【発明の属する技術分野】
本発明は、結着樹脂を有する小粒径の固体粒子の粉砕及び分級を効率よく行って、小粒径のシャープな粒度分布を有する高品質の静電荷像現像用トナーを効率的に得る為のトナー製造方法に関する。

【従来の技術】
電子写真法、静電写真法及び静電印刷法の如き画像形成方法では、静電荷像を現像する為のトナーが使用される。
近年、複写機やプリンター等の高画質化、高精細化に伴い、現像剤としてのトナーに要求される性能も一段と厳しくなり、トナーの粒子径は小さくなり、トナーの粒度分布としては、粗大な粒子が含有されず且つ超微粉体の少ないシャープなものが要求される様になってきている。

静電荷像現像用トナーの一般的な製造方法としては、被転写材に定着させる為の結着樹脂、トナーとしての色味を出させる各種着色剤、粒子に電荷を付与させる為の荷電制御剤を原料とし、或いは特開昭54−42141号公報及び特開昭55−18656号公報に示される様な所謂一成分現像法においては、これらに加えてトナー自身に搬送性等を付与する為の各種磁性材料が用いられ、更に必要に応じて、例えば、離型剤及び流動性付与剤等の他の添加剤を加えて乾式混合し、しかる後、ロールミル、エクストルーダー等の汎用混練装置にて溶融混練し、冷却固化した後、混練物をジェット気流式粉砕機、機械衝突式粉砕機等の各種粉砕装置により微細化し、得られた粗粉砕物を各種風力分級機に導入して分級を行うことにより、トナーとして必要な粒径に揃えられた分級品を得、更に、必要に応じて流動化剤や滑剤等を外添し乾式混合して、画像形成に供するトナーとしている。又、二成分現像方法に用いるトナーの場合には、各種磁性キャリアと上記トナーとを混ぜ合わせた後、画像形成に供される。

又、必要な粒径に揃えられた微細粒子からなるトナー粒子を得る為には、従来は、図13のフローチャートに示される方法が一般的に採用されていた。即ち、図13に示されている様に、トナーの粗粉砕物からなる粉体原料は、先ず第1分級工程の第1分級手段へと連続的又は逐次供給されて粗粉と微粉とに分級される。分級されたもののうち、規定粒度以上の粗粒子群を主成分とする粗粉は、粉砕手段に送られて微粉砕された後、再び第1分級手段に導入されて分級が行われて循環される。そして、規定粒径範囲内の粒子及び規定粒径以下の粒子を含有する粒子群を主成分とする微粉は第2分級手段へと送られ、規定粒度を有する粒子群を主成分とする中粉体と、規定粒度以下の粒子群を主成分とする細粉体(以下、超微粉体と呼ぶ)とに分級される。そして、得られた中粉体をトナーを製造する為の分級品としている。

上記従来の分級・粉砕工程で用いられる粉砕手段としては、各種粉砕装置が用いられるが、結着樹脂を主とするトナー粗粉体物の粉砕には、図11に示す如きジェット気流を用いたジェット気流式粉砕機、特に衝突式気流粉砕機が用いられている。この様なジェット気流の如き高圧気体を用いた衝突式気流粉砕機では、ジェット気流で被粉砕物である粉体原料を搬送し、加速管の出口より噴射し、粉体原料を加速管の出口の開口面に対向して設けられている衝突部材の衝突面に衝突させて、その衝撃力により粉体原料を粉砕している。
例えば、図11に示す衝突式気流粉砕機では、高圧気体供給ノズル161を接続した加速管162の出口163に対向する様に衝突部材164が設けられており、加速管162に供給した高圧気体により、加速管162の中途に連通させた粉体原料供給口165から加速管162内に粉体原料を吸引し、粉体原料を高圧気体とともに噴出して衝突部材164の衝突面166に衝突させ、その衝撃力によって粉体原料を粉砕し、粉砕物を粉砕排出口167より排出させている。

しかしながら、図11の衝突式気流粉砕機では、被粉砕物の供給口165が加速管162の中途に設けられている為、加速管162内に吸引導入された被粉砕物である粉体原料は、被粉砕物供給口165を通過直後に、高圧気体供給ノズル161より噴出する高圧気流により加速管出口163方向に向かって流路を変更しながら高圧気流中に分散され急加速される。この状態において、被粉砕物のうちの比較的粗粒子は、慣性力の影響から加速管内の低部を流れ、一方、比較的微粒子は加速管内の高部を流れるので、高圧気流中の粉体原料粒子が十分均一に分散されず、被粉砕物濃度の高い流れと低い流れに分離したまま粉砕室168内の衝突部材164に部分的に集中して衝突することになる。この為、粉砕効率が低下し易く、処理能力の低下を引き起こし易いという問題があった。

更に衝突面166は、その近傍において、局部的に衝突面166に衝突前の被粉砕物及び衝突後の粉砕物からなる粉塵濃度の高い部分が発生し易い為、被粉砕物が樹脂等の低融点物質を含有する場合は、粉砕物の融着、粗粒化、或いは凝集等が発生し易い。又、被粉砕物が摩耗性を有する場合には、衝突部材164の衝突面166や、加速管162に局部的な粉体摩耗が起こり易く、衝突部材164等の交換頻度が多くなり、連続的に安定にトナーを生産するという面から改良すべき点があった。

