【産業上の利用分野】
この発明は、たとえば偏光膜や位相差板として用いられる光学部品などに適したポリビニルアルコール系重合体フィルムの製造方法および装置に関するものである。

【従来の技術】
ポリビニルアルコール(以下、「PVA」という。)系重合体フィルムは、一般に、キャスティング法(溶液流延法)により製造される(たとえば、特公昭51−23981号公報参照)。従来の製造方法は、PVA系重合体のチップをタンク内で溶媒に溶解して混練することで原液を得、この原液をスリット状の開口から、回転するドラムの外周に流し出して流延させるとともに、乾燥させてフィルムを得ていた。

【発明が解決しようとする課題】
しかし、上記従来技術では、PVA系重合体のチップをタンク内で溶媒に溶解して混練するので、混練が不十分となったり、原液中の気泡が脱泡されにくいことから、均質な原液が得られない。そのため、フィルムの品質が低下するおそれがある。

また、上記従来技術は、回転するドラム上で原液を乾燥させるが、このドラムは製造や運搬上の制約から、直径4m程度以上の大型のものは得られないので、乾燥時間を充分長く設定すると、ドラムの周速度が遅くなるから、ラインの生産能力が低下する。

一方、フィルムが十分に乾燥していないうちに、フィルムをドラムから剥がすと、以下のような問題点が発生する。
1)幅の広い膜をロールから均一に剥離することができないので、剥離時のむらにより、厚薄むら(厚さのむら)を生じる。
2)乾燥が不十分な場合には、乾燥が十分な場合に比べ、剥離時の張力を大きくする必要があり、また、フィルムの強度も小さいことから、フィルムの長さ方向に大きな分子配向が生じる。この分子配向は、剥離時のネックインおよび剥離むらにより、フィルム両端部が大きく、また、中央部においても剥離むらによって、大きな分子配向むらを生じる。この分子配向の度合いは、複屈折率によって測定される。

これらの1),2)の問題に起因して、レタデーション(複屈折率×膜厚)の値が高くなり、特に、図4の破線で示すように、幅方向の両端部において、レタデーションの値が高くなるとともに、レタデーションのむらも大きくなる。
また、上記2)の問題により、フィルムの長さ方向に大きな分子配向を生じることから、乾燥後のフィルムの長さ方向の延伸性が低下する。

この発明は上記従来の問題に鑑みてなされたもので、品質および生産性の優れたPVA系重合体フィルムの製造方法および装置を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、この発明方法は、まず、密閉した耐圧の第1タンク内を加温しながら攪拌することにより、PVA系重合体を溶媒で溶解し、第1タンク内を上記溶媒の蒸発により昇圧させて原液を製造する。ついで、この原液を第2タンク内へ供給し、この供給した原液を上記第2タンク内で一時的に貯留して攪拌しながら脱泡する。この後、上記第2タンク内の原液をダイに一定量ずつ送り出す。一対のローラ間に架け渡されて走行するオーステナイト系ステンレスベルト上に、ダイから原液を流延する。この流延した原液を上記ベルト上で乾燥させる。

また、この発明装置は、第1タンク、第2タンクおよびスクリューポンプで原液を製造し、ベルト製膜機で製膜することを特徴とする。つまり、この発明装置は、まず、PVA系重合体を溶媒で溶解するとともに攪拌して原液を製造する密閉型の耐圧の第1タンクと、この第1タンク内を加温して上記溶媒の蒸発により第1タンク内を昇圧させる加温装置と、上記第1タンクから供給された原液を一時的に貯留して攪拌しながら、ベントにより脱泡させる第2タンクと、上記第2タンク内の原液を一定量ずつ送液するスクリューポンプとを備えている。また、スクリューポンプから供給された原液の温度調節をする熱交換器と、原液を昇圧するギヤポンプと、ギヤポンプから供給された原液を幅方向に均一に流し出すダイと、このダイから流れ出た原液をオーステナイト系ステンレスベルト上に流延させるとともに乾燥させるベルト型製膜機とを備えている。上記ベルトは、一対のローラ間に架け渡されて走行する。

