【発明の属する技術分野】
本発明は、高湿時には環境空気中の水分を吸収する一方、低湿時には吸収していた水分を環境空気中に放散することにより、環境空気中の湿度の変動を緩和する機能を有する吸放湿性材料に関するものであり、特に建築物の内装材などとして有用である。

【従来の技術】
現代の建築物は、鉄筋コンクリート構造やプレハブ工法の普及、樹脂加工合板等の合成材料からなる新建材や扉及び窓における金属サッシの発達等によって、かつての純日本建築と比較すれば著しく気密性の高いものとなっている。係る建築物の高気密性は、冷暖房効果の向上によるエネルギー資源の節約や、防音性の向上による近隣騒音公害の防止などの観点からは、大変に望ましいものであると言うことができる。しかしその反面、室内における居住者の生活活動(人間の呼気、炊事、風呂・シャワー等)が発生する湿気が、室外に逃げられずに室内に籠もり易く、行き場を失った湿気が壁面や窓ガラス、窓枠サッシ等の表面に結露して、美観上及び触感上望ましくないのみならず、建築材料の汚損や腐蝕の原因となって、建築物の寿命を縮める要因ともなり兼ねないという問題がある。

この問題の解決策としては、建築物に強制換気装置又は空気調和装置等を設置して、室内の湿度を常に一定範囲内に保つ方法なども、一部で研究されてはいるが、廊下や収納空間等も含めた建築物内部全体を対象に強制換気又は空気調和させる為には、初期の設備投資負担が著しく重くなることに加えて、夜間や外出時も含めて設備を24時間稼働させると電気代の負担も重く、設備の保守整備の手間や費用もかかることから、一般家庭用としてはあまり現実的な方法であるとは考えられていない。

そこで、上記の様な特殊な設備によらずに室内の湿度を調節する方法として、高湿時には環境空気中の水分を吸収する一方、低湿時には吸収していた水分を環境空気中に放散する機能を有する、吸放湿性材料を室内に設置することで、室内の湿度変動を緩和する方法が考案されている。この吸放湿性材料の設置の態様としては種々考えられるが、吸放湿機能を迅速且つ十分に発揮するためには、環境空気と接触する表面積が大きいほど有利であると考えられることから、建築物の室内において大きな表面積を占める壁面や天井面等を、吸放湿性材料を使用した壁紙等の内装材で仕上げる方法が、最も有望視されている。

上記の吸放湿性材料を使用した壁紙として具体的には、例えば難燃紙等の裏打紙の上にポリ塩化ビニル樹脂等の発泡樹脂層を設けた通常の壁紙において、発泡樹脂層に例えばシリカゲル又はゼオライト等の吸湿性無機粉体や、アクリル系樹脂又はポリビニルアルコール系樹脂等の高吸水性ポリマー等を配合することによって、吸放湿性を具備させたものなどが考案されている。しかるに、吸湿性無機粉体を使用したものは、吸湿量の絶対量が少ないために、室内の湿度変動の緩和能力が必ずしも十分ではなく、その点では吸水量の絶対量の多い高吸水性ポリマーの方が有利であるが、その反面、高吸水性ポリマーは吸水により膨潤軟化するために、高湿時には壁紙の表面がべとつき易いほか、吸水した状態で表面を押したり擦ったりすると、皺状に変形したり傷が付いたりし易い等の問題点がある。

係る問題点を解決するために、高吸水性ポリマーを含有させた吸放湿性樹脂層の表面に、高吸水性ポリマーを含有せず高湿時にも強度低下を起こしにくい樹脂組成物からなる保護層を設けることも考えられる。但し、吸放湿性樹脂層の表面を耐水性に優れた疎水性の樹脂からなる保護層で覆ってしまうと、この保護層が環境空気中と吸放湿性樹脂層との間での水分の移動を阻害し、十分な吸放湿性が得られ難いので、保護層は透湿性の高い水性樹脂により形成することが望ましいと考えられる。しかしながら、吸放湿性樹脂層の表面に、水性樹脂の水溶液ないし水分散液からなる水性塗工液を塗工して保護層を設けようとすると、該水性塗工液の塗工中に、該水性塗工液に含まれる水を、吸放湿性樹脂層中の高吸水性ポリマーが吸収して膨潤してしまうため、良好な塗工状態が得られないという問題点があった。

【発明が解決しようとする課題】
本発明は、従来の技術における上記のような問題点に着目してなされたもので、その課題とするところは、優れた吸放湿性を有すると共に、高湿時にあっても表面がべとついたり傷付き易くなったりすることがなく、しかも表面状態の良好な製品を簡便に製造可能な吸放湿性材料及びその製造方法を提供することにある。

