【発明の属する技術分野】
この発明は、電子写真装置の現像ローラ、転写ローラ、帯電ローラ、クリーニングローラなど、導電性ローラ表面へコーティング剤の塗工する方法及びその装置に関するものである。

【従来の技術】
従来、ローラ外周面へのコーティング方法としては、一般的に浸漬塗工方式(ディッピング方式)、ロールコーター方式、スプレー方式などが用いられる。浸漬塗工方式は図5(a)に浸漬作業開始時の状態を概念図で示すように、塗工槽20に貯留されたコーティング液22に被処理ローラ21を長さ方向を鉛直にして浸漬し、引き上げることでコーティングする方式であり、円周方向に均一なコーティングができることが知られている。

ロールコーター方式は、被処理ローラが、外周面をコーティング液で覆われた塗工ローラと軸心を平行にして接して回転され、前記被処理ローラの外周面にコーティング液を塗工する方式であり、前記被処理ローラの長さ方向の塗工厚さが均一になる特長がある。スプレー方式では、被処理ローラを回転させながらスプレーガンにより塗工する方式であり、装置が簡単で、塗工液の交換などが容易である。

更に、特開平7−155679号公報、特開平11−57569号公報、特開平11−57570号公報には、軸心を水平とした被処理ローラを、回転させながら塗工槽に浸漬して引き上げる方式であって、被処理ローラを回転させながら水平に移送することにより連続コーティングが可能になり、生産性が高く、装置としても比較的簡単な機構となる。例えば、特開平11−57569号公報には、「液状のコーティング材が貯留される貯留槽上を、被処理ローラを回転させながら搬送させることにより、ローラ表面にコーティング材を塗布する装置であって、前記貯留槽が、前記被処理ローラの一端部側から徐々にコーティング材と接触し、前記一端部側から徐々にコーティング材との接触が解除される形状であるローラ表面へのコーティング材の塗布装置。」が記載されている。

【発明が解決しようとする課題】
しかしながら、上記のような構成を有する従来の塗工方式、塗工装置には、つぎの課題がある。

浸漬塗工方式によれば、図5(b)に示すように、被塗工ローラ21をコーティング液22(図5(a)参照)より長さ方向を鉛直にして引き上げると、コーティング層24の厚さが被処理ローラ21の上下により大きく変化し、処理の不要な芯金下端部23’にもコーティング液が塗工される問題がある。また、一本ごとの処理では生産に長時間を要し、バッチ処理をするためには、塗工装置が複雑で高価なものとなる問題がある。

ロールコータ方式では、塗工ローラの表面で塗工液が乾燥しやすく、コーティング作業に長時間を要し、塗工装置の機構が複雑になるなどの問題がある。スプレー方式では、厚膜形成が困難であり、処理剤ロスが多く、作業場周辺をコーティング剤で汚染する課題がある。

特開平11−57569号公報に記載の塗工装置では、被処理ローラの外周面は一端部から徐々にコーティング液と接触し、前記一端部側から徐々にコーティング液面より離間されると、この離間される被処理ローラの外周面にはスパイラル状にコーティング剤が厚くなる部分が生じる問題がある(詳細後述)。特に、コーティング液の粘度が高く、コーティング剤の膜厚が厚い場合に、膜厚のバラツキは大きくなる。

この発明は、簡単な装置による塗工方法であって、上記被処理ローラの外周面に生じるスパイラル状のコーティング剤が厚くなる部分の膜厚のバラツキを小さくするローラの塗工方法を提供することを目的とする。

【課題を解決するための手段】
上記した課題を解決するために請求項1に記載のローラ外周面へのコーティング方法は、液貯留槽に貯留されオーバーフローしているコーティング液に、被処理ローラをこの軸心を水平にして回転させながら、その外周面を一端部より徐々に接触させ水平方向に移動し、つづいて前記被処理ローラを一回転以上回転させた後、前記外周面を前記一端部から徐々に前記コーティング液より離間するローラ外周面へのコーティング方法であって、前記コーティング液の粘度が10mPa・s〜500mPa・sであり、前記被処理ローラの外周面に残された液切れ跡が、ローラ長さ方向に1mm〜30mmの間隔となるように塗工することを特徴とする。