又、従来より、上記の様な衝突式気流粉砕機に接続し、該粉砕機で微粉砕された粉体材料を分級する際に使用する気流式分級機としては種々の分級機が提案されているが、代表的なものとしては、図12に示す様なディスパージョンセパレーター(日本ニューマチック工業社製)等が一般的である。その概略としては、搬送エアーと共に粉体供給筒から導入される粉体材料は、その底部に中央部が高い傾斜状の分級板200が設けられている分級室250に導入され、該分級室250において、粉体材料が共に流入される気流により旋回流動され、分級ルーバー290を介して微粉と粗粉とに遠心分離され、微粉は分級板200の中央部に設けられた微粉排出シュート220から排出され、粗粉は分級板200の外周部に設けられた粗粉排出口210から排出される。

しかしながら、従来のこの様な気流式分級機には下記の様な問題がある。
即ち、図12に示した様に、この種の気流分級機の分級室250への粉体材料供給部は、サイクロン状の形状を有しており、上部カバー260の上面中央部に案内筒254が起立状に設けられ、該案内筒254の上部外周面に粉体供給筒280が接続されているが、この粉体供給筒280を介して供給されてくる粉体材料が、案内筒254の内円周接線方向に導入されてくる様に粉体供給筒280が案内筒254の上部に接続されている。従って、粉体供給筒280より案内筒254内に粉体材料を供給した場合には、粉体材料は案内筒254の内周面に沿って旋回しながら下落する。この場合、粉体材料は、粉体供給筒280から案内筒254内周面に沿って帯状に下落する為、分級室250に流入してくる粉体材料の分布及び濃度は不均一となり、つまり、案内筒254の内周面の一部からのみ粉体材料が分級室250へと流入することになり、粉体材料の分散が悪いという問題がある。又、処理量を大きくし、処理効率を上げようとすると粉体材料の凝集が一層起こり易く更に分散が十分に行われなくなる為、上記した様な構成の分級機では高精度の分級を行うことができないという問題がある。

これに対し、近年、複写機やプリンター等の高画質化、高精細化及び省エネルギー対策に伴って、現像剤としてのトナーの粒径が小さくなり、且つ粒度分布のシャープなトナーが要求されている。又、トナーの構成材料として使用される結着樹脂としては低融点、低軟化点及び低ガラス転移点の樹脂が使用されている。この為に上記した様な粉砕・分級を行う従来のトナー製造方法でトナー粒径の微小化を達成しようとすると、先ず、第1分級工程における分級手段の処理効率が悪く、且つ第1分級工程で分級された粗粉を微粉砕する気流式微粉砕機の粉砕効率が悪い為、第1分級手段での分散不良や、凝集の発生が大きくなり、高精度の分級を行うことができなくなり、第2分級手段へと供給されるトナーの粒度分布がブロードとなって、第2分級手段によって得られる分級品の分級精度及び分級収率の低下を招き、小粒径で且つシャープな粒度分布を有するトナー製品を効率よく得ることが出来ないという問題があった。

又、トナーの構成材料として使用される結着樹脂は、低融点、低軟化点及び低ガラス転移点の樹脂であることから、上記した従来の衝突式気流粉砕機において生じている衝突面近傍の局所的流れによって、トナーの融着、粗粒化、或いは凝集が発生し、品質のよいトナー製品を得ることが困難であるという問題があった。

【発明が解決しようとする課題】
従って、本発明の目的は、特に、従来の静電荷像現像用トナーの製造方法における前述の従来技術における各種問題点を解決した製造方法を提供することである。
更に、本発明の目的は、静電荷像現像用トナーを効率よく製造し得る製造方法を提供することにある。即ち、精緻な粒度分布を有する静電荷像現像用トナーを効率よく製造し得る製造方法を提供することを目的とする。即ち、本発明は、結着樹脂、着色剤及び添加剤を含有する混合物を溶融混練し、溶融混練物を冷却後、粗粉砕して生成した固体粒子群からなる粉体原料から精緻な所定の粒度分布を有する粒子製品(トナーとして使用される)を、効率的に収率よく製造し得る方法の提供を目的とする。
特に、本発明の目的は、重量平均粒径10μm以下、更には7μm以下の粒径の小さな且つシャープな粒度分布を有する静電荷像現像用トナーを効率よく製造し得るトナー製造方法を提供することにある。

【課題を解決するための手段】
上記目的は、以下の本発明により達成される。即ち、本発明は、結着樹脂及び着色剤を少なくとも含有する混合物を溶融混練し、得られた混練物を冷却した後、冷却物を粉砕手段によって粉砕して得られた粗粉砕物からなる粉体原料を、先ず、水平型回転ローターを有する回転式気流分級手段を用いる第1分級工程に導入して微粉と粗粉とに分級し、次に、分級された微粉を第2分級工程に導入して分級してトナーを製造する為の分級品を得、且つ第1分級工程で分級された粗粉を被粉砕物として、高圧気体により被粉砕物を搬送加速する為の加速管と被粉砕物を微粉砕する為の粉砕室とを有し、該粉砕室内には加速管の出口の開口面に対向して設けられた衝突面を有する衝突部材が具備され、加速管のスロート部には被粉砕物を加速管内に供給する為の被粉砕物供給口を有し、上記衝突面が、中央が突出した突出中央部とその外周に設けられた錐体形状の外周衝突面とからなる形状を有し、更に上記粉砕室内に衝突部材で粉砕された被粉砕物を衝突により更に粉砕する為の側壁を有する衝突式気流粉砕手段に導入して微粉砕し、該微粉砕物を上記粉体原料に混入させて第1分級工程に再度導入して循環処理するトナーの製造方法であって、該水平型回転ローターが、同一円周上に一定の間隔で並んだ複数の羽根を有し、個々の羽根が回転ローターの中心と羽根の先端とを結ぶ直線に対して35〜65°の角度θをなす様にして配置されており、直径L 1 が100〜1,000mmであり、該羽根の長さL 2 が10〜100mmであり、該水平型回転ローターを回転数1,000〜8,000r . p . m . で回転させて分級を行なうことを特徴とするトナーの製造方法である。

