【発明の属する技術分野】
本発明は、例えば、アルミニウム系金属で構成されるエンジンのシリンダ本体をシリンダライナの外周を取り囲む状態にダイカスト鋳造してなる内燃機関のシリンダブロックなどのアルミニウム合金製部材及びその製造方法に関する。

【従来の技術】
一般に、アルミニウム合金製部材、例えば、内燃機関のシリンダブロックは軽量化を図るため、その材質にアルミニウム合金が使用され、また、耐摩耗性を向上させるためにライナを鋳ぐるんで製造される。この製造方法として、代表的なものにダイカスト鋳造法、高圧鋳造法及び低圧鋳造法がある。
これら高圧鋳造法とダイカスト鋳造法は、生産性及び寸法精度の高い鋳造法であり、シリンダボアの壁面部をアルミナ繊維等のセラミックス繊維や発泡金属などを複合して強化される。
上記ダイカスト鋳造法によるシリンダブロックの製造方法が、例えば特開昭63−55349号公報、特開昭61−126357号公報及び特開昭62−41469号公報に開示されているが、鋳造条件については詳細な説明が記載されていない。通常のダイカスト法で発泡金属をシリンダブロックに鋳込む場合、発泡金属自体の内部にある気孔が残ったり、アルミニウム合金との界面で密着性が劣ることがある。また、発泡金属自体の硬さが低いものが多く、鋳込んだだけで使用することができないため、鋳造後に熱処理を行って金属間化合物を形成しなければならない。さらに、通常のダイカスト法では、溶湯に空気が巻き込まれることがあるため、シリンダブロック自体にブリスターが発生するという問題があった。

このため、高圧鋳造法として、特開昭59−212159号公報及び住友電気第126号(昭和60年3月発行)の第77頁〜第81頁に示すように、金型のキャビティ内の溶湯に高圧を加えながら成形凝固させる溶湯鍛造法(高圧凝固鋳造法ともいう)がエンジンのピストン等の製造に適用された。しかし、生産性や設備費等の問題でシリンダブロックへ適用されていない。
さらに、低圧鋳造法による製造については、溶湯への空気の巻き込みがないため、鋳造後の熱処理には問題ない。しかし、アルミニウム合金の発泡金属への廻り込みが非常に悪いため、鋳込みは不十分なものとなる。よって、ブリスターの発生、不十分な金属化合物化、ピストンの摺動時におけるシリンダブロックの燃焼室壁に鋳込まれた発泡金属が脱落したりする。

なお、上記特開昭63−55349号公報、特開昭61−126357号公報及び特開昭62−41469号公報では発泡金属の成分を限定していない。この発泡金属として利用される金属成分はNiがほとんどで、その他にNi−Cr、Ni−Cr−Alが存在する。また、特開平1−268827号公報では、Ni−Cr多孔質体表面にNi−Bめっきを施し、ボロン(B)の延性によりアルミニウム合金を鋳造した後の熱処理によって生成するNi−Al化合物でのクラック発生及び伝播を抑えている。また、特開昭59−212159号公報では、一部でニッケル(Ni)発泡体にCuめっきを施し、高温硬度を向上させている。しかし、前記二者、即ち特開平1−268827号公報及び特開昭59−212159号公報では、主に硬さを向上する目的で鋳造後に熱処理を行い、化合物層を生成させているため、非常に生産性が低い。また、熱処理を行わなければ、発泡金属の硬度が低すぎて使用できないため、溶湯鍛造法を適用しなければならなかったが、該溶湯鍛造法は生産性が低く、製造物が制限されるという問題があった。

【発明が解決しようとする課題】
本発明は、充分な硬度及び密着性を有する発泡金属を鋳込んだアルミニウム合金製部材、例えばアルミニウム合金製シリンダブロック及びその製造方法を提供することを目的とする。

