【発明の属する技術分野】
本発明は、ω−ラクタムのアニオン重合による中空成形品に関するものでり、特に、耐衝撃性、耐ガソリン透過性などのバリヤ性の優れた中空成形品に関する。例えば灯油、ガソリン運搬用に用いられる薬液容器、二輪および四輪自動車やレジャー・産業用車両などに用いられるガソリンなどへの耐油透過性が高く、さらに耐衝撃性が高いオイルタンク、ガソリンタンクなどの薬液容器を与える中空成形品およびその製造方法に関するものである。

【従来の技術】
ポリアミド樹脂は機械的特性および耐熱性、耐薬品性、耐ガソリン透過性にすぐれたエンジニアリングプラスチックとして広く使用されている。 特にブロー成形、注型成形、回転成形などの成形方法で成形されたポリアミド中空成形体は上記の優れた特徴を生かした薬液容器への応用が注目されている。回転成形によってポリアミド樹脂の中空成形品を製造する方法の例としては、例えば、粉末状のポリアミドを回転する型内でポリアミドの融点以上に加熱し、溶融させて型内壁面に溶融ポリマー皮膜を形成した後、冷却・固化させる方法(例えば米国特許第2629134号明細書、米国特許第3439079号明細書、ω−ラクタムをアルカリ触媒および活性化剤により回転成形機内でアニオン重合する方法(例えば特公昭41−32号公報、特開昭47−13667号公報、特開昭47−18996号公報、特開昭51−106167号公報)などが知られている。

【発明が解決しようとする課題】
しかしながら、粉末状のポリアミドを用いて回転成形金型内で成形して得られる成形品では耐衝撃性が十分ではなく、、特に高い耐衝撃性が要求される運搬用薬液容器や二輪車用のガソリンタンクなどの用途への利用は困難であった。

一方アニオン重合法によれば、かかる欠点は特開昭58−21425号公報に記載されているようにポリオ−ルなどの柔軟性付与成分を共重合することにより改善されるが高い耐衝撃性を得るには、大量のポリオ−ルを共重合する必要があり、もう一つの要求特性である耐ガソリン透過性に代表されるバリヤ性という薬液容器に基本的に求められる特性が損なわれると共に機械強度、熱的特性が低下するという欠点があった。アニオン重合法での他の方法として、衝撃性改良剤をラクタムに溶解または分散させて重合することにより、衝撃性を向上せしめんとする方法(特公昭49−11755号公報、特開昭59−22923号公報、特開昭59−93726号公報、特開昭62−141025号公報)があるが、これらはラクタムへの衝撃性改良剤の溶解度が低く、十分な耐衝撃性が得られなかったり、また衝撃改良剤を分散させる方法は、耐衝撃性改良剤の分散が十分でなく、一般に衝撃改良剤の融点が低いため、重合温度で衝撃改良剤が溶融凝集するなどの問題があった。

【課題を解決するための手段】
本発明者らは、上記問題点を解決すべく鋭意検討した結果、ω−ラクタムのアニオン重合を利用して、特殊なポリアルキレンオキシド誘導体を添加することにより耐衝撃性と機械特性および熱的特性を同時に満足する中空成形品を見出すにいたり、本発明に到達した。

すなわち本発明は、多価の炭化水素基を介してエチレンオキシドとプロピレンオキシドとのブロック重合構造を有するポリアルキレンオキシド構造が3個以上結合し、エチレンオキシドに対するプロピレンオキシドの構造単位の比率が数にして0.05〜20であるポリアルキレンオキシド誘導体(A)の存在下で、ω−ラクタムのアニオン重合によって得られる中空成形品である。

【発明の実施の態様】
以下、本発明について詳しく述べる。

本発明で用いられるω−ラクタムは環状アミド化合物であり、炭素数4〜12のものが好ましく用いられる。例えばピロリドン、バレロラクタム、カプロラクタム、エナントラクタム、カプリルラクタム、ラウロラクタムなどをあげることができる。特に好ましい例としては、カプロラクタム、エナントラクタム、カプリルラクタム、ラウロラクタムなどである。これらのω−ラクタムは二種以上を混合して用いてもよい。