【発明の実施の形態】
以下、本発明の好ましい実施の形態を、添付図面を参照しながら具体的に説明する。
図1は、本発明のトナーの製造方法の概要を示すフローチャートの一例であるが、本発明のトナーの製造方法においては、結着樹脂及び着色剤を少なくとも含有する混合物を溶融混練し、得られた混練物を冷却した後、冷却物を粉砕手段によって粉砕して得られた粗粉砕物を粉体原料として使用する。そして、先ず、該粉体原料を第1分級工程の第1分級手段で粗粉と微粉とに分級し、分級された微粉を、第2分級工程の第2分級手段、例えば、図1に示した如き3分割分級機に導入してトナー製品となる分級品を得(図1の場合は中粉体)、粗粉を粉砕機によって微粉砕し、得られた微粉砕物を再び第1分級手段へと導入して循環処理する。この様な本発明のトナーの製造方法における特徴は、第1分級手段として水平型回転ローターを有する回転式気流分級機を用い、且つ第1分級手段によって分級された粗粉を更に微粉砕する際の粉砕手段に特定の衝突式気流粉砕機を用いることにある。

更に、本発明の好ましい態様としては、前記回転式気流分級機が、同一円周上に一定の間隔で並んだ複数の羽根を有し、個々の羽根が回転ローターの中心と羽根の先端とを結ぶ直線に対して一定の角度θをなす様にして配置されたものであって、且つ水平型回転ローターの直径L1が100〜1,000mm、羽根の長さL2が10〜100mm、回転ローターの中心と羽根の先端とを結ぶ直線と羽根とのなす角θが20°〜90°であるものを使用するのが好ましい。この様な構造を有する回転式気流分級機を使用すれば、水平型回転ローターにより生ずる強制渦流によって、該回転式気流分級機に導入されて来るトナー材料である粉体原料が均一に分散され、処理量が増加したとしても分級機内で極微粒子が凝集を起こすことなく、トナーの粉体原料の高精度の分級が可能となる。特に、上記の構造を有する水平型回転ローターを、1,000〜8,000r.p.m.で回転させて分級すると、回転するローターの周速と羽根の傾きが最適となり、効率よく、更に詳しくは低エネルギーで強制渦流を生じさせることが可能となる為、経済的に精緻な分級をすることが可能となる。

又、本発明では、上記の様な第1分級手段と組み合わせて使用する粉砕手段に、高圧気体により被粉砕物を搬送加速する為の加速管と被粉砕物を微粉砕する為の粉砕室とを有し、該粉砕室内には加速管の出口の開口面に対向して設けられた衝突面を有する衝突部材が具備され、加速管の後端部には被粉砕物を加速管内に供給する為の被粉砕物供給口を有し、上記衝突面が、中央が突出した突出中央部とその外周に設けられた錐体形状の外周衝突面とからなる形状を有し、更に上記粉砕室に、衝突部材で粉砕された被粉砕物を衝突により更に粉砕する為の側壁を有する衝突式気流粉砕手段を用いている為、加速管から粉砕室へと噴出される被粉砕物と圧縮空気との固気混合流は、突出中央部の衝突面で1次粉砕されると共に、分散が均一に行われ、更に外周衝突面で2次粉砕された後、粉砕室側壁で3次粉砕される為、非常に効率のよい粉砕が可能である。

この様に、本発明においては、第1分級手段に上記した回転式気流分級手段、及びこれに続く微粉砕部に特定の衝突式気流微粉砕手段を用いることにより、第1分級工程における分級効率及び粉砕効率が非常に改善される為、トナー粒径を微小化したとしても第1分級手段への供給量は増加せず、又、例え、第一分級手段への粉体原料の供給量が増加したとしても、回転式気流分級手段の強制渦流の効果によって、分級機内でトナー凝集を発生することなく高精度の分級が行える。この結果、第2分級手段へと供給される微粉の粒度分布はシャープなものとなり、第2分級手段によって分級されてくる所望の粒度の分級品(トナー製品)の収率を格段に向上させることが可能となる。
更に、衝突式気流微粉砕手段における粉砕機衝突面近傍の局所的流れは、中央部の突起表面の衝突面で均一に分散される為、トナーの融着、粗粒化、或いは凝集が抑制される。

以下に、本発明のトナー製造方法を添付図面を参照しながら更に具体的に説明する。
図1は、本発明の製造方法の概要を示すフローチャートの一例である。本発明においては、先ず、所定量の粉体原料が第1分級工程の第1分級手段へと供給され、第1分級手段で粗粉と微粉とに分級される。分級された粗粉は、粉砕手段に導入されて微粉砕された後、微粉砕物は、新たに供給される粉体原料と共に再び第1分級手段に導入される。一方の微粉は、第2分級手段である分級機に導入されて分級され、所望の粒度分布を有する分級品をトナー製品として得る。この際、第2分級手段としては、いずれの分級機を使用してもよいが、精緻な粒度分布を有する分級品を得る為に、図1に示した様に少なくとも粗粉領域、中粉領域及び微粉領域の3分画域を有する多分割分級機を用いるのが好ましい。この様な本発明の製造方法によれば、分級条件及び粉砕条件をコントロールすることによって、重量平均粒径が10μm以下、更に好ましくは、7μm以下の粒径の小さいシャープな粒度分布を有するトナーを効率よく製造することが可能となる。

