【発明の属する技術分野】
安全靴等の作業用靴の靴底を射出成形するための金型及びその製造方法、並びにそれにより製造された靴底に関する。

【従来の技術】
従来より、各種作業用に安全靴等の作業靴が着用される。このような作業靴の製造方法としては、靴底と甲被を別々に成形・加工してから両者を接着剤で接着するセメント式、靴底の加硫成形と甲被への接着とを同時に行う直接加硫圧着式、靴底のみ又は靴底および甲被を射出成形する射出成形式を挙げることができる。また、この中で、各種素材を用いることができ、且つ大量生産に最も適しているのが、射出成形式である。

一方、このような作業靴を着用した場合、プラスチックタイル(Pタイル)、塗装床、鉄板など比較的滑りやすい床で作業した場合、滑って転倒するという問題があり、このような作業靴に対して耐滑性を求める声が多い。

作業靴の耐滑性を高めるために、靴底の素材、硬さ、靴底の接地面の凹凸パターン等が検討されてきた。そして、靴底の接地面の凹凸パターンとしては、大きな凹凸のブロックパターンを形成すると共に、各ブロックパターンの接地面全体にエンボス加工などの凹凸模様を施したものが主流を占めている。また、接地する凸部の隅はできるだけ鋭角にした方が床に対する引っ掛かりと摩擦抵抗が増すため、耐滑性が向上することが知られている。

【発明が解決しようとする課題】
しかしながら、各種素材で形成された床は乾燥している場合もあれば、水や油で濡れている場合もあり、これらの床に対して満足できる耐滑性を有するものはなかった。

また、射出成形の場合、金型に形成された凹凸模様を成形品にきれいに再現するためには成形圧力が比較的低いためガス抜きピンを設けてガス溜まりを防止する必要があるが、このようなガス抜きピンを設けると、靴底の接地面にバリが出てしまうという問題がある。この場合、外観上好ましくないので、バリ取り作業が必要となる。また、靴底材料が熱可塑性樹脂の場合、溶融された樹脂が射出され、型内で冷却されると隅部は収縮により丸みをおび直角度が出にくい。

本発明はこのような事情に鑑み、耐滑性に優れた靴底を製造することができる靴底射出成形用金型及びその製造方法並びに靴底を提供することを課題とする。

【課題を解決するための手段】
前記課題を解決する本発明の第1の態様は、靴底接地部の凹凸パターンとして、凸部である接地ブロックでその接地面と側面とが略直交する接地ブロックを複数有する靴底を射出成形するための金型であって、金型本体と、これに嵌合する少なくとも一つの嵌合部材とで構成され、前記接地ブロックの前記接地面と前記側面とで形成される角部の全てを、互いに略直交する前記金型本体と前記嵌合部材との組み合わせ面もしくは前記嵌合部材同士の組み合わせ面の隅部、またはこの組み合わせ面の隅部に連通する隅部であって同一嵌合部材の略直交する面または金型本体の略直交する面で形成された隅部で成形し、且つ前記接地ブロックのそれぞれについては、前記接地面と前記側面とで形成される角部の少なくとも一部が、互いに略直交する前記金型本体と前記嵌合部材との組み合わせ面もしくは前記嵌合部材同士の組み合わせ面の隅部で成形されるように構成されており、前記嵌合部材は、前記金型本体に形成された凹部に嵌合する第1嵌合部材と、この第1嵌合部材の凹部に嵌合する第2嵌合部材とを含み、これら第1嵌合部材および第2嵌合部材は、前記接地ブロックの接地面側の外縁の角部を成形する互いに略直交する別部材の組み合わせ面の隅部を形成しており、且つ当該嵌合部材は、接地面が凹面側になるように湾曲された状態で前記金型本体に嵌合されていることを特徴とする靴底射出成形用金型にある。

