【発明の属する技術分野】
本発明は例えば自動車の内装材料等に使用される硬質繊維シートの製造方法に関するものである。

【従来の技術】
従来、自動車床敷用カーペット等の繊維製品のスクラップは解繊され、あるいは粉砕され、該解繊物あるいは粉砕物には低融点繊維が混合され、該混合物をシートにフォーミングして加熱し、該低融点繊維を軟化せしめることによって該解繊物あるいは粉砕物を結着して硬質繊維シートに再生している。
更に他の再生方法としては該解繊物あるいは粉砕物に多価イソシアネートを混合し、該混合物を型枠内に充填し、該型枠内に水蒸気を吹込んで該混合物中の多価イソシアネートを硬化せしめて該解繊物あるいは粉砕物を結着すると共にプレス成形する方法が提供されている。

【発明が解決しようとする課題】
前者の再生方法では、該解繊物や粉砕物の繊維長がある程度長くないと、低融点繊維との密接な絡み合いが保障されず、低融点繊維による結着が充分行われないと云う問題点があり、後者の再生方法では、多価イソシアネートを該解繊物や粉砕物に均一に混合することは出来るが、連続的な製造工程を適用することが出来ないし、水蒸気によって硬化せしめるので、得られた成形物には可なりの量の水分が含まれており、乾燥工程が必要になると云う問題点がある。

【課題を解決するための手段】
本発明は上記従来の課題を解決するための手段として、回動するコンベア17の上方に材料供給ホッパー10を配置し、該材料供給ホッパー10の下端に材料供給ローラー13を配置し、該材料供給ホッパー10内に繊維と液状多価イソシアネートと水または水蒸気以外の硬化触媒との混合物を主体とする成形材料Mを蓄積し、該材料供給ホッパー10下端に配置されている該材料供給ローラー13を回転させることによって該コンベア17上に該成形材料Mを供給してシートSをフォーミングし、該シートSを加熱炉22に導いて加熱することによって該シートS中の多価イソシアネートを硬化させて該繊維を結着させる硬質繊維シートの製造方法を提供するものである。
上記方法においては、該コンベア17上にフォーミングされたシートSの少くとも下側にはプラスチックシートおよび/または不織布N1が積層されていることが望ましい。更に該材料供給ホッパー10にはミキサー1によって混合された成形材料Mが供給され、更に該材料供給ホッパー10の下段には材料供給タワー15が配置され、該材料供給ホッパー10内にミキサー1から供給される成形材料Mの蓄積量が所定になった時に該材料供給ローラー13が作動回転して該材料供給タワー15内に該成形材料Mを供給するように設定し、該材料供給タワー15下端に配置されている材料供給ローラー16を常時回転させることによってコンベア17上に連続的に該成形材料Mを供給してシートSをフォーミングすることが望ましく、また該材料供給タワー15の巾は下方に向けて漸減され、かつ該材料供給タワー15には該成形材料Mの下降を円滑にするために震動が付与されていることが望ましい。
また更に該成形材料Mの繊維には液状多価イソシアネートが5〜30質量%添加混合されていることが望ましく、該繊維は繊維製品のスクラップを解繊または粉砕することによって得られる再生繊維であることが望ましい。

【作用】
本発明では成形材料M中に多価イソシアネートを均一に混合することが出来、また該多価イソシアネートは水または水蒸気以外の硬化触媒により加熱硬化せしめられるので、水蒸気硬化に比べて成形物中の水分含有量が極めて少なく、乾燥工程の必要がなく、連続生産工程を適用することも可能である。
上記硬質繊維シートFSの製造方法として、回動するコンベア17の上方に材料供給ホッパー10を配置し、該材料供給ホッパー10の下端に材料供給ローラー13を配置し、該材料供給ホッパー10内に繊維と液状多価イソシアネートと硬化触媒との混合物を主体とする成形材料Mを蓄積し、該材料供給ホッパー10下端に配置されている該材料供給ローラー13を回転させることによって該コンベア17上に成形材料Mを供給すれば、巾方向に略均一な厚みと密度を有するシートSをフォーミングすることが出来る。更に該材料供給ホッパー10の下段に材料供給タワー15が配置し、該材料供給ホッパー10内にミキサー1から供給される成形材料Mの蓄積量が所定になった時に該材料供給ローラー13が作動回転して該材料供給タワー15内に該成形材料Mを供給するように設定し、該材料供給タワー15下端に配置されている材料供給ローラー16を常時回転させることによってコンベア17上に連続的に該成形材料Mを供給すれば、シートSを連続的にフォーミングすることが出来る。
また該材料供給タワー15の巾を下方に向けて漸減し、かつ該材料供給タワー15に該成形材料Mの下降を円滑にするために震動を付与すれば、該材料供給タワー15から該コンベア17に円滑に成形材料Mを供給して長手方向にもむらのないシートSをフォーミングすることが出来る。

