【発明の属する技術分野】
本発明はパイプなどの突き合わせ溶接に係り、さらに詳しくは非消耗式電極アーク溶接におけるアーク電圧を利用した開先倣い制御方法およびそれを用いた溶接制御装置に関する。

【従来の技術】
非消耗電極式自動溶接装置を用いて、パイプなどの突き合わせ多層盛り溶接を行うためには、開先線とトーチ位置のずれによる開先壁の融合不良などの溶接欠陥発生防止、あるいは開先壁と電極の接触によるスパーク防止のために、開先線へのトーチの追従を精度よく行わなければならない。従来、このトーチ位置調整は、作業者の目視による手動操作か、接触式センサを用いて開先線を検出し、検出した信号を基にトーチの左右移動を行うか、あるいはカメラなどを用いて画像処理を行い、その結果を基にトーチを左右に移動させる方法がある。
溶接の無人・無監視化をはかるためには、上記センサを使用するか画像処理を行う必要があるが、センサを使用した場合にはトーチ近傍にセンサを取り付ける必要があり、画像処理の場合にはトーチ近傍にCCDカメラなどを取り付ける必要があった。その結果、溶接ヘッド部が大きく、かつ重くなるという問題があり、全姿勢溶接用などの可搬式溶接ヘッドでは、固定されたパイプなどへの溶接ヘッドの脱着が必要となるため作業者の負担が大きくなる。また、パイプ周辺のスペースが狭隘な箇所への適用にも問題があるばかりでなく、装置の構成が複雑となり、そのメンテナンス性にも問題が生じる。
そのため非消耗式電極アーク溶接法において、例えば、特開平7−185820号公報、特開平7−314138号公報、特開平7−314139号公報および特開昭62−104679号公報などの公知例では、非消耗電極を回転させ、アーク円運動の半周期分のアーク電圧を時間積分して、その計算結果を比較することで、自動開先倣い制御を行う方法と、揺動端停止時のアーク電圧を比較して揺動中心を修正するという方法が開示されているが、図4(a)に示すように、回転可能なパイプ3a、3bなどを、ターニングローラ4a、4bなどの回転装置にセットして、タングステン電極10を開先29a内に挿入し、図4(b)に示す溶加材30を溶融プール31に送給しながら、下向きの多層盛り溶接を行う場合には、パイプ3a、3bを回転させるためのターニングローラ4a、4bに回転むらが存在するため、個々の位置で回転速度が変化してしまい、溶着金属の高さが一定にならないだけでなく、パイプ3a、3bが回転装置のターニングローラ4a、4bに固定されていないため、ターニングローラ4a、4b上で、パイプ3a、3bが左右に移動するという問題が生じる。
また、溶加材30を送給しながら、図5(a)に示す回転不可能なパイプ3bなどに取り付けたガイドレール32上を溶接ヘッド33が走行する全姿勢多層盛り溶接では、図4(b)に示す溶融プール31が重力の影響を受け、パイプ3b、3cの上部と下部では溶着金属の高さが同じとはならない。また、左右倣いを必要としないためには、ガイドレール32を開先29aと平行に取り付ける必要があるが、ガイドレール32を開先線と一定の距離を保ち、開先線と±1mm以下の誤差で平行に取り付けることは実際上不可能である。このため、溶接時にはアーク長を一定に保つためのトーチ上下位置制御と、トーチを開先中心に保つためのトーチ左右位置制御が必要となるが、上記公知例において開示されている方法では、開先倣い制御とアーク長制御とを、共に行わなければならない溶接に対しては不十分なものである。