コーティング液の粘度が所定の範囲である場合には、被処理ローラの外周面がコーティング液面より離間する位置で塗膜が厚くなり被処理ローラの外周面にスパイラル状の液切れ跡(スパイラルマークともいう)を残す。前記コーティング液の所定の粘度は10mPa・s〜500mPa・sであり、10mPa・s未満であれば詳細後述のスパイラルピッチ(スパイラルマークの被処理ローラの長さ方向の間隔をいう)の長さに関わらず膜厚のバラツキは少なく、500mPa・sを超えるとスパイラルピッチに関わらず膜厚のバラツキは、大きく膜厚のバラツキは許容範囲(10μm以下)に入らない。

【発明の実施の形態】
以下、本発明に係るローラの塗工方法について各実施の形態を図面に基づいて説明する。図1に液貯留槽1のコーティング液面に被処理ローラ2を接しながら矢印zの方向に移送し塗工する塗工方法の概要を説明する平面図を示し、図2に液貯留槽の平面図と正面図を示す。

先ず、図2により液貯留槽1の概要を説明する。図2(a)に平面図を示すように、液貯留槽1は、被処理ローラ2が液貯留部6より離間する側辺(離間側側辺3ともいう)がローラ2の軸心方向(矢印x)に対し所定の角度θ°に傾斜して交差する平行四辺形に形成された液貯留部6と、この液貯留部6の周辺部に液受け皿5を設けている。図2(b)に正面図(一部断面図)を示すように、液貯留部6には、その底部に取り付けられた液供給管8よりコーティング液がオーバーフローする状態で充満され、オーバーフローしたコーティング液1は液受け皿5より排出管7、液供給管8を経て液貯留部6に循環される。コーティング液を液貯留部6よりオーバーフローさせることによりコーティング液の表面が液貯留部6の側辺より高くなり、被処理ローラ2を水平に移送することにより塗工が可能になる。

被処理ローラ2(仮想線で示す)を軸心を水平にして自転させながらその外周面の一部を液貯留部6に貯留されているコーティング液に浸漬しながら移送方向(矢印z)に水平に移動する。被処理ローラ2を矢印zの方向に移動すると、被処理ローラ2の外周面は一端より徐々にコーティング液に浸漬され、つづいて被処理ローラ2を一回転以上回転させた後、前記一端と同じ端部より徐々に液面より離間する。一回転以上回転させることにより被処理ローラ2の全周にコーティング液が塗工される。

この関係を図1により詳細に説明する。図1には液貯留槽1の平面図と、この液貯留槽1の上面を矢印zの方向に移動する被処理ローラ2を示す。まず、前述のように液貯留層1を、その離間側辺3が被処理ローラ2の軸心方向xと交差角がθ°となるようにセットする。液貯留部6をオーバーフローしているコーティング液の表面に、軸心を水平にして支持され回転している被処理ローラ2を接近させ、その一端部11より徐々に浸漬する(ステップ(イ))。更に、被処理ローラ2を回転させながら矢印zの方向に移動すると被処理ローラ2の外周面にコーティング液が塗工され、被処理ローラ2が一回転以上回転されて離間側辺3に到達すると((ロ)の位置)、その外周面全長にわたってコーティング液が塗工される。更に、被処理ローラ2を矢印zの方向に移動すると、被処理ローラ2の外周面は前記一端部11より徐々に離間側辺3の沿って前記コーティング液面より離間する(ステップ(ロ)→(ハ))。