【発明の実施の形態】
本発明を以下に詳細に説明する。
〔繊維〕
本発明に使用する繊維としては、ポリエステル繊維、脂肪族または芳香族ポリアミド繊維、アクリル繊維、ポリエチレン繊維、ポリプロピレン繊維等のポリオレフィン繊維、ビニリデン繊維、ポリ塩化ビニル繊維、ポリウレタン繊維、ビニロン、レーヨン、キュプラ、アセテート繊維等の化学繊維、パルプ、木片等の木質繊維、木綿、竹繊維、ヤシ繊維、ケナフ繊維、麻繊維、羊毛、絹等の天然繊維、あるいは上記化学繊維や天然繊維からなるカーペット、不織布、フェルト、繊維編織物、紙等の廃材を破砕解繊した再生繊維、ガラス繊維、岩綿、セラミック繊維、カーボン繊維等の無機繊維等が例示されるが、本発明に特に有用に適用されるのは、繊維製品のスクラップを解繊または粉砕することによって得られる再生繊維である。

上記繊維製品としては、例えばカーペット、特に自動車床敷用カーペット、衣服等がある。上記繊維製品は解繊機、あるいは粉砕機によって解繊あるいは粉砕されることによって再生繊維とされ、必要ならば該再生繊維は長繊維と短繊維とに分割され、長繊維のみ、あるいは長繊維と短繊維とを所定の比率で混合して本発明の再生繊維として使用する。

〔多価イソシアネート〕
本発明では、上記繊維の結着剤として多価イソシアネートが使用される。上記多価イソシアネートとしては、例えばトリレンジイソシアネート、パラフェニレンジイソシアネート、2,4−トルエンジイソシアネート、2,6−トルエンジイソシアネート、ヘキサメチレンジイソシアネート、1,4−ナフタレンジイソシアネート、4,4’−ジフェニルジイソシアネート、4,4’−ジフェニルメタンジイソシアネート、2,4’−ジフェニルメタンジイソシアネート、2,2’−ジフェニルメタンジイソシアネート等のポリメチレンポリフェニルイソシアネート、3,3’−ジメチル−4,4’−ジフェニルジイソシアネート、3,3’−ジメチル−4,4’−ジフェニルメタンジイソシアネート、3,3’−ジメトキシ−4,4’−ジフェニルジイソシアネート、2−クロロ−1,4−フェニルジイソシアネート、1−クロロ−2,4−フェニレンジイソシアネート、m−フェニレンジイソシアネート、p−フェニレンジイソシアネート、2,2’,5,5’−テトラメチル−4,4’−ビフェニレンジイソシアネート、m−キシリレンジイソシアネート、ω−キシリレンジイソシアネート、ω’−キシリレンジイソシアネート等の多価イソシアネートおよびこれらの化合物とポリエチレンアジペート、ポリテトラヒドロフラン、1,4−ブタンジオール、1,4−シスブテンジオール、1,5−ジヒドロキシエトキシナフタリン、1,4−ブチンジオール、ポリエステル、アクリルポリオール、エチレングリコール、プロピレングリコール、グリセリン、ソルビトール、ペンタエリスリトール、シュクロース、ポリエチレングリコール、ポリオキシプロピレングリコール、ポリ(オキシプロピレン)ポリ(オキシエチレン)グリコール、ポリ(オキシブチレン)グリコール、ポリ(オキシテトラメチレン)グリコール、ポリ(オキシプロピレン)トリオール、ポリ(オキシプロピレン)ポリ(オキシエチレン)トリオール、ポリ(オキシプロピレン)ポリ(オキシエチレン)ポリオキシプロピレントリオール、ヒマシ油ダイマー、トール油ダイマー等の多価アルコールとの付加生成物であるポリイソシアネート等が例示される。

上記多価イソシアネートは、例えば酸性亜硫酸ソーダ、芳香族第二アミン、3級アルコール、アミド、フェノール、ラクタム、複素環化合物、青酸、亜硫酸塩等でマスクされたものを使用してもよい。

上記ポリイソシアネートとしては液状で使用されるが、例えばトリレンジイソシアネート、4,4’−ジフェニルメタンジイソシアネート等の融点が常温近辺あるいはそれ以下のものは原則としてそのまゝ、融点が常温より高いものは例えばアセトン、メチルエチルケトン、メチルイソブチルケトン、酢酸エチル、酢酸n−ブチル、トルエン、キシレン、塩化メチレン、塩化エチレン、トリクロロエタン等の有機溶剤に溶解させて液状とする。
上記多価イソシアネートのうち望ましいものとしては、ポリメチレンポリフェニルイソシアネート特に4,4’−ジフェニルメタンジイソシアネートがある。

