この発明は、ワイヤーハーネスのサブアッセンブリなどの電線アッセンブリを製造するための方法に関する。

【従来の技術】
自動車などに装着されるワイヤーハーネスの製造工程においては、ワイヤーハーネスの構成単位であるサブアッセンブリを自動生産するための電線アッセンブリ製造装置が用いられる場合がある。この種の装置は、複数種類の被覆電線から適切な種類の電線を選択して所要の長さに切断する調尺ユニットと、この調尺ユニットによって調尺された電線の両端付近の被覆を除去して芯線を露出させるための皮剥ユニットと、皮剥された電線の端部に適切な種類の端子を圧着して端子付き電線を作成するための端子圧着ユニットと、電線に圧着された端子をコネクタハウジングに挿入する端子挿入ユニットとを含む。

端子挿入ユニットは、電線に圧着された端子を把持することができるとともに、複数個のコネクタハウジングを担持するハウジング担持装置に対して進退することができる端子挿入ヘッドを備えている。この端子挿入ヘッドに端子を保持させた状態で、ハウジング担持装置に担持されたコネクタハウジングに向けて端子挿入ヘッドを前進させると、端子がコネクタハウジングに挿入され、このコネクタハウジングの内部で端子とコネクタハウジングが互いに係合する。

上記電線アッセンブリ製造装置の端子圧着ユニット以前の各ユニットは、予め定められた順序で、電線種または端子種の異なる端子付き電線を次々と作成する。そして、端子挿入ユニットは、端子付き電線の端部の端子を、端子付き電線の作成順序に従って、適切なコネクタハウジングの適切な位置に挿入していく。こうして、複数個のコネクタに複数本の端子付き電線が結合されたサブアッセンブリが製造される。

図7は、ハウジング担持装置の一部の構成を簡略化して示す斜視図である。このハウジング担持装置は、角柱状の図板取付け部材30と、この図板取付け部材30の一面にボルトなどで取り付けられた第1端子挿入図板31と、その反対側の面に同じくボルトなどで取り付けられた第2端子挿入図板32とを備えている。図板取付け部材30には、支軸33が挿通しており、この支軸33は、回転駆動機構34によって、正転/逆転可能になっている。端子挿入ユニットの端子挿入ヘッドは、支軸33と直交する端子挿入方向35に沿って進退可能に設けられており、支軸33を回転させることによって、第1または第2端子挿入図板31,32を選択的に端子挿入ヘッドに対向させることができるようになっている。

生産スケジュールデータは、或るサブアッセンブリを構成すべき端子付き電線の個々について、予め設定され、適当な記憶装置に記憶されている。個々の端子付き電線の生産スケジュールデータは、使用される電線の種類を表す電線種データ、調尺される電線の長さを表す切断長データ、使用される端子の種類を表す端子種データ(複数種類の端子の圧着のために複数台の端子圧着ユニットが使用される場合には端子圧着ユニットの番号を表すデータであってもよい。)、芯線部における端子のかしめ高さであるクリンプハイトを表すハイトデータ、ハウジング担持装置に担持されたいずれかのコネクタハウジングのいずれかのキャビティを特定する挿入ポイントデータ、および第1または第2端子挿入図板31,32に対して最後に端子挿入処理が行われる電線であることを表すフラグであるエンドコードを含む。

ハウジング担持装置の回転駆動機構34は、第1および第2端子挿入図板31,32の一方に保持されたコネクタハウジングCに対して挿入すべき全ての端子が挿入されたことに応答して付勢され、図板取付け部材30を二分の一回転して、第1および第2端子挿入図板31,32の他方を端子挿入ヘッドに対向させる。そして、当該他方の端子挿入図板31,32に対して端子挿入処理が行われる一方、上記一方の端子挿入図板31,32からは完成したサブアッセンブリが取り外されるとともに、ハウジング供給装置(図示せず)によって空のコネクタハウジングCが当該一方の端子挿入図板31,32に装着される。この場合の回転駆動機構の回転制御が、上述のエンドコードを参照して実行される。すなわち、或る電線の生産スケジュールデータのエンドコードが「1」である場合に、その電線の端子を挿入した後に、図板取付け部材30が二分の一回転される。

