本実施形態のクリーニングブレード62は、最表面に紫外線硬化樹脂からなる表面層623、弾性ブレードの基材と紫外線硬化樹脂(含浸材料)との混合層、弾性ブレードの基材のみなからなる弾性層を有する積層ブレードとなっている。また、クリーニングブレード62の弾性ブレード622の先端稜線部近傍は、含浸材料、表面層材料が検出される。それらは含浸処理を実施した表面側から検出強度が減少していくいわゆる濃度勾配をもって形成される。すなわち、本実施形態のクリーニングブレードにおいては、内部の混合層と弾性ブレード基材のみの弾性層との界面も明確となっていない。さらに、本実施形態のクリーニングブレード62は、含浸材料、表面層材料に同一成分を採用することから、表面層とそれに続く混合層の界面が、形成時の弾性ブレード基材の膨潤も影響して明確でなくなっている場合もある。このように、本実施形態のクリーニングブレード62は、表面層623、混合層、弾性層の各層の界面が明確となっていない積層構成のクリーニングブレードとなっている。

上記含浸処理も表面層623も本来のウレタンゴム基材の弾性を変えてしまう。含浸処理や表面層623によりウレタンゴムゴムの弾性を大きく変えてしまうと、感光体表面の密着性が低下してしまう。感光体表面への密着性が低下すると、感光体に形成される粉体量が非常に多い連続的なベタ画像形成時等のクリーニングに対して厳しい条件では、クリーニング不良を生じてしまうことがある。すなわち、表面層623や含浸部分62dにより弾性ブレード622の弾性を大きく変えて感光体3への密着性が低下してしまうと、感光体3が偏心していたり、感光体表面に微小なうねりがあったりした場合、感光体表面に当接するクリーニングブレード62の長手方向で当接圧が変動する。その結果、クリーニングブレード62の先端稜線部62cの感光体表面への追随性が低下してしまう。連続的なベタ画像形成時など、クリーニングブレード62によって、多くのトナーが堰き止められているとき、堰き止められているトナーによるクリーニングブレード62への押圧力が高くなる。そのため、クリーニングブレード62の感光体3に対する当接圧が低い部分では、クリーニングブレード62が当接する力よりも感光体上のトナーによるクリーニングブレード62への押圧力が勝ると、その部分で当接状態が維持できなくなる。そのため、クリーニングブレード62をトナーがすり抜けてしまう。その結果、感光体3に形成される粉体量が非常に多い連続的なベタ画像形成時等の厳しい条件では、クリーニング不良が生じてしまうのである。特に、潤滑剤塗布機構を有する画像形成装置においては、帯電ローラによる帯電装置で感光体上に塗布された滑剤が帯電劣化することにより粘性が生じる。これにより、副作用としてクリーニングブレードの先端稜線部の像担持体表面への追随性を低下させてしまうことにより、同様にクリーニング不良を生じることがある。

さて、理由は定かではないが、上記含浸処理や表面層623により本来のウレタンゴム基材の弾性を変えてしまう結果、ブレード摩耗を増大させる不具合が発生する場合がある。そのような不具合(感光体表面への密着性低下によるクリーニング不良、ブレード摩耗の増大)を生じないようにするためには含浸処理と表面層623を最適な設定にする必要がある。そこで、本出願人は、後述するように弾性ブレード622の材質、表面層623の材質、含浸処理方法、ブレード先端面62a、ブレード下面62b、ブレード上面62eにおける表面層623の形成等をそれぞれ変化させ様々な観点から検証実験を行い、含浸処理と表面層623との最適な範囲を見出した。以下に具体的に説明する。

ウレタンゴムの硬度は、高分子計器株式会社製マイクロゴム硬度計MD−1を用い、JIS K6253に準じて測定した。2層構成ブレードについては、各面側から測定を行った。
ウレタンゴムの反発弾性は、東洋精機製作所製No.221レジリエンステスタを用い、JIS K6255に準じて測定した。試料は厚さ4[mm]以上となるように約2[mm]のシートを重ね合わせたものとした。

次に、検証実験を行った画像形成装置の構成について説明する。
上記ウレタンゴム1〜6のいずれかを用いて厚さ1.8[mm]の短冊形状の弾性体ブレードを作製し、ブレード先端部を上記各硬化材料に厚さ1.8[mm]と略同じ深さで先端より所定時間浸漬し適宜含浸処理を行った後、3分間風乾する。続いて、スプレー塗工法により同じく各硬化材料により表面層を形成した。表面層の形成は、まず、スプレー塗工によりブレード先端面から10[mm/s]のスプレーガン移動速度にて所定の層厚になるように先端面に重ね塗りを行う。次に、3分間指触乾燥後、さらにブレード下面・ブレード上面について、同様に表面層が形成されるように塗工する。その後さらに3分間指触乾燥を行い、紫外線露光(140[W/cm]×5[m/min]×5パス)を行った。なお、このときスプレー塗工により表面層を形成する領域はマスキングテープにより制限して塗工を行った。