【課題を解決するための手段】
本発明の吸放湿性材料は、基材上に、吸水性物質を含有する吸放湿性樹脂層と、透湿性防水樹脂被膜と、水性樹脂層とを順次具備することを特徴とするものであり、また特に、前記水性樹脂層が発泡層であることを特徴とするものである。

本発明の吸放湿性材料の製造方法は、基材上に吸水性物質を含有する吸放湿性樹脂層を形成し、該吸放湿性樹脂層上に透湿性防水樹脂被膜を形成し、しかる後に、該透湿性防水樹脂被膜上に水性樹脂を含有する水性塗工液を塗工して水性樹脂層を設けることを特徴とするものであり、また特に、前記水性樹脂を含有する水性塗工液には発泡剤が添加されており、前記透湿性防水樹脂被膜上に塗工された後に加熱発泡させることにより、水性樹脂層を発泡層となすことを特徴とするものである。

【発明の実施の形態】
以下、図面を参照しつつ本発明を詳細に説明する。図1は本発明の吸放湿性材料の実施の形態を示す模式断面図である。

本発明の吸放湿性材料は、図1に示す様に、支持体となる適宜の基材1の表面上に、高吸水性ポリマー等の吸水性物質21を含有する樹脂組成物からなる吸放湿性樹脂層2と、該吸放湿性樹脂層2と環境空気中との間での水分の移動を妨げない程度の透湿性を有し、なお且つ後述する水性樹脂層4の塗工時における前記吸放湿性樹脂層2中への水分の浸透が防止できる程度の防水性を有する透湿性防水樹脂被膜3と、吸放湿性樹脂層2の吸放湿機能を妨げない高い透湿性を有する水性樹脂組成物からなる保護層としての水性樹脂層4とが、この順に設けられて構成されるものである。

本発明の吸放湿性材料における基材1の具体的な材質や形状については一切限定されるものではなく、例えば紙、織布又は不織布等の繊維質シートや、ポリオレフィン系樹脂シートやポリエステル系樹脂シート等の合成樹脂シート、合成ゴムシート、アクリル樹脂板やポリカーボネート樹脂板、ABS樹脂板、FRP等の合成樹脂系基材、合板や集成材、繊維板、パーティクルボード等の木質系基材、鋼鈑や真鍮板、アルミニウム板等の金属系基材、石膏板や珪酸カルシウム板、セメント板、コンクリート板等の無機質系基材等、任意のものを使用することができ、その表面には必要に応じて、例えば目止め処理、ベースコート処理、プライマー処理、コロナ放電処理、オゾン処理、火炎処理、研磨処理等の適宜の表面処理が施されていてもよい。

特に、本発明の吸放湿性材料を壁紙として使用する場合には、従来より合成樹脂系壁紙の基材として使用されていた任意のシート状の材料が使用可能である。具体的には例えば、木質パルプ等のセルロース系繊維からなる抄造紙にスルファニル酸グアナジン又はリン酸グアナジン等の水溶性難燃剤を含浸させたパルプ紙系難燃紙や、セルロース系繊維の抄紙時に炭酸カルシウム、水酸化アルミニウム又は水酸化マグネシウム等の無機質剤を混抄した無機混抄紙、ガラス繊維又はアルミナ繊維等の無機繊維を抄造した無機繊維紙等の難燃紙乃至不燃紙や、同じく難燃剤や無機質剤を添加し又は無機繊維から製造した難燃性乃至不燃性の織布又は不織布等、何れも使用可能である。

本発明の吸放湿性材料における吸放湿性樹脂層2は、基質樹脂21中に吸水性物質22が分散されて構成されるものである。基質樹脂21としては、被膜形成性を有しつつ、吸水膨潤性が少なく、吸水性物質22の吸水時にも被膜の形態を維持可能な樹脂材料であれば如何なる樹脂であっても良いが、吸水性物質22の環境空気中との間での水分の吸収や放出を妨げることのない様に、例えばアクリル系樹脂、ウレタン系樹脂、SBR系樹脂、酢酸ビニル系樹脂、エチレン−酢酸ビニル共重合体樹脂、シリコーン系樹脂、ポリアミド系樹脂、ポリブテン樹脂、ポリビニルアルコール樹脂等の様に、透湿度の高い樹脂を使用することが好ましく、これらの内いずれか1種を単独で使用してもよいし、2種以上の樹脂混合物を使用することもできる。

