Abstract
Description
・Zピン:積層した強化材に対して用いるが、挿入プロセスにおいて重大な微細構造欠陥が発生(また、これにより、複合材の面内特性が低下)するため、現在は使用されていない。
・スティッチング:ドライファイバーのプリフォームに対して用いるが、挿入プロセスにおいて重大な微細構造欠陥が発生する(また、これにより、複合材の面内特性が低下する)ため、現在は使用されていない。
・三次元(3D)織物/3Dニット状(knitted)/3Dブレード状(braided)のプリフォーム。通常は、液状材成形法において適用される。ただし、製造プロセスにおいて3Dプリフォーム内で繊維の配列に乱れ(fiber misalignment)が生じるため、これらのプリフォームは、特定の幾何形状に限定されおり、航空機用の一体構造体に適用することは難しい。

- 複合材製品であって、
複数のファイバートウと、複数のピンと、を含み、
前記ピンの各々は、前記ファイバートウで囲まれた別々の隙間を通り、
前記ピンの各々は、前記ファイバートウのうちの少なくとも1つのファイバートウの表面に接合されており、
さらに、前記ファイバートウ及び前記ピンと結合した樹脂を含み、
前記ピンは、前記複合材製品における亀裂の進展を抑制する物理的なバリアを構成する、複合材製品。 - 前記ファイバートウは、複数のプライ又はレイヤに配置され、前記隙間は、前記レイヤ又プライのうちのいくつかを貫通し、前記隙間は、複数の異なるレイヤ又はプライにおけるファイバートウに囲まれている、請求項1に記載の複合材製品。
- 前記ピンの各々は、前記ファイバートウ間の前記隙間の体積の少なくとも90%を満たす、請求項1又は2に記載の複合材製品。
- 前記ファイバートウのうちの少なくとも1つは、ねじれのないファイバートウであり、前記ピンのうちの少なくとも1つは、前記ねじれのないファイバートウの前記表面に接合されている、請求項1〜3のうちのいずれか1つに記載の複合材製品。

- 前記ピンのうちの少なくとも1つは、プライの間に幅広部分を有する、請求項1〜5のうちのいずれか1つに記載の複合材製品。
- 前記ピンは、前記樹脂及び前記ファイバートウに接合する、請求項1〜6のうちのいずれか1つに記載の複合材製品。
- 前記ピンの各々は、前記隙間からアンカーを引き出して形成される、請求項1〜7のうちのいずれか1つに記載の複合材製品。
- 前記ファイバートウは、複数のプライに配置され、前記ピンのうちの少なくとも1つは、前記複数のプライのすべては貫通しない、請求項1〜8のうちのいずれか1つに記載の複合材製品。
- 前記ファイバートウは、複数のプライに配置され、前記ピンのうちの少なくとも1つは、前記複数のプライのすべてを貫通する、請求項1〜9のうちのいずれか1つに記載の複合材製品。
- 前記プライの両側に堆積させた材料レイヤをさらに含み、前記ピンは、前記プライの両側の前記材料レイヤに連結する、請求項1〜10のうちのいずれか1つに記載の複合材製品。
- 複合材製品の製造方法であって、
(a)複数のファイバートウ、及び、前記ファイバートウで囲まれた複数の隙間を提供することと、
(b)前記隙間のうちの複数の隙間に材料を堆積させて、それぞれが別々の前記隙間を通る複数のピンを形成することと、を含む方法。 - 前記ファイバートウが、1つ以上のプライに配置される請求項12に記載の方法であって、
ステップ(a)及び(b)を繰り返し、各プライの積層後、プライ毎に前記材料を前記隙間に堆積させ、その際に、次の前記プライにおいて前記隙間に堆積させた前記材料の少なくとも一部が、先の前記プライにおいて前記隙間に堆積させた前記材料に位置合わせされ、接続されるようにし、これにより、前記プライのうちの複数を貫通する前記ピンが形成されることをさらに含む、方法。 - 前記ファイバートウが、1つ以上のプライに配置される請求項12又は13に記載の方法であって、
ステップ(a)を繰り返して、順次積層された複数のプライを得ることと、
前記ステップを繰り返した後に、ステップ(b)を実行して、前記プライのうちの少なくともいくつかを貫通するピンを形成することと、をさらに含む、方法。 - 前記ファイバートウが、1つ以上のプライに配置される請求項12〜14のいずれか1つに記載の方法であって、前記ピンを形成した後の後処理ステップにおいて、前記ピン及び前記プライを加熱して、前記ファイバートウに対する前記ピンの接合強度を高めることをさらに含む、方法。
- 付加製造技術を用いて前記材料を堆積させることをさらに含み、前記付加製造技術を用いて前記材料を堆積させる間に、前記ピンが前記ファイバートウに接合する、請求項12〜15のうちのいずれか1つに記載の方法。
- 請求項12〜16のいずれか1つに記載の方法であって、
前記材料を堆積させることは、
(i)吐出口とベースレイヤを互いに対して相対的に、先ずx−y平面内で移動させ、次いでz方向に移動させ、この移動の間に、前記材料を前記吐出口から前記ベースレイヤと前記隙間のうちの1つに堆積させて、前記ベースレイヤ上にアンカーを形成することと、
(ii)前記吐出口から前記材料を吐出させない状態で、前記吐出口と前記ベースレイヤを互いに対して相対的に移動させ、これにより前記アンカーの一部を延伸させて前記ピンを形成することと、
(iii)前記ピンを前記吐出口から切り離し、前記吐出口と前記ベースレイヤを互いに対して相対的に移動させて、前記吐出口を次の前記隙間の上方に位置させることと、
(iv)上記(i)〜(iii)のステップを繰り返して、前記複数のピンを形成することと、を含む、方法。 - 前記ファイバートウは、1つ以上のプライに配置され、
前記ファイバートウの各々は、直径が少なくとも2mmであり、少なくとも1000本のファイバーを含み、前記ファイバーは、熱可塑性材料、ガラス繊維、ケブラー、及び、炭素のうちから選択された少なくとも1つの材料を含み、
各隙間の直径は、少なくとも2mmであり、
各プライの厚みは、2〜10mmの範囲であり、
各ピンは、厚みが2〜5mmの範囲であり、ポリアミド、ポリエーテルケトン、ポリエーテルエーテルケトン、ポリエーテルケトンケトン、ポリイミド、ポリエーテルイミド、及び、ポリフェニルスルホン、並びに、その混成物のうちから選択された少なくとも1つの熱可塑性材料を含み、
各ピンの長さは、1〜3mmの範囲であり、