【作用】
この発明によれば、PVA系重合体のチップを密閉した耐圧の第1タンク内で加温しながら溶解するので、第1タンク内の圧力が上記溶媒の蒸発により上昇する。そのため、溶媒の沸点が高くなるので、溶媒の温度が上昇するから、チップが容易に溶解する。また、溶解した原液は、第2タンクにおいて一時的に貯留して攪拌しながら、ベントにより脱泡される。このように、溶解・攪拌・脱泡がなされるので、比較的濃度の高い原液であっても、均質な原液を製造することができる。

また、ベルト型製膜機を用いて製膜するので、オーステナイト系ステンレス製のベルトの長さを長く設定することにより、上記原液を長いベルト上で十分に乾燥させることができる。そのため、以下のような利点が得られる。
1)厚薄むらを軽減できる。
2)フィルムの分子配向および分子配向むらを軽減できる。
3)これらの1),2)の作用により、レタデーションの値を低くすることができるとともに、レタデーションのむらを減少させることができる。
4)フィルムの長さ方向の延伸性が向上する。
かかる性能を有するフィルムは、PVA系重合体の溶解用の第1タンク、原液の攪拌および脱泡用の第2タンク、あるいは、ベルト製膜機のいずれか一つを欠いても得ることができない。

この発明は、前述のように、PVA系重合体の溶解用の第1タンク、原液の攪拌および脱泡用の第2タンク、ならびに、ベルト製膜機を組合わせることにより、上記性能を有するフィルムを製造するから、特に、偏光膜、位相差膜に適したPVA系重合体フィルムを提供することができる。

【実施例】
以下、この発明の一実施例を図面にしたがって説明する。
図1(a)において、第1タンク1は一対設けてあり、上部にPVA系重合体のチップの投入口1aと、溶媒(たとえば水)の供給口1bとを備え、下部に原液取出パイプ1cを備えている。上記チップ投入口1aには開閉蓋1dが設けられており、溶媒供給口1bには開閉弁1fが設けられている。上記第1タンク1の外周には、蒸気で第1タンク1内を加温して140℃程度に保持する第1加温装置2が設けられている。この第1タンク1は、投入されたPVA系重合体のチップを溶媒で溶解するとともに、これらの混合物を攪拌羽根1eで攪拌することにより原液Lを製造する。この際、第1タンク1の開閉蓋1dは閉じられて、第1タンク1が密閉されており、かつ、第1タンク1が第1加温装置2により加温されていることから、蒸発した溶媒により第1タンク1内の圧力が上昇する。

2つの第1タンク1の原液取出パイプ1cは、切換弁3を介して、第2タンク5のノズル4に連通している。上記切換弁3は、両原液取出パイプ1cのいずれか一方または両方を開状態または閉状態に設定するものである。

上記第2タンク5は、攪拌羽根5aと、この攪拌羽根5aと同軸上に設けたスクリューポンプ5bを備えている。上記第2タンク5の外周には、温水で第2タンク5内を100℃より若干高い程度に保温する第2加温装置6が設けられている。この第2タンク5は、上記攪拌羽根5aにより原液Lを攪拌する。また、第2タンク5の上部には脱泡用のベント5cが設けられている。第2タンク5の下部に設けられたスクリューポンプ5bにより、原液Lを一定量ずつ送液して、図1(b)の熱交換器30に原液Lを供給する。

上記熱交換器30は、原液Lの温度を温水で均一に100℃程度まで下げるとともに、内部に固定羽根が設けられていて、この固定羽根で原液Lを混ぜながら、原液Lに皮が張らないようにするものである。熱交換器30の下流には、ギヤポンプ7、フィルタ8およびスタティックミキサ9が設けられている。フィルタ8は、原液中のごみを除去するもので、一方、スタティックミキサ9は、多数の固定羽根で原液を攪拌して、原液の温度を均一化した後、原液をダイ10に供給するものである。なお、これらのギヤポンプ7、フィルタ8およびスタティックミキサ9は、必要に応じて設ければよく、必ずしも設ける必要はない。

ダイ10は、図3の正面図に示すように、幅方向Dに長いスリット状の開口10aを有しており、この開口10aから原液を幅方向Dに均一な厚みで下方のベルト13上に流し出すものである。