【発明が解決しようとする課題】
溶加材を加えながらパイプなどの突き合わせ多層盛り溶接を行う非消耗式電極アーク溶接の無人、無監視化をはかるためには、溶接欠陥の発生や装置の損傷を防止するためのターニングローラなどの被溶接物の回転装置を使用した下向き溶接の場合には、回転装置上でのパイプの横移動や回転むらによる個々の位置での溶着金属高さの違い、また、固定されたパイプ表面に取り付けられたガイドレール上を溶接ヘッドが走行する全姿勢溶接の場合には、ガイドレールの取り付け位置の不正確さや、重力の影響による溶着金属高さの違いが生じることを考慮しなければならず、開先線にトーチを追従させるためのトーチ左右位置調整機構と、溶着金属の高さに合わせてアーク長を一定に保つためのトーチ上下位置調整機構が必要となる。
従来、トーチ左右の位置調整は作業者の目視による手動操作か、接触式センサを用いて開先線を検出し、検出した信号を基にトーチの左右移動を行うか、あるいはカメラなどを用いて画像処理を行い、その結果を基にトーチを左右に移動させる方法がある。また、非消耗式電極溶接におけるトーチ上下位置の調整は、アーク長とアーク電圧とが比例するという特性を利用して、溶接中のアーク電圧を測定し、基準となる設定電圧値との比較によって、トーチを上下に移動させてアーク長を一定に保つ方法や、接触式のセンサによる方法、カメラを使用した画像処理による方法などがある。
しかしながら、センサを使用した場合にはトーチ近傍にリミットスイッチなどのセンサを取り付ける必要があり、また画像処理の場合には同じくトーチ近傍にCCDカメラなどを取り付ける必要がある。そのため溶接ヘッド部が大きくなり、また重くなるという問題があり、全姿勢溶接用などの可搬式溶接ヘッドにおいては、溶接ヘッド脱着時の作業者への負担が大きくなり、またパイプ周辺のスペースが狭隘な箇所への適用が困難であるという問題がある。さらに、溶接装置の構成が複雑となるため、そのメンテナンス性にも問題があった。

本発明の目的は、溶加材を加えながらパイプなどの突き合わせ多層盛り溶接を無人、無監視化で行い、かつ溶接欠陥のない溶接継手を得るために、センサなどの付属品を加えることなく、精度よく開先線に溶接トーチを追従させながら、同時に精度よくアーク長の調整も行うことができる非消耗式電極アーク溶接におけるアーク電圧を利用した開先倣い制御方法およびそれを用いた溶接制御装置を提供することにある。

【課題を解決するための手段】
上記本発明の目的を達成するために、本発明は特許請求の範囲に記載のような構成とするものである。すなわち、
本発明は請求項1に記載のように、溶接電源、溶接制御装置、トーチを左右に揺動させる揺動ユニット、前記トーチを前記揺動ユニットと共に上下に移動させる上下移動ユニットおよび前記トーチを前記揺動ユニットと共に左右に移動させる左右移動ユニットを用いる非消耗式電極アーク溶接における開先倣い制御とアーク長制御とを共に行う開先倣い制御方法であって、前記トーチの揺動過程における左停止位置から右停止位置への前記トーチの移動を前記トーチの上下位置調整無しに行う上下位置無調整移動を少なくとも1回行い、前記上下位置無調整移動前の前記左停止位置におけるアーク電圧と前記上下位置無調整移動後の前記右停止位置におけるアーク電圧とを比較することによって前記トーチの左右位置の調整を行い、前記上下位置無調整移動の後の前記右停止位置から前記左停止位置への前記トーチの移動過程において、アーク電圧が所定のアーク長となる設定の電圧範囲に入るように前記トーチの上下位置の調整を行うことを特徴とする開先倣い制御方法を構成する。
また、本発明は請求項2に記載のように、前記トーチの左右位置の調整を、前記上下位置無調整移動の後の前記右停止位置から前記左停止位置への前記トーチの移動過程において、前記トーチの上下位置の調整と共に行うことを特徴とする請求項1に記載の開先倣い制御方法を構成する。
また、本発明は請求項3に記載のように、前記トーチの揺動が前記トーチの左右移動であることを特徴とする請求項1に記載の開先倣い制御方法を構成する。
また、本発明は請求項4に記載のように、溶接電源、トーチを左右に揺動させる揺動ユニット、前記トーチを前記揺動ユニットと共に上下に移動させる上下移動ユニットおよび前記トーチを前記揺動ユニットと共に左右に移動させる左右移動ユニットを用いる非消耗式電極アーク溶接における開先倣い制御とアーク長制御とを共に行う溶接制御装置であって、前記トーチの揺動過程における左停止位置から右停止位置への前記トーチの移動を前記トーチの上下位置調整無しに行う上下位置無調整移動を少なくとも1回行い、前記上下位置無調整移動前の前記左停止位置におけるアーク電圧と前記上下位置無調整移動後の前記右停止位置におけるアーク電圧とを比較することによって前記トーチの左右位置の調整を行う手段と、前記上下位置無調整移動の後の前記右停止位置から前記左停止位置への前記トーチの移動過程において、アーク電圧が所定のアーク長となる設定の電圧範囲に入るように前記トーチの上下位置の調整を行う手段とを備えたことを特徴とする溶接制御装置を構成する。

