【発明の属する技術分野】
本発明は、発電電動機の固定子及び固定子の製造方法に関する。

【従来の技術】
従来、例えば特開2000−156943号公報に開示された固定子のように、固定子鉄心を、ティース鉄心部とコアバック鉄心部とに分割して、ティース鉄心部間のスロット部に固定子巻線を巻装した後、ティース鉄心部間にコアバック鉄心部を径方向の外側から押圧挿入してなる固定子が知られている。

このような固定子において、ティース鉄心部間のスロット部に固定子巻線を巻装する方法としては、インサータ巻線法や集中巻線法が知られている。インサータ巻線法ではコイルエンドを低くすることが困難であるのに対して、集中巻線法ではコイルエンドを低くして固定子に巻線することができるという利点がある。
この種の技術として、例えば特開平11−89188号公報、実開平2−17947号公報、実開平5−33652号公報、実開平4−101274号公報に開示されたものがある。

【発明が解決しようとする課題】
しかしながら、集中巻線法で巻線する場合には、以下のような問題があった。集中巻線法で巻線する場合には、各スロット部に固定子巻線を一度に巻き付けるようにすれば工程が簡略化するため好ましい。そして、占積率を高くするには、固定子巻線を緊張させて所定のティース鉄心部に密着するように略矩形状に巻き付けることが必要である。しかし、上述したように固定子巻線を一度に巻き付ける場合には、固定子巻線の厚さが大きいため、前記ティース鉄心部の隅部に巻き付けられる固定子巻線が伸張して、内周側と外周側とで抵抗値が変化してしまうおそれがある。これを防止するためには、固定子巻線全体に同じ張力がかかるようにして巻線する必要があるが、このようにすると、前記隅部には固定子巻線を大きく湾曲させて巻き付けざるを得ず、結果として占積率が低下してしまう。すなわち、例えば図10の展開図に示すように、ティース鉄心2に固定子巻線3が湾曲して巻き付けられることにより、大きな空隙4が生じてしまい占積率が低下してしまうという問題があった。

また、上述のように固定子巻線が湾曲して巻き付けられると、固定子巻線の厚さにムラが生じるため磁束が滑らかにならず、固定子の性能に影響を生じるおそれがあった。このため、磁束を滑らかにすることができる固定子が要望されていた。

さらに、三相モータなどの多相モータの固定子においては、固定子巻線を複数相分巻き付ける必要があるため、上述した占積率の低下がより顕著になってしまうという問題があった。加えて、同一のスロットに一相の巻線と他相の巻線の端部が重なると、その分端部の厚さが増すため、コイルエンドが高くなってしまうという問題があった。

本発明は、このような事情に鑑みてなされたもので、占積率を高めることができるとともに、磁束を滑らかにすることのできる固定子及び固定子の製造方法を提供することを目的とする。

【課題を解決するための手段】
上記課題を解決するためになされた請求項1に記載した発明は、所定円周上に所定間隔をおいて配置された複数のティース鉄心(例えば、実施の形態におけるティース鉄心11)と、隣合うティース鉄心間の外周側に設けられたコアバック鉄心(例えば、実施の形態におけるコアバック鉄心12)と、前記ティース鉄心間に複数本の電線(例えば、実施の形態における電線)を束ねて挿入された束線(例えば、実施の形態における束線15)が並列接続された固定子巻線(例えば、実施の形態における固定子巻線16)とを備えた固定子(例えば、実施の形態における固定子10)であって、複数相分(例えば3相分)の束線を所定スロット数(例えば、実施の形態における6つのスロット13)を隔てて同心状に複数回同時に巻きつけるとともに、一相の束線の周方向の巻終わり部分と他相の束線の周方向の巻始め部分を交互に編み込んだ編み込み部(例えば、実施の形態における編み込み部18)を備えたことを特徴とする固定子である。

上記のように構成すると、固定子巻線は複数本の電線を束線とし、この束線をスロットに複数回巻き付けるようにしたため、スロットの角部に巻き付ける場合でも、外周側と内周側とで張力はほぼ等しくなる。したがって、ティース鉄心の側面に沿って密着するように前記束線を巻き付けることができるため、コイルエンドを低く維持しつつ占積率を高めることができる。

また、各スロットにほぼ均等に束線を巻き付けることができるため、磁束を滑らかにすることができる。また、複数相の束線を同じ方向に巻き付けることができるため製造工程が容易化する。さらに、一相の束線の周方向の巻終わり部分と他相の束線の周方向の巻始め部分を交互に編み込んだ編み込み部を備えているため、従来のように巻始め部分と巻終わり部分とが重なることでコイルエンドの高さが増大することがなくなる。

