本発明は電動式パワーステアリング装置に関し、特に高精度に操舵トルクを検出して操舵制御を行える電動式パワーステアリング装置に関する。

【従来の技術】
車両に装備される電動式パワーステアリング装置においては、モータの駆動制御に用いるために操舵トルクを検出すべく、トルクセンサが設けられている。かかるトルクセンサの従来例としては、例えば本出願人が先に提案した特開平8−240491号公報に開示されたものがある。かかる公報に開示されたトルクセンサは、同軸に配設された入力軸と出力軸をトーションバーを介して連結するとともに、導電性で且つ非磁性の材料からなる円筒部材を、前記出力軸の外周面を包囲するように、前記入力軸と回転方向に一体とし、更に前記出力軸の少なくとも前記円筒部材に包囲された部分には、磁性材料の軸方向に延びる溝を形成し、前記円筒部材には、前記出力軸との間の相対回転位置に応じて前記溝との重なり具合が変化するように窓を形成し、前記円筒部材の前記窓が形成された部分を包囲するようにコイルを配設してなる。かかるトルクセンサによれば、被包囲部と円筒部材との位相角度差により、被包囲部に生じる自発磁化に基づいて、トルクを検出するようになっており、これにより、簡易な構造で高精度のトルク検出が行え、しかも装置の小型化も図られるという効果が得られる。

【発明が解決しようとする課題】
ここで、トルクセンサの検出感度をより向上させようとした場合、被包囲部の自発磁化を向上させることが考えられる。しかしながら、そのためには磁性材料を、より高透磁率を有しかつ低導電性の材料に置換するなどの対応が必要であり、それによりコストの増大を招くことになる。

本発明は、製造コストを低く抑えながら、より検出感度を向上させたトルクセンサを有する電動式パワーステアリング装置を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、本発明の電動式パワーステアリング装置は、ハウジングと、操舵力を入力する入力軸と、回転力を発生する電動モータと、操舵機構に連結された出力軸と、前記入力軸と前記出力軸との間を連結するトーションバーと、前記トーションバーのネジレ量を検出する検出装置と、前記電動モータから前記出力軸へ前記回転力を伝達する動力伝達機構と、を有し、前記検出装置は、前記入力軸と前記出力軸の一方に設けられ、磁性材料薄板をプレスすることによって、外周に軸線方向に延在する複数の凹部を折り曲げて形成した凹部部材と、前記入力軸と前記出力軸の他方に設けられ、前記凹部部材の少なくとも一部分を包囲するように延在する円筒部材と、を有し、前記凹部と前記円筒部材との重なり状態に基づいて、前記トーションバーのネジレ量を検出するようになっている。

従来技術のトルクセンサにおいて、電動モータの補助操舵力等をに基づくねじりトルクを受ける出力軸は、その強度を確保するため、及びトルク検出特性を変化させる錆の発生を抑止するために、磁性ステンレス材料又はメッキされた構造用鋼から形成されることが多い。ところが、数1によれば、これらの材料は導電性を有するため、交番磁界中においてはいわゆる表皮効果が生じ、トルク検出に必要な磁束は、材料の表面近傍にのみ生じることが判る。又、数1より、磁界の位相も、材料表面からの距離に応じて遅れることが判る。かかる位相遅れにより、材料の表面から深い部分では、表面近傍とは逆向きの自発磁化を生じることとなって、材料全体で発生する自発磁化量を相殺してしまい、それによりトルクセンサの検出感度の向上が妨げられるものと考えられる。

かかる現象は、材料の表面からの深さが深いこと、すなわち素材が中実であったり、中空でもある程度の厚さがあることに起因して発生するものである。そこで、本発明は、外周に軸線方向に延在する複数の凹部を形成した凹部部材を、磁性材料薄板部材から形成するものである。かかる本発明によれば、凹部部材を薄板部材により形成しても、表皮効果によって、その表面近傍にのみ自発磁化が生じるので、トルクセンサの検出感度が低下することがない。一方、凹部部材の最も表面から遠い部分においても、大きな磁界の位相遅れが生じないことから、凹部部材全体で発生する自発磁化量を相殺することがないので、むしろトルクセンサの検出感度は増大することとなる。