本発明で用いられるω−ラクタムと共に配合されるポリアルキレンオキシド誘導体(A)は多価の炭化水素基を介して、エチレンオキシドとプロピレンオキシドとのブロック重合構造を有するポリアルキレンオキシド構造が3個以上結合し、エチレンオキシドに対するプロピレンオキシドの構造単位の比率が数にして0.05〜20であるポリアルキレンオキシド誘導体である。多価の炭化水素基の価数としては3以上であるが、好ましくは3〜10さらに3ないし4である。また炭化水素基の炭素数としては、1〜50の範囲、さらに3〜20の範囲が好ましく用いられる。ポリアルキレンオキシド構造に起因して、水酸基をポリアルキレンオキシド構造の末端に有するもの、さらに3個以上有する化合物が好ましく用いられる。ポリアルキレンオキシド誘導体としては、エチレンオキシドとプロピレンオキシドとのブロック重合構造のものが用いられ、プロピレンオキシド/エチレンオキシドの構造単位の比率が数にして0.05〜20、さらに0.5〜15の範囲が好ましく用いられる。エチレンオキシド構造とプロピレンオキシド構造とは、ブロック重合構造である。

また(V)式のR4においては、プロピレンオキシドおよびエチレンオキシドがブロック重合構造をとっている。

ポリアルキレンオキシド構造としては重合度は2〜200の範囲のものが好ましく用いられ、またポリオ−ル化合物(A)の分子量としては、数平均で500以上20000以下、さらに1000以上、10000以下のものが好ましく用いられる。当該分子量が小さいと得られる成形品への衝撃性の改良効果が小さくなる傾向があり、大きくなると、一方の原料であるω−ラクタムとの相溶性が低下し、成形品の衝撃性の改良効果が低下する傾向がある。また添加量は、目標とする成形体の特性に応じて適宜、選択することができるが、耐衝撃性、機械物性、経済性を考慮すれば、成形体において、5重量%以上、70重量%以下が好ましく、さらに10重量%以上、50重量%以下、またさらに10重量%以上、30重量%以下が更に好ましい。

本発明の成形においては通常アニオン重合触媒が添加される。アニオン重合触媒は、通常用いられるアニオン重合触媒であれば何でもよく、たとえばアルカリ金属、アルカリ土類金属(以下上記2種類の金属をアルカリ(土類)金属と称する)、アルカリ(土類)金属水素化物、アルカリ(土類)金属水酸化物、アルカリ(土類)金属酸化物、アルカリ(土類)金属炭酸塩、アルカリ(土類)金属アルコキシ化合物、アルカリ(土類)金属アリ−ル化合物、トリアルキルアルミニウム、グリニヤ−ル試薬などが好ましく用いられる。またこれらの金属化合物とω−ラクタムとの反応生成物または塩として利用することも、ω−ラクタムおよびポリオールとの相溶性の面から好ましく用いられる。特に好ましい重合触媒としては、ナトリウムカプロラクタム、カリウムカプロラクタム、グリニヤ−ル試薬およびそのラクタムとの反応物などが挙げられる。

重合反応における重合触媒の量としては、原料であるω−ラクタムおよびポリオールの総和に対して、0.01〜10重量%の範囲が好ましく用いられる。

また重合触媒に、さらに活性化剤を配合することも重合速度の面から好ましい。活性化剤としては、イソシアネ−ト化合物、イソシアネ−ト化合物とω−ラクタムとの反応物、ポリアシルラクタムが好ましく用いられる。ポリアシルラクタムの具体的な例としてはアセチルラクタム、ベンゾイルラクタム、アジポイルビスラクタム、テレフタロイルビスラクタム、クロロテレフタロイルビスラクタム、セバコイルビスラクタム、イソフタロイルビスラクタムなどが挙げられる。特に好ましい例としては、ヘキサメチレンジイソシアネ−ト、トリレンジイソシアネ−ト、パラキシリレンジイソシアネ−ト、メタキシリレンジイソシアネ−トおよび、それらのカプロラクタムとの反応物、アセチルカプロラクタム、テレフタロイルビスカプロラクタム、イソフタロイルビスカプロラクタム、アジポイルビスカプロラクタム、セバコイルビスカプロラクタム、クロロテレフタロイルビスカプロラクタムなどが挙げられる。この重合活性化剤はポリアルキレンオキシド誘導体(A)とあらかじめ化学反応させておくこともできる。これら活性化剤の量としては、原料であるω−ラクタムおよびポリオールの総和に対して0.05〜10重量%の範囲が好ましく用いられる。