また、請求項2に記載した発明は、前記束線は、同心状に複数回巻かれている束線ユニット(例えば、実施の形態における束線ユニット20)を複数備え、各相における隣合う束線ユニットは、巻始めの位置が所定スロット分ずれているとともに、巻く方向が互いに反対方向にされていることを特徴とする固定子である。
上記のように構成すると、前記隣合う束線ユニットを結ぶ束線が捻れたりするおそれを低減できるとともに、束線ユニットの成形自由度を高めることができ、占積率をさらに高めることができる。

すなわち、各相において、隣合う束線ユニットの巻く方向が同じ向きである場合には、一方の束線ユニットの巻始め部分が、他方の束線ユニットの巻終わり部分に近接して設けられることになり、それぞれの束線ユニットが比較的一体化している。このため、占積率を高めるのために一つの束線ユニットを径方向内方に移動させると、隣合う束線ユニットにも影響が生じ、隣合う束線ユニットを結ぶ束線が捻れるおそれがある。

これに対して、隣合う束線ユニットの巻く方向が反対向きの場合には、一方の束線ユニットの巻始め部分が他方の束線ユニットの巻終わり部分と隔たっており、それぞれの束線ユニットが比較的独立している。このため、上述したように束線が捻れるおそれが低減し、信頼性を高めることができる。

また、各束線ユニットで何らかの変位特性(例えば、巻始め部分が巻終わり部分より若干厚みが大きくなる傾向があるなど)があった場合、各束線ユニットを同じ方向に巻いていくと、増幅されて大幅に変位するおそれがある。
これに対して、隣合う束線ユニットの巻き方を逆方向にした場合には、上述したような変位の特性があった場合であっても、全体として上述した変位特性を打ち消すことができるため、より均一に巻線された固定子とすることができる。

また、請求項3に記載した発明は、前記束線の電線数は、前記ティース鉄心の内周側より外周側が多くされていることを特徴とする固定子である。
上記のように構成すると、隣合うティース鉄心間の径方向の位置に応じて束線を構成する電線の本数を変化させることで、束線の断面積を調整することができる。これにより、束線の配線長差によって生じる抵抗値の差と、束線の断面積差によって生じる抵抗値の差とを相殺し、隣合うティース鉄心間の径方向の位置に関わりなく、複数の束線の抵抗値を同等の値に設定することができる。これにより、この固定子の発生する抵抗損失を抑えることができ、この固定子を用いた電動機の運転効率を高めることができる。

また、請求項4に記載した発明は、前記束線の電線径は、前記ティース鉄心の内周側より外周側が大きくされていることを特徴とする固定子である。
上記のように構成すると、隣合うティース鉄心間の径方向の位置に関わりなく、複数の束線の抵抗値を同等の値に設定することができるため、この固定子の発生する抵抗損失を抑えることができ、この固定子を用いた電動機の運転効率を高めることができる。

上記のように構成すると、占積率を高くするとともにコイルエンドを低く維持することができ、磁束を滑らかにすることができる。

【発明の実施の形態】
以下、本発明の実施の形態における固定子及び固定子の製造方法を図面と共に説明する。
図1は本発明の実施の形態における固定子10を示す斜視図である。また、図2は図1に示す固定子10の平面図である。本実施の形態による固定子10は、図1または図2に示されるように、略円筒状に形成され、所定円周上に所定間隔をおいて放射状に配置された複数のティース鉄心11と、隣合うティース鉄心11、11間に配置されたコアバック鉄心12とを備えて構成されている。

ティース鉄心11は、固定子10の中心軸線と平行な方向に所定の厚さを有しており、内周側が固定子巻線16を巻き付ける巻線部19とされ、外周側がコアバック鉄心12に当接または圧接する継鉄部21とされている。
前記ティース鉄心11は、周方向の幅が内周側から外周側に向けて大きくなるようにテーパ状に形成されている。これにより、コアバック鉄心12、12間に圧入されるティース鉄心11が径方向に変位するおそれを低減することができ、安定性を高めることができる。

前記ティース鉄心11は、珪素鋼鈑等の方向性を有する電磁鋼鈑が積層されてなり、例えば磁化容易方向が固定子の径方向に設定されている。また、前記コアバック鉄心12は、珪素鋼鈑等の方向性を有する電磁鋼鈑が積層されてなる略直方体状に形成され、例えば磁化容易方向が固定子の周方向に設定されている。