尚、本明細書において用いる薄板には、筒状の板部材と平板部材などを含むがこれらに限られない。更に凹部とは、外周に対して半径方向内方に引き込まれた部分をいい、例えば溝が含まれるがこれに限られず、溝の底がないような仕切られた空間も含む。

尚、前記磁性材料薄板は、フェライト又はマルテンサイト系のステンレスであれば、錆の発生を抑止できるため好ましい。又、前記磁性材料薄板の厚さは、表皮深さ√(2/(ωσπ))のπ倍以下であると、磁束密度の波長の周期が2πDであることから、最も材料の奥側でもその半周期以下となり、従って逆側の磁界の位相遅れを防止できるため好ましい。

【発明の実施の形態】
以下、本発明の実施の形態を図面に基づいて説明する。
図1は、本発明の実施の形態である電動式のパワーステアリング装置を、入力軸の軸線に沿って切断して示す断面図である。

図1において、本体1aと蓋部材1bとからなるハウジング1内を、入力軸2および出力軸3が延在している。中空の入力軸2は、上端を図示しないステアリングシャフトに連結されており、更にステアリングシャフトは図示しないステアリングホイールに連結されている。入力軸2は、軸受4によりハウジング1に対して回転自在に支持されている。上端を入力軸2にピン結合され、下端を出力軸3に圧入により連結したトーションバー5が、入力軸2内を延在している。

入力軸2の下端周囲において、受けたトルクに比例してトーションバー5がねじれることに基づき、操舵トルクを検出する検出装置すなわちトルクセンサ6が設けられている。詳細は後述するこのトルクセンサ6は、非接触トルクセンサであって、トーションバー5のねじれに基づく入力軸2と出力軸3との相対角度変位を、所定の磁気回路におけるインピーダンスの変化としてコイルにより検出し、電気信号として不図示の制御回路へ出力するものである。

出力軸3の中央部にはピニオン歯車3aが形成されており、紙面垂直方向に延在するラック軸11のラック歯11aと噛合している。ラック軸11は、ラックガイド12a、スプリング12b、ロック部材12cからなる公知のラックサポート装置12により背面から支持され、ピニオン歯車3aに向かって押圧されている。

出力軸3の上方端外周には、ウォームホイール13が圧入等により固定的に取り付けられている。ウォームホイール13は、不図示の電動モータの回転軸30に連結されたウォーム30aと噛合している。この電動モータは、不図示の制御回路に連結されているが、かかる制御回路は、トルクセンサ6の出力や車速等の情報を入力し、所定の電力を電動モータに供給して適切な補助トルクを発生させるものである。

出力軸3は、軸受14,15により回転自在に支持されている。より具体的には、出力軸3の上方端におけるウォームホイール13の近傍に、上方軸受14が嵌合している。更に、出力軸3の下方端には下方軸受15が嵌合している。下方軸受15の外輪は、ねじカバー9をハウジング1に対してねじ込むことにより、ハウジング1の段部1dに対して固定されるようになっている。一方、下方軸受15の内輪は、ナット17を出力軸3に対してねじ込むことにより、出力軸3に対して取り付けられるようになっている。なお軸受15は、アキシャルガタの少ないアンギュラコンタクトタイプであるので、かかる軸受15を用いることにより、出力軸3の軸線方向の位置決めができる。

図2は、入力軸2の一部,出力軸3及びトーションバー5の分解図である。図2に示すように、出力軸3の入力軸2に近接した部分の外周面には、出力軸3と同軸に、星形の溝部材3Aが例えばプロジェクション溶接などで固定される。凹部部材としての溝部材3Aの厚さは、表皮深さ√(2/(ωσπ))のπ倍以下である。フェライト又はマルテンサイト(すなわち磁性)ステンレスから形成された溝部材3Aを包囲するように、肉薄の円筒部材10が配設されている。