かかる第1の態様では、接地ブロックの接地面側の外縁の角部を成形する隅部が、互いに略直交する金型本体と嵌合部材との組み合わせ面もしくは嵌合部材同士の組み合わせ面の隅部、またはこの組み合わせ面の隅部に連通する同一嵌合部材の略直交する面または金型本体の略直交する面で形成された隅部となるので、射出成形時に隅部のガス抜きが組み合わせ面の隙間を介して完全に行われ、接地ブロックの接地面側の外縁の角部が略直角に成形され、また、組み合わせ面で形成された隅部に連通する隙間の隅部側が湾曲により狭くなり、ガス抜きはできるがバリができ難い。また、反った靴底の何れの箇所が接地しても耐滑性に優れたものとなる。さらに、嵌合部材として第1嵌合部材及び第2嵌合部材を有することにより、所望の凹凸パターンを形成できる。

以下、本発明を実施形態に基づいて説明する。

これらの図面に示すように、靴底射出成形用金型(以下、単に金型という)10は、金型本体11と、踏み付け部の凹凸パターンを形成するための踏み付け部嵌合基盤12およびこれに組み込まれる嵌合ブロック13〜19及び隔壁部20〜24と、踵部の凹凸パターンを形成するための踵部嵌合基盤25およびこれに組み込まれる嵌合ブロック26および27とを具備する。

図5に示すように、金型本体11には、踏み付け部嵌合基盤12を嵌合するための第1の凹部11aと、踵部嵌合基盤25を嵌合するための第2の凹部11bとが形成されている。第1の凹部11aは、底面が一般的な靴底の踏み付け部の反りに一致するような湾曲面となっている。第2の凹部11bは、踵部嵌合基盤25が金型本体11の裏面側から嵌合できるような貫通孔となっている。

図6に示すように、踏み付け部嵌合基盤12は、嵌合ブロック13〜19および隔壁部20〜24を組み込むための六角形状の凹部12aを画成する枠部12bを有し、枠部12bの両側には、接地ブロックを形成するための凹部である複数個の接地ブロック形成部12cと、これらの接地ブロック形成部12cを隔離する隔壁部12dとを具備する。さらに、枠部12bの後側には接地ブロック形成部12eを、また、枠部12bの前側には爪先の凹凸パターンを成形する嵌合ブロック19を保持するための凹部12fをそれぞれ具備する。接地ブロック形成部12cの底面には、成形される接地ブロックの接地面に逃げ溝を形成するための凸条12gが1本又は2本形成され、また、接地ブロック形成部12eの底面には成形される接地パターンの接地面に段差部を形成する凸部12hが形成されている。

枠部12bで画成される凹部12a内には、嵌合ブロック13〜18と、これらの間に配置される隔壁部20〜24とが嵌合される。

嵌合ブロック13〜18はそれぞれ、所定の接地パターンを形成するためのものであるが、嵌合ブロック17を代表としてその平面図および断面図を図7に示す。これらの図に示すように、接地ブロックを形成する接地ブロック形成部17a〜17dと、これらを隔離する隔壁部17e〜17gとを有し、接地ブロック形成部17aおよび17cの底部には、溝を形成するための凸条17hが二本ずつ形成され、接地ブロック形成部17bには接地パターンの接地面に段差部を形成する凸部17iが形成されている。なお、嵌合ブロック19は、爪先の模様を形成するためパターンが形成されている。

このような金型10を用いて射出成形を行うと、複数の接地ブロックおよび各種凹凸パターンを有する靴底を成形できる。また、靴底だけを射出成形することもできるが、甲被と共に一体成形することもできる。

図10は、甲被を一体的に成形する場合の例を示す。同図に示すように、靴底射出成形用金型10に、甲被成形用金型31および32を合わせて、靴底および甲被が一体成形できるようにする。なお、この例では、踵部嵌合基盤25および嵌合ブロック26を貫通するように射出口35を設けたが、射出口は適当箇所に設ければよい。

なお、成形材料は特に限定されず、必ずしも耐滑性に優れた材質とする必要はなく、ポリ塩化ビニルなどの熱可塑性樹脂、熱可塑性ポリウレタンなどの熱可塑性エラストマ、発泡ポリウレタン、ゴム等を用いることができる。