そして、例えば図3に示したように、各ティース鉄心11の巻線部19には固定子巻線16が巻装されている。この固定子巻線16は、所定の複数本の電線が束ねられてなる複数の束線15が、並列接続されて構成されており、各束線15は固定子10を複数回(例えば5回)周回するように設定されている。本実施の形態においては、3相分の束線15(15a、15b、15c)が6つのスロット13を隔てて同心状に複数回巻きつけられている。このようにしたため、それぞれの束線15をスロット13の角部に巻き付ける場合でも、外周側と内周側とで各束線15の張力はほぼ等しくなる。したがって、ティース鉄心11の巻線部19に沿って密着するように前記束線15を巻き付けることができる。

さらに、図7に示したように、一相の束線(例えば束線15a)の周方向の巻終わり部分と他相の束線(例えば束線15b)周方向の巻始め部分を交互に編み込んだ編み込み部18を備えている。このようにしたため、従来のように束線15の巻始め部分と巻終わり部分とが重なることでコイルエンドの高さが増大することがなくなる(詳細は後述する)。

そして、各相の束線15は、ティース鉄心11,11間の内周側に位置する束線15ほど、外周側に位置する束線15よりも、束線15を構成する電線径が小さくなるように設定されている。
すなわち、周回する所定本数の電線を束ねてなる適宜の束線15に対して、この束線15よりも外周側の位置には、より大きい径の電線を束ねてなる束線15が配置されている。

ここで、束線を構成する電線の径は、例えば、束線の周長Lと断面積Aとに応じて設定されている。
例えば、図3に示したように、各束線15をティース鉄心11,…,11間を縫うようにして一回だけ周回させ、波巻きを行う場合において、1相の1周回あたりの束線15の周長Lは、下記(1)式に示すように、ティース鉄心11,11間の径方向の位置に応じて異なる束線の半径r(例えば、図8に示す内周側束線15の半径r1、外周側束線15の半径r2)と、極数Pと、積厚t1(例えば、図8に示すティース鉄心11の厚さt1)と、コイルエンド高さt2(例えば、図9に示すティース鉄心11の側面11Aと固定子巻線16との間の距離t2)とによって記述される。

そして、上記(1)式により算出された周長Lと断面積Aとの比(L/A)、つまり束線15の抵抗値に相当する値が、各束線15毎に所定の許容範囲内の値となるように設定されている。
このようにしたため、詳細を後述するように、隣合うティース鉄心11,11間の径方向の位置に関わりなく、複数の束線15の抵抗値を同等の値に設定することができるため、この固定子10の発生する抵抗損失を抑えることができ、この固定子10を用いた電動機の運転効率を高めることができる。

また、図4に示したように、各相における束線15は、同心状に複数回巻かれている束線ユニット20を複数備え、各相における隣合う束線ユニット20は、巻始めの位置が所定スロット(例えば6スロット)分ずれているとともに、巻く方向が互いに反対方向にされている。このようにすると、前記隣合う束線ユニット20を結ぶ束線15が捻れたりするおそれを低減できるとともに、束線ユニット20の成形自由度を高めることができ、占積率をさらに高めることができる(詳細は後述する)。

上記のように構成された固定子10の製造方法について、以下に説明する。
先ず、例えば図3に示すように、略円柱状のティース固定治具26の外周面上に、所定間隔をおいて複数のティース鉄心11,…,11を配置する。
次に、ティース固定治具26に固定されたティース鉄心11,…,11の外周面に沿って周回移動可能、かつ、固定子10の軸線と平行な方向に揺動可能とされた適宜の巻線機(図示略)の複数あるノズル27、…、27から、各ノズル27毎に所定の複数本の電線を束ねてなる束線15を供給し、各ティース鉄心11の巻線部19に束線15を巻き付ける。

このとき、ノズル27を、隣合うティース鉄心11,…,11を所定数毎に跨いで縫うようにして動かしてティース鉄心11に束線15を巻き付けるようにして複数回周回させて束線ユニット20を形成する。各相における隣合う束線ユニット20は、巻始めの位置が6スロット分ずれているとともに、巻く方向が互いに反対方向にされている。図4は、固定子10の製造方法を示す径方向から見た一部展開図である。なお、図示都合上、U相の束線ユニット20aのみ示し、他のV相、W相の束線ユニット20b、20cは省略した。そして、前記束線ユニット20aを形成する束線15を3本とした。