かかる円筒部材10は、導電性で且つ非磁性の材料(例えば、アルミニウム)から形成され、その上端部が、入力軸2の出力軸3側端部外周面に固定されている。

具体的には、入力軸2の出力軸3側端部には、大径部2Aが形成されていて、その大径部2Aの外周面には、軸方向に延びる複数(この例では、4本)の軸方向溝11(図2で裏側に位置する二本の溝は図示せず)と、周方向に連続した周方向溝12とが形成されている。

各軸方向溝11は、互いに周方向に等間隔(この例では90度)離れて、大径部2Aの上下端部間にわたって形成されており、また、周方向溝12は、円筒部材10を固定した際にその円筒部材10の上端部が位置する付近に形成されている。

一方、円筒部材10の内周面には、その上端部から若干入り込んだ位置に、複数(この例では、4つ)の半球状の突起13が形成されている。これら突起13の個数及び形成位置は、入力軸2の軸方向溝11に対応していて、従って、突起13は、互いに周方向に等間隔(この例では90度)離れている。

円筒部材10を大径部2Aに固定する際には、その突起13を軸方向溝11に嵌合させることにより、円筒部材10の入力軸2に対する周方向の位置決めを行い、それから円筒部材10を押し込み、その端部を周方向溝12に近接させ、その状態で円筒部材10端部を内側にかしめて周方向溝12に食い込ませる。つまり、入力軸2に対する円筒部材10の周方向位置は、軸方向溝11に突起13が係合することにより固定され、入力軸2に対する円筒部材10の軸方向位置は、その端部が周方向溝12に食い込むことにより固定されている。

また、入力軸2の出力軸3側端部には、メスストッパ24(図1)が形成されている。メスストッパ24は、例えば内周面が径方向外側に凹んだ四つの凹部からなる十字形の孔である。

そして、メスストッパ24に対応して、出力軸3の端部には、オスストッパ25が形成されている。オスストッパ25は、例えば外周面が径方向外側に突出した四つの凸部を有する十字形の軸であって、各凸部の周方向の幅は、メスストッパ24の凹部の周方向の幅よりも若干小さくなっていて、これにより、入力軸2及び出力軸3間の相対回転を所定角度範囲(±5度程度)に規制するようになっている。尚、オスストッパ25の軸方向長さは、嵌合部材3Aの全長より長く形成されており、後述するようにして嵌合部材3Aを嵌合させたときに、オスストッパ25の上端が突出し、かかる突出部がメスストッパ24に内包されることとなる。

一方、円筒部材10を組み付けた状態で、溝部材3Aを包囲する部分には、突起13に近い側に、周方向に等間隔離隔した長方形の複数の窓10aが形成され、突起13から遠い側に、窓10a,・・・,10aと位相が180度ずれるように、周方向に等間隔離隔した長方形の複数の窓10bが形成されている。

図3は、溝部材3Aを軸線方向に見た図である。図3に示すように、凹部部材としての溝部材3Aは薄板部材の円筒をプレスして周方向に凹凸を形成するように加工され、それにより軸方向に延びる複数の凹部すなわち溝3aが等間隔に形成されている。但し、溝3aの本数は、窓10a,10bのそれぞれの個数と同じである。

各コイル20A,20Bの端部20aは、上側ハウジング1Aに形成されたセンサケース21内に収容された基板22に接続されていて、基板22上には、図示しないモータ制御回路が構成されている。モータ制御回路の具体的な構成は本発明の要旨ではないため、詳細には説明しないが、例えば上記特開平8−240491号公報に開示されるように、所定周波数の交流電流をコイル20A,20Bに供給する発振部と、コイル20Aの自己誘導起電力を整流及び平滑して出力する第1整流平滑回路と、コイル20Bの自己誘導起電力を整流及び平滑して出力する第2整流平滑回路と、第1,第2整流平滑回路の出力の差を増幅して出力する差動アンプと、差動アンプの出力から高周波ノイズを除去するノイズ除去フィルタと、ノイズ除去フィルタの出力に基づいて入力軸2及び円筒部材10の相対回転変位の方向及び大きさを演算しその結果に例えば所定の比例定数を乗じて操舵系に発生している操舵トルクを求めるトルク演算部と、トルク演算部の演算結果に基づいて操舵トルクを軽減する操舵補助トルクが発生するような駆動電流を電動モータ(不図示)に供給するモータ駆動部と、を備えて構成することができる。