上記多価イソシアネートは上記繊維に対して5〜30質量%添加される。上記範囲を下回る添加量では、繊維は該多価イソシアネートによって充分結着されない。また上記範囲を上回る添加量では、成形材料混合物にべたつきが付与され、シートの円滑なフォーミングに支障をきたす。

〔硬化触媒〕
本発明では、上記多価イソシアネートを硬化させるために、水蒸気に代えて硬化触媒が使用される。上記硬化触媒としては、主としてN,N−ジメチルベンジルアミン、N−メチルモルホリン、N−エチルモルホリン、トリエチレンジアミン、N−ペンタメチルヘキサメチレンジアミン、N,N,N’,N’−テトラメチル−1,3−ブタンジアミン、N,N,N’,N’−テトラメチルプロピレンジアミン、N,N,N’,N’−テトラメチルエチレンジアミン、N,N−ジメチルラウリルアミン、トリエチルアミン、N,N’−ジメチルピペラジン、N−ヘキサメチルトリエチレンテトラミン、N−ペンタメチルジエチレントリアミン等のアミン系触媒が使用されるが、ジブチルチンジ−2−エチルヘキソエート、2−エチレンヘキソエート鉛、ナトリウム−o−フェニルフェネート、カリウムオレート、硝酸蒼鉛、テトラ(2−エチルヘキシル)チタネート、塩化第二スズ、2−エチルヘキソエート第二鉄、コバルト2−エチルヘキソエート、ナフテン酸亜鉛、三塩化アンチモン等のアミン系触媒以外のものも使用されてもよい。また上記アミン系触媒に蟻酸、塩酸等の揮発性酸を中和反応させることによってマスキングしたものを使用してもよい。
上記硬化触媒は多価イソシアネートに対して通常0.1〜10質量%程度添加される。

〔第三成分〕
上記成分以外、本発明では例えば撥水剤、防腐剤、防カビ剤、顔料、染料、アクリル樹脂(エマルジョンまたは溶液)、酢酸ビニル樹脂(エマルジョンまたは溶液)、スチレン樹脂(エマルジョンまたは溶液)、スチレン−ブタジエン樹脂(エマルジョンまたは溶液)等の合成樹脂、ポリエチレン、ポリプロピレン、ポリエステル、ポリスチレン、アクリロニトリル−スチレン樹脂、アクリロニトリル−ブタジエン−スチレン樹脂等のプラスチックのチップまたは粉末あるいは該プラスチックの成形物のスクラップの粉砕物等が混合されてもよい。

〔硬質樹脂シートの製造〕
本発明の硬質樹脂シートの製造工程を図1〜図3に示す一実施例によって説明する。図1に示す装置において、回転ドラム式ミキサー1において、繊維には所望なれば、上記第三成分が添加混合され、更にスプレー装置2から硬化触媒を添加した液状多価イソシアネートが噴霧混合されて成形材料Mが調製される。該成形材料Mは圧空搬送により第1タワー3内に塔頂から供給され、タワー3内に蓄積する。該成形材料Mは該タワー3下端に配置されている材料供給ローラー4によって該タワー3の下側のベルトコンベア5上に供給される。該ベルトコンベア5上に供給されマット状に堆積した成形材料Mはこの時点で巾方向に略厚みおよび密度が均一になっている。

〔実施例〕
ポリエステル繊維からなるカーペット本体裏面にポリエチレン層を裏打ちした自動車床敷用カーペットのスクラップを解繊機によって剪断的に解繊し解繊物を篩別して繊維分とポリエチレン分とに分別し、繊維分に3〜5質量%のポリエチレン分を混合して本発明の再生繊維とする。 図1に示すミキサー1に上記再生繊維である成形材料Mを投入し、スプレー装置2によってポリメチレンポリフェニルイソシアネートに硬化触媒としてN−ヘキサメチルトリエチレンテトラミンを0.5質量%添加した混合物を該成形材料Mに15質量%になるようスプレー添加し混合する。

このような成形材料Mによって上記に示したようにして厚み3.5mmの硬質繊維シートFSを製造する。使用した不織布N1,N2は目付15g/m2のポリエステル不織布である。
上記製造工程において、成形材料マットの厚みを種々変更して目付600g/m2、800g/m2、1000g/m2の3種類の硬質繊維シートFSを製造する。
上記硬質繊維シートFSの物性を表1に示す。