本発明の非消耗式電極溶接におけるアーク電圧を利用した開先倣い制御方法とアーク長調整方法は、例えば、図3(a)に示すように、狭開先内に挿入された電極ブロック9に、傾斜して取り付けられた非消耗電極(例えば、タングステン電極)10を、電極ブロック9と共に、あらかじめ設定した開先中心からの振り角度θLと、θRで、開先中心に対し左右に揺動させる方法を適用している。
振り角度が、設定の角度θL、θRに達すると、電極ブロック9の揺動を、あらかじめ設定した時間内で停止させ、停止時間が終了すれば、その後、逆方向に電極ブロック9の揺動を開始させる方法となっている。また、この一連の動作中には、図4(b)に示すような溶加材30を加えながら溶接を行っている。
この動作で、非消耗電極10の先端は左右に移動するが、左停止位置28aの位置で、非消耗電極10の停止中のアーク電圧を、図6(a)に示すアーク電圧測定回路により一定時間ごとに測定して平均電圧VLを求める。次の動作の右停止位置28bに移動中は、アーク電圧測定は行わない。右停止位置28bの位置で、非消耗電極10が停止中のアーク電圧を一定時間ごとに測定して平均電圧 VRを求め、VLとVRを比較する。次の動作である非消耗電極10が右停止位置28bから左停止位置28aに移動する際に、一定時間ごとにアーク電圧を測定し、アーク長制御のためのトーチ上下位置調整を行うと同時に、上記VLとVRの比較結果を基にトーチの左右位置調整を行う。本発明の開先倣い制御方法では、非消耗電極10を揺動させながら上記調整を繰り返して溶接制御を行うものである。
また、図4(c)に示す、トーチ全体を左右に移動させる平行ウィービングについても、揺動時の電極の回転運動をトーチ全体の左右移動に置き換えることにより、上記と同様に本発明の制御を行うことが可能である。
本発明の非消耗式電極溶接におけるアーク電圧を利用した開先倣い制御方法とアーク長調整方法において、図4(b)に示す、狭開先の非消耗式電極アーク溶接の場合は、前層の溶着金属の断面形状は何らかの問題がない限り、液体である溶融プール31の表面張力によって、ほぼ左右対称のU字型となる。また、図4(c)に示す、V型開先では開先中心部は平坦で、開先両端部が液体である溶融プール31の表面張力によって盛り上がった形状となる。非消耗式電極溶接では、上述したように、アーク長とアーク電圧が比例するという特性から、左右停止時のアーク長が等しければ、電極ブロック9は狭開先29a、開先29bの中心に位置していることになる。トーチの左右位置調整は、図3(a)に示す、設定の揺動角度θL、θRの位置で、一定の間隔ごとにアーク電圧を測定して平均電圧を求め、左右停止位置28a、28bの電圧VL、VRを比較して、その差が0となるようにトーチ左右位置を調整し、電極ブロック9を狭開先29a、開先29bの中心に位置するように制御する。また、上下位置調整は、非消耗電極10が移動している間の電圧Vmを一定間隔で測定し、常に、あらかじめ適切なアーク長となる設定の電圧範囲内に入るように調整する制御を行っている。しかし、仮に電極ブロック9が開先中心に位置していたとしても、左停止位置28aでアーク電圧VLを測定し、右停止位置28bに向かって移動中に、トーチ上下位置調整を行ってしまうと、右停止位置28bでの非消耗電極10の高さは、左停止位置28aでの高さと異なるため、アーク電圧VRは、VL≠VRとなり、電極ブロック9が狭開先29a、開先29bの中心に位置しているにもかかわらず、電極ブロック9を左右方向に移動させてしまう。
そのため本発明の開先倣い制御方法では、左停止位置28aで電圧VLを測定し、右停止位置28bに向かって移動する際には、トーチの上下位置調整は行わず、右停止位置28bでアーク電圧VRを測定し、反転動作である左停止位置 28aに向かって移動する際にアーク電圧Vmを測定し、適切なアーク長となる設定電圧範囲内に入るようにトーチの上下位置調整を行うと同時に、両端停止時の電圧VL、VRの比較結果によるトーチの左右移動調整を行っている。すなわち、トーチの左右停止位置の電圧VL、VRを比較する揺動サイクル中は、トーチの上下制御は行わず、その次の反転揺動サイクル中に、トーチの上下位置調整と、左右停止位置の電圧VL、VRの比較結果によるトーチの左右移動調整を行うものである。
上記の開先倣い制御を繰り返すことにより、図7(b)に示すように、トーチの左右移動調整とトーチの上下位置調整が共に干渉することなく、精度の良い開先倣い制御とアーク長制御を行うことができる。さらに、図5(b)に示すように、前層溶接の溶着金属が何らかの理由により偏った場合には、先に述べたように、トーチの左右停止時のアーク電圧差による制御を行うため、図に対して、右方向にトーチを移動させることになり、右側の開先壁を完全に溶融させて、次層溶接時には、左右均等に溶融した溶着金属状態とすることができるので、溶接欠陥である融合不良の発生を防止することができる。また、平行ウィービングについても、揺動時の電極の回転運動をトーチ全体の左右運動に置き換えることで、上記と同様に本発明の作用を得ることができる。