成形としては、回転成形法が好ましく用いられ、回転成形における温度は、通常用いられるω−ラクタムのアニオン重合の温度条件が使用できる。一般的には材料の温度が70〜200℃の範囲が適当である。重合温度は130〜200℃の範囲内にあることが好ましい。

本発明の中空成形品には、成形品の機械特性を改良する目的で、重合性を損なわない範囲において、熱可塑性樹脂やエラストマ−など、他の樹脂が添加されていても良い。これらの例としては、例えば熱可塑性樹脂としてはアクリロニトリル/アクリリックスチレン樹脂(AAS)、アクリロニトリル/エチレン/プロピレン/ジエン/スチレン樹脂(AES)、アクリロニトリル/スチレン樹脂 (AS)、アクリロニトリル/ブタジエン/スチレン樹脂(ABS)、液晶ポリマ−(LCP)、エチレン/塩化ビニル共重合体(E−PVC)、エチレン/酢酸ビニル共重合体(EVA)、エチレン/ビニルアルコ−ル共重合体(EVOH)、塩素化ポリ塩化ビニル(PVC−C)、塩素化ポリエチレン(PE−C)、塩素化ポリプロピレン(CPP)、全芳香族ポリエステル、フェノキシ樹脂、フッ素樹脂、ポリアクリレ−ト、ポリアセタ−ル(POM)、ポリアミドイミド(PAI)、ポリアリレ−ト(PAR)、ポリエ−テルイミド(PEI)、ポリエ−テルエ−テルケトン(PEEK)、ポリエチレン(PE)、架橋ポリエチレン、ポリエチレンテレフタレ−ト(PET)、ポリ塩化ビニリデン(PVDC)、ポリ塩化ビニル(PVC)、ポリオキシベンゾイルエステル、ポリカ−ボネ−ト(PC)、ポリ酢酸ビニル(PVAC)、ポリサルホン(PSF)、ポリスチレン(PS)、ポリフェニレンエ−テル(PPE)、ポリフェニレンサルファイド(PPS)、ポリブチレンテレフタレ−ト(PBT)、ポリアミド樹脂(PA)、ポリプロピレン(PP)、ポリメタクリル酸メチル(PMMA)、メチルペンテンポリマ− (TPX)、およびα,β−不飽和カルボン酸およびそれらの酸無水物(例えばマレイン酸、無水マレイン酸、シトラコン酸、無水シトラコン酸、マレイン酸イミド、無水マレイン酸イミド、フマル酸、イタコン酸、アクリル酸、メタクリル酸、)、アクリル酸エステル(メチルメタクリル酸エステル、グリシジルメタクリル酸エステルなど)などで変性されたPE、PP、PPE、PSなどが挙げられる。またエラストマ−としては、例えばエチレン/アクリル酸共重合体、エチレン/メタクリル酸共重合体および、これら共重合体中のカルボン酸部分の一部または全部がナトリウム、リチウム、カリウム、亜鉛、カルシウムとの塩としたもの (アイオノマ−樹脂)、エチレン/アクリル酸メチル共重合体、エチレン/アクリル酸エチル共重合体、エチレン/アクリル酸エチル−g−無水マレイン酸共重合体(“g”はグラフトを表す、以下同じ)、エチレン/メタクリル酸メチル−g−無水マレイン酸共重合体、エチレン/アクリル酸エチル−g−マレイミド共重合体、エチレン/アクリル酸エチル−g−N−フェニルマレイミド共重合体およびこれら共重合体の部分ケン化物、エチレン/プロピレン共重合体、エチレン/プロピレン/1,4−ヘキサジエン共重合体、エチレン/プロピレン/ジシクロペンタジエン共重合体、エチレン/プロピレン/2,5−ノルボルナジエン共重合体、エチレン/ブテン共重合体およびこれらのα,β−不飽和カルボン酸およびその酸無水物(例えばマレイン酸、無水マレイン酸、無水マレイン酸イミド、フマル酸、イタコン酸、アクリル酸、メタクリル酸、クロトン酸など)、アクリル酸エステル(メチルメタクリル酸エステル、グリシジルメタクリル酸エステルなど)などで変性された共重合体、少なくとも一個のビニル芳香族化合物(スチレン、o−メチルスチレン、p−メチルスチレン、α−メチルスチレン、1,3−ジメチルスチレン、ビニルナフタレンなど)を主体とする重合体とジエン化合物(例えば1,3−ペンタジエン、1,3−ヘキサジエンなど)を主体とする重合体ブロックからなるブロック共重合体、およびそのブロック共重合体の水素添加ブロック共重合体、さらにはそれらの上記α,β−不飽和カルボン酸およびその酸無水物、アクリル酸エステルなどで変性された共重合体など、ポリウレタン系熱可塑性エラストマ−、シリコ−ンゴム、ポリエステル系熱可塑性エラストマ−、ポリアミド系熱可塑性エラストマ−などが挙げられる。