吸放湿性樹脂層2に添加される吸水性物質22としては、水酸基やカルボキシル基等の親水性の官能基を多く含む比較的疎な構造の物質であって、自身の体積を超える多量の水分を内部に吸収貯蔵可能な物質であれば良く、具体的には公知の一般的な高吸水性ポリマー等が用いられ、例えば、デンプン−アクリル酸グラフト重合体、デンプン−アクリロニトリルグラフト重合体、セルロース−アクリロニトリルグラフト重合体、ポリビニルアルコール架橋重合体、ポリアクリル酸ナトリウム架橋体、アクリル酸メチル−酢酸ビニル共重合体ケン化物等が用いられる。また、馬鈴薯デンプンやデキストリン類等の天然物を用いることも可能であり、これらの吸水性物質は単独、もしくは2種以上混合して使用することもできる。

吸放湿性樹脂層2における基質樹脂21と吸水性物質22との配合比は、本発明において特に限定されるものではないが、一般的には基質樹脂21を20〜80重量%、吸水性物質22を80〜20重量%程度とすることが望ましい。基質樹脂21の含有量が20重量%未満であると、高湿時に吸水性物質22の吸水膨潤による著しい変形や強度低下を十分に抑えることが困難であり、一方、吸水性物質22の含有量が20重量%未満であると、十分な吸放湿機能を得ることが困難である。吸放湿性樹脂層2の厚さは、本発明において特に限定されるものではないが、十分な吸放湿機能の発現と、製造時の加工性や取扱時の可撓性等を考慮すると、一般的には10〜100μm程度の範囲内とすることが望ましい。

吸放湿性樹脂層2には必要に応じて、例えばシリカゲル、ゼオライト、珪藻土、焼成タルク等の様に、大きな比表面積を有する多孔質の親水性無機物質の粒子からなる吸湿性物質23を添加することによって、環境空気中の湿度が変化した際の吸放湿速度を向上し、湿度調整機能を更に有効に発揮させることもできる。その理由は、高吸水性ポリマー等の吸水性物質22は、その周囲に自発的に結露した水分を吸収するに留まるのに対し、吸湿性物質23は、高湿時には気体状の水分子を積極的に結露させてそれを吸水性物質22に受け渡し、一方低湿時には逆に吸水性物質22が保有する水分を受け取って気化蒸散させる機能を果たしているものと推察される。

吸湿性物質23の添加量は、本発明において特に制限されるものではないが、吸湿性物質23自体の水分の吸収量は吸水性物質22と比較すれば少ないので、吸水性物質22よりも吸湿性物質23を多く配合すれば、飽和吸水量は少ないが環境湿度変化時の吸放湿速度は高くなり、逆に吸湿性物質23よりも吸水性物質22を多く配合すれば、環境湿度変化への感度は低下するが飽和吸水量は多くなるから、使用目的に応じて適宜設計すればよい。一般的には、吸湿性物質23は吸水性物質22の触媒的な意味で、吸水性物質22より少量で良く、吸水性物質22の100重量部に対して吸湿性物質23を30〜100重量部程度の配合とすることが望ましい。

以上に説明した吸放湿性樹脂層2の上に設けられる透湿性防水樹脂被膜3は、吸放湿性樹脂層2と環境空気中との間での水分の移動を妨げない程度の透湿性を有し、なお且つ後述する水性樹脂層4の塗工時における水性塗工液中に含まれる水分の前記吸放湿性樹脂層2中への浸透が防止できる程度の防水性を有する、親水性且つ耐水性の樹脂組成物からなる被膜であれば良く、その組成は特に限定されるものではないが、具体的には例えば上記吸放湿性樹脂層2の基質樹脂21の例として挙げたものと同様の、アクリル系樹脂、ウレタン系樹脂、SBR系樹脂、酢酸ビニル系樹脂、エチレン−酢酸ビニル共重合体樹脂、シリコーン系樹脂、ポリアミド系樹脂、ポリブテン樹脂、ポリビニルアルコール樹脂等を使用することができ、これらのうちの1種の単独であっても2種以上の混合物又は積層被膜であってもよい。

透湿性防水樹脂被膜3の厚さは、薄過ぎると防水性が不十分となって水性樹脂層4の塗工時に吸放湿性樹脂層2中の吸水性物質22の膨潤を十分に阻止することができず、一方厚過ぎても透湿度が低下して吸放湿性樹脂層2の吸放湿性能を減殺する原因となるので、両者を勘案して適宜設定する必要がある。透湿性防水樹脂被膜3を構成する樹脂組成物として例えば上掲の各種の樹脂から選ばれるものを採用した場合には、透湿性防水樹脂被膜3の厚さは一般に0.2〜20μm程度の範囲内とすることが好ましい。

