(2) 額縁の外側壁面は、底面に対してほぼ直角に立ち上がるものであるので、段ボール箱を積み上げたときに形成される壁面は、鉛直面に近いものとなる。よって、多段多列に積みやすく、破損・座屈の恐れも小さい。

図1は、本発明に係る段ボール箱1(以下「本発明段ボール箱1」という)の一例を示すものである。本発明段ボール箱1の寸法は、梱包される板状部材の寸法、梱包枚数に基づいて予め設計されたものである。また、図2はそのブランクシート状態を示す。なお、本発明段ボール箱1は、蓋体を具備するのが基本であるが、従来の蓋体と同様であるため、本明細書においては詳細な説明並びにその描出を省略する。
本発明段ボール箱1は、額縁付きトレー(或いは単にトレー)と呼ばれるタイプの段ボール箱であって、底面と4壁面とから構成され、4壁面の中の対向する2面は「額縁」となっている。額縁は、底面を構成する底面板2から順に折曲され、外側壁面板3、天面板4、内側壁面板5が形成される。
内側壁面板5の端部には3つの突出片51があり、これらの突出片51は、底面板2に穿設されたスリット孔21に嵌りこむ構造となっている。

底面に対して、外側壁面3は鉛直、天面板4は水平であって、一般的な額縁と同様であるが、内側壁面板5は箱内部から見るとオーバーハング(本例では底面との角度75度)している。

他の2面の壁面(即ち額縁を形成しない壁面)は、折り罫線を介して底面板2に接する壁面板6にて形成されるが、この壁面板6には更に、図2から明らかなように折り罫線を介して水平フラップ7と差込舌片8が接している。
このうち水平フラップ7は、本発明段ボール箱1の開口部分を一部覆うこととなる部材である。従来の額縁付きトレータイプ段ボール箱の4壁面板のうち額縁構造をとらない2壁面は、フラップを伴っていない(即ち折り返し部分のない)こともあるが、その場合には段ボール紙断面を露呈させることとなって美的でないし、強度的にも脆弱さが心配される、ということで、壁面右端で180度折り返す部分である「折り返し片」を付けることが多い。
本例の本発明段ボール箱1の水平フラップ7は、この「折り返し片」とは全く異なるものである。即ち、従来の折り返し片の場合、180度折り返されるものであり、且つ、額縁構造内には少なくとも差込舌片8が差し込まれるため、額縁構造を避け得る幅とする、という構造とならざるを得ない。
ところが本例の水平フラップ7の場合は水平方向まで(即ち90度)しか折曲させない。これは、水平フラップ7の幅を従来の折り返し片よりも長くしてその両端を額縁天面に乗せることを可能にした。その結果、壁面板6部分が受ける荷重の一部を額縁部分に分担させることとなり剛性向上に貢献することとなる。
なお水平フラップ7は上述のように、本発明段ボール箱1の開口部分を一部覆うこととなる部材であり、製品の格納作業時には邪魔になる部材である。そこで、製品を格納し終えるまでは立てるか逆方向に折曲させておき、全製品を格納した後折曲するのが好ましい。

壁面板6に接する差込舌片8は、その折り罫線部分で折曲されて外側壁面板3と内側壁面板5の間隙(即ち、天面板4の下方空間)に差し込まれる状態に配置される。なおこの空隙(天面板4の下方空間)の断面形状は、下側が狭い三角形或いは台形である。そこで、差込舌片8に接する支持舌片9を作っておき、折曲して支持舌片9を水平にし、天面板5の下面に接当させると、差込舌片8の安定性が増すと共に、額縁の耐荷重力が向上するので好ましい。

なお、本例の本発明段ボール箱1は、対向する形で2つ存在する額縁が同一ではない。図3で示していない方の額縁構造は、図4の如きものである。即ち、内側壁面板5に移動規制板10が接している点が異なっている。内側側面板5はその一部に突出片51を有している必要があるので、同図(a)から明らかなように、ブランクシートに「コ」字状スリット11を設け、折り罫線に沿って折曲すれば突出片51が出現するよう設計されている。
これを組み立てると移動規制板10は、同図(b)の如く底面板2上面に進出する形で存在することになる。

以下、上記の本発明段ボール箱1を用いて板状製品を梱包する方法の一例を経時的且つ概略的に述べる。本例で梱包せんとする板状製品Aは、軟質塩化ビニル樹脂製シートを材料とする階段用床材であって、図5に示す如く圧倒的な面積の矩形平面部分Bと、該矩形の1辺から垂下する形の垂下部分Cとにより成る断面L字状の製品である。本例の板状製品Aは厚さ約4.2mmであり、平面部分Bは長さ約900mm、幅約320mmであり、垂下部分Cの高さは約40mmである。製品の露呈側表面には美観と防滑性の向上を目的に、連続する凹凸模様が形成されているが、図ではその描出を省略している。また製品の寸法は、図示した以外にも種々の既製サイズが既に存在しているし、特注製品も存在しえるので、これに限定されるものではない。

図6は、本発明段ボール箱1に先ず4枚の板状製品Aを格納した状態を示すものである。
本図面の額縁は、移動規制板10を有するものは左側に配置されているので、最下段の板状製品Aは、垂下部分Cが右側に来るように格納する必要がある。図からも明らかなように、板状製品Aが単なる矩形板ではないので、積層してゆくと製品の厚み分ずつ左方にズレてゆく。本例の本発明段ボール箱1は7枚収納タイプのものであるため、最下段の板状製品Aの左端(即ち、平面部分の端縁面)と、対向する額縁の下端は、少なくとも該製品厚みの6倍分の長さは離反していることになる(内側壁面板が底面板に対して垂直という仮定で計算した場合)。本例の板状製品Aの場合は厚さ約4.2mmであるので、25mm以上ということになる。移動規制板10は、この離反箇所を埋める部材であると言える。

次に図7は、図6の状態から更に3枚の板状製品Aを格納し、垂下部分間距離規制材11を嵌め込んだ状態を示す概略断面図である。新たに収納した3枚の板状製品Aは、下の4枚とは位置が異なり、垂下部分Cが左側に来るように格納される。
この3枚が格納された段階で、設計枚数全量が格納されたことになる。その時上側3枚の最上段の板状製品Aの右端が、下側4枚の板状製品Aの最上段のものの垂下部分Cの内面に接触又は近接することになり、上側3枚の板状製品Aの中央のもの、最下段のものの右端は、少しずつ遠ざかってゆくことになる。この状態で本発明段ボール箱1が傾いたり、振動したりすることでズレてしまい、上側3枚の板状製品の中の特に最上段のものの右端が、曲がってしまう恐れがある。そして場合によってはその変形が復元されずに残ってしまうことがある。勿論その場合、階段用床材としては不良品となる。そこで、これを防止するのが垂下部分間距離規制材11である。
段ボールシートの両端を折曲させただけのものであり、左右の垂下部分Cが設計された幅で保持できる。両端を折曲させたのは、段ボールシート切断面を接触させるよりもその折曲部分を接触させる方が圧痕がつきにくいからである。単に段ボールシートを切断しただけのものであっても、所期の目的は果たす。
垂下部分間距離規制材11をセットした後、通常は蓋体を被せ、これを結着紐、梱包用テープ、その他で留めれば梱包作業は完了する。但し、蓋体構造、或いは蓋体を本発明段ボール箱1に留める方法については、従来と変わるものではないので描出を省略する。