まず、図4に示した(15)番目と(20)番目のスロット13を通るように、束線15aを時計回りに周回させて束線ユニット20a1を形成する。そして、束線ユニット20a1の巻終わりの束線15を(21)番目のスロット13を通過させた後に(26)番目のスロット13に移動させて、(21)番目から(26)番目のスロット13を通るように、束線15aを反時計回りに周回させて束線ユニット20a2を形成する。それから、先ほどと同様に、束線ユニット20a2の巻終わりの束線15を(26)番目のスロット13を通過させた後に(32)番目のスロット13に移動させて、(27)番目から(32)番目のスロット13を通るように、束線15aを時計回りに周回させて束線ユニット20a3を形成する。以下、上述した工程を繰り返す。

このように、隣合う束線ユニット20a(20a1,20a2…)の巻く方向が反対向きの場合には、それぞれの束線ユニット20aのぞれぞれが比較的独立している。このため、隣合う束線ユニット20aの配置位置をずらさずに束線ユニット20aの一つを径方向内側に移動させて占積率を高めることができる。よって、隣合う束線ユニット20aを結ぶ束線15が捻れるおそれが低減し、固定子10の信頼性を高めることができる。なお、他の相(V相、W相)の束線ユニット20b、20cについても同様である。

また、各束線ユニット20で何らかの変位特性(例えば巻始め部分が巻終わり部分より若干厚さが大きいなど)があった場合でも、束線ユニットの巻き方を逆方向にした場合には、全体として変位の特性を打ち消すことができるため、より均一に束線15を巻き付けることができる。

図5は図4に直交する方向から見た固定子の製造方法を簡略的に示す展開図である。なお、同図の矢印Dはティース鉄心11の内側に向かう方向(中心方向)を示す。同図に示したように、U相、V相、W相のそれぞれの束線15a、15b、15cは径方向内側から外側に向かい所定のスロット13間に複数回巻き付けられて束線ユニット20a、20b、20cを構成する。このとき、一の束線(例えば束線15b)の周方向の巻終わり部分とこれに隣合う他相の束線(例えば束線15a)の周方向の巻始め部分を交互に編み込んでいき、編み込み部18を形成する。このように、それぞれの束線15の巻始め部分と巻終わり部分とが重なることで、占積率を高く維持しながらコイルエンドの高さを抑えることができる。また、同一の方向に各相を同時に巻き付けていくため、工程が容易化する。
図6は図5の要部拡大図である。同図に示したように、本実施の形態においては、編み込み部18の交錯層数が2層となるように編み込み部18の位置を位置制御している、これによりコイルエンドの高さと占積率を任意に設定することができる。

さらに、周回数が所定回数に達した場合に、ノズル27から供給される電線の径の大きさを変更する。例えば、ティース鉄心11,…,11間の径方向において、内周側に配置される束線15に比べて、外周側に配置される束線15ほど供給される電線の径がより大きくなるように設定する。

なお、上記ノズル27は、固定子10に巻装される複数の相の固定子巻線16,…,16の相数と同じ数のノズル27,…,27を備えたものであり、例えば、3相モータの場合には、U相、V相、W相に対応して3個のノズル27,27,27を備えている。各ノズル27は、所定の複数本の電線を同時に束ねた状態で供給するように構成され、これら3個のノズル27,27,27を、同時にティース鉄心11,…,11間を縫うようにして周回させるようになっている。これにより、ノズル27,27,27の周回を複数回行うことによって、多相(例えば、U相、V相、W相)分の巻装が行われる。

次に、例えば図2に示すように、各隣合うティース鉄心11,11間に外周側からコアバック鉄心12を圧入し、コアバック鉄心12の内周側の端部12aに、隣合うティース鉄心11,11間で対向する2つの突出部22,22を当接させる。そして、ティース固定治具26を取り外す。
次に、各相毎に、異なる本数の電線を束ねてなる複数の束線15の各引出線(図示略)を並列接続して、一連の工程を終了する。

このように、本実施の形態においては、三相分の束線15を所定スロット数を隔てて、同心状に複数回巻いて束線ユニット20を形成し、一相の束線15の周方向の巻終わり部分と他相の束線の周方向の巻始め部分が交互に編み込まれるように周回させて編み込むため、実際に束線を巻きつけた状態は図7に示すようになり、空隙22の領域を少なくすることができる。このため、占積率を高くするとともにコイルエンドを低く維持することができ、磁束を滑らかにすることができる。

