この発明は、未含浸の回転機固定子コイルを鉄心のスロット内に収めた状態で絶縁樹脂を真空加圧含浸する全含浸絶縁方式の回転機固定子コイルに関する。

【従来の技術】
発電機や誘導電動機などの回転機固定子コイルの絶縁方式には、コイル単体絶縁方式と全含浸絶縁方式の二通りがある。前者は、予め樹脂含浸されたコイルを鉄心のスロット内に収める方式である。後者は、未含浸のコイルを鉄心のスロット内に収めた後に樹脂を含浸する方式である。後者の方式は、前者の方式に比べて製造工程が低減できることから、最近の回転機固定子コイルでは、小形の誘導電動機から大形のタービン発電機に至るまで全含浸絶縁方式が、幅広く採用されている。

図9は、従来の回転機固定子コイルの構成を示す断面図である。コイル56は、複数の素線導体51Aを束ねた素線導体束51に主絶縁層52が形成され、この主絶縁層52の外周に表面コロナ防止層55が巻回されたものである。二本のコイル56が鉄心53のスロット54内に上下平行に収められ、下のコイル56はスロット54の底側に底部絶縁材10を介して収められ、上のコイル56は下のコイル56の上側に層間絶縁材12を介して配されている。コイル56は、上下ともスロット54の内壁に沿って配されたU字状のすべり材11の内側に収められ、上のコイル56の上部は楔下板14を介して楔13で押圧されている。

図9において、主絶縁層52は、樹脂未含浸の状態で巻回される。表面コロナ防止層55は、半導電性のテープを巻回して形成された層である。この半導電性のテープは、半導電性の不織布、半導電性のフイルム、或いは半導電性のガラスクロスである。この表面コロナ防止層55によって、主絶縁層52とスロット54との間でコロナが発生するのを防止している。底部絶縁材10は、エポキシ樹脂が含浸されたガラス積層板あり、スロット54の底部に挿入されるコイル56が機械的に損傷されるのを防止している。層間絶縁材12もエポキシ樹脂が含浸されたガラス積層板あり、上下のコイル56の間隔を所定の絶縁寸法に維持するためのものである。すべり材11は、半導電性の不織布、または半導電性グラファイトペーパであり、コイル56と鉄心53とを導電接触させるとともに、コイル56のスロット54への装着時にコイル56がスロット54の内壁に擦られて損傷されるのを防止している。楔13と楔下板14も同じくエポキシ樹脂が含浸されたガラス積層板あり、楔13によって、コイル56が運転中にスロット54内部で振動するのを防止している。また、楔下板14によって、製造時におけるコイル56の緩みを調整することができ、コイル56をスロット54で強固に固定することができる。

図10は、図9の回転機固定子コイルのスロット出口における要部構成を示す断面図である。断面は、図9のX−X断面の上部に対応する。コイル56が、鉄心53のエンド部53Aから外側に出たところで、エンドコロナ防止層7が設けられ、表面コロナ防止層55に続いて主絶縁層52を被っている。さらに、絶縁保護層9がエンドコロナ防止層7およびが表面コロナ防止層55を被っている。エンドコロナ防止層7は、SiCを含有する半導電性のテープが巻回されたものであり、コイル56の外部で沿面コロナが発生するのを防止している。絶縁保護層9は、熱収縮テープ、フイルム、或いは熱収縮テープとフイルムとの貼り合わせテープが巻回されたものであり、主絶縁層52やエンドコロナ防止層7の膨らみを押さえるためと、樹脂含浸後の樹脂の漏洩を防止するためのものである。

図11は、図9および図10の主絶縁層52を拡大して示す要部断面図である。素線導体束51が、テープ状のマイカ絶縁層26によって複数層巻回されている。マイカ絶縁層26は、半幅ずつ重ねられながら素線導体束51の軸方向(図11の左方)へ進められて行き(ハーフラップ巻きと言う)、さらに、主絶縁層52の厚さ方向(図11の上方)へ幾重にも重ねられて行く。