図1(b)のベルト型製膜機11は、一対のローラ12,12間に架け渡されて走行する無端状の上記ベルト13を有し、上記ダイ10から流れ出た原液をベルト13上に流延させるとともに乾燥させるものである。上記ベルト13は、オーステナイト系ステンレススチールからなり、その外周表面は鏡面仕上げがなされている。このベルト13の外周および内周には、それぞれ、ベルト13の進行方向に空間を仕切る仕切壁14が設けられている。上記ベルト13の外周面および内周面には、図示しない温風機から、80℃〜170℃の熱風Hが吹き付けられて、原液の乾燥を促進している。最も下流のゾーン14Aにおいては、フィルムFを常温の風Cにより冷却しても良い。

右側のローラ12の付近には、剥がしローラ15が設けられており、所定濃度まで乾燥したフィルムFが、剥がしローラ15によりベルト13から剥がされる。ベルト13からの剥離時におけるフィルムFの含水率は、15重量%以下が好ましく、2〜10重量%が更に好ましい。フィルムFは、図2の熱処理機16、調湿機17および検査機18を経て、ワインダ19に巻き取られる。上記熱処理機16は、熱風をフィルムFに吹き付けて、フィルムFの結晶化度などを変化させるものである。上記調湿機17は、フィルムFの湿度を、たとえばウエットベースで5%程度に調整するものである。上記検査機18は、可視光線、赤外線およびベータ線により、それぞれ、物理的な欠損、厚みおよび水分率などを検査するものである。

つぎに、PVAフィルムの製造方法について説明する。
まず、図1(a)の第1タンク1の投入口1aからチップを投入し、供給口1bから溶媒を供給する。また、供給口1bから可塑剤を供給する場合もある。この際、PVA系重合体の濃度は、10〜30%wb〔ウェットベースにおける重量%:(PVA+添加物)×100/(PVA+添加物+溶媒)〕程度に設定する。ついで、開閉蓋1dおよび開閉弁1fを閉じる。この後、第1加温装置2により第1タンク1内を140℃程度に保った状態で、攪拌羽根1eにより、チップと溶媒の混合物を攪拌して、原液Lが得られる。ここで、第1タンク1は密閉されているので、溶媒の蒸発により圧力が上昇するのに伴い、溶媒の沸点が高くなって、溶媒の温度が十分に上昇するから、チップが溶解し易くなる。

第1タンク1の原液Lは、ノズル4から第2タンク5内に移送される。第2タンク5内に一時的に貯留された原液Lは、攪拌羽根5aで攪拌されながら、ベント5cにより脱泡された後、スクリューポンプ5bで一定量ずつ送液される。原液Lは、熱交換器30で100℃まで均一に冷却されて、ギヤポンプ7に送られる。

原液Lは、ギヤポンプ7からフィルタ8に圧送されて、ごみなどが除去された後、スタティックミキサ9により、さらに温度が均一になった後、ダイ10に送られ、図3のように、ダイ10のスリット状の開口10aから、ベルト13上に流出する。この際、原液Lの温度が、ベルト13の幅方向Dについて不均一であると、粘度の相違により流出量が幅方向Dにばらつくので、均一な膜厚にならない。これに対し、前述のように、図1(b)のスタティックミキサ9で温度の均一化を図るので、均一な厚みのフィルムFが得られる。

ベルト13上に流れ出た原液は、ベルト13が矢印A方向に走行することにより流延され、ベルト13上において、熱風Hにより乾燥が促進される。ここで、ベルト13は、ドラムと異なり、長くすることができるので、ベルト13上で十分にフィルムFを乾燥させることができるから、フィルムFをベルト13から容易に剥がすことができる。そのため、図4の実線で示すように、レタデーションが均一でかつ低くなる。しかも、レタデーションが幅方向に均一で、かつ、低いフィルムFが得られるので、フィルムの延伸性が向上する。また、ベルト型製膜機11はそのベルト13を長くすることに特に制約はないから、ベルト13を長くとることによって、乾燥時間を長くできる。したがって、フィルムFを十分乾燥させながら、ベルト速度を速くして、ラインの生産能力を上げることができる。ベルト13の走行速度は、5〜50m/分程度の範囲で適宣選択される。また、ベルト13での滞留時間は、1〜10分程度の範囲で適宣選択される。