【課題を解決するための手段】
上述の目的を達成するために、本発明に係るアルミニウム合金製部材及びその製造方法では、次のような技術を採用している。
(1) 発泡金属を収容した金型内部にアルミニウム合金溶湯を注入して凝固させることにより、上記発泡金属をシリンダブロックに鋳込むアルミニウム合金製部材の製造方法において、上記金型内部から空気を除去して減圧にした状態で溶湯を注入する。
「減圧にした状態」とは、具体的には、金型内部の真空度を200mmHg以下に、好ましくは50mmHg以下にした状態をいう。また、上記製造方法は、アルミニウム合金製シリンダブロックなどに適用することができる。
(2) また、本発明の別の態様として、発泡樹脂にめっき層を形成し、該発泡樹脂を焼失させたのち、上記めっき層にNi−Pめっき又はNi−Bめっきを施して発泡金属を成形し、該発泡金属をダイカスト法を用いてアルミニウム合金で鋳込むことにより作製することができる。
「発泡樹脂」には、連通気孔を有する三次元網状構造をもつ、例えばウレタン系樹脂やポリスチレン系樹脂などが好ましい。「発泡金属」とは、Ni,Cr,Al,Fe等の金属又は金属合金中に多数の気孔を有する多孔金属の一種であり、本発明のシリンダブロックに限らず、触媒の担体やミスト分離フィルター等にまで広く用いることができる。
(3) さらに、発泡樹脂にめっき層を形成し、該発泡樹脂を焼失させたのち、上記めっき層にNi−Pめっき又はNi−Bめっきを施して発泡金属を成形し、該発泡金属を金型内部に収容し、該金型内部から空気を除去して減圧にした状態でアルミニウム合金溶湯を注入することにより、上記発泡金属をダイカスト法を用いて鋳込むことにより作製することもできる。
(4) また、本発明は別の側面として、発泡樹脂にめっき層を形成し、該発泡樹脂を焼失させたのち、上記めっき層にNi−Pめっき又はNi−Bめっきを施して発泡金属を成形し、該発泡金属をダイカスト法を用いてアルミニウム合金で鋳込んだアルミニウム合金製部材である。この部材として、例えばアルミニウム合金製シリンダブロックが好ましい。

本発明の一つの態様に用いるダイカスト法は、金型内部の空気を強制的に除去して減圧した状態で、該金型内部にアルミニウム合金溶湯を大気圧以上の圧力で高圧注入する鋳造法であり、これによって、本発明に係るアルミニウム合金製部材を作製する。ここで、該部材の一例としてのシリンダブロックは、例えば、底面にクランクケース、頂面にシリンダヘッドが取り付けられる内燃機関用Al合金製シリンダブロックであり、その燃焼室壁の内面側に発泡金属が鋳込まれるように、上記ダイカスト鋳造を施す。
本発明において採用できるアルミニウム合金製部材、例えば、アルミニウム合金製シリンダブロックを製造する工程では、まず、発泡金属を固定側金型のキャビティ内に収納し、可動側金型を水平方向に移動させて金型を閉じる。次に、上記真空ポンプを稼動させて金型のキャビティ内の空気を除去することにより、金型内の圧力を減圧する。この状態で溶湯金属を上記注入口からスリーブ内に入れ、プランジャで金型内に加圧注湯する。溶融金属が凝固したら、可動側金型を開いて発泡金属が鋳込まれたアルミ合金製シリンダブロックを取り出す。ここで、より優れた摺動特性を必要とする場合、SiC,BN等の粒子分散めっきを施すことが好ましい。なお、必要に応じて発泡金属を予備加熱してもよい。

【発明の実施の形態】
以下、本発明の実施の形態について図面を参照しながら説明する。
まず、発泡金属を図1に示す製造工程に従って、以下の要領で作製する。
発泡金属の作製方法
最初に、図2に示すような連通気孔を有する三次元網状構造をもつウレタン系発泡樹脂1の骨格2表面に、Niなどを無電解めっきしたり、カーボン等からなる導電性塗料を塗布して導電性皮膜3を形成し、上記樹脂1に導電処理を行う。この導電処理を施した樹脂1に、電気めっきによってめっき層4を形成する。次いで、熱処理をして上記樹脂1を焼失させたのち、Ni−Pめっき又はNi−Bめっきを施してNi−Pめっき層又はNi−Bめっき層5を形成することにより発泡金属6を作製する。なお、予め、導電性物質を含有し、溶融除去可能な三次元網状構造をもつ樹脂を使用すれば、上記導電処理を省略することができる。
これによって得られた発泡金属6を、次に示すダイカスト装置7に装着する。