さらに、図12のガラス繊維21は、一般的にはマイカ材24を固定するための補強基材となればよく、ガラス繊維21の代わりに、有機質のフイルムや不織布が用いられる場合もある。
図9および図10の構成からなるコイル56を収めた鉄心53は、図示されていない樹脂含浸容器内に収納され、熱硬化性の絶縁樹脂を真空中で含浸するとともに、その絶縁樹脂を加圧する。それによって、絶縁樹脂をコイル56の主絶縁層52内部の空隙やスロット54内の隙間を埋める。その後、硬化炉に設置して加熱硬化され、絶縁樹脂で含浸された回転機の固定子コイルが製作される。熱硬化性樹脂としては、エポキシ樹脂、ポリイミド樹脂、ビスマレイミドトリアジン樹脂、シリコーン樹脂、或いは、ポリエステル樹脂などが用いられる。

【発明が解決しようとする課題】
前述したような従来の回転機固定子コイルは、その主絶縁層の熱伝導率をさらに大きくし、回転機の冷却効率をより向上させたいと言う課題がある。
すなわち、全含浸絶縁方式のコイルは、鉄心のスロット内でコイルエンド部を含め樹脂で一体化された構成となるために、回転機の運転時に素線導体から発生するジュール熱が鉄心へ放熱する熱伝導率は前述のコイル単体絶縁方式と比べれば大きく、その冷却効率はよい。しかし、コイルの主絶縁層の熱伝導率をさらに大きくすることができれば、コイルの素線導体に流す電流密度を高めることができる。それによって、回転機全体の体格も小さくすることができる。

【課題を解決するための手段】
上記目的を達成するために、この発明によれば、予め導体に主絶縁層が巻回され、熱硬化性樹脂による真空加圧含浸およびその後の加熱硬化が鉄心のスロットに収められた状態で処理されてなる回転機固定子コイルにおいて、前記主絶縁層が、マイカ材を絶縁性の補強基材に結合材を介して貼付してなるマイカ絶縁層と、無機質の充填材を含有した熱硬化性の絶縁樹脂を絶縁基材に含浸或いは塗布してなる充填材添加層とで交互に巻回されてなることを基本構成とする。それによって、マイカ絶縁層の一部が充填材添加層に代わった構成となっている。

そして、この発明は、かかる構成において、前記マイカ絶縁層が、無機質の充填材を含有した熱硬化性の充填材含有樹脂層をマイカ材の反補強基材側にも備えるものとする。それによって、コイルの導体断面積を小さくすることができ、回転機全体の体格も縮小できる。

【発明の実施の形態】

図1は、この発明が対象とする回転機固定子コイルの基本構成を示す要部断面図である。この図は、回転機固定子コイルの主絶縁層20を拡大して示したものであり、素線導体束51が、図12に示されたテープ状のマイカ絶縁層26と、後述されるテープ状の充填材添加層23とで交互に巻回されている。マイカ絶縁層26は、図12に示された構成と同じものであり、マイカ材24を絶縁性の補強基材(ガラス繊維21)に結合材25を介して貼付したものである。

図2は、図1の充填材添加層23の構成を示す要部断面図である。充填材添加層23は、互いに交差する縦糸21Aと横糸21Bとで構成されたガラス繊維21(絶縁基材)に無機質の充填材が含有された熱硬化性の絶縁樹脂22が含浸されたものからなる。ガラス繊維21は、縦糸が25mm幅毎に60本、横糸が25mm幅毎に30本になるように織られたものであり、質量は平方メートル当たり20gである。絶縁樹脂22は、エポキシ樹脂としてエピコート828(油化シェルエポキシ社製)を100重量部、硬化剤としてアンカミンK61B(ACIジャパンリミテッド社製)を2重量部、無機質の充填材として酸化アルミナを250部を添加して充分に混合攪拌されたものである。この絶縁樹脂22をガラス繊維21に含浸させた後、85から90℃の乾燥炉でプリプレグ状に硬化され、充填材添加層23が得られた。なお、酸化アルミナは、粒径が1から10μmのAl2 O3 を99%含有するもの(昭和電工製)を用いた。