【発明の実施の形態】
〈実施の形態1〉
図1は、本発明の開先倣い制御方法を実施する装置全体の構成の一例を示す模式図。図2は、溶接トーチ駆動部の詳細を示す模式図、図3は、溶接中のアーク電圧の変化と測定電圧の位置を示す説明図、図6(a)は、本発明の開先倣い制御方法の一例を示すフローチャート、図6(b)は、アーク電圧測定回路の一例を示す模式図。図7(a)は、比較例であり、トーチ左右位置調整電圧VL、VRを比較する揺動サイクル中においてトーチ上下制御を行った場合の開先倣い結果を示す図、図7(b)は、本発明の開先倣い制御方法による倣い結果を示す図である。
図1において、1は溶接制御装置、2は溶接電源、3aは被溶接物であるパイプ、4aはパイプを回転させるためのターニングローラ、4cはパイプ3aの回転を支持するローラ、5はトーチ駆動部を支持するためのマニプレータ、6はトーチの左右移動ユニット、7はトーチの上下移動ユニット、8はトーチの揺動ユニット、9は電極ブロック、10は非消耗式電極であるタングステン電極、11はアーク電流用パワーケーブル、12はアースケーブルである。
溶接トーチ駆動方法は、図2に示すように、非消耗電極であるタングステン電極10を、約15度程度、傾斜させて電極ブロック9に取り付ける。この電極ブロック9は、給電パイプ13を介して揺動用プーリ14と揺動ブロック15に取り付けられている。揺動用プーリ14は、揺動用モータ16に直結された揺動用プーリ17と、揺動位置検出用ロータリーエンコーダ18に直結された回転位置検出用プーリ19と、ベルト27a、27bを介して連結されており、精密な回転位置の検出が可能な構造となっている。この機構部はすべて揺動ユニット8に納められており、揺動ユニット8は、ネジ加工を施したサポート20aを介してトーチ上下移動ユニット7に固定されている。トーチ上下移動ユニット7は、ネジ加工を施したサポート20bによりトーチ左右移動ユニット6に固定されている。
このサポート20a、20bは、駆動用モータ21a、21bと直結したギヤ22a、22bに噛み合うギヤ23a、23bと直結された送りネジ24a、 24bに取り付けられており、モータ21a、21bの回転によって送りネジ 24a、24bを回転させ、サポート20a、20bがスライドする構造となっている。さらに、ギヤ23a、23bに噛み合うようにロータリーエンコーダ 25a、25bと直結されたギヤ26a、26bが取り付けられており、サポート20a、20bの移動量を精密に制御できる構造となっている。
上記駆動用モータ16、21a、21bへの電圧は、溶接制御装置1内のモータドライバにより与えられ、ロータリーエンコーダ18、25a、25bからのパルス信号は、溶接制御装置1内のカウンタICに入力され、CPUが通信によりパルス数を読みとっている。