図2に、上記の様な構成を有する本発明の製造方法による装置システムの一例を示す。
この装置システムにおいて、トナーの材料である結着樹脂及び着色剤を少なくとも含有する粉体原料は、先ず、第1定量供給機21を介して第1分級手段22に導入されて粗粉と微粉とに分級される。分級された微粉は、捕集サイクロン23を介して第2定量供給機24に送り込まれ、次いで振動フィーダー25を介して第2分級手段27に導入される。一方、第1分級手段22で分級された粗粉は粉砕機28に送り込まれて微粉砕された後、微粉砕物は、新たに投入される粉体原料と共に再度第1分級手段22に導入されて分級処理される。

本発明で用いられる第1分級手段としては、強制渦流を利用し遠心力によって分級する水平型回転ローターを有する回転式気流分級機が用いられる。例えば、ホソカワミクロン社製ティープレックス(ATP)分級機等が挙げられる。本発明においては、図3〜図4に示す様な水平型回転ローターを有する回転式気流分級機を用いることによって、微粉及び粗粉の分級精度を向上させている。尚、図3は前記気流分級機の全体図を示し、図4は該気流分級機の水平型回転ローター(分級ローター)124の部分拡大図及び拡大側面図を示す。

図3において、121は筒状の本体ケーシングを示している。本体ケーシング121の内部には分級室122が形成されており、この分級室122の下部には案内室123がある。
図3に示した回転式気流分級機は個別駆動方式であり、分級室122内に、遠心力を利用した強制渦を発生させて粗粉と微粉とに分級する。分級室122内には分級ローター124が設けられており、案内室123に送り込まれた粉体原料42とエアーとを、分級ローター124の間からの吸引によって、分級室122内に旋回流入させる。粉体原料42は原料投入口125から投入され、空気は投入口126、更には原料投入口125より粉体原料42と共に取り込まれる。粉体原料42は、流入空気と一緒に分級室122へと運ばれる。尚、投入口125を経て案内室123中を流動するエアーと粉体材料42とが、各分級ローター124に均一に配分される様にすることが精度よく分級される為には好ましい。又、分級ローター124へ到達するまでの流路は濃縮が起こりにくい形状にする必要がある。しかし、投入口125の位置はこれに限定されるものではない。

上記分級機の構成部材である分級ローター124は、図4に示す様に同一円周上に一定の間隔で並んだ複数の羽根を有し、個々の羽根が回転ローターの中心と羽根の先端とを結ぶ直線に対して一定の角度θをなす様にして配置されている。該分級ローター124の大きさは、分級機本体の大きさに応じて、分級ローター124の直径L1が100〜1,000mm、羽根の長さL2が10〜100mmの範囲にあり、且つ分級ローター124の羽根の角度は可動であって、分級ローター124の中心と羽根の先端とを結ぶ直線と羽根とのなす角θが、20°〜90°の数値範囲内で任意に変更できる様に設計されているのが好ましい。この様な形状を有する分級ローター124のスピードコントロールは、周波数変換機128を通して行われる。

尚、本発明において、分級ローター124の中心と羽根の先端とを結ぶ直線と羽根とのなす角θとは、図4に示した様に、直線OAと直線BCとのなす角ABCを指す。角θが、20°よりも小さいと、強い強制渦流を発生させづらく、又、例え強い強制渦流を発生させることが可能であっても、分級ローター124の高速回転が必要であり、安定且つ安全な運転を維持することが難しく好ましくない。又、角θの更に好ましい範囲は、35〜65°であり、このようにすることによって、分級室122に強い強制渦流を効率よく発生させることが出来る。

又、微粉排出管129はサイクロンや集塵機の様な微粉回収手段130を介して吸引ファン131に接続されており、該吸引ファン131を作動させることによって、分級ローター124の間から分級室122に吸引力を作用させて強制渦流を発生させている。

本発明のトナー製造方法において、第1分級手段として用いられる気流分級機は上記の構造からなるが、該分級機への被分級試料の導入は、分級機の下部にある原料投入口125からなされる。即ち、後述する衝突式気流微粉砕機によって微粉砕された粉砕物と、粉砕に用いられたエアーと、新たに供給されてくる粉体原料とを含むエアーは、原料投入口125から案内室123内へ供給される。粉体原料を含むエアーは、案内室123から各分級ローター124間を流入する。

上記の様にして分級室122内に流入した粉体原料は、高速回転する分級ローター124により強制渦流が発生している分級室122内で十分に分散されながら、強制渦流によって各粒子に作用する遠心力で粗粉と微粉とに遠心分離される。そして、分級室122内の粗粉は、本体ケーシング下部に接続してある粗粉排出用のホッパー132を通って、ロータリーバルブ133を介して後述の衝突式気流微粉砕機の被粉砕物供給管41に供給されて、更に微粉砕された後、微粉砕物は、再び上記の第1分級手段である回転式気流分級機へと導入される。又、第1分級手段によって分級された微粉は、微粉排出管129によって微粉回収手段130へと排出された後、第2分級手段に導入されて更に精緻な分級がなされ、所望のトナー製品として優れた分級品を得る。

