【発明の属する技術分野】
この発明は、コンデンサ素子の金属化フィルム間に絶縁剤を含浸させて成る金属化フィルムコンデンサの製造方法と、当該金属化フィルムコンデンサ用の絶縁剤含浸装置に係り、特に、金属化フィルム間に絶縁剤を確実に含浸させることのできる金属化フィルムコンデンサの製造方法に関する。

【従来の技術】
従来、誘電体フィルムの表面に電極金属を蒸着させた金属化フィルムを積層又は巻回して成るコンデンサ素子を用いた金属化フィルムコンデンサは、コンデンサ素子に部分的な絶縁破壊を生じても再び絶縁性を回復する自己回復性に優れているため、家庭用電気製品をはじめとする種々の電気・電子機器等に広く用いられている。

図6は、斯かる金属化フィルムコンデンサの一例を示すものであり、この金属化フィルムコンデンサ80は、コンデンサ素子82の両端面にメタリコンを施して形成した外部電極84,84に、半田86を介してリード端子88,88を接続して成り、該金属化フィルムコンデンサ80を、絶縁材より成る略直方体形状のケース90内に収納すると共に、上記リード端子88,88の一端をケース90外に導出し、さらに上記ケース90内に樹脂材料92を充填してケース90の開口部を封止している。

上記金属化フィルムコンデンサの製造方法を、図7及び図8に基づいて説明する。
先ず、一対の誘電体フィルム94の表面に、その一側辺に沿ってマージン部95が残されるように電極膜96を蒸着させた一対の金属化フィルム98を、それぞれのマージン部95が反対側に配されるように積層した後に、図示しない巻取機によって巻回して終端部を止着する(図8のS50)。次に、所定温度及び所定圧力でのヒートプレス処理を施して扁平化させてコンデンサ素子82を形成する(S52)。
その後、コンデンサ素子82の両端面に、金属材料を溶射するメタリコンを施すことにより外部電極84を形成する(S54)。次に、外部電極84を介してコンデンサ素子82に、その定格電圧より高い電圧を印加するセルフヒーリング処理を行う(S56)。このセルフヒーリング処理は、誘電体フィルム94において絶縁耐力の脆弱な部分に意図的な絶縁破壊を生じさせて電極膜間を短絡させた後、その絶縁性を自己回復させることにより、製造後の金属化フィルムコンデンサ80の特性安定化を図るために行われるものである。

上記セルフヒーリング処理後、コンデンサ素子82の各外部電極84,84に、半田86を介してリード端子88,88を接続する(S58)。
その後、コンデンサ素子82をシリコン油等の絶縁剤中に浸漬し、真空含浸法により、コンデンサ素子82の両端面(外部電極84形成面)から、絶縁剤を外部電極84の金属粒子間を透して金属化フィルム98,98間に含浸させれば(S60)、上記金属化フィルムコンデンサ80が完成する。このように、絶縁剤を含浸させるのは、一対の金属化フィルム98,98を積層・巻回する際に、金属化フィルム98,98間に空気が存在していると、空気は誘電体フィルム94よりも誘電率が低いため、当該空隙箇所が高電界となって部分放電が発生し、遂にはコンデンサ素子82が破壊されてしまう虞れがあるので、金属化フィルム98,98を積層・巻回した後に絶縁剤を含浸させることで、金属化フィルム98,98間に存在する空気を外部に排斥するためである。

【発明が解決しようとする課題】
上記の通り従来は、真空含浸法を用いて、金属化フィルム98,98間に絶縁剤を含浸させて金属化フィルム98,98間に存在する空気を外部に排斥させていたが、緻密に積層・巻回されると共に、ヒートプレス処理の施された金属化フィルム98,98間は強固に密着されており、上記真空含浸法によっては、金属化フィルム98,98間に絶縁剤を万遍なく含浸させることは困難であった。

本発明は、上記した従来の問題点を解決するために案出されたものであり、その目的とするところは、金属化フィルム間に絶縁剤を確実に含浸させることのできる金属化フィルムコンデンサの製造方法を実現することにある。