図8(a)は、第1および第2端子挿入図板31,32上で作成されるサブアッセンブリを例示する図解図である。第1端子挿入図板31上では、2種類のサブアッセンブリSUB1,SUB2が作成される。サブアッセンブリSUB1,SUB2は、それぞれ、複数個のコネクタハウジングCに複数本の端子付き電線Wを結合して構成されている。第2端子挿入図板32は、第1端子挿入図板31と実質的に同一の構成を有していて、この第2端子挿入図板32上においても、2種類のサブアッセンブリSUB1,SUB2が作成される。

第1および第2端子挿入図板31,32は、サブアッセンブリSUB1,SUB2を作成するための専用のものであり、他の種類のサブアッセンブリSUB3,SUB4を製造するときには、これに対応した端子挿入図板31A,32A(図8(b)参照)と交換するための段取り変えを行わなければならない。

このような段取り変えは、電線アッセンブリ製造装置全体を停止し、ボルトを外して第1および第2端子挿入図板31,32を図板取付け部材30から取り外し、新たな端子挿入図板31A,32Aを図板取付け部材30に取り付けるようにして行われる。この段取り変えの作業に要する時間は、30分ないし40分である。

【発明が解決しようとする課題】
ところが、上述のような構成では、同時に生産できるサブアッセンブリの種類数が少ないから、最終製品であるワイヤーハーネスを構成するサブアッセンブリの種類が多くなると、それに応じて段取り変えの回数が増大する。したがって、段取り変えのために電線アッセンブリ製造装置を停止している時間が長くなる。そのため、装置の稼働時間が圧迫されるから、生産性が悪くなる。

また、ワイヤーハーネスを構成するサブアッセンブリの種類数が多い場合には、全種類のサブアッセンブリを一度に生産することができないので、必要な種類のサブアッセンブリを必要数だけ順に生産し、最後の種類のサブアッセンブリが生産されるまでは、それまでに生産されたサブアッセンブリを保管しておかなければならない。つまり、サブアッセンブリの作り置きが必要であり、これにより、生産性の向上が妨げられている。

特定種類のワイヤーハーネスが多数生産される場合であれば問題は比較的少ないが、一般に、ワイヤーハーネスは、車種ごとおよび各車種のグレードごとに仕様が異なっている場合が多く、典型的な多品種少量生産品である。したがって、サブアッセンブリの保管時間が長くなればなるほど、また、段取り変えの回数が多くなればなるほど、生産性が著しく阻害されることになる。

また、製品不良が発生すれば、1個または2個のワイヤーハーネスを製造して良品を補充する必要が生じるが、このような場合でさえも、段取り変えが必要とされるから、効率的な生産が行えない。
そこで、たとえば、端子挿入図板31,32を長くして多数種類のサブアッセンブリを同時に生産できるようにすることが考えられるが、この構成では、端子挿入ヘッドの支軸33に沿う方向の移動距離が長くなるから、それに応じて処理時間が長くなる。そのため、生産性の大幅な向上にはつながらない。

上記の他にも、上記の従来技術では、端子挿入図板31,32において同種類のサブアッセンブリが同時に作成されるため、品質管理および保全管理が必ずしも容易ではないという問題もあった。
そこで、この発明の目的は、上述の技術的課題を解決し、一度に生産できる電線アッセンブリの種類数を増大することにより生産性を大幅に向上することができる電線アッセンブリの製造方法を提供することである。

【課題を解決するための手段】
上記の目的を達成するための請求項1記載の発明は、コネクタハウジングを保持するための複数のハウジング保持面を有し、電線結合処理位置に任意のハウジング保持面を選択的に配置させるように変位可能なハウジング保持部材を用いて電線アッセンブリを製造する方法であって、ア.個々の電線に、電線識別コードと、その電線の端子を挿入するべきハウジングが配置されたハウジング保持面を特定するための挿入面コードとを定め、イ.端子挿入処理が行われようとする電線の電線識別コードに対応した挿入面コードを取得し、ウ.取得した挿入面コードに基づいて、ハウジング保持面を上記電線結合処理位置に配置させ、エ.電線結合処理位置に配置されたハウジング保持面に保持された端子を挿入するべきコネクタハウジングに対して、上記電線の端子を挿入し、オ.上記複数のハウジング保持面に保持された全てのコネクタハウジングを対象に、端子挿入処理をすべき全ての電線の端子挿入が終了するまで、上記イ〜エの処理をくり返すことを特徴とする電線アッセンブリ製造方法である。

