しかしながら、上述のように、フェノール樹脂は最終的には耐火物中に炭素を残すことになる。樹脂由来の炭素は、「残炭」と称されている。フェノール樹脂の残炭率は約40質量%、耐火物へのフェノール樹脂の添加量は5〜10質量%であることから、耐火物中の残炭含有量は2〜4質量%程度となる。この残炭含有量は、モル比率に換算すると約15モル%以上と非常に高い量といえる。また、残炭は、微細な炭素粒子から構成されるもので、反応性も非常に高い。したがって、残炭を含む耐火物では、黒鉛不含のノンカーボン材であっても、高温で耐火物中の残炭が、シリカなどの酸化物と反応して多量のCOなどのガスを発生させる。それ故、特許文献2ないし5に開示されているノンカーボン材は、黒鉛等の炭素原料を未添加であっても、耐火物がカーボンを含まないことを意味するものではなく、即ち、バインダー起因のカーボンについて考慮されておらず、単に、バインダー起因以外のカーボンを含まない、あるいは黒鉛などの炭素原料を含有しないということを意味しているに過ぎない。このため、ノンカーボン材と称する耐火物であっても、バインダー起因のカーボンを含む材料では、前述のような炭素原料を含有する耐火物と溶鋼の反応の場合と同様に、残炭を有する耐火物の溶鋼と接している稼動面に溶鋼中アルミナ介在物付着の起点となる網目状アルミナ層が形成される。

On the other hand, when the cross-sectional dimension of the test piece after the test was larger than that before the test, it was determined that an adhesion layer was formed. In this case, the adhesion layer thickness of alumina (55% by mass) -silica (20% by mass) -graphite (25% by mass) material (comparative product 2) using a normal phenol resin as a binder is defined as a reference (1.0). It was judged that the smaller the adhesion index, the higher the adhesion resistance of the material.
The Al killed steel used in the molten steel immersion test contains 0.04% by mass of the Al component. 溶鋼浸漬試験の結果から、本発明品は、いずれの場合も溶損量が少なく、また、アルミナの付着が抑制されていることがわかる。
これに対し、比較品1は、溶融石英質であり、溶鋼と反応して溶損するため、アルミナの付着は起こらないが、溶損が大きく好ましいものではなかった。
比較品2は、一般的に使用されるアルミナ−シリカ−黒鉛質であり、黒鉛を25質量%含有するとともに、フェノール樹脂を外掛け8質量%添加して成形焼成しているため、耐食性は十分であるが、アルミナの付着が多く好ましいものではなかった。
比較品3は、所謂ノンカーボン材で、黒鉛を含有しないが、フェノール樹脂を外掛け8質量%添加して成形焼成しているため、黒鉛を含有する比較品2と比べればアルミナの付着量は低減しているものの、十分とは言い難いものであった。
比較品4は、バインダーとして特許文献2に例示されているリグニンスルホン酸を用いた例であるが、溶損指数が大きくなった。これは、還元焼成後にバインダーが消失して十分な結合強度が得られず、耐火物粒子が流出したことによると判断される。
比較品5は、ノンカーボン材のバインダーを無機バインダーである燐酸アルミニウムとした場合であるが、アルミナの付着が認められた。溶鋼と接する部分では原料及びバインダー起因の炭素成分を含まないため、アルミナの付着を低減できるものの、珪酸アルカリ水溶液の効果で説明したとおり、通気性を低下する効果と溶鋼との濡れ性を改善する効果が発揮できないために、アルミナ付着を抑制できなかったものである。
比較品6は、ノンカーボン材のバインダーとしてフェノール樹脂と珪酸ナトリウムを併用した場合である。アルミナの付着が認められたが、これはフェノール樹脂起因の残炭がアルミナ付着に影響したためである。

また、比較品の浸漬ノズルは、比較品3を内孔体としたもので、浸漬ノズルの母材には、比較品2を用い、スラグラインには、ジルコニア87質量%、カーボン13質量%からなる耐火物を用いた。なお、内孔体の厚さは5mmとした。2ストランドの連続鋳造機において、本発明品および比較品の浸漬ノズルを同一タンディッシュの鋳造に使用し、使用後内孔体稼動面の付着状態を調査した。溶鋼は低炭アルミキルド鋼であった。
8chの溶鋼(2400t)を鋳造した結果、比較品の浸漬ノズルには、内孔体稼動面に厚み14mmの付着層が形成されているのに対して、本発明品の浸漬ノズルの内孔体は溶損と付着物ともほとんど生じなかった。
このように、本発明品の浸漬ノズルの優位性は明確である。