【課題を解決するための手段】
上記の目的を達成するために、本発明に係る金属化フィルムコンデンサの製造方法は、一側辺に沿ってマージン部が残されるように、誘電体フィルムの表面に金属材料より成る電極膜を蒸着して成る複数の金属化フィルムを、上記複数の金属化フィルム同士のマージン部が反対側に配されるように積層し、又は積層巻回し、これをヒートプレスしてコンデンサ素子を形成すると共に、該コンデンサ素子の両端面に金属材料を溶射して外部電極を形成し、さらに、上記コンデンサ素子内部の金属化フィルム間に絶縁剤を含浸させて成る金属化フィルムコンデンサの製造方法であって、先ず、高真空状態において、積層又は積層巻回された複数の金属化フィルムを、10〜100センチポアズの粘度のシリコン油で構成された絶縁剤中に浸漬させることにより、絶縁剤を金属化フィルム間へ真空含浸させ、その後、高圧状態において、金属化フィルムを上記絶縁剤中に浸漬して、絶縁剤を金属化フィルム間へ加圧含浸させることにより、金属化フィルム間への絶縁剤の含浸を行い、次に、所定温度で気化する性質を備えた1〜5センチポアズの粘度のシリコン油で構成された洗浄剤を用いてコンデンサ素子を洗浄し、以て、コンデンサ素子の外表面に付着した絶縁剤を除去し、その後、上記洗浄剤を気化させた後、コンデンサ素子の一方の端面に、金属材料を溶射して外部電極を形成し、次に、所定温度で気化する性質を備えた1〜5センチポアズの粘度のシリコン油で構成された洗浄剤を用いてコンデンサ素子を再度洗浄し、以て、コンデンサ素子の他方の端面から漏出した絶縁剤を除去し、その後、上記洗浄剤を気化させた後、コンデンサ素子の他方の端面に、金属材料を溶射して外部電極を形成することを特徴とする。

本発明の金属化フィルムコンデンサの製造方法においては、金属化フィルム間へ絶縁剤を含浸させるに際し、先ず、真空含浸法によって含浸させた後、さらに、圧力を加えて絶縁剤を含浸させる加圧含浸を行うことから、絶縁剤を金属化フィルム間へ万遍なく含浸させることができ、この結果、金属化フィルム間に存在する空気を確実に外部へ排斥させることが可能となる。

コンデンサ素子の端面に絶縁剤が付着していると、外部電極の形成のために金属材料を溶射しても、金属材料がコンデンサ素子の端面に付着せず、外部電極の形成に支障を生じるため、本発明においては、所定温度で気化する性質を備えた洗浄剤を用いてコンデンサ素子の洗浄を行う。この洗浄の結果、コンデンサ素子の外表面に付着している絶縁剤を除去できると共に、コンデンサ素子の両端面に付着した洗浄剤は、気化させることによりコンデンサ素子の端面から除去できるので、コンデンサ素子の一方の端面への外部電極の形成に支障を生じることがない。
尚、コンデンサ素子の一方の端面に、金属材料を溶射して外部電極を形成すると、金属化フィルム間に含浸されていた絶縁剤が、コンデンサ素子の他方の端面から若干ながら漏出する場合がある。そこで、本発明の金属化フィルムコンデンサの製造方法にあっては、コンデンサ素子の一方の端面に外部電極を形成した後、洗浄剤を用いてコンデンサ素子の再度の洗浄を行う。この洗浄の結果、コンデンサ素子の他方の端面から漏出した絶縁剤を除去できると共に、コンデンサ素子の他方の端面に付着した洗浄剤は、気化させることによりコンデンサ素子の他方の端面から除去できるので、コンデンサ素子の他方の端面への外部電極の形成に支障を生じることがない。

また、本発明の金属化フィルムコンデンサの製造方法にあっては、絶縁剤を10〜100センチポアズの粘度のシリコン油で構成し、洗浄剤を1〜5センチポアズの粘度のシリコン油で構成しており、絶縁剤と洗浄剤とが同一材料で構成されているので、絶縁剤と洗浄剤とが化学反応することがなく、コンデンサの諸特性に悪影響を生じさせることがない。