上記の様に本発明のトナー製造方法では、好ましくは、分級ローター124の中心と羽根の先端とを結ぶ直線と羽根とのなす角θが35°〜65°の範囲にある様な水平型回転ローターを回転させる回転式気流分級機を使用し、強制渦流を生じさせ粉体原料の分級を行うが、分級ローター124の回転数を、1,000〜8,000r.p.m.として分級を行うのが効率的であり、より好ましい。上記した様な構造を有する水平型回転ローターを、このような高速度で回転させると、分級室122内に強制渦流が効率よく発生して粉体原料が均一に分散される。この結果、処理量が増加しても微粒子が凝集を起こすことなく高精度の分級を行うことができる。特に、上記の様な構成を有する回転式気流分級機を上記の様な回転で作動させることによって、回転する分級ローター124の周速と羽根の傾きとが最適化される為、効率よく、詳しくは低エネルギーで強制渦流を生じさせることが可能となる。この結果、例えば、従来の図12で示した様な気流式分級機を使用して分級を行う分級方法では不可能であった微小粒径化したトナーを、多量に且つ高精度に分級することが可能となる。

上記した様な回転式気流分級機は、分級ローターの回転数によって分級点が決定され、微粒子領域での精緻な分級が可能となるが、従来はこれに接続される粉砕手段の効率が良好でなかった為、微小径のトナーを得ることは難しく、得られたとしても大変な労力を要していた。しかし、本発明においては、粉砕手段に後述する図5で示した様な構成の粉砕効率のよい衝突式気流粉砕機を用いている為、粉砕処理の性能向上が図れ、回転式分級機によって分級された粗粉の微粒子化が効率よくなされる。更に、本発明で使用する回転式分級機は、分級ローターの回転数を変えるだけで容易に分級点を変えることが出来、操作性に優れるという利点もある。

本発明で使用する回転式気流分級機の分級ローター124の回転数は、1,000r.p.m.よりも少ないと、分級室122内における強制渦流の発生が効率よくなされず、粉体原料の分散及び分級が十分に行われない為好ましくない。又、回転数が8,000r.p.m.を超えると、安定且つ安全な運転を維持することが難しくなり好ましくない。

次に、上記した様な第1分級手段で分級された粗粉を更に微粉砕し、再度第1分級手段へと導入させる粉砕物とする為の本発明で用いられる粉砕手段について説明する。本発明においては、該粉砕手段として、例えば、図5〜図9に例示する形式の衝突式気流粉砕機を使用する。

衝突部材51の衝突面52にて粉砕された粉砕物には、更に粉砕室53の側壁54と二次衝突(又は三次衝突)し、衝突部材51の後方に配設された粉砕物排出口55より排出される。
又、図5に示した衝突式気流粉砕機において、衝突部材51の衝突面52を図5や図9に示す如く円錐状の突起を中央部に有する衝突面とすれば、粉砕室53内における粉砕物の分散を均一に行い、側壁54との高次衝突を効率よく行うことができる。更に、粉砕物排出口55が衝突部材51よりも後方にある場合に、粉砕物の排出を円滑に行うことが出来る。

即ち、α≦90の時は、中央の突起表面52で一次粉砕された粉砕物の反射流が、加速管43から噴出する固気混合流の流れを乱すことになり好ましくない。又、β=0の時は、外周衝突面52’が固気混合流に対して直角に近くなり、外周衝突面での反射流が固気混合流に向かって流れる為、固気混合流の乱れを生じ好ましくない。又、β=0の時には、外周衝突面上の粉体濃度が大きくなり熱可塑性樹脂の粉体又は熱可塑性樹脂を主成分とする粉体を原料とした場合、外周衝突面上で融着物及び凝集物を生じ易い。かかる融着物を生じた場合、装置の安定した運転が困難となる。
又、α、βがα+2β<30の時には、突起表面52での一次粉砕の衝撃力が弱められる為、粉砕効率の低下を招き好ましくない。
又、α、βがα+2β<90の時には、外周衝突面52’での反射流が、固気混合流の下流側に流れる為、粉砕室側壁54での三次粉砕の衝撃力が弱くなり粉砕効率の低下を引き起こす。

本発明においては、上記の様な構造の衝突式気流微粉砕機を用いることによって、図11に示した様な従来の気流粉砕機を用いた場合に較べて、衝突回数を増やし、且つより効果的に粉体粒子を衝突させることが出来る為、粉砕効率の向上を図ることが可能である。又、上記の様に、図9に示した様な傾斜した衝突面52及び52’を持つ衝突部材51を有する粉砕機は、衝突後の粉砕物の分散も良好となり、図11に示した様な、衝突面166が加速管162に対して90°の平面状である衝突部材164を有する従来の粉砕機に較べ、樹脂や粘着性のある物質を粉砕する場合に、被粉砕物の融着、凝集及び粗粒子化が発生しにくく、高い粉塵濃度での粉砕が可能である。又、摩耗性のある粉砕原料を用いる場合においても、加速管内壁や衝突部材の衝突面に発生する摩耗が局部的に集中することがなく、それらの部材の長寿命化が図れ、安定な運転が可能である。

本発明のトナー製造方法においては、以上述べた図3〜図4に示した分級効率がよく微粉体の凝集が生じることのない回転式気流分級機と、図5〜図9に示した粉砕効率のよい衝突式気流粉砕機とを組み合わせて使用することによって、粉砕機の粉砕効率が従来よりも向上している為、トナーを微小化した場合にも第1分級手段への負担が増大することがない。更に、粉塵濃度の増加によって従来の分級機を使用した場合に生じていたトナー凝集が抑制され、高精度な分級を行うことが出来る。この結果、第1分級工程に続く第2分級工程の第2分級手段へと供給される微粉を、トナー凝集が抑制された高精度に分級されたものとすることが出来る為、第2分級工程で得られる分級品として、粒径の小さいシャープな粒度分布を有する高品質のものが得られ、且つ第2分級手段による分級収率も大幅に改善される。