透湿性防水樹脂被膜3上に設けられる水性樹脂層4は、吸放湿性樹脂層2の表面を覆って高湿時や湿潤時の表面のべとつきや表面強度の低下を防止するための保護層として設けられるものであり、吸放湿性樹脂層2の吸放湿機能を阻害しないように、水溶液又は水分散液等の水性塗工液の形で塗工可能であり、なお且つ、塗工乾燥後には親水性でありながら非水溶性、耐水性の被膜を形成可能な水性樹脂41からなるものであればよく、同一若しくは相異なる材質からなる2層以上の積層構造とすることも差し支えない。

水性樹脂層4の主成分である水性樹脂41として具体的には、例えば水溶塩型アクリル系樹脂、ポリアクリルアミド、ポリビニルアルコール、ポリビニルピロリドン、カゼイン、セルロース誘導体、デキストリン類等の水溶性樹脂を例えばメラミン化合物、ブロックイソシアネート化合物、エポキシ化合物、ヒドラジン誘導体、アジリジン、有機過酸化物等の架橋剤の添加若しくは電離放射線照射等の手段により架橋させて非水溶化したものや、例えばアクリル系樹脂、ポリウレタン系樹脂、SBR系樹脂、酢酸ビニル系樹脂、エチレン酢酸ビニル共重合体樹脂、シリコーン系樹脂、ポリブテン樹脂等の非水溶性樹脂粒子を水中に分散してなる水性エマルジョン系樹脂などの少なくとも1種または2種以上の樹脂混合物を使用することができる。塗工液の安定性や塗工乾燥後の表面物性、微多孔状態となることによる高透湿性などの面では、水性エマルジョン系樹脂の採用が望ましい。水性エマルジョン系樹脂を架橋剤の配合又は電離放射線照射等により架橋させても良いことも勿論である。

水性樹脂層4は必要に応じて、機械発泡法又は発泡剤42を配合する方法等の公知の適宜の手段により、多孔質の細胞状に発泡させても良く、そうすることによって、水性樹脂層4の透湿性を更に向上し、吸放湿性樹脂層2の吸放湿機能を更に存分に発揮させることもできる。また、本発明の吸放湿性材料を住宅等の建築物における壁紙等の内装材として使用する場合には、水性樹脂層4を発泡させることでエンボスによる凹凸模様6の形成を容易にし、意匠性にも優れた内装材を容易に得ることができる利点もある。

上記発泡剤42としては、例えばアゾジカルボンアミド(ADCA)等のアゾ系化合物、P、P'−オキシビス(ベンゼンスルホニルヒドラジッド)(OBSH)等のニトロソ化合物等の有機発泡剤又は炭酸水素ナトリウム等の無機発泡剤等の熱分解化学発泡剤や、例えばポリアクリロニトル系樹脂、フェノール系樹脂、エポキシ系樹脂等の熱軟化性柔軟性殻体の内部にイソブタン等の低沸点液体を内包してなる膨張型マイクロカプセル発泡剤等を使用することができる。

上記発泡剤42の添加量は、本発明において特に制限されるものではないが、一般的には水性樹脂層4の主成分である水性樹脂41の固形分100重量部に対して2〜20重量部を添加することが好ましく、更に好ましくは4〜10部である。2重量部未満の場合には、発泡倍率が低く、吸放湿性向上の効果があまり期待できない他、エンボスの凹凸模様6による意匠性の向上も困難である。一方、20重量部より多い場合には、発泡セルが著しく粗雑な状態となり、シートの表面強度が弱くなってしまう恐れがある。

水性樹脂層4には、その他必要に応じて、例えば炭酸カルシウム、硫酸バリウム、水酸化アルミニウム、水酸化マグネシウム等の無機質系充填剤や、酸化チタン、酸化亜鉛等の着色顔料を始め、分散剤、消泡剤、湿潤剤、難燃剤、防炎剤、抗菌剤、防黴剤、紫外線吸収剤、光安定剤、熱安定剤、滑剤、艶調整剤、帯電防止剤、ブロッキング防止剤、増粘剤等の各種の添加剤から選ばれる1種以上を適宜添加することもできる。

水性樹脂層4の厚さは、本発明において特に制限されるものではないが、薄過ぎるとべとつき防止や表面保護の効果に乏しく、逆に厚過ぎても透湿性が低下して吸放湿性樹脂層2の吸放湿機能を減殺するので、これらを勘案して適宜設計する必要がある。一般的には、非発泡の場合には5〜100μm程度、発泡されている場合には20〜2000μm程度の範囲内とすることが好ましい。