このように成形された靴底の耐滑性を高めるために、特に、接地面が略矩形又は平行四辺形の接地ブロックの接地面と側壁との間の角度を略直角とするのが好ましい。すなわち、図11に示すように、接地ブロック40の接地面41と側壁42との間の角度43を略直角にするのが好ましい。また、接地面41の外縁の角部44のRを0.1mmより小さくすると、耐滑性が著しく高まる。なお、接地面の形状は矩形又は平行四辺形に限定されず、多角形や短冊状、帯状、格子状など種々の異形としてもよく、耐滑性を高めるポイントは、接地面とその側壁とが略直交し且つ角部のRが0.1mmより小さいことである。

このような接地ブロックを成形するためには、金型10において、接地ブロックを形成する接地ブロック形成部12c、17a〜17dおよび25cなどの、接地面を成形する底面と側面を成形する側壁とが略直交するようにすると共に、外縁の角部を、互いに略直交する別部材の組み合わせ面の隅部、またはこの組み合わせ面の隅部に連通する同一部材の略直交する面で形成された隅部で成形するようにする必要がある。すなわち、本実施形態の金型10では、接地ブロック形成部12c、17a〜17dおよび25cなどの、接地面を成形する底面を構成する部材と、側面を成形する側壁を構成する部材とが別部材となるようにしている。

すなわち、図12(a)に示すように、接地ブロック形成部50の底面を構成する部材51と、側壁を構成する部材52との組み合わせ面の隅部53で、例えば、接地ブロック40の角部44を成形すると、隅部53に連通して微少な間隙54が存在するので、隅部53に完全に材料が充填され、Rが0.1mmより小さい角部44が良好に成形される。なお、隅部を同一部材に彫りこんだ状態で接地ブロック形成部を構成すると、隅部にガスが残りやすく、Rが0.1mmより大きな角部が形成されてしまい耐滑性の面で問題が生じる。

また、このような間隙54による効果は、この間隙54を有する隅部53に連続する同一部材により形成された隅部にまで及ぶ。すなわち、隅部53に隣接して部材51により形成された略直角の隅部によっても、Rが0.1mmより小さい角部を形成することができる。

このような間隙54の効果は、前述の接地面の逃げ溝や段差部にも適用することができる。即ち、間隙54を有する隅部53に連続する同一部材によって逃げ溝の内壁を設けるようにすれば、接地面と内壁とにより略直角の隅部が逃げ溝等に設けることができる。間隙54は、ガス抜きの作用があるが材料が入り込まないような隙間が好ましい。また、間隙は、接地面を形成する底面に直交する方向に延びるように設けるのが好ましいが、底面に沿って延びるように設けてもよい。但し、仮に間隙によりバリが形成された場合を考慮すると、底面に直交する方向に設けた方が耐滑性を低下させる方向に影響が出にくいので、好ましい。

なお、成形時のガスは、間隙54の他、金型本体11に形成されたボルト孔61及び踵部嵌合部材25に形成されたボルト孔64等からも抜けていく。

金型10では、接地ブロック形成部12cは、外縁の角部を成形する一つの隅部が金型本体11と踏み付け部嵌合基盤12とで形成され、踏み付け部嵌合基盤12のみで形成されている二つの隅部がこれに隣接している。接地ブロック形成部17a〜17dの隅部は、嵌合ブロック17と隔壁部23,24、又は嵌合ブロック17と枠部12bとの別部材で形成されているか、これらの隅部に連通している。

このように、接地ブロックの全ての角部のRを0.1mmより小さくして耐滑性を良好にするためには、接地ブロック形成部を構成する部材をできるだけ全て別部材とするのが好ましい。例えば、図7に示す嵌合ブロック17を6乃至7つの部材に分けてもよいが、製造組立の手間を考慮して設計するのが好ましい。例えば、隔壁部20〜24は踏み付け部嵌合基盤12と一体としても同様な効果が得られるので、図13に示すように、踏み付け部嵌合基盤120の溝120aに、嵌合ブロック13〜19を嵌合するようにしてもよい。