上記ヒートプレス前に、積層又は積層巻回された複数の金属化フィルムを、ヒートプレス時の圧力より小さい圧力で仮プレスし、この仮プレスされた状態で固定した金属化フィルムを、先ず、高真空状態において、絶縁剤中に浸漬させることにより、絶縁剤を金属化フィルム間へ真空含浸させ、その後、高圧状態において、上記仮プレスされた状態で固定した金属化フィルムを絶縁剤中に浸漬させることにより、絶縁剤を金属化フィルム間へ加圧含浸させるのが望ましい。

このように、絶縁剤の含浸処理を、金属化フィルム間が強固に密着されてしまうヒートプレス処理前において、該ヒートプレス時の圧力より小さい圧力で仮プレスした状態で固定した金属化フィルムに対して行えば、金属化フィルム間はヒートプレス後のように強固に密着されておらず、従って、絶縁剤を金属化フィルム間へ含浸させることが容易となる。

【発明の実施の形態】
図1は、本発明に係る製造方法で得られた金属化フィルムコンデンサ10を示すものであり、この金属化フィルムコンデンサ10は、扁平略直方体形状のコンデンサ素子12の両端面にメタリコンを施して形成した外部電極14,14に、半田16を介してリード端子18,18を接続して成る。尚、外部電極14,14とリード端子18,18は、電気溶接で接続しても良い。
そして、この金属化フィルムコンデンサ10を、樹脂やセラミック等より成る略直方体形状のケース20内に収納すると共に、上記リード端子18,18の一端をケース20外に導出し、さらに上記ケース20内にウレタン樹脂等の樹脂材料22を充填してケース20の開口部を封止している。

上記金属化フィルムコンデンサ10の製造方法を、図2乃至図5に基づいて説明する。
先ず、一対の誘電体フィルム24の表面に、その一側辺に沿ってマージン部26が残されるように電極膜28を蒸着させた一対の金属化フィルム30を、図2に示すように、それぞれのマージン部26が反対側に配されるように積層した後に、図示しない巻取機によって巻回して終端部を止着する(図5のS10)。
次に、10〜15kg/cm2の圧力で、巻回した金属化フィルム30を仮プレスして若干扁平化させ、この仮プレスされた状態の金属化フィルム30を図示しないクランパにより固定(クランピング)する(S12)。この仮プレスは、後述するヒートプレス時の圧力より小さい圧力で行われるものである。

上記S12により仮プレス状態で固定された金属化フィルム30は、図4に示す本発明に係る金属化フィルムコンデンサ用の絶縁剤含浸装置32によって、液状と成された絶縁剤の含浸処理が施される。この絶縁剤含浸装置32は、絶縁剤としてのシリコン油が充填された含浸剤貯留槽34と、金属化フィルム30を収納して含浸処理を行う含浸処理槽36と、該含浸処理槽36へ空気を供給するコンプレッサ38と、上記含浸剤貯留槽34及び含浸処理槽36内の空気を抜いて減圧する真空ポンプ40を有している。尚、絶縁剤として上記シリコン油以外に、例えば、エポキシ系樹脂やポリウレタン系樹脂等を使用することもできる。
含浸剤貯留槽34内部と含浸処理槽36内部とは、送液管42を介して連通接続されており、該送液管42の中途部には第1の電磁弁44aが設けられている。また、含浸処理槽36内部とコンプレッサ38とは、送気管46を介して連通接続されており、該送気管46の中途部には第2の電磁弁44bが設けられている。さらに、真空ポンプ40と含浸剤貯留槽34内部、真空ポンプ40と含浸処理槽36内部とは、それぞれ送気管46を介して連通接続されており、各送気管46の中途部には、第3の電磁弁44c、第4の電磁弁44dが設けられている。また、含浸処理槽36には、排気管48が接続されると共に、該排気管48の中途部に排気バルブ50が設けられている。

