インソール成形装置26は、空気を注入することにより変形自在で、前記空気を抜くと変形状態を維持する特殊なマットから構成され、顧客の左右の足それぞれの足型を前記マットで採取した後、加熱した熱可塑性樹脂のシートを前記足型においた状態で顧客の左右の足それぞれで前記熱可塑性樹脂のシートを踏みつけることにより、顧客の左右の足それぞれに倣って前記シートを変形させる装置である。このため、インソール成形装置26近傍には、熱可塑性樹脂のシートを加温するヒータ(図示略)も配置しておく。硬化したシートは、別途得られた顧客の足に関する情報に基づいて、店員がコルクや緩衝材を適宜取付けて厚み、固さ又は弾力性等を調整し、グラインダー32及びポリッシャー33で外形状を整えることにより、インソールとなる。

工房区画3は、アッパーモジュール51及びアウトソール52を接着し、アウトソール52の余剰を切除及び研磨する製造作業する場所で、乾燥工程を含めて、ほとんどが透明な仕切壁12を通じて見ることができる。本例の工房区画3は、通路に面した前面側から作業台37a、移送用コンベア316、乾燥用コンベア315及び乾燥装置31を並べ、工房区画側ドア121を挟んで手前側、乾燥装置31の搬出口313に面して刺繍ミシン36、圧着装置38aを配置し、前記工房区画側ドア121を挟んで奥側にグラインダー32(仕上装置)を配置している。また、左側の外周壁面11に沿って、手前側からサンダルミシン35、八方ミシン34、漉き器39、作業台37b、圧着装置38b、ポリッシャー33(仕上装置)を配置し、これらの上方かつ左側の外周壁面11にラスト保管棚40を取り付けている。

乾燥装置31は、横長の開口である搬入口312及び搬出口313を備えた直方体外形の半密閉空間311に内蔵する乾燥用コンベア315を挟む縦壁を透明にし、透明な仕切壁12に前記縦壁を添わせて配置している。これにより、顧客は、透明な仕切壁12及び透明な縦壁を通じて販売区画2から半密閉空間311を覗くことができる。半密閉空間311は、乾燥用コンベア315に向けた赤外線ヒータ及び温風送風機を備え、前記乾燥用コンベア315に運ばれてくるアッパーモジュール51の中底512やアウトソール52に塗られた接着剤の溶剤を強制蒸発させる。蒸発した溶剤は、半密閉空間311に接続された排気ダクト314からフィルタ(図示略)を通じて外部に放出される。搬出口313は、アッパーモジュール51又はアウトソール52を感知する近接センサーが設けられる。乾燥用コンベア315は、前記近接センサーが搬出口313から出てきたアッパーモジュール51又はアウトソール52を感知すると、停止させる。

本例の乾燥装置31は、正面から見て左方向に曲がる透明な仕切壁12に沿って、乾燥用コンベア315に連続する移送用コンベア316を上流側に設けている。本例の乾燥用コンベア315及び移送用コンベア316は、無端ベルトが周回するベルトコンベアである。移送用コンベア316は、透明な仕切壁12の曲がりに合わせて、直線コンベア(無端ベルトが同幅で直線上に延在するコンベア)と角部コンベア(無端ベルトが平面視扇状に形成されたコンベア)とを組み合わせて構成している。また、移送用コンベア316の上流側に、アッパーモジュール51の中底512やアウトソール52に接着剤を塗布する作業台37aを配置している。

圧着装置38a,38bは、接着剤を塗布したアッパーモジュール51とアウトソール52と圧着させる装置である。本例の靴製造システムでは、2種類の圧着装置38a,38bを工房区画3に配置し、使い分けしている。乾燥装置31下流側にある圧着装置38aは、ラスト54を入れたアッパーモジュール51とアウトソール52とを全体にわたって圧着させるもので、乾燥装置31を通過してきたアッパーモジュール51とアウトソール52とを取り扱う。外周壁面11に沿った側にある圧着装置38bは、アッパーモジュール51とアウトソール52とを、部分的に圧着させるものである。このように、圧着装置38a,38bは、異なる構成を複数配置すると便利でよいが、同種の構成を複数配置してもよい。

グラインダー31は、アウトソール52やインソール53の余剰を切除する仕上装置で、ポリッシャー32は、前記グラインダー31で余剰を切除したアウトソール52やインソール53の縁部をバフにより磨き上げる仕上装置である。グラインダー31及びポリッシャー32は、いずれも端材又は粉塵を発生させるので、工房区画3に向けて内開きの工房区画側ドア121の開いた扉より奥側に配置して、前記開いた扉を介在させて、前記工房区画側ドア121から端材又は粉塵が販売区画2へ飛散させないようにしている。

八方ミシン34は、アッパーモジュール51の大きさ又は形状を調整するため、例えば一部切断又は切除したり、漉き器39で薄くしたアッパー511を再び縫着したり、装飾用の皮革又は金具を前記アッパー511に縫着したりするミシンである。サンダルミシン35は、足の甲を押さえるベルトをアッパーモジュール51に縫着するミシンである。刺繍ミシン36は、刺繍糸でアッパーモジュール51を装飾するミシンであある。いずれのミシンも、従来の靴の製造作業に用いられている。本例の工房区画3は、八方ミシン34及びサンダルミシン35は、外周壁面11に沿った位置に配置しているが、見栄えのする刺繍ミシン36は、透明な仕切壁12に沿って配置し、販売区画2から顧客が装飾の状態が見えるようにしている。