更に、例え、トナーの粉体原料の供給量が増大し、第1分級手段への負担が増大したとしても、本発明では第1分級工程の分級機に水平型回転ローターを有する回転式気流分級手段を使用し、更に好ましくは、分級ローター124の周速と羽根の傾きとが最適化された回転式気流分級機を使用している為、効率のよい強制渦流を分級室内に生じさせてトナー製造用の粉体原料を均一に分散させることが出来、凝集を生じることなく高精度の分級が可能となる。この結果、小粒径でシャープな粒度分布を有する分級品(微粉)を第2分級手段へと供給することができる為、第2分級手段における分級の分級収率が大幅に改善される。つまり、本発明によれば、重量平均径が10μm以下、更には7μm以下の粒径の小さい、且つシャープな粒度分布を有するトナー製品を得ることが可能となる。

本発明のトナー製造方法では、上記した様に、第1分級工程及び粉砕工程によって小粒径でシャープな粒度分布を有する微粉を第2分級手段へと供給することができる結果、第2分級工程において効率のよい分級が可能であり、本発明で使用する第2分級手段としては、いずれの公知の方法を使用してもよい。具体的には例えば、第2分級手段として、少なくとも粗粉領域(第1分画域)、中粉領域(第2分画域)及び微粉領域(第3分画域)の分画域を有する多分割分級域を使用するのが好ましい。例えば、図10(断面図)に示した方式の多分割分級機がその具体例の1つとして挙げられ、更に具体的には、日鉄鉱業社製エルボージェットの如きコアンダブロックを有するコアンダ効果を利用した分級手段が挙げられる。

この様な分級域を有する分級室は主に、図10に示した様な形状を有する側壁141及び142、下部壁143及び144、及びコアンダブロック145から成る。下部壁143及び144は、それぞれナイフエッジ型の分級エッジ146及び147を具備し、この分級エッジ146及び147により、分級ゾーンは3分画されている。側壁141の下部には分級室に開口する原料供給管148及び149が設けられ、該供給管の底部接線の延長方向に対して下方に折り曲げて長楕円孤を描いたコアンダブロック145が設けられている。又、分級室の上部壁150は、分級室下部方向に向けたナイフエッジ型の入気エッジ151を具備し、更に分級室上部には、分級室に開口する入気管152及び153が設けられている。又、入気管152及び153には、ダンパーの如き気体導入調節手段154及び155、及び静圧計156及び157が設けられている。分級エッジ146及び147、及び入気エッジ151の位置は、被分級処理原料の種類により、また所望の粒径により異なる。又、分級室底面にはそれぞれの分画域に対応させて、分級室内に開口する排出口158、159及び160が設けてある。排出口158、159及び160には、それぞれバルブ手段の如き開閉手段が設けられていてもよい。

原料供給管は、筒状の原料供給管148と角錐筒状の原料供給管149とからなるのが好ましいが、原料供給管148の内径と、原料供給管149の最も狭まった箇所の内径の比を20:1〜1:1、好ましくは10:1〜2:1に設定すると、良好な挿入速度が得られる。
又、分級する粉体原料を気流と共に供給管へ投入する手段としては、0.1〜3kg/cm2の圧を加えて送る方法、分級ゾーンの下流側にある送風機を大型化し分級ゾーンの負圧をより大きくすることで外気と粉体原料を自然に吸引する方法、或いは原料粉投入口にインジェクションフィーダーを装着し、これによって原料粉と外気を吸引せしめると共に供給管を経て分級ゾーンへ送る方法等がある。

本発明においては、上記投入手段のうち、特に分級ゾーンの負圧を大きくして外気と粉体原料を自然に吸引する方法、或いはインジェクションフィーダーによる方法を用いるのが、装置面及び運転条件面において有利であり好ましい。又、高精度な分級が要求される静電荷像現像用トナーの分級をより効果的に行うことが出来、更には、重量平均粒子径10μm以下のトナーの分級において、好ましい効果が得られる。特に、重量平均粒子径7μm以下のトナーの分級においては、より一層の効果が得られる。

以上の様な構成を有する多分割分級域での分級操作は、例えば、次の様にして行なわれる。即ち、排出口158、159及び160の少なくとも1つを介して分級域内を減圧し、該減圧によって流動する気流によって流速50m/秒〜300m/秒の速度で原料粉を原料供給管148及び149を介して分級域に供給する。即ち、流速50m/秒未満の速度で第1微粉を分級域に供給すると、微粉の凝集を充分にほぐすことが出来にくく、分級収率及び分級精度の低下を引き起こし易い為、好ましくない。流速300m/秒を超える速度で第1微粉を分級域に供給すると、粒子同士の衝突により粒子が粉砕され易く、超微粒子を生成し易い為に、分級収率の低下を引き起こす傾向にあり、好ましくない。

以上の手段により、供給される第1分級工程で得られる第1微粉からなる粉体原料は、コアンダブロック145の作用によるコアンダ効果と、その際に流入する空気の如き気体の作用とにより湾曲線を描いて移動し、それぞれの粒径の大小に応じて、大きい粒子(規格粒径を超える粒径の粒子)は気流の外側、即ち、分級エッジ147の外側の第1分画域に、中間の粒子(規格内粒径の粒子)は分級エッジ146と147の間の第2分画域に、小さい粒子(規格粒径未満の粒子)は分級エッジ146の内側の第3分画域にそれぞれ分割され、大きい粒子(粗粉体)は排出口158より、中間粒子(中粉体)は排出口159より、小さい粒子(微粉体)は排出口160より、それぞれ排出させる。