ダイカスト装置
一般に、ダイカスト装置には、溶湯の注入方法によって、ホットチャンバ式とコールドチャンバ式の二通りに分類されるが、溶湯にアルミニウム合金を用いる場合は、グーズネックが高温にさらされて合金化するため、コールドチャンバ式の方が好ましい。
本発明に用いる真空ダイカスト装置7の要部断面図を図3に示す。この装置7は、コールドチャンバ式横形ダイカスト装置であり、金型取付盤8に固定側金型ホルダ9が取り付けられ、該固定側金型ホルダ9に設けられた凹部に固定側金型10が嵌合されている。この固定側金型10に対向して、可動側金型ホルダ11に可動側金型12が固定されている。これらの固定側金型10と可動側金型12の対向する面に凹部が設けられ、金型のキャビティ13を形成している。固定側金型10上部から固定側金型ホルダ9を貫通して真空パイプ14が上方に延設され、真空タンク15を介して真空ポンプ16に連結されている。この真空タンク15と固定側金型ホルダ9との間に真空シャットオフ弁17が配設されている。また、上記固定側金型10の下部から金型取付盤8を貫通して、窒化鋼等の特殊鋼で作られた円筒形のスリーブ18が配設されており、該スリーブ18の上面には、溶湯を入れる注入口19が開口している。また、スリーブ18の内部には、溶湯金属を金型内に射出するためのプランジャ20が配設されている。
上記構成を有する真空ダイカスト装置7の動きを説明する。
発泡金属6を金型のキャビティ13内部に装着したのち、可動側金型12と可動側金型ホルダ11を移動させて金型を閉じる。次に、真空ポンプ16によって真空パイプ14を介してキャビティ13内部から空気を吸引してキャビティ13内を減圧する。この状態でスリーブ18の注入口19から溶湯を注入したのち、プランジャ20を移動させると溶湯がスリーブ18内部を通って金型のキャビティ13内部に高圧注入される。この鋳造時の製造条件として主なものを説明する。

ダイカスト法を用いた場合の製造条件
本発明の一例として、ダイカスト法を用いた場合の製造条件を以下に示す。
(1) 金型内の真空度
本発明に用いるダイカストにおいて、金型内の真空度は、200mmHg以下が好ましい。200mmHg以上では、発泡金属自体の内部にある気孔が残ったり、アルミニウム合金との界面で密着性が劣ることがあるからである。
(2) 溶湯の材質としては、ADC材が好ましい。
(3) 溶湯の加圧圧力は、500Kg/cm2 以上が好ましい。
(4) 鋳造温度は、670℃〜730℃が好ましい。
(5) 溶湯の射出速度は、1.0m/sec以上が好ましい。
上記製造条件で鋳造されたアルミニウム合金製部材の一例であるアルミニウム合金製シリンダブロックの構造について説明する。

アルミニウム合金製シリンダブロック
本発明の一態様に係るアルミニウム合金製シリンダブロックの一例を示す斜視図と断面図を図4,図5に示す。
このアルミニウム合金製シリンダブロック21は、オープンデッキタイプのものであり、上部のシリンダ部22と下部のスカート部23とから構成されている。該シリンダ部22の内部には、略円柱状の空間である燃焼室24が上下方向に形成され、その内面は燃焼室壁25となっており、この燃焼室壁25に上記発泡金属6が鋳込まれる。また、スカート部23内部の中央部には、クランク軸支承部26が形成されている。

本発明に係るアルミニウム合金製部材、例えばアルミニウム合金製シリンダブロックの製造方法によれば、発泡金属6の製造上から生ずる骨格2内のパイプ状の空洞にまで溶湯を充填することができるため、通常のダイカスト法に対して以下の効果が得られる。
1)溶湯であるアルミニウム合金と発泡金属6との密着性及び結合性が向上する。
2)アリミニウム合金製シリンダブロック21及び発泡金属6内の空気の取り込みを防止することにより、硬さ向上のための熱処理を行うことができる。
3)新たな設備を用いることなく、既存の設備を使用でき、ダイカスト法の長所である高い生産性を維持できる。
4)空気の巻き込みによる巣が低減されるため、ダイカスト製品の歩留まりが向上する。
5)セラミックス繊維強化合金に比べ、スリーブ18の破損防止のための鋳造圧力を低くする必要がない。
6)セラミックス繊維強化合金のようにアルミニウム合金とセラミックスとの境界に熱的不連続が発生せず、熱間時のスリーブ内径が歪むことがない。

また、本発明に係るアルミニウム合金製部材、例えばアルミニウム合金製シリンダブロックの製造方法によれば、低圧鋳造法に比較して以下の効果が得られる。
1)溶湯であるアルミニウム合金との密着性及び結合性が向上する。
2)発泡金属内の空気の取り込みを防止でき、通常の熱処理でアルミニウム合金製シリンダブロック21自身と金属間化合物の形成を同時にできる。
3)セラミックス繊維強化合金のようにアルミニウム合金とセラミックスの境界に熱的不連続が発生せず、熱間時のスリーブ内径が歪むことがない。