以上に説明した吸放湿性樹脂層2、透湿性防水樹脂被膜3及び水性樹脂層4の形成方法は、本発明において特に制限されるものではないが、吸放湿性樹脂層2及び透湿性防水樹脂被膜3は疎水性の有機溶剤を分散媒とする油性塗工液を用い、水性樹脂層4は水又は水とアルコール類との混合物等を分散媒とする水性塗工液を用いて、それぞれ塗工法により順次形成する方法によるのが一般的である。塗工方法としては、例えばナイフコート法、ノズルコート法、グラビアコート法、マイクログラビアコート法、ロータリースクリーンコート法、リバースロースコート法、コンマコート法、リップコート法、ダイコート法、スプレーコート法、ディップコート法、フローコート法等の従来公知の任意の塗工方法が採用可能であり、各層の塗工後の乾燥方法としては、例えば熱風または赤外線ヒーター等の熱源をそれぞれ単独もしくはこれらの複数種を組合せて用いることもできる。

本発明の吸放湿性材料には必要に応じて、水性樹脂層4の表面に絵柄印刷層5を設けて絵柄による意匠性を付与することもできる。絵柄印刷層5の印刷方法としては、例えばグラビア印刷法、ロータリースクリーン印刷法、フレキソ印刷法、インクジェット印刷法、転写印刷法等の通常の印刷法を用いることができる。また、立体的な意匠性を付与するために、メカニカルエンボス法又はケミカルエンボス法等により凹凸模様6加工を設けたり、表面強度を更に向上させるために、表面に透湿性の樹脂組成物からなる表面保護層を設けたりすることも、任意に行うことができる。

【実施例】
以下に本発明の実施例及び比較例を示し、本発明を更に詳細に説明する。

<実施例1>
坪量90g/m2の無機質紙を基材としてその表面上に、まず下記組成の吸放湿性樹脂組成物をコンマコート法により塗布して約90℃で乾燥し、乾燥後の塗布量約20g/m2の吸放湿性樹脂層を設けた。続いて該吸放湿性樹脂層上に、溶剤系ウレタン樹脂をグラビアコート法により乾燥後の塗布量約1g/m2に塗布、乾燥して透湿性防水樹脂被膜を形成し、更に該透湿性防水樹脂被膜上に、マイクロカプセル発泡剤を固形分比6重量部添加したエチレン−酢酸ビニル共重合体系水性エマルジョン樹脂をコンマコート法により乾燥後の塗布量約140g/m2に塗布して約90℃で乾燥させて水性樹脂層を形成した。そして、該水性樹脂層の表面にグラビア印刷法により抽象柄の絵柄を印刷した後、炉内温度約150℃の発泡加熱炉にて水性樹脂層を約5倍に発泡させてから、発泡した水性樹脂層の表面に冷却エンボスロールを使用してエンボス模様を形成して、本発明の吸放湿性材料である壁紙を作製した。

得られた壁紙は、各層の塗工ムラ等の欠陥もなく、外観上良好な意匠性を有するものであった。また、この壁紙について、市販の塩化ビニル系結露防止壁紙(裏打紙上に高吸水性ポリマーが添加されたポリ塩化ビニル樹脂発泡層が設けられたもの)及び結露防止加工の施されていない市販の通常の塩化ビニル系壁紙(裏打紙上に高吸水性ポリマーが添加されていないポリ塩化ビニル樹脂発泡層が設けられたもの)と共に、下記の試験方法にて吸放湿性能を測定した結果、本発明の吸放湿性材料である実施例1の壁紙は、図2に示される様に非常に優れた吸放湿性能を有するものであることが確認された。

<吸放湿性能試験方法>
試料を6cm×27cmの大きさに裁断し、アルミテープにより表面の小口1cm四方及び裏面全面を覆い側面及び裏面からの透湿防止処置を施す。以上の処置より試料の透湿可能表面積を4cm×25cmの100m2とする。こうして作製した試験片を、温度25℃、相対湿度50%の条件に設定された恒温恒湿試験機内に4日間放置した後、試験片の重量(a)を測定し、これを初期値とする。次に、試験片を温度25℃、相対湿度90%の条件に設定された恒温恒湿試験機内で144時間放置した後、温度25℃、相対湿度50%に設定された恒温高湿試験機内で144時間放置し、その間、適宜の時間間隔で試験片の重量(b)を測定する。各々の時刻における試験片の吸湿量は、次式(1)により算出する。

In addition, the moisture-absorbing / releasing material thus obtained absorbs moisture in the ambient air at high humidity, while releasing moisture that was absorbed at low humidity.