上述の方法を実施する為には、上記で述べたそれぞれの機器を相互にパイプの如き連通手段等で連結して、図2に示した様な一体装置システムとして使用する。即ち、図2に示した装置システムにおける分級機27は、図10に示した様なものであり、これに振動フィーダー25、捕集サイクロン29、30及び31を連通手段で連結してなる。

上記の様な多分割分級機27内への導入に際しては、50m/秒〜300m/秒の流速で3分割分級機27内に粉体原料を導入する。多分割分級機27の分級域を構成する大きさは、通常(10〜50cm)×(10〜50cm)なので、粉砕物は0.1〜0.01秒の瞬時に3種以上の粒子群に分級し得る。そして、3分割分級機27により、大きい粒子(規定粒径を超える粒子:粗粉体)、中間の粒子(規定内粒子径の粒子:中粉体)、及び小さい粒子(規定粒径未満の粒子:微粉体)に3分割される。その後、粗粉体は排出導管158を通って捕集サイクロン29に送られ粉砕機28に戻される。中粉体は、排出導管159を介して系外に排出され捕集サイクロン31で回収され、トナー製品33となるべく回収される。微粉体は、排出導管160を介して系外に排出され捕集サイクロン30で回収され、次いで規定外粒径の微小粉34として回収される。尚、捕集サイクロン29、30及び31は、粉砕原料をノズル148及び149を介して分級域を吸引導入する為の吸引減圧手段としての働きをもし得る。
又、この際に分級されてくる粗粉体は、粉砕機28に戻してもよいし、或いは第1定量供給機21に戻してもよい。第1分級機22の負荷を減らし、粉砕機28により確実に粉砕を行う為には、粗粉体を粉砕機28に直接戻す方がより好ましい。

本発明のトナー製造方法は、静電荷像を現像する為に使用されるトナー粒子の生成に好ましく使用することが出来る。
静電荷像現像用トナーを作製するには、結着樹脂及び着色剤を少なくとも含有する混合物が材料として用いられるが、その他、必要に応じて磁性粉、荷電制御剤、及びその他の添加剤等が用いられる。又、結着樹脂としては、ビニル系及び非ビニル系の熱可塑性樹脂が好ましく用いられる。これらの材料をヘンシェルミキサーまたはボールミルの如き混合機により十分混合してから、ロール、ニーダー、及びエクストルーダーの如き熱混練機を用いて溶融、捏和及び混練して樹脂類を互いに相溶せしめた中に、顔料又は染料を分散又は溶解せしめ、冷却固化後、粉砕及び分級を行ってトナーを得ることが出来るが、本発明においては、この粉砕工程及び分級工程に、上記で説明した構成の装置システムを用いる。

以下、トナーの構成材料について説明する。
トナーに使用される結着樹脂としては、オイル塗布する装置を有する加熱加圧定着装置又は加熱加圧ローラー定着装置を使用する場合には、下記トナー用結着樹脂の使用が可能である。
例えば、ポリスチレン、ポリ−p−クロルスチレン、ポリビニルトルエン等のスチレン及びその置換体の単重合体;スチレン−p−クロルスチレン共重合体、スチレン−ビニルトルエン共重合体、スチレン−ビニルナフタリン共重合体、スチレン−アクリル酸エステル共重合体、スチレン−メタクリル酸エステル共重合体、スチレン−α−クロルメタクリル共重合体、スチレン−アクリロニトリル共重合体、スチレン−ビニルメチルエーテル共重合体、スチレン−ビニルエチルエーテル共重合体、スチレン−ビニルメチルケトン共重合体、スチレン−ブタジエン共重合体、スチレン−イソプレン共重合体、スチレン−アクリロニトリル−インデン共重合体等のスチレン系共重合体;ポリ塩化ビニル、フェノール樹脂、天然樹脂変性フェノール樹脂、天然樹脂変性マレイン酸樹脂、アクリル樹脂、メタクリル樹脂、ポリ酢酸ビニール、シリコーン樹脂、ポリエステル樹脂、ポリウレタン、ポリアミド樹脂、フラン樹脂、エポキシ樹脂、キシレン樹脂、ポリビニルブチラール、テルペン樹脂、クマロインデン樹脂、石油系樹脂等が挙げられる。

オイルを殆ど塗布しないか又は全く塗布しない加熱加圧定着方式、又は加熱加圧ローラー定着方式においては、トナー像支持体部材上のトナー像の一部がローラーに転移する所謂オフセット現象、及びトナー像支持部材に対するトナーの密着性が重要な問題である。より少ない熱エネルギーで定着するトナーは、通常保存中若しくは現像器でブロッキング若しくはケーキングし易い性質があるので、同時にこれらの問題も考慮しなければならない。これらの現象には、トナー中の結着樹脂の物性が最も大きく関与しているが、本発明者等の研究によれば、トナー中の磁性体の含有量を減らすと、定着時にトナー像支持体に対するトナーの密着性はよくなるが、オフセットが起こり易くなり、またブロッキング若しくはケーキングも生じ易くなる。それゆえ、オイルを殆ど塗布しない加熱加圧ローラー定着方式を用いる時には、結着樹脂の選択がより重要である。好ましい結着樹脂としては、例えば、架橋されたスチレン系共重合体若しくは架橋されたポリエステルが挙げられる。