図1に戻り、マイカ絶縁層26と充填材添加層23とは、素線導体束51の軸方向へハーフラップ巻きによって進められて行くとともに、主絶縁層20の厚さ方向へ幾重にも重ねられいる。図1の回転機固定子コイルは、従来の技術で説明された同様にして、全含浸絶縁方式で処理された。すなわち、回転機固定子コイルが鉄心のスロット内に収められ、熱硬化性の絶縁樹脂が真空中で含浸されるとともに、その樹脂が加圧される。その後、熱硬化され、回転機固定子コイル内の空隙やスロット内の隙間に絶縁樹脂が完全に浸透した回転機の固定子が製作される。熱硬化性樹脂としては、エポキシ樹脂が用いられた。

図7は、図1に示した基本構成による回転機固定子コイルの通電試験結果を示す特性線図である。横軸に通電時間、縦軸に温度が目盛られている。通電試験では、図9のようにコイル56がスロット54内に上下に収められ、各素線導体51Aに直流大電流が流された。上部のコイル56の上面に熱電対が取り付けられ、その温度が測定された。図7に特性曲線1Aが示されているが、比較のために、従来例の特性曲線6Aとして、主絶縁層52が従来の構成(図11)の場合も基本構成と同じ方法で求められた。図7より、図1の基本構成の方が従来例の場合より温度上昇が少なく、冷却効率が優れていることが分かる。基本構成とすることにより、コイル56の導体断面積を小さくすることができ、回転機全体の体格も縮小できる。

図7のように、基本構成の方が、従来例の場合より冷却効率が優れているのは、充填材添加層23に含まれている充填材の熱伝導率が、マイカのそれと比べて大きいことによる。すなわち、マイカ単体の熱伝導率は、0.5W/(m・K)であり、一方、充填材である酸化アルミナ単体の熱伝導率は、36W/(m・K)であり、マイカと比べて、充填材の熱伝導率が、約2桁も大きい。この充填材によって熱放散がよくなり、冷却効率をよくしている。なお、基本構成1では、従来例と比べて、マイカ材の含有量が少なくなるが、無機質の充填材も耐コロナ性が優れているので、その耐コロナ性は全く低下しない。

なお、図2において、絶縁基材として、ガラス繊維21に代えて、有機質のフイルムや不織布としてもよい。また、充填材含有樹脂22のガラス繊維21への含浸或いは塗布は、絶縁基材の両面から実施してもよく、その冷却効率が従来のものより向上する。

さらに、図12において、ガラス繊維21(補強基材)の下面に結合材25を介してマイカ材24を貼付してもよく、その冷却効率が従来のものより向上する。

図3は、参考例にかかる回転機固定子コイルの構成を示す要部断面図である。マイカ絶縁層27がマイカ材24を結合材25でガラス繊維21に貼り合わせて形成され、マイカ材24の上に充填材含有樹脂層15が塗布されている。この充填材含有樹脂層15は、無機質の充填材が含有された熱硬化性の絶縁樹脂(図2の充填材含有樹脂22として用いられたエポキシ樹脂と同じもの)で形成され、マイカ材24の上に間隙15Aを介して帯状に形成されている。充填材含有樹脂層15は、平方メートル当たり100ないし200gの質量でマイカ材24に塗布され、その後、85ないし90℃の乾燥炉に15分間入れた。乾燥後、ポリテトラフルオロエチレンシートで充填材含有樹脂層15の塗布面を質量1kgのローラで圧縮せしめ、85ないし90℃でプリプレグ状に硬化させる。参考例の回転機固定子コイルは、図1においてマイカ絶縁層26を図3のマイカ絶縁層27に代えただけのものである。その他の構成や処理方法は全て図1と同じである。