また、上記電線結合処理位置は、たとえば、端子付き電線の端子をコネクタハウジングのキャビティに挿入する端子挿入処理が行われる位置である。より具体的には、端子を把持した状態でコネクタハウジングに向かって前進して端子を挿入する端子挿入ヘッドによって端子挿入処理が行われる場合には、端子挿入ヘッドに対向する位置である。

請求項1の発明によれば、ハウジング保持面に電線結合処理対象の電線が結合されるべきハウジングを担持させ、電線結合処理を施して該ハウジング保持面上で電線アッセンブリを製造するに当たり、個々の電線ごとにハウジング保持面識別コードを設定して、電線毎にハウジング保持面の切り換えを行なうことにしているから、複数のハウジング保持面に種類の異なる電線アッセンブリを設定し、電線の端子挿入処理終了毎にハウジング保持面の切り換えを行なうことができる。したがって、電線アッセンブリの製造工程における自由度が増大する。

また、複数のハウジング保持面において異なる種類の電線アッセンブリをそれぞれ作成することができるから、同一の装置によって種類の異なる電線アッセンブリが製造される混流生産ができる。これにより、複数種類の電線アッセンブリを組み合わせて構成されるべきワイヤーハーネスの製造工程において、電線アッセンブリ製造装置の段取り変えを可及的に低減し、無くすることさえ可能になる。その結果、ワイヤーハーネスの生産性を大幅に向上できる。

【発明の実施の形態】
以下では、この発明の実施の形態を、添付図面を参照して詳細に説明する。
図1は、この発明が実行される電線アッセンブリ製造装置の概略構成を示す斜視図である。この電線アッセンブリ製造装置は、それぞれ電線種が異なる巻電線1a,1b,1c,・・・・・・のいずれかから被覆電線Wを取り出して調尺するとともに、ほぼU字状に湾曲させて垂下させる調尺装置2と、調尺装置2によって調尺された電線Wの両端部を挟持して順次搬送する搬送装置(図示せず)と、搬送装置によって搬送される電線Wの端部の被覆を皮剥ぎして芯線を露出させる皮剥装置3と、皮剥の良否を検査する皮剥検査装置4と、皮剥された電線Wの端部に複数種類の端子Tのいずれか一種を選択的に圧着して端子付き電線を作成する複数の端子圧着装置5と、端子Tが圧着された端子付き電線Wの両端部を掴んで旋回させる電線受け渡し装置6とを備えている。端子圧着装置5と電線受け渡し装置6との間には、必要に応じて、芯線部におけるかしめ高さであるクリンプハイトが所定値であるかどうかを検査するための品質チェックユニットが設けられる。

さらに、この電線アッセンブリ製造装置は、電線受け渡し装置6から電線Wを受け取って端子Tを所定のコネクタハウジングCに挿入するための端子挿入装置8と、端子挿入装置8によって端子Tが挿入されるコネクタハウジングCを担持するハウジング担持装置9と、このハウジング担持装置9に、空のコネクタハウジングCを供給するためのコネクタハウジング供給装置7とを備えている。

図2は、ハウジング担持装置9および端子挿入装置8の一部の構成を示す斜視図である。端子挿入装置8は、図2におけるX方向に沿って移動可能な移動台81と、この移動台81に支持され、図2におけるY方向(X方向と直交する水平方向)およびZ方向(X方向およびY方向と直交する方向)に移動可能な端子挿入ヘッド82とを備えている。この端子挿入ヘッド82は、電線Wの両端部を挟持してY方向に移動させることにより、当該電線Wの端子TをコネクタハウジングCに挿入するためのものである。

第1および第2端子挿入図板21,22は、それぞれ、複数個のコネクタハウジングCを水平軸Sと平行に所定間隔ごとにセットすることができるように構成されている。図2および図3に示すように、第1および第2端子挿入図板21,22は、それぞれ、コネクタハウジングCを載置するための載置板A1と、載置板A1と協働してコネクタハウジングCを位置決めする治具A2とを備えている。載置板A1と治具A2とは、それぞれ対応するコネクタハウジングCを挿入可能な挿入口A3を区画しており、この挿入口A3にコネクタハウジングCが位置決めされる。また、位置決めしたコネクタハウジングCを止定するために、止定治具A4が載置板A1に設けられており、載置板A1の裏面に取り付けられたシリンダA5によって駆動可能に構成されている。