【実施例】
次に、本発明の一態様に係るアルミニウム合金製シリンダブロック21についての実施例を示す。
実施例1
(1) まず、図1に示す製造工程で、鋳込み可能な形状にニッケル(Ni)系金属で発泡金属6を成形し、シリンダブロック内部の燃焼室壁25に鋳込まれるように金型のキャビティ13に装着した。この発泡金属6のセル数は37〜43個/インチ、孔径は0.6mmであった。
(2) 次いで、図3に示した可動側金型12を移動させて2250tonの型締め圧力で閉成したのち、該金型のキャビティ13内から真空ポンプ16と真空タンク15を用いて空気を除去し、キャビティ13内を減圧状態にした。このときの真空度は、50〜200mmHgであった。
(3) 図3に示したスリーブ18の注入口19から溶湯を入れ、プランジャ20を作動させて金型のキャビティ13内に溶湯を加圧注湯してダイカスト法による鋳造を施した。この鋳造条件は、以下に示すとおりである。
溶湯の材質:ADC12(ダイカスト用アルミニウム合金の一種)
鋳造圧力(溶湯の加圧圧力):800〜900kgf/cm2
鋳造温度:670〜700℃
溶湯の射出速度:1.0〜2.5m/s
その結果、溶湯は発泡金属6の骨格2内のパイプ状の空洞にまで充填されて密着性と結合性が向上したアルミニウム合金製シリンダブロック21を作製することができた。さらに、鋳ぐるみ後の加熱により金属間化合物層が形成され、発泡金属6の硬さが向上した。

実施例2
(1) 予め、図1に示す製造工程により、発泡金属6を作成した。
まず、連通気孔を有する三次元網状構造をもつウレタン系発泡樹脂1に、カーボン塗料を塗布し、上記ウレタン系発泡樹脂に導電処理を行って導電性皮膜3を形成した。この導電性皮膜3を形成したウレタン系発泡樹脂1に、電気めっきによってニッケル(Ni)のめっき層4を形成した。次いで、熱処理をして上記ウレタン系発泡樹脂1を焼失させたのち、リン(P)含有量が2wt%の条件で、各セル表面に50〜100μmの厚さとなるようにNi−Pめっきを施してNi−Pめっき層5を形成した発泡金属6を作成した。また、比較例として、Ni−Pめっきを施さない発泡金属も作成した。これらの発泡金属6単体を各5個用意して測定したビッカース硬さ(単位:HV )を表1の左半分に示す。
(2) 上記発泡金属6を鋳込み可能な形状に成形し、図5に示すアルミニウム合金製シリンダブロック21の燃焼室壁25に鋳込まれるように、金型のキャビティ13内に装着した。
(3) 図3に示すように、金型を閉成したのち、該金型のキャビティ13内にアルミニウム合金溶湯を加圧注入してダイカスト鋳造を施した。このときの鋳造条件は、以下のとおりであった。
溶湯の材質:ADC12
鋳造圧力(溶湯の加圧圧力):800kgf/cm2
鋳造温度:700℃
溶湯の射出速度:1.9m/s
このダイカストによってアルミニウム合金製シリンダブロック21の燃焼室壁25に鋳込まれた発泡金属6のビッカース硬さを表1の右半分に示す。

この表1から判るように、ダイカストの過程に加えられる熱のため、発泡金属6の硬さがNi−Pめっき処理されたときよりも、更に向上する場合もあり、溶湯鍛造後の加熱処理によって生成するNi−Al化合物の硬さHv380〜530に相当するか、若しくは高くなった。また、Ni−Pめっきされた発泡金属6自身の強度、つまり抗折強度はNi−Pめっきを施す前のNiのみの発泡金属に比べて5.5〜7.6倍程高かった。