エラストマ−および熱可塑性樹脂は単独で用いてもよいし、二種以上を併用してもよい。また、それぞれを溶融混練して樹脂組成物として用いてもよい。これら添加される熱可塑性樹脂やエラストマ−は、一般的には粉末状の形で添加される。一方、本発明の原料のラクタム液のどの液に添加してもよい。粉末状樹脂の粒径は材料液の流動性、送液性および樹脂の沈降性に問題の無い範囲に粉砕し、好ましくは1mm以下の粒径のものが使用され、特に好ましくは80メッシュ篩(177μm)を通過したものが用いられる。

本発明の中空成形品には必要に応じて、ガラス繊維、炭素繊維、アスベスト繊維、全芳香族ポリアミド繊維などの無機または有機の繊維状強化材あるいはタルク、ワラステナイト、ベントナイト、モンモリロナイト、炭酸カルシウム、酸化マグネシウム、アルミナ、雲母、ガラスビーズ、チタン酸カリウィスカーなどの粉末状、球状の充填材、二硫化モリブデン、カ−ボンブラック、パラフィン、シリコーンなどを導入することができる。

本発明の中空成形品には成形性を損わない限りにおいて、他の添加剤たとえばステアリン酸マグネシウムおよびステアリン酸アルミニウムなどからなるステアリン酸金属塩などの離型剤、その他に顔料、染料、難燃剤、耐熱剤、酸化防止剤、耐候剤、滑剤、離型剤、帯電防止剤、可塑剤、結晶核剤、発泡剤、強化材などを添加することもできる。

以上のようにして得られた中空成形品は耐衝撃性が改良されており、かつそのバリヤ性から灯油、ガソリンなどの運搬用容器、自動二輪車、自動車用などのオイルタンク、ガソリンタンクなどの薬液容器、油貯蔵容器を与える中空成形品として有用である。

なお本発明の中空成形品には、その成形品の外側や内側に、その他の種類の樹脂層を被覆することもできる。その樹脂層は本発明の成形の前に設けられていても、また本発明の成形の後に設けられてもよい。

以下に実施例を挙げて本発明をさらに詳細に説明する。なお、本発明はこれらの実施例において限定されるものではない。

なお、中空成形品の評価は下記の方法に従って実施した。

不良:ザラツキあって光沢なし
(2)耐衝撃性試験:得られた成形品の平らな面を切削加工し、アイゾッド衝撃強度をASTM D256の方法に従って測定した(23℃、−20℃)。

ε−カプロラクタム:950g、触媒としてナトリウムナトリウムカプロラクタム(以下Na−CLと略記):1.2g,活性化剤としてテレフタロイルビスカプロラクタム(以下TBCと略記):4g、式(III )で示されるポリオ−ルとしてTL4500N(分子量:4500、三洋化成製):180gを溶融混合して、自動二輪車ガソリンタンク(油貯蔵容器)に使用される、12リットルの左右対象鞍型状の金型に仕込み二軸回転成形機を用いて、表1の条件で左右対象鞍型中空容器を成形した。この容器の耐衝撃性試験を実施して表1の結果を得た。いずれも満足できる表面外観を有しており、耐衝撃性のよい成形品が得られた。

比較例1〜3
ポリオ−ルとして分子量4000のポリオキシプロピル化グリセリン(GP4000,三洋化成製)、ポリオキシプロピレングリコ−ル(PP2000,三洋化成製)およびポリオキシエチレングリコ−ル(PEG2000,三洋化成製)をそれぞれ用いた他は表1に示した条件で、実施例1と同様に操作して、12リットルの左右対象鞍型状の容器を回転成形した。この容器を評価し、表1の結果を得た。成形品の表面外観は良好であったが、耐衝撃性は不十分であり、特に低温での耐衝撃性が著しく低く実用的価値の無い成形品であった。

表1に示す条件の他は、実施例1と同様に操作して容器を回転成形した。いずれも本発明の目的とした耐衝撃性の優れた実用的な成形品が得られた。