〈実施の形態2〉
狭開先の揺動溶接では、上述したように、前層溶接時の溶着金属の断面形状は図4(b)に示すように、開先中心線に対してほぼ左右対称なU字型となる。また、電極ブロック9に傾斜させて取り付けられたタングステン電極10の先端部は、電極ブロック9を左右に揺動させることにより、横方向からみれば左右の直線往復移動を行うことになる。このため、アーク長とアーク電圧は比例するという特性から、アーク電圧は、図3(b)に示すように変化する。本発明の開先倣い制御方法では、図3(a)に示すように、タングステン電極10があらかじめ設定した振り角度θLに達して左側で停止している間中、一定時間ごとに、図6(b)に示す回路により、アーク電圧をローパスフィルタ34を通して波形整形後、抵抗35a、35bで分圧して、オペアンプ36で増幅することにより電圧を調整する。次に、回路保護のための絶縁アンプ37を通して、A/Dコンバータ38でデジタル信号に変換し、A/D変換された信号をCPUが読み取ることにより、アーク電圧の測定を行っている。これらの回路により、左側停止時の平均電圧VLを求める。非消耗電極であるタングステン電極10が、図3(a)の右側に移動している間は、アーク電圧の測定を行わず、タングステン電極10が設定の振り角度θRに達するとタングステン電極10は停止し、タングステン電極10が停止している間中、上述の方法により、一定時間ごとにアーク電圧を測定し、平均電圧VRを求めてΔVN=VL−VRの計算を行う。その後、タングステン電極10が図3(a)の右側から左側に移動する際に、ΔVN<0ならばトーチを、あらかじめ設定しておいた量だけ、図3(a)の右側に移動させ、ΔVN=0ならばトーチの移動は行わない。ΔVN>0ならば、トーチを、あらかじめ設定しておいた量だけ、図3(a)の左側に移動させる調整を行うと同時に、タングステン電極10が移動中のアーク電圧Vmを、上述の方法で一定時間ごとに測定して、あらかじめ設定された適切なアーク長となる基準電圧Vcとの差(ΔVA)、ΔVA=Vc−Vmを求める。この時、ΔVA<0ならば、基準とするアーク長よりも実際のアーク長が長くなっていると判断して、トーチを下方向に移動させ、ΔVA=0ならばトーチの上下移動は行わず、ΔVA>0ならば、基準とするアーク長よりも実際のアーク長が短くなっていると判断して、トーチを上方向に移動させる制御を行う。この制御を繰り返し行うことで、アーク長制御と開先倣い制御とが互いに干渉することなく、正確なアーク長の調整と、図7(b)に示すような開先線の変化に精度よく追従する開先倣い制御を行うことができる。

〈実施の形態3〉
V型開先の平行ウィービング溶接においては、実施の形態1で例示した図1および図2に示す装置を使用し、揺動ユニット8による揺動での非消耗電極であるタングステン電極10の先端の左右往復移動の代わりに、トーチの左右移動ユニット6を使用して、タングステン電極10と電極ブロック9を左右に平行移動させた。このことにより、上記実施の形態2における電極ブロック9の回転運動である揺動を、左右の平行ウィービングに置き換えることができ、実施の形態2におけるトーチの左右停止電圧の比較結果によるトーチ左右位置調整を、平行ウィービング中心を左右移動させることに置き換えれば、V型開先の平行ウィービング溶接においても上記実施の形態2と同様の制御を行うことが可能となった。

【発明の効果】
本発明の非消耗式電極溶接におけるアーク電圧を利用した開先倣い制御方法とアーク長調整方法によれば、突き合わせ多層盛り溶接を行う際の開先倣い制御とアーク長調整を、精度よく自動制御することが可能となるので、作業員が溶接アークを監視することなく、無人、無監視化で、自動で非消耗式電極アーク溶接を実施できる効果がある。また、溶着金属が偏ってしまった場合においても、次層の溶接時に、開先壁が十分に溶融していない側へ溶接アークを集中させる制御ができるので、溶接欠陥である融合不良の発生を未然に防止することができ、無人で、融合不良などの溶接欠陥のない高品質の溶接継手を容易に、しかも安価に作製できる効果がある。

BACKGROUND OF THE INVENTION