次に、本実施の形態の動作を説明する。
今、操舵系が直進状態にあり、操舵トルクが零であるものとすると、入力軸2及び出力軸3間には相対回転は生じない。従って、入力軸2と円筒部材10との間にも相対回転は生じない。

これに対し、ステアリングホイールを操舵して入力軸2に回転力が生じると、その回転力は、トーションバー4を介して出力軸3に伝達される。このとき、出力軸3には、転舵輪及び路面間の摩擦力やラックアンドピニオン式ステアリング装置のギアの噛み合い等の摩擦力に応じた抵抗力が生じるため、入力軸2及び出力軸3間には、トーションバー5が捩じれることによって出力軸3が遅れる相対回転が発生し、円筒部材10及び出力軸3間にも相対回転が生じる。そして、その相対回転の方向及び量は、ステアリングホイールの操舵方向や発生している操舵トルクに応じて決まってくる。

円筒部材10及び入力軸2間に相対回転が生じると、溝3aと、窓10a,・・・,10a、10b,・・・,10bとの重なり具合が当初の状態から変化するし、溝10a,・・・,10aと溝10b,・・・,10bとの位相関係を上記のように設定しているため、溝3aと窓10a,・・・,10aとの重なり具合と、溝3aと窓10b,・・・,10bとの重なり具合とは、互いに逆方向に変化する。

その結果、入力軸2及び円筒部材10間の相対回転に応じて、コイル20Aの自己インダクタンスと、コイル20Bの自己インダクタンスとは、互いに逆方向に変化するから、それらコイル20A,20Bの自己誘導起電力も互いに逆方向に変化するようになる。よって、コイル20A,20Bの自己誘導起電力の差を求めると、その差は、操舵トルクの方向及び大きさに従ってリニア(巨視的に見れば正弦波状の変化であるが使用範囲においては略リニア)に変化するようになる。その一方で、温度等による自己インダクタンスの変化は、モータ制御回路内の差動アンプにおいてキャンセルされる。

更に、モータ制御回路内のトルク演算部が、差動アンプの出力に基づいて操舵トルクを求め、モータ駆動部が、その操舵トルクの方向及び大きさに応じた駆動電流を不図示の電動モータに供給する。すると、電動モータには、操舵系に発生している操舵トルクの方向及び大きさに応じた回転力が発生し、その回転力がウォーム30a及びウォームホイール13を介して出力軸3に伝達されるから、出力軸3に操舵補助トルクが付与されたことになり、操舵トルクが減少し、運転者の負担が軽減される。

尚、出力軸3と溝部材3A又は凹部部材203Aとを一体で形成しようとすると、センサとしての強磁性と耐食性と、操舵軸の強度とを満足させるため、高価なマルテンサイト系ステンレス鋼を用い、熱処理を行って形成する必要があったが、本実施の形態によれば、出力軸3は、操舵軸の強度のみを満足すれば足りるため、安価な構造用鋼を用い、熱処理することなく冷間鍛造による加工硬化によって強度を確保できるので、製造コストをより低減できる。又、嵌合部材3Aは、強度を必要としないため、磁気特性の良好な材料を用いて形成でき、検出感度の向上を図ることができる。

以上、実施の形態を参照して本願発明を詳細に説明してきたが、本願発明は上記実施の形態に限定して解釈されるべきでなく、その趣旨を損ねない範囲で適宜変更、改良可能であることはもちろんである。たとえば、溝部材や凹部部材の固定は、溶接や圧入に限らず、カシメなど他の態様でも良い。

本発明のトルクセンサによれば、製造コストを低く抑えながら、より検出感度を向上させたトルクセンサを有する電動式パワーステアリング装置が提供できる。