取付け部材91は、X方向に沿う角柱状の部材であり、その一側面に第1端子挿入図板21が取り付けられており、その反対側の面に第2端子挿入図板21が取り付けられている。第1および第2端子挿入図板21,22は、図示しないノックピンなどにより位置決めされた状態で、各面に着脱可能に取り付けられている。この取付け部材91と第1および第2端子挿入図板21,22が一体となってハウジング保持部材を形成しており、第1端子挿入図板21および第2端子挿入図板22は、第1および第2ハウジング保持面を形成している。

一方の支持部材92には、回転駆動部93が内蔵されている。回転駆動部93は、ロータリアクチュエータ93aの回転を、ギア機構93bを介して図板取付け部材91の支軸91aに伝達することにより、この図板取付け部材91を二分の一回転ずつ回転駆動するものである。そして、この図板取付け部材91は、二分の一回転ずつ回転駆動れる度に、ノックピン等によって位置決めされるようになっている。

図3に示すように、ハウジング担持装置9に対して端子挿入ヘッド82とは反対側には、コネクタハウジング供給装置7が配置されている。このコネクタハウジング供給装置7は、コネクタハウジングCをそれぞれ把持する複数のハウジング把持ハンド74aと、このハウジング把持ハンド74aを支持する支持体74bと、この支持体74bをZ方向に昇降可能に保持するピラー74cとを有している。そして、ピラー74cは、梁74d(図1参照)を介してY方向に変位可能に構成されている。

図4は、第1および第2端子挿入図板21,22上で作成されるサブアッセンブリSUB1,SUB2,SUB3,SUB4を例示した図解図である。この実施形態においては、第1端子挿入図板21上では、2種類のサブアッセンブリSUB1,SUB2が作成される。一方、第2端子挿入図板22上では、第1端子挿入図21上に形成されるサブアッセンブリSUB1,SUB2とは異なる2種類のサブアッセンブリSUB3,SUB4が作成される。

すなわち、この実施形態では、4種類のサブアッセンブリSUB1,SUB2,SUB3,SUB4が混流生産される。
図5は、ハウジング担持装置9の制御に関連する電気的構成を示すブロック図である。電線アッセンブリ製造装置の各部の動作を制御する制御装置100(図1参照)内には、電線アッセンブリの生産に関連する生産スケジュールデータを記憶するための記憶装置101(記憶手段)と、ハウジング担持装置9の回転駆動部93を制御するためのハウジング担持装置制御部102とが設けられている。実際には、制御装置100には、マイクロコンピュータが備えられており、上記ハウジング担持装置制御部102(ハウジング保持部材駆動制御手段)の機能は、マイクロコンピュータが所定の動作プログラムを実行することによって実現される。

生産スケジュールデータは、或るサブアッセンブリを構成すべき端子付き電線の個々について、予め設定されて、記憶装置101に記憶されている。個々の端子付き電線の生産スケジュールデータは、使用される電線の種類を表す電線種データ、調尺される電線の長さを表す切断長データ、使用される端子の種類を表す端子種データ(複数台の端子圧着装置5のいずれかを特定するデータ)、クリンプハイトを表すハイトデータ、ハウジング担持装置9に担持されたいずれかのコネクタハウジングCのいずれかのキャビティを特定する挿入ポイントデータ、および各電線の端子の挿入ポイントが第1および第2端子挿入図板21,22のうちのいずれに存在しているのかを表す挿入面コード(ハウジング保持面識別コード)を含む。第1端子挿入図板21上に挿入ポイントがある場合の挿入面コードは「1」であり、第2端子挿入図板22上に挿入ポイントがある場合の挿入面コードは「2」である。なお、個々の電線の生産スケジュールデータは、各電線を識別するための電線識別コードと対応付けられて、記憶装置100に記憶されている。