以下に、上述した実施の形態による固定子の製造方法により製造した固定子10の一例について説明する。
なお、以下において、固定子巻線16は、例えば3セットの束線C1,C2,C3により構成され、最も内周側を周回する束線C1の外周側に束線C2が配置され、さらに束線C2の外周側に束線C3が配置されている。また、各束線C1,C2,C3を構成する束線の複数本の電線の一本あたりの断面積を、例えば0.04mm2(S1)、または0.0625mm2(S2)とした。

ここで、束線C1、C2、C3を構成する電線の本数を10本とし、束線C1は断面積S1の本数を7本、S2の本数を3本とし、束線C2は断面積S1の本数を6本、S2の本数を4本とし、束線C3は断面積S1の本数を5本、S2の本数を5本として固定子巻線16を形成した場合を実施例1とした。また、各束線C1,C2,C3を、互いに等しい断面積S1の10本の電線により構成した場合を比較例とした。

また、表2には、比較例における束線C1,C2,C3に対して、表1と同様に断面積A、断面積差による抵抗値の差、周長L、周長差、周長Lと断面積Aの比(L/A)、束線の抵抗値の差(比(L/A)の差)を示した。

ここで、例えば、固定子巻線16への通電時の発熱による温度変化と抵抗値の変化との関係を0.4%/℃とし、固定子巻線16内に局所的に生じる温度差の許容範囲を10℃とすれば、固定子巻線16内の抵抗値の差を4%に設定する必要がある。
表2に示す比較例では、各束線C1,C2,C3を構成する電線の本数及び断面積が互いに等しいため、断面積Aが等しくなり、各束線C1,C2,C3の周長差に応じた抵抗値の差が生じる。すなわち、最も外周側の束線C3を基準として、束線C2の抵抗値は束線C3よりも4.51%だけ小さくなり、さらに、最も内周側の束線C1の抵抗値は束線C3よりも9.01%だけ小さくなり、許容される抵抗値の差である4%を超えてしまっている。

一方、表1に示す実施例1では、内周側の束線ほど電線の断面積が小さくされており、各束線C1,C2,C3の断面積Aに応じた抵抗値の差が生じる。すなわち、最も外周側の束線C3を基準として、束線C2の断面積Aに起因する抵抗値は束線C3よりも4.39%だけ大きくなり、最も内周側の束線C1の断面積Aに起因する抵抗値は束線C3よりも8.78%だけ大きくなっている。

さらに、上述した比較例と同様に、各束線C1,C2,C3の周長差に応じた抵抗値の差が生じており、最も外周側の束線C3を基準として、内周側の束線ほど、周長Lに起因する抵抗値は小さくなっている。
これにより、断面積Aに起因する抵抗値と、周長Lに起因する抵抗値とが相殺し、結局、最も外周側の束線C3を基準として、束線C2の抵抗値は束線C3よりも0.12%だけ大きくなり、さらに、最も内周側の束線C1の抵抗値は束線C3よりも0.23%だけ大きくなり、許容される抵抗値の差である4%未満の値となっている。

すなわち、ティース鉄心11,…,11間の径方向における位置に応じて、各束線C1,C2,C3の構成する電線の断面積を変化させることで、束線C1,C2,C3の抵抗値の差を略1%以内に設定することができ、固定子巻線16に生じる局所的な温度差を所望の許容範囲内に収めることができる。

上述したように、本実施の形態による固定子10によれば、固定子巻線16をなす複数本の束線に対し、束線の断面積に起因する抵抗値と、束線の周長に起因する抵抗値とを相殺して、ティース鉄心間11,…,11の径方向の位置に関わりなく、複数の束線の抵抗値を同等の値に設定することができる。これにより、複数の束線の抵抗値を同等の値に設定する際に、占積率の低下やコイルエンドの高さが高くなることを防止することができる。

また、上述した実施の形態においては、内周側の束線を構成する電線の断面積を小さく(外周側の束線を構成する電線の断面積を大きく)したが、内周側の束線を構成する電線の本数を少なく(外周側の束線を構成する電線の本数を多く)してもよい。これを実施例2に示す。実施例2は、前記実施例1と同様に、例えば3セットの束線C1,C2,C3により構成され、各束線C1,C2,C3を構成する電線の複数本の電線の一本あたりの断面積を、例えば0.0625mm2(S2)とした。そして、束線C1を構成する電線の本数を18本とし、束線C2の電線の本数を19本とし、束線C3の電線の本数20本として固定子巻線16を形成した。
表3には、実施例2における束線C1,C2,C3に対して、表1と同様に、断面積A、断面積差による抵抗値の差、周長L、周長差、周長Lと断面積Aの比(L/A)、束線の抵抗値の差(比(L/A)の差)を示した。