ラスト保管棚40は、移送用コンベア316及び乾燥用コンベア315にアッパーモジュール51を逆さ姿勢で載せる際、前記アッパーモジュール511に装着し、接地脚となるラスト支持治具55を取り付けて支持される多数のラスト54を陳列状態で保管する棚である。本例の靴製造システムでのラスト54は、乾燥工程でのみ使用するが、例えばアッパー511及び中底512を別々に選択させる場合、前記アッパー511の吊り込みに使用される。ラスト54は、靴の製造作業上最も特徴的な治具であるため、外周壁面11に沿ったラスト保管棚40に並べて保管し、透明な仕切壁12を通じて販売区画2からよく見えるにようにしている。

本発明の靴製造システムは、顧客又は店員が選択したアッパーモジュール51とアウトソール52とを接着し、前記アッパーモジュール51にインソール53を挿入することにより、セミオーダーメイドの靴5を製造する。このため、前記靴5を構成する要素は、図4に見られるように、上からインソール53、アッパーモジュール51、そしてアウトソール52しかない。アッパーモジュール51及びアウトソール52の選択は、顧客の足の大きさや形状に合わせる働きのほか、外観的なデザインの決定する意味を有する。インソール53は、後述するように、顧客の左右の足それぞれに合わせて成形することで、靴5を足に適合させる働きを有する。

靴の製造作業を説明する。まず、販売区画2において、顧客又は店員は、アッパーモジュール51及びアウトソール52を選択する。このとき、顧客には自分の好みに合わせてデザインの観点からアッパーモジュール51及びアウトソール52を選択させるとよい。これに対し、店員には顧客の左右の足の大きさや幅、足の甲の感じから、履き心地がよくなるようなアッパーモジュール51及びアウトソール52を選択させる。ここで、3次元形状計測装置22、踏み圧分布計測装置23、足裏画像取得装置24及び加速度分布計測装置25により足に関する情報が得られていれば、店員は前記情報を元に、アッパーモジュール51及びアウトソール52を選択する。

移送用コンベア316に載せられたアッパーモジュール51及びアウトソール52は、乾燥装置31に向かう間、接着剤の溶剤を自然蒸発させる。自然蒸発による溶剤の量は、移送用コンベア316の移動時間で増減調整される。そして、アッパーモジュール51及びアウトソール52は、移送用コンベア316から乾燥用コンベア315に移し替えられて乾燥装置31の半密閉空間311に移動し、接着剤の溶剤を強制蒸発させる。強制蒸発による溶剤の量は、半密閉空間311におけるヒータ温度、温風温度及び温風量で決定され、乾燥用コンベア316の移動時間で増減調整される。こうして、接着剤の溶剤を自然蒸発及び強制蒸発させたアッパーモジュール51及びアウトソール52は、乾燥用コンベア315によって、半密閉空間311の搬出口313から出てくる。本例の靴製造システムの乾燥装置31による乾燥時間は、10分前後が目安である。

搬出口313から出てきたアッパーモジュール51及びアウトソール52が近接センサーに感知されと、乾燥用コンベア315は停止し、前記搬出口313付近でアッパーモジュール51及びアウトソール52を待機させる。店員は、こうして搬出口313から出てきたばかりのアッパーモジュール51及びアウトソール52を貼り合わせ、透明な仕切壁12に沿って配置された直近の圧着装置38aへ持っていく。そして、前記圧着装置38aによりアッパーモジュール51及びアウトソール52を圧着することにより、図5に見られる半完成品ができあがる。

半完成品ができ上がった後、又は乾燥時間を利用して、顧客の左右の足それぞれを型取りしたインソール53を成形する。本例の靴製造システムでは、販売区画2に配置されたインソール成形装置26を利用する。具体的には、インソール成形装置26により足型を採取し、前記足型と顧客の足で変形可能に加温した熱可塑性樹脂のシートを挟むことにより、顧客の左右の足それぞれに倣って変形した前記シートを得る。そして、店員がコルクや緩衝材を前記シートに適宜取り付け、更に前記シートの外形状をグラインダー32及びポリッシャー33で整えることにより、インソール53が完成する。本例の靴製造システムにより成形されるインソール53は、顧客の左右の足それぞれの足型に倣って変形し、店員の判断によってコルクや緩衝材が取り付けられて触感が改善されており、セミオーダーメイドの靴5としての履き心地を大きく向上させる。

こうしてでき上がったインソール53を半完成品のアッパーモジュール51に挿入すると、図6に見られるように、セミオーダーメイドの靴5が完成する。上述のように熱可塑性樹脂のシートを用いたインソールの成形は、前記シートの効果までは数分程度で済み、コルクや緩衝材の取り付け、グラインダー32及ポリッシャー33により切除及び研磨もそれほど掛からない。なによりも、接着剤の溶剤を蒸発させる乾燥工程が10分程度と短いため、本例の靴製造システムは、靴の製造時間を約30分に収めることができる。短い製造時間は、アッパーモジュール51及びアウトソール52を選択させる簡素なセミオーダーメイドを採用し、乾燥装置31を用いて乾燥時間を大幅に短縮できたことによる。

このように、本発明の靴製造システムは、アッパーモジュール51及びアウトソール52を選択した後に貼り合わせ、別途成形したインソールを前記アッパーモジュール51に挿入するだけの手順により、製造時間を短縮しながら、顧客それぞれに要望を入れたセミオーダーメイドの靴5を、これまでレディメイドの靴を販売していた一般の販売店でも提供できるようにする。しかも、製造作業をパフォーマンスとして顧客に見せ、宣伝作用も期待できる。こうして、本発明は、一般の販売店に好適な集客手段(セミオーダーメイドの靴、宣伝作用を有する製造作業)を提供する。