上記絶縁剤含浸装置32による金属化フィルム30,30間への絶縁剤含浸処理は以下の手順で行われる。
先ず、上記S12により仮プレス状態で固定された金属化フィルム30を含浸処理槽36内に収納した後、第4の電磁弁44dを開き、上記真空ポンプ40により、含浸処理槽36内を0.01torr以下の高真空状態と成した後、第4の電磁弁44dを閉じ、その後、85℃の温度で1.5時間の真空乾燥を行う(S14)。

次に、第1の電磁弁44aを開いて、含浸剤貯留槽34内のシリコン油を、含浸処理槽36内に流入させて、金属化フィルム30をシリコン油中に浸漬させることにより、シリコン油を金属化フィルム30,30間へ真空含浸させる(S16)。この真空含浸は、0.01torr以下の真空度において、85℃の温度で1時間行われる。尚、上記シリコン油は、30cp(センチポアズ)の粘度のものが使用される。
真空含浸後、第1の電磁弁44aを閉じると共に、第2の電磁弁44bを開き、コンプレッサ38により大量の空気を含浸処理槽36内に供給して、含浸処理槽36内を真空状態から高圧状態に移行させて、シリコン油を金属化フィルム30,30間へ加圧含浸させる(S18)。この加圧含浸は、7kg/cm2の圧力で、1時間行われる。
上記加圧含浸が終了したら、第2の電磁弁44bを閉じると共に排気バルブ50を開き、排気管48を介して含浸処理槽36内の空気を排出し、以て、含浸処理槽36内を大気圧のレベルまで減圧する。次に、第1の電磁弁44a及び第3の電磁弁44cを開くと共に、真空ポンプ40を用いて含浸剤貯留槽34内を大気圧以下に減圧させることにより、含浸処理槽36内のシリコン油を含浸剤貯留槽34内へと移動させるのである。

上記の通り、本発明においては、金属化フィルム30,30間へシリコン油(絶縁剤)を含浸させるに際し、先ず、真空含浸法によって含浸させた後、さらに、圧力を加えてシリコン油を含浸させる加圧含浸を行うことから、シリコン油を金属化フィルム30,30間へ万遍なく含浸させることができ、金属化フィルム30,30間に存在する空気を確実に外部へ排斥させることが可能となる。
しかも、本発明においては、シリコン油(絶縁剤)の含浸処理を、金属化フィルム30,30間が強固に密着されてしまうヒートプレス処理前において、該ヒートプレス時の圧力より小さい圧力で仮プレスした状態で固定した金属化フィルム30に対して行うので、金属化フィルム30,30間はヒートプレス処理後のように強固に密着されておらず、従って、シリコン油を金属化フィルム30,30間へ含浸させることが容易である。

上記絶縁剤含浸装置32による絶縁剤含浸処理の終了後、図示しない遠心分離機を用いることにより、仮プレス状態で固定された金属化フィルム30の外表面に付着しているシリコン油を分離させる(S20)。このシリコン油の遠心分離処理は、85℃の温度下において、10〜40Hz回転で1時間行われる。
次に、仮プレス状態の金属化フィルム30に、115℃の温度及び45kg/cm2の圧力でのヒートプレス処理を施して完全に扁平化させ、上記コンデンサ素子12を形成するのである(S22)。
尚、このヒートプレス処理は、高温・高圧で行われることから、その処理過程で金属化フィルム30に歪みの生じる場合がある。そこで、110℃の温度で12時間、コンデンサ素子12に熱処理を施し(S24)、上記ヒートプレスの処理過程で生じた金属化フィルム30の歪みを治癒させる。

上記S20により、金属化フィルム30の外表面に付着しているシリコン油の遠心分離処理がなされているが、この遠心分離処理だけでは、金属化フィルム30の外表面に付着したシリコン油を完全に除去することは困難である。そして、コンデンサ素子12の端面に、上記シリコン油が付着していると、外部電極14の形成のために金属材料を溶射しても、金属材料がコンデンサ素子12の端面に付着せず、外部電極14の形成に支障が生じる。
そこで、本発明においては、所定温度で気化する性質を備えた洗浄剤を用いてコンデンサ素子12洗浄し(S26)、コンデンサ素子12の外表面に付着しているシリコン油を完全に除去しているのである。
この洗浄剤として、本発明においては、上記シリコン油(30cp)より低粘度の3cp(センチポアズ)のシリコン油を使用している。この3cp(センチポアズ)の低粘度のシリコン油は、30〜40℃の温度で気化する性質を備えているものである。このように、洗浄剤として、絶縁剤と同一材料のものを使用すれば、洗浄剤と絶縁剤とが化学反応することがなく、コンデンサの諸特性に悪影響を生じさせることがない。

