本発明は、プリプレグシートの改良に関するものである。

【従来の技術】
従来から一般に使用されているプリプレグシートは、常温で流動性を示さない樹脂(但しタックは有する)が、強化繊維シートに含浸されて架体シート上に仮固定された構造を有していた。
ところが常温で流動性を示す樹脂(以下ウェットレジンという)はその取扱性の悪さから実用に至っていないのが現状であり、試験的に作られることがあっても架体シート上にウェットレジンと強化繊維シートが置かれ、さらにその上部に被覆材(以下トップシートという)としてフィルム等が置かれた3層構造とするのが一般的であった。

【発明が解決しようとする課題】
しかしながら、このような構造では使用に際しトップシートの剥離はウェットレジンの表面張力のため極めて困難であり、またウェットレジンは架体シートとトップシートとの間に流れ出して樹脂含有率の変動を来すと同時に汚れ等の問題を引き起こす原因ともなっていた。
本発明は、上記問題点を解消し、トップシートの剥離が容易でウエットレジンの流れ出しのないプリプレグシートの提供を課題とする。

【課題を解決するための手段】
上記課題は、常温で流動性を有する樹脂と強化繊維シートとから成る構成物が架体シート上に置かれ、この架体シートが構成物の両端に於いて折返されて構成物を包み込んでいるプリプレグシートの巻取り体であって、この架体シートが片面に凹部を有し他方の面に凸部を有するエンボスフィルムであり、構成物が架体シートの凹部を有する面上に置かれているプリプレグシートの巻取り体によって解決される。

以下本発明を図面によって詳細に説明する。
図1は、本発明のプリプレグシートの1例を示す斜視図で、同図において矢印はプリプレグシートの長手方向を示す。
ウェットレジンと強化繊維シートから成る構成物(1)の巾方向の両端に於て、架体シート(2)が構成物(1)の上部に折返され、構造物(1)を両端部に於て包み込んでいる。架体シートの折返された部分の長さは、通常約20〜100mm程度であるが、全周に及んでも差し支えない。

本発明で用いられる強化繊維シートは、炭素繊維,ガラス繊維などの一方向シート,クロス等であり、その種類を特に限定するものではない。
また、常温で流動性を有するウェットレジンは、一般には常温で数万ポイズ以下の粘度を有するレジンであるが、本発明に於いてはその種類及び粘度を限定するものではなく常温(およそ35℃以下の大気温)で流れが生ずる様な樹脂であればよい。

さらに、ウェットレジンと強化繊維シートから成る構成物は、ウェットレジンが強化繊維シート中に完全に含浸された状態、又は架体シート(2)上に塗布されたウェットレジンに強化繊維シートが重ねられた所謂未含浸状態、或いはこれらの中間の状態即ち含浸状態と未含浸状態の混在状態の構成物である。

本発明に用いられる架体シートは、ウェットレジンを通過させないシートであり、その材質を限定する物ではなく一般にはポリオレフィンフィルムが適当である。特に、100ミクロン以下のポリオレフィンフィルムにエンボッシングによりその表面に凹凸部を形成せしめたエンボッシングフィルムであることが特に好ましい。

この様なエンボスフィルムを架体シートとして用いる場合には、図2(本発明のプリプレグシートの他の例を示す斜視図)に示す様に凹部を有する面(2−1)にウェットレジンと強化繊維シートの構成物(1)を置き、その両端部に於て凸部を有する面(2−2)が上部になる様に使用される。この様な使用例に於ては架体シートと共にプリプレグシートを巻込む時にはその層間の付着力を低減し、剥離を容易にすると同時に両端部に於てフィルム間に間隙が生ずるためウェットレジンの表面張力によるにじみ出しを防止することが可能になる。さらに、強化繊維シートに未含浸部が存在するときには時間の経過と共に含浸が進行し、置換された空気の排出経路となって含浸促進の効果が発揮される。

また、逆の使用方法[エンボスの凸部を有する面(2−2)に構成物(1)を置き、折返し部で凹部を有する面(2−1)が上部となるように使用する方法]も適用可能である。この方法はプリプレグを積層後架体シートの剥離を容易にするのに有効であり、ウェットレジンの滲出防止と含浸促進効果は程度の差こそあれ維持される。

この様な効果を奏するシートとしては、上述の片面に凹部他面に凸部を有するシートの他、両面に凹凸部を有するシート、又は何れかの面に凹部又は凸部を有するシートを挙げることができる。また凹凸部は線状又は点状(面を含む)であることが好ましい。
以下実施例により本発明をさらに具体的に説明する。

厚さ30ミクロンのポリプロピレンフィルムの長手方向に対し、±45°に2.5mmピッチ、高さ0.15mmの線状凸部(他面は線状凹部となる)を有する巾40cmのエンボスフィルム(片面に凸部、他面に凹部がある通称ダイヤ柄と云われるエンボスフィルム)の凹部を有する面に常温で流動性を有する粘度30ポイズ(20℃)のエポキシ樹脂を巾30cm、塗布量180g/m2 の割合で塗布した上に300g/m2 の目付を有する巾30cmの一方向炭素繊維シートを重ねてエンボスフィルムの両端約5cmを図2に示す様な形に折返し、ガイドを用いて連続的に折返して、図2の如く上部が内巻となるように(即ち一方向シートが内側、エンボスフィルムが外側となるように)巻取った。
巻取ったプリプレグシートを24時間放置後も、巻取られたプリプレグシートの側面からのウェットレジンの滲出しは全く見られず、またウェットレジンは完全に一方向シート内に含浸されており、さらにエンボスフィルムの剥離も極めて容易であった。

【発明の効果】
本発明のプリプレグシートは、トップシートの剥離が容易でウエットレジンの流れ出しがなく、これによってウエットレジンを用いたプリプレグシートの実用化が可能となり、しかもプリプレグシートの製造に於てウエットレジンを単に強化繊維シート上に置いておくだけで含浸可能となり、その工業的効果は極めて大である。