又、下記一般式(1)で表されるモノマーの単重合体、又は、前述した様なスチレン、アクリル酸エステル、及びメタクリル酸エステル等の重合性モノマーとの共重合体を正荷電性制御剤として用いることが出来、この場合、これらの荷電制御剤は結着樹脂(の全部又は一部)としての作用をも有する。

【実施例】
次に、本発明の実施例及び比較例を挙げて本発明を更に詳細に説明する。
実施例1
・スチレン−ブチルアクリレート−ジビニルベンゼン共重合体(モノマー重合
重量比80.0/19.0/1.0、重量平均分子量=35万) 100重量部
・磁性酸化鉄(平均粒径0.18μm) 100重量部
・ニグロシン 2重量部
・低分子量エチレン−プロピレン共重合体 4重量部
上記の処方の材料を、ヘンシェルミキサー(FM−75型、三井三池化工機(株)製)でよく混合した後、温度150℃に設定した2軸混練機(PCM−30型、池貝鉄工(株)製)にて混練した。得られた混練物を冷却し、ハンマーミルにて1mm以下に粗粉砕し、トナー製造用の粉体原料である粗粉砕物を得た。

得られたトナー原料を図2に示す装置システムで微粉砕及び分級を行った。衝突式気流粉砕機28には、図5に示す構成の装置を用い、鉛直線を基準とした加速管の長軸方向の傾き(以下、加速管傾きとする)が約0°(即ち、実質的に鉛直に設置)であり、衝突部材51は図6に示すものを使用した。この衝突部材51は、α=55°、β=10°、外径(直径)100mmのものを使用し、粉砕室53の形状は、内径150mmの円筒状のものとした。第1分級手段22には、図3〜図4に示す構成の回転式気流分級機を用いた。分級ローター124の直径L1は200mm、分級ローター124の羽根の長さL2は30mmであり、分級ローター124の中心と羽根の先端とを結ぶ直線と羽根とのなす角θを45°に設定して使用した。又、分級ローター124の回転数は2,500r.p.m.とした。

本実施例では、先ず、テーブル式の第1定量供給機21にて粗粉砕物からなる粉体原料を、35.0kg/hの割合でインジェクションフィーダー35にて、供給管125を介して図3に示した構成の回転式気流分級機22に供給し、粗粉と微粉とに分級した。該分級機によって分級された粗粉は、粗粉排出ホッパー132を介して図5に示した構成の衝突式気流微粉砕機28に導入し、微粉砕した。粉砕機28の被粉砕物供給管41より供給された粗粉は、圧力6.0kg/cm2(G)、6.0Nm3/minの圧縮空気を用いて粉砕された後、原料導入部にて供給されているトナー製造用の粉体原料と混合されて、再び第1分級手段である気流分級機22へと導入し、閉回路粉砕を行った。一方、第1分級工程で回転式気流分級機22で分級された微粉は、排気ファン131からの吸引エアーに同伴されながらサイクロン23にて捕集され、第2定量供給機24へと導入される。この時に回転式気流分級機22で分級されて得られた微粉は、重量平均径が7.1μmであり、粒径4.0μm以下の粒子が45個数%、且つ粒径10.8μm以上の粒子を3.0体積%含有するシャープな粒度分布を有していた。

次に、上記の第1分級手段の回転式気流分級機22によって分級されて得られた微粉を、第2定量供給機24に導入し、振動フィーダー25、及びノズル148及び149を介して30.0kg/hの割合で第2の分級工程の図10の構成を有する3分割分級機27に導入した。該分級機27では、コアンダ効果を利用して、粗粉体、中粉体及び微粉体の3種の粒度に分級される。

尚、トナーの粒度分布は種々の方法によって測定できるが、本発明においては、次の測定装置を用いて行なった。即ち、測定装置としては、コールターカウンターTA−II型或いはコールターマルチサイザーII(いずれもコールター社製)を用いた。電解質溶液には、1級塩化ナトリウムを用いて約1%NaCl水溶液を調製して用いたが、例えば、ISOTONR−II(コールターサイエンティフィックジャパン社製)を使用することが出来る。測定方法としては、前記電解質溶液100〜150ml中に分散剤として界面活性剤、好ましくはアルキルベルゼンスルホン酸塩を0.1〜5ml加え、更に測定試料を2〜20mg加える。試料を懸濁した電解質溶液は超音波分散機で約1〜3分間分散処理を行ない、前記測定装置により、アパーチャーとして100μmアパーチャーを用い、トナーの体積、個数を測定して体積分布と個数分布とを算出した。それから、本発明の係るところの体積分布から求める重量基準の重量平均粒径を求めた。

【発明の効果】
以上説明した様に、本発明のトナーの製造方法によれば、シャープな粒度分布の小粒径のトナーが高い処理効率で、且つ高い分級収率で得られ、しかもトナー製造の分級・粉砕工程におけるトナーの融着、粗粒化或いは凝集といった問題の発生が有効に防止され、且つトナー成分による装置に対する摩耗が有効に防止される為、高品質のトナーを連続して安定して生産することができる。
又、本発明のトナーの製造方法によれば、従来法に比べ、画像濃度が安定して高く、耐久性に優れ、カブリ、クリーニング不良等の画像欠陥のない優れた画像を得ることの出来る、小粒径のシャープな所定粒度を有する優れた静電荷像現像用トナーが低コストで得られる。
特に、本発明によれば、重量平均径が10μm以下の原料からシャープな粒度分布を有するトナーを効率良く得ることが可能であり、更には、重量平均径が7μm以下の原料から小粒径のシャープな粒度分布を有するトナーを効率よく得ることが可能である。