ハウジング担持装置制御部102は、記憶装置101の記憶データを参照することにより、端子挿入ハンド82によって把持されて端子挿入処理が行われようとしている電線Wの電線識別コードに対応した生産スケジュールデータから、挿入面コードを取得する。そして、その挿入面コードに基づいて、回転駆動部93の動作を制御する。すなわち、第1端子挿入面21が端子挿入ハンド82に対向している状態で、端子挿入処理対象の電線の挿入面コードが「2」であれば、回転駆動部93を付勢して、図板取付け部材91を二分の一回転させ、第2端子挿入図板22を端子挿入ハンド82に対向させる。同様な状況で挿入面コードが「1」であれは、図板取付け部材91は回転されない。第2端子挿入図板22が端子挿入ハンド82に対向しているときにも同様な制御が行われる。すなわち、挿入面コードが「1」であれば、回転駆動部93が付勢されて図板取付け部材91が二分の一回転され、挿入面コードが「2」であれば、図板取付け部材91の回転位置はそのまま保持される。

なお、表2においては、個々の電線に順に端子挿入処理を施していく過程で図板取付け部材91が二分の一回転されて反転するタイミングに対応する挿入面コードは、丸付き数字で表されている。
このようにしてこの実施形態によれば、個々の電線の生産スケジュールデータに第1または第2端子挿入図板21,22のいずれかを指定する挿入面コードを付加し、これにより、図板取付け部材91を随時反転させるようにしている。このような構成を採用した結果、図4に示すように、第1および第2端子挿入図板21,22上で異なる種類のサブアッセンブリSUB1,SUB2,SUB3,SUB4が同時に作成される。つまり、従来と比較して、ほぼ2倍の種類のサブアッセンブリを同時に作成することができる。

したがって、4種類のサブアッセンブリSUB1,SUB2,SUB3,SUB4が完成すると、これら4種類のサブアッセンブリで構成されるべきワイヤーハーネスの組立作業を直ちに行うことができ、サブアッセンブリを一時的に保管しておく必要がないから、待ち時間が生じることがない。
そして、段取り変えを行うことなく4種類のサブアッセンブリSUB1,SUB2,SUB3,SUB4を一気に生産することができるので、電線アッセンブリ製造装置の稼働率を大幅に向上することができ、これにより、生産性を格段に向上することができる。

とくに、少数のワイヤーハーネスを作成する場合において、段取り変え作業を省くことによって、生産性を大幅に向上できる。とりわけ、1つのワイヤーハーネスを作成する場合でさえも、従来技術では段取り変えが不可避であったが、この実施形態によれば、当該1つのワイヤーハーネスの構成要素となる全サブアッセンブリを、段取り変えをすることなく一気に製造できる。

また、端子挿入図板の長さを長くしているわけでもないので、端子挿入ヘッド82の移動距離が長くなることもない。したがって、4種類のサブアッセンブリSUB1,SUB2,SUB3,SUB4を短時間で一気に製造できる。
さらに、図7および図8を参照して説明した従来技術では、第1および第2端子挿入図板31,32のいずれにもサブアッセンブリSUB1,SUB2が作成され、同種のサブアッセンブリが一対ずつ同時にできあがるので、品質管理および保全管理が複雑になるという問題があった。これに対して、この実施形態によれば、同種のサブアッセンブリが同時に作成されないようにすることができるから、品質管理および保全管理が容易になる。

また、第1および第2端子挿入図板21,22を端子挿入ヘッド82に随時対向させることができるので、4種類のサブアッセンブリSUB1,SUB2,SUB3,SUB4を任意の順序で製造することができる。
これに対して、従来技術の場合には、端子挿入ヘッドに対向している端子挿入図板の全ての挿入ポイントに対する端子挿入処理が完了しなければ図板取付け部材91を反転することができないので、サブアッセンブリごとの生産順序を任意に定めることはできない。

図6は、この発明の第2の実施形態において用いられるハウジング担持装置50の構成を示す図解的な斜視図である。このハウジング担持装置50は、上述の第1の実施形態におけるハウジング担持装置9に代えて用いられるべきものである。このハウジング担持装置50は、角柱状の図板取付け部材51の4つの側面に、それぞれ端子挿入図板61,62,63,64が着脱自在に取り付けられている。このように、図板取付け部材51および端子挿入図板61〜64が一体となってハウジング保持部材を構成しており、端子挿入図板61〜64が4つのハウジング保持面を形成している。