なお、実施例1ないし3の充填材含有樹脂22において、エポキシ樹脂の硬化剤の重量部は1ないし4としてもよいが、2重量部とするのが最も好ましい。また、充填材の酸化アルミニウムの重量部は100ないし300としてもよいが、250重量部とするのが最も好ましい。

また、実施例1ないし3の充填材含有樹脂22或いは充填材含有樹脂層15の樹脂部としては、エポキシ樹脂の代わりに、ポリイミド樹脂、ビスマレイミドトリアジン樹脂、シリコーン樹脂、或いは、ポリエステル樹脂としてもよい。さらに、充填材含有樹脂22或いは充填材含有樹脂層15の充填材として、酸化アルミニウムの代わりに、水酸化アルミニウム、焼成アルミナ、溶融シリカ、ケイ酸カルシウム、炭酸カルシウム、水酸化カルシウム、窒化珪素、タルク、クレー、ガラスまたはガラスビーズなどの球状或いは偏平状のもの、ホウ酸アルミニウム、チタン酸カリウム、バリウム類のウイスカー類などとしてもよい。また、充填材含有樹脂22のガラス繊維21への付着処理は、塗布或いは含浸のいずれの方法でもよい。充填材含有樹脂22内に含まれる無機質の充填材は、その粒径を1ないし10μmとすることが好ましい。充填材の粒径があまり大き過ぎると、ガラス繊維21への含浸或いは塗布後の充填材含有樹脂22の表面がざらつくとともに、充填材含有樹脂22の保持性が劣ってくる。また、充填材の粒径があまり小さ過ぎると、重量に対してかさ重量が小さいので充填材含有樹脂22の粘度が増し、含浸或いは塗布の作業性が劣ってくる。

また、実施例1ないし3において、無機質の充填材をカップリング剤や界面活性剤で表面処理しておけば、樹脂と充填材との接着性がよくなる。また、ガラス繊維21としては、無アルカリ処理されたものやシートクリーニング処理されたのものが好ましいことは言うまでもない。

また、実施例3において、図6の貫通部16を帯状に形成する代わりに、円形状や点状に、すなわち、はん点状に貫通部16を形成しても同様に熱放散がよくなり、冷却効率が向上する。図8は、この発明の変形例にかかる回転機固定子コイルの構成を示す要部断面図である。テープ状の充填材添加層23が突き合わせ状に巻回されるとともに、テープ状のマイカ絶縁層26がハーフラップ巻きされ、主絶縁層18が充填材添加層23とマイカ絶縁層26とが交互に巻回されたものからなっている。実施例1ないし3では、充填材添加層23とマイカ絶縁層26とが全てハーフラップ巻きされていたが、主絶縁層18のような構成も従来の場合より冷却効率が優れている。なお、主絶縁層18の構成を逆にして、充填材添加層23をハーフラップ巻きに、マイカ絶縁層26を突き合わせ状に巻回してもよい。

【発明の効果】
この発明は前述のように、主絶縁層が、マイカ材を絶縁性の補強基材に結合材を介して貼付してなるマイカ絶縁層と、無機質の充填材を含有した熱硬化性の絶縁樹脂を絶縁基材に含浸或いは塗布してなる充填材添加層とで交互に巻回される。それによって、主絶縁層の冷却効率が従来の構成より向上し、回転機全体の体格を縮小することができる。

In order to achieve the above object, according to the present invention, a main insulating layer is wound around a conductor in advance, and vacuum pressure impregnation with a thermosetting resin and subsequent heat curing are performed in a state of being accommodated in a slot of an iron core. In the stator coil of the rotating machine, the main insulating layer is a mica insulating layer formed by sticking a mica material to an insulating reinforcing base material via a binder, and a thermosetting material containing an inorganic filler. The basic constitution is that the insulating resin is alternately wound with a filler addition layer formed by impregnating or coating an insulating base material. Thereby, a part of the mica insulating layer is replaced with the filler-added layer.

In this configuration, according to the present invention, the mica insulating layer includes a thermosetting filler-containing resin layer containing an inorganic filler on the side of the anti-reinforcing substrate of the mica material.