また、この実施例のように、ベルト13の走行方向に複数の仕切壁14を設けて、熱風Hをベルト13に当てた場合は、各仕切壁14間において熱風Hの温度を変えることができる。そのため、フィルムFの乾燥状態(乾燥段階)に応じた最適な温度を選択することができる。

この発明において、PVA系重合体の溶媒としては、水が好ましく用いられる。しかし、防爆型の製膜装置を用いる場合には、溶媒として、ジメチルスルホキシド、ジメチルホルムアミド、ジメチルアセトアミド、N−メチルピロリドン、炭素数1〜10のジアミン化合物、炭素数1〜10のトリアミン化合物などの有機溶媒を用いてもよく、これらの有機溶媒のなかでも、ジメチルスルホキシドが好ましい。また、これらの溶媒の混合物でもよい。

PVA系重合体の可塑剤としては、グリセリン、ジグリセリン、トリグリセリン、エチレングリコール、トリエチレングリコール、ポリエチレングリコール、ポリプロピレングリコールなどの多価アルコール系可塑剤およびこれらの混合物が挙げられ、これらの多価アルコール系可塑剤のなかでもグリセリンが好ましい。

図1の耐圧溶解タンク(第1タンク)1にPVA100重量部、グリセリン12重量部を投入し、更に含水率60%wbに相当する水を加え、加熱・攪拌・溶解して原液を得た。
更に第2タンク5で攪拌・脱泡後、ギヤポンプ7でダイ10へ定量供給し、ベルト型製膜機11にて厚さ75μ,幅1.2mのPVA系重合体フィルムを製造した。但し、熱処理は実施しなかった。
以下に、主な製造条件を示す。
こうして得られたフィルムFの物性は、表1に示す通り、厚さむら、レタデーション平均値およびレタデーションむらが小さかった。これはベルト型製膜機11の採用により乾燥時間を長くとれ、フィルムの剥離時の水分を低くすることができるからである。

試験例1と同じ耐圧溶解タンク1、第2タンク5およびベルト型製膜機11を用い、同一条件でフィルムFを成形した後、更に熱処理機16にて熱処理を施し、耐水性を有する厚さ75μ、幅1.2mのPVAフィルムを製造した。
以下に、主な製造条件を示す。
こうして得られたフィルムの物性を表1に示す。
このフィルムは、熱処理を施していながらも、なお、厚さむら、レタデーション平均値およびレタデーションむらが少なかった。

試験例1と同一設備、同一条件で、溶解原液を得た。
ギヤポンプ7でダイ10へ定量供給し、図5に示すキャストロール56および乾燥ロール57を備えたドラム型製膜機で厚さ75μ、幅1.2mのPVAフィルムを製造した。
以下に、主な製造条件を示す。
この方法により得られたフィルムの物性を表1に示す。
比較例1のフィルムは試験例1,2に比較し、厚さむら、レタデーション絶対値およびレタデーションむらが大きいことが分かる。生産性を上げるため、キャストロール56の回転速度を上げていくと、剥離時のフィルム水分が高くなり、厚さむら、レタデーション平均値およびレタデーションむらが更に大きくなった。

【発明の効果】
以上説明したように、この発明によれば、PVA系重合体と溶媒とを密閉型の耐圧の第1タンクで加温・加圧しながら溶解し、更に、第2タンクにおいて一時的に貯留して攪拌しながら脱泡することから、均質でかつ未溶解分や気泡の少ない原液を製造できる。また、スクリューポンプで原液をダイに供給するから、原液の供給量にばらつきが生じにくい。特に、ベルト型製膜機を用いて製膜するので、上記原液を長いオーステナイト系ステンレス製のベルト上で十分に乾燥させることができる。このように、均質でかつ未溶解分や気泡の少ない原液を一定量ずつ供給して、十分に乾燥できるから、フィルムのレタデーション、つまり、品質が向上する。

その一方で、製造や運搬上の制約をあまり受けずにベルトを長くすることができるから、ベルト速度を速くすることができるので、生産性も向上する。