上記洗浄後、コンデンサ素子12を約80℃の温度で5分間の真空乾燥を行う(S27)。コンデンサ素子12の端面には、上記洗浄処理で使用した低粘度(3cp)のシリコン油が付着しているが、このシリコン油は上記真空乾燥時の加熱(約80℃)で完全に気化し、端面から除去されることとなる。尚、含浸剤として用いた30cpの粘度のシリコン油の気化温度は260℃程度であるため、真空乾燥時の加熱(約80℃)で気化することはない。
因みに、絶縁剤として用いるシリコン油としては、10〜100cp(センチポアズ)の粘度のものが好適に使用でき、一方、洗浄剤として用いるシリコン油としては、1〜5cp(センチポアズ)の粘度のものが好適に使用できる。尚、上記S27の真空乾燥は、洗浄剤として用いたシリコン油の気化温度より高く、且つ、絶縁剤として用いたシリコン油の気化温度より低い温度で行われるものである。
上記真空乾燥後、コンデンサ素子12の一方の端面に、金属材料を溶射するメタリコンを施すことにより外部電極14を形成する(S28)。
次に、再度、コンデンサ素子12を、3cp(センチポアズ)の低粘度のシリコン油を洗浄剤として用いて洗浄する(S30)。すなわち、コンデンサ素子12の一方の端面に外部電極14を形成すると、金属化フィルム30,30間に含浸されていた30cpの粘度のシリコン油が、コンデンサ素子12の他方の端面から若干ながら漏出する場合がある。そこで、コンデンサ素子12の一方の端面に外部電極14を形成した後、再度、コンデンサ素子12を3cp(センチポアズ)の低粘度のシリコン油で洗浄することにより、コンデンサ素子12の他方の端面から漏出した30cpの粘度のシリコン油を除去しているのである。

その後、再度、コンデンサ素子12を約80℃の温度で5分間の真空乾燥を行う(S31)。上記の通り、コンデンサ素子12の端面には、上記洗浄処理で使用した低粘度(3cp)のシリコン油が付着しているが、このシリコン油は斯かる真空乾燥時の加熱(約80℃)で完全に気化し、端面から除去されることとなる。
その後、コンデンサ素子12の他方の端面に、金属材料を溶射するメタリコンを施すことにより外部電極14を形成する(S32)。

次に、外部電極14を介してコンデンサ素子12に、その定格電圧より高い電圧を印加するセルフヒーリング処理を行う(S34)。
このセルフヒーリング処理により、誘電体フィルム24において絶縁耐力の脆弱な部分に意図的な絶縁破壊が生じて電極膜28間の短絡後、その絶縁性を自己回復するので、製造後の金属化フィルムコンデンサ10の特性安定化が図られる。
上記セルフヒーリング処理後、コンデンサ素子12の各外部電極14,14に、半田16を介してリード端子18,18を接続すれば(S36)、上記金属化フィルムコンデンサ10が完成する。

金属化フィルムコンデンサ10の完成後、リード端子18,18の一端が外部に導出されるようにして、金属化フィルムコンデンサ10をケース20内に収納し(S38)、その後、ケース20内に樹脂材料が充填されるのである(S40)。

【発明の効果】
本発明の金属化フィルムコンデンサの製造方法にあっては、金属化フィルム間へ絶縁剤を含浸させるに際し、先ず、真空含浸法によって含浸させた後、さらに、圧力を加えて絶縁剤を含浸させる加圧含浸を行うことから、絶縁剤を金属化フィルム間へ万遍なく含浸させることができ、この結果、金属化フィルム間に存在する空気を確実に外部へ排斥させることが可能となる。