実施例3
実施例3は、Ni−Pめっきの代わりにNi−Bめっきを施した他は、実施例2と同様の内容である。
(1) 予め、Ni−Bめっきを施した発泡金属6を作成した。まず、ウレタン系発泡樹脂1に、カーボン塗料を塗布し、電気めっきによってニッケル(Ni)のめっき層4を形成した。次いで、熱処理をして上記ウレタン系発泡樹脂1を焼失させたのち、ホウ素(B)含有量が1wt%の条件で、各セル表面に50〜100μmの厚さとなるようにNi−Bめっきを施して発泡金属6を作成した。また、比較例として、Ni−Bめっきを施さない発泡金属も作成した。これらの発泡金属6単体(各5個)のビッカース硬さを測定した結果を表2の左半分に示す。
(2) 上記発泡金属6を鋳込み可能な形状に成形し、図5に示すアルミニウム合金製シリンダブロック21の燃焼室壁25に鋳込まれるように、金型のキャビティ13内に装着した。
(3) 金型を閉成したのち、該金型内にアルミニウム合金溶湯を加圧注入してダイカスト鋳造を施した。このときの鋳造条件は、以下のとおりであった。
溶湯の材質:ADC12
鋳造圧力(溶湯の加圧圧力):820kgf/cm2
鋳造温度:710℃
溶湯の射出速度:2.0m/s
このダイカストによってアルミニウム合金製シリンダブロック21の燃焼室壁25の内面に鋳込まれた発泡金属6のビッカース硬さを表2の右半分に示す。

この表2から判るように、実施例2と同様に、溶湯鍛造後の加熱処理によって生成するNi−Al化合物の硬さ380〜530HV よりも、Ni−Bめっきを施した発泡金属6の方が硬くもなった。また、Ni−Bめっきされた発泡金属6自身の強度、つまり抗折強度はNi−Bめっきを施す前のNiのみの発泡金属に比べて5.2〜7.0倍程高かった。

【発明の効果】
上述したように、本発明に係るアルミニウム合金製部材及びその製造方法によれば、以下の効果を奏する。
(1) 発泡金属を収容した金型内部にアルミニウム合金溶湯を注入して凝固させることにより、上記発泡金属を鋳込むアルミニウム合金製部材の製造方法において、上記金型内部から空気を除去して減圧にした状態で溶湯を注入するので、発泡金属の気孔及び空洞にアルミ合金溶湯が充填され、発泡金属中の気孔、空洞が極めて少ない。また、鋳造後に溶体化処理等の熱処理が行え、発泡金属とアルミニウム合金との密着性や結合性が向上し、さらに製品の歩留まりが向上する。
(2) 発泡樹脂にめっき層を形成し、該発泡樹脂を焼失させたのち、上記めっき層にNi−Pめっき又はNi−Bめっきを施して発泡金属を成形し、該発泡金属をダイカスト法を用いてアルミニウム合金で鋳込むことにより作製するので、熱処理によるNi−Al化合物を生成せずともダイカストで鋳込まれた後、高い硬さを維持できる。また、Ni−PめっきやNi−Bめっきは強度が高いため、薄いものでも容易にかつ精度良く鋳込むことができるため、鋳込み前の金型への装着が容易に行え、かつ、薄いものでも精度よく鋳込むことができる。よって、発泡金属の製造にかかるコストを大幅に抑えることができる。なお、SiC,BN等のセラミックス粒子をめっき皮膜中に分散することにより、さらなる摺動特性の向上を図ることができる。
(3) 発泡樹脂にめっき層を形成し、該発泡樹脂を焼失させたのち、上記めっき層にNi−Pめっき又はNi−Bめっきを施して発泡金属を成形し、該発泡金属を金型内部に収容し、該金型内部から空気を除去して減圧にした状態でアルミニウム合金溶湯を注入することにより、上記発泡金属をダイカスト法を用いて鋳込むことにより作製するので、発泡金属中の気孔、空洞が極めて少なく、発泡金属とアルミニウム合金との密着性や結合性が更に向上する。

BACKGROUND OF THE INVENTION
The present invention relates to an aluminum alloy member such as a cylinder block of an internal combustion engine formed by die casting a cylinder body of an engine made of an aluminum-based metal so as to surround an outer periphery of a cylinder liner, and a manufacturing method thereof.

[Prior art]
In general, an aluminum alloy member, for example, a cylinder block of an internal combustion engine, is made of an aluminum alloy as a material in order to reduce the weight, and is manufactured by casting a liner in order to improve wear resistance. As typical manufacturing methods, there are a die casting method, a high pressure casting method and a low pressure casting method.
These high pressure casting methods and die casting methods are casting methods with high productivity and high dimensional accuracy, and the wall surface of the cylinder bore is reinforced by combining ceramic fibers such as alumina fibers, foam metal, or the like.
The manufacturing method of the cylinder block by the die casting method is disclosed in, for example, Japanese Patent Application Laid-Open Nos. 63-55349, 61-126357, and 62-41469. Detailed explanation is not described.