被処理ローラ2の外周面がコーティング液面より離間する位置は、被処理ローラ2の軸心方向(矢印x)と離間側辺3とが所定の角度θ°を持って交差しているので、被処理ローラ2の一端11より他の端部に向けて徐々に移動する。そしてこの離間位置に残る液切れ跡は、被処理ローラ2の軸心方向に向かって被処理ローラ2の外周面にスパイラルマーク4を描く。離間開始後、被処理ローラ2が一回転した位置(ハ)では、スパイラルマーク4は被処理ローラ2を丁度一周し、この位置と浸漬開始位置との間隔がスパイラルピッチdとなる。なおこの間に被処理ローラ2は(ロ)の位置から(ハ)の位置までの間yを移動する(軸心位置で示す)。

このスパイラルマーク4を生じた被処理ローラ2の事例を図3(a)に斜視図で示す。被処理ローラ2は芯金9にゴム、ウレタンゴム等弾性体10をローラ状に巻き付けたものであって、表面は平滑に研磨されている。被処理ローラ2が離間側辺部3より離間する外周面上の液切れ跡は、スパイラルマーク4で示す位置に現れる。スパイラルピッチdは、スパイラルマーク4が被処理ローラ2が一回転する間に、被処理ローラ2の軸心方向に移動する距離を表す。

このようにスパイラルマーク4の厚み差hを所定の範囲(10μm以下)とするために、スパイラルピッチdを30mm以下とする。しかし、このスパイラルピッチdを1mm以下とするためには、被処理ローラ2の回転数を大幅に増加させるか、液貯留槽1を極端に大きくする必要があり実施することが困難となる。また、このスパイラルピッチdを30mm以上とすると膜厚のバラツキは15μm以上となり、上記帯電ローラ等として使用できない。

〔実施例〕
被処理ローラ2は直径12mmの導電性ゴムローラであって、この表面に厚さ約50μmのコーティング剤をコーティングする。ローラ回転数Nを0.36r/secとし、被処理ローラ2の水平移動速度vを5mm/secとした。コーティング剤としてウレタン系塗料(大日精化工業(株)製、品番:ME3119、粘度=500mPa・s)を用い、希釈溶剤としてMEKを添加して、粘度が50mPa・sであるコーティング液を調整した。固形分は10%である。このコーティング液にカーボンブラックを分散し、コーティング液の電気抵抗値を109Ωcmに調整した。この条件において交差角θ°を30〜60°に変量して、v/Ntanθを1〜30とし、この条件で膜厚ムラ(μm)を測定した。

更に、これらの処理により得られた帯電ローラを、電子複写機(キャノン(株)製、商標:LBP−210)に使用し、低温低湿環境(10℃、10%)において実際に印刷して、その画像をハーフトーン画像にて評価して表1に表す。

〔比較例〕
被処理ローラ2、コーティング液、評価方法は実施例と同じとし、被処理ローラ2の軸心方向xと離間側辺3との交差角θを変量して v/Ntanθが30を超える値とした。結果を表2に表す。

実施例1〜4,比較例1,2より次のことが判る。表1より、v/Ntanθが30以下であれば、膜厚ムラは10μm以下になり、画像は合格であり、なお、より好ましくはv/Ntanθが20以下で画像は優れた評価(◎)となる。表2より、v/Ntanθが30を超えると、膜厚ムラは15μm以上になり、画像は不合格となる。

【発明の効果】
以上説明したことから明らかなように、請求項1に記載のコーティング方法は、次のような効果がある。被処理ローラを液貯留槽をオーバーフローしているコーティング液面に接し回転しながら移送し、徐々に離間することによる前記被処理ローラの外周面に生じる液切れ跡のスパイラルピッチを30mm以下とすることにより、外周面の塗膜の厚さムラは所定の値(10μm以下)となり良好な画像が得られる。スパイラルピッチを1mm以上とすることにより、被処理ローラの回転数を大きくしたり、液貯留槽を大きくするなど、複雑高価な装置を必要としない。
