次に、本実施形態の硬化オーバーレイ型マットレスに用いられる硬化ポリエステルシートの製造工程の流れについて簡単に図5を参照しながら説明する。一例として、本実施形態の硬化オーバーレイ型マットレスに用いられる硬化ポリエステル枕部材の製造では、巨大なベルトコンベヤーを配した製造ラインを利用することができ、初めに、製造に従事する職人が原料のポリエステル綿として、通常のポリエステル綿、再生ポリエステル綿、および低融点ポリエステル綿を手などでちぎりながらシート加工機に導入する(手順S10)。このシート加工機では、導入されたポリエステル綿を良く混ぜることができ、混ぜ合わされたポリエステル綿を平たく押し伸ばす(手順S12)。次に、流れ作業の中でシート加工機から排出されたポリエステル綿シートを何枚かの枚数のシートが重なるように積層させ(手順S14)、次いで熱ロールで加熱しながら積層されたシートを圧縮する(S16)。この圧縮工程で積層されていたポリエステル綿シートはその厚みが大きく減少されるように加工される。本実施形態の硬化ポリエステルシートの製造工程では、圧縮した後に引き続いて熱処理を施して(手順S18)、通常のポリエステル綿が圧縮されたまま熱を付与して低融点ポリエステル綿を溶かしで全体に広げ、最後に冷却風を当てることで瞬時に硬化させて硬化ポリエステルシートを固めることができる。硬化された硬化ポリエステルシートは、大きな糸鋸やレーザービームなどの切断装置を利用して切断され(手順S20)、最終的には大型のサイズの硬化ポリエステルシートからなる硬化オーバーレイ型マットレスを得ることができる(手順S22)。 Next, the flow of the manufacturing process of the hardened polyester sheet used for the hardened overlay type mattress of this embodiment will be briefly described with reference to FIG. 図11は組み立て寝具に用いられる台の他の一例を示す斜視図であり、硬化高反発オーバーレイ型マットレス10の下部に配される台は、複数の部分台を構成する複数の液体収納容器74であり、本実施形態では全部で4つの矩形の液体収納容器74が置かれている。4つの液体収納容器74の上面76は、少しの隙間があるものの例えば240cm×240cm程度の大きさの平面を構成し、その上に硬化高反発オーバーレイ型マットレス10を載置することができる。液体収納容器74は例えばポリプロピレン樹脂やポリエチレン樹脂などの樹脂製であり、あるいは塩化ビニル樹脂やその他の軟質の樹脂などにより製造される。液体収納容器74の上面76を柔らかな素材で形成することで、本実施形態の組み立て寝具をウオーターベットにすることも可能である。液体収納容器74の上面には、液体の注入口78が設けられており、そこから水などの液体を注入できる。液体収納容器74に貯蔵されていた水は災害時には、風呂や洗濯、トイレなどの生活用の水としても利用できることになる。

図13、14は本考案の硬化高反発オーバーレイ型マットレスの変形例を示す。図13は2層構造のシートを示しており、下層は硬化ポリエステルシート40であり、上層はウレタンシート42である。それぞれの樹脂層の厚みは任意に調整でき、硬い硬化ポリエステルシート40だけでは固すぎるという場合に、上層のウレタンシート42が柔らかさをもたらす。このような構成でも下層の硬化ポリエステルシート40は芯として機能して、窪みなどの発生を抑えることができる。また、図14は上層と下層は硬化ポリエステルシート44、40であり、中間層はウレタンシート42である。このような3層構造とすることで、両面を硬化ポリエステルシート44、40の面としながら、シート自体の剛性を中間層のウレタンシート42の厚みで調整できる。