また、踏み付け部嵌合基盤の構造及び嵌合ブロックの形状等は上述したものに限定されないのは勿論である。例えば、図14に示すように、踏み付け部嵌合基盤121に設けた貫通孔121aに直方体形状の嵌合ブロック131を底部に嵌合し、その上部に接地ブロック形成部121bを形成するようにしてもよい。図15は、このように形成された金型10Aの平面図である。

さらに、図16に示すように、踏み付け部嵌合基盤122に踏み付け部の接地パターンを形成する凹部となる接地ブロック形成部122aを凸状122bで区画して形成するようにしてもよい。図17は、この場合の金型10Bの平面図である。

また、図18に示すように、踏み付け部嵌合基盤をなくして踏み付け部の接地パターンを形成する各種嵌合ブロック141、142と隔壁となる嵌合ブロック151とを交互に組み合わせて湾曲させた状態で第1の凹部11aに嵌合するようにしてもよい。また、このとき、各種嵌合ブロック141、142を溶接してから嵌合してもよい。図19はこの場合の金型10Cの平面図である。

このような金型10〜10Cで成形した靴底は耐滑性に優れたものとなる。すなわち、接地面と側壁との間の角度が略直角、すなわち、90°±3°程度、好ましくは、90°±1°であり、且つ接地面側の外縁の角部のRが0.1mmより小さい接地ブロックを複数有することにより、耐滑性が著しく優れたものとなる。

このように接地面に略直交する側壁を有する接地ブロックを設けた場合、湾曲した靴底面では湾曲面にそれぞれ略垂直な側壁を有するようにするのが好ましい。すなわち、何れの接地ブロックが接地した場合でもその側壁が直交していることにより、優れた耐滑性が得られる。

このような接地面と垂直な側壁を有する接地ブロックを成形するための金型を製造しようとすると、通常のカッターでは勾配により隅部は直角より3〜7度開く状態になってしまい、直角度がでない。上述した実施形態の金型10〜10Cのように、接地ブロックを成形する部分を別部材で形成して加工後、湾曲させて接地面が金型10の凹面側となる状態で嵌合させると、上述したような耐滑性に優れた、隅部の直角度がでている接地ブロックを持つ靴底を成形する金型を製造することができる。

また、このように別部材を湾曲させて金型本体に嵌合する製造方法を採った場合、例えば、別部材51、52で形成された間隙54は、図12(b)に示すように、間隙54Aは、隅部53に近い部分ほど小さくなるので、材料が入り難く、バリが発生し難くなるという効果も奏する。

以上説明したように、本発明によれば、接地ブロックの接地面側の外縁の角部が略直角で且つRが0.1mmより小さい靴底を形成することができ、耐滑性に優れた靴底を製造することができる。

なお、射出成形靴底に用いられる熱可塑性材料としては、ポリ塩化ビニルが一般的である。ポリ塩化ビニル製の靴底の硬さは50〜70(JIS K6253
A形ジェロメータによる)の範囲が適当である。

本発明に基づく靴底において、硬さが極端に低いと成形性が低下するだけでなく、着用時の荷重(体重+歩行衝撃)により接地ブロックの変形が大きくなり、本発明の接地ブロックの外縁の角部の効果が十分に発揮できない。また、履き心地の低下や耐久性の低下が起こる。

また、硬さが極端に高いと、摩擦係数が低下し、接地ブロック外縁の角部の効果が出ず、耐滑性が低下する。

従って、本発明を達成するためには、適当な硬さで成形されるように、ポリ塩化ビニル等の熱可塑性樹脂材料を選定することも重要である。

(試験例)
上述した実施形態の金型を用いて、ポリ塩化ビニル(硬度は60)で成形した靴底を製造し、接地ブロックの接地面と側壁との間の角部のRを測定したところ、ほとんど全てが0.1mmより小さかった。また、安全靴技術指針(1991年3月:労働省産業安全研究所)の耐滑性試験に準じて動摩擦係数を測定したところ、0.32となり、耐滑性の区分4の0.2以上の条件を十分にクリアするものであることが認められた。
