従って従来から、ステアリングホイールに連結するアッパーシャフトとコラム側のロアーシャフトは相対移動可能にオーバラップさせつつ、回転力を伝達させるためにスプライン連結、あるいは異形形状部にて連結している(特許文献1)。
電動パワーステアリングにおいては、前記ロアーシャフトの上部はスプライン部等を形成し、下端は電動パワーステアリングコラムの入力シャフトと固定連結することが要求されている(特許文献2)。
ロアーシャフトの上部は、アッパーシャフトと連結する際に、衝突ストロークの確保及び軽量化の観点から、アッパーシャフトの内側に挿入する方法が採用され、一般部の外径は比較的に小さく抑えられているが、ロアーシャフトの下端部は入力シャフトと結合しなければならず、回転伝達力の確保からもこの下端部の外径を一般部の外径よりも大きくせざるを得ない。
このロアーシャフトと入力シャフトとの固定連結方法は各種方法が考えられるが、回転伝達体であることを考慮すると、溶接連結では、一方のシャフトと他方のシャフトの軸中心にズレが生じやすく採用を避けたい。
特に一方のシャフトと他方のシャフトの材質が異なる場合には溶接そのものが困難である。
そこで従来は、図4に示すような連結方法が採用されていた。
ロアーシャフト110は、引き抜き加工して得られた中実丸棒材の端部に圧入するための下穴部111を切削加工し、外径を切削加工することで連結部111bの外径が大きく、一般部113(連結部以外の部分)の外径が相対的に小さくなるように加工し、さらに上部側は転造成形にてスプライン112を形成していた。
そして、入力シャフト120にはセレーション123を形成し、このセレーション部分をロアーシャフト110の下穴部111に圧入連結していた。
このような連結構造では加工工程が長いのみならず、材料歩留まりが悪く、製造コストが高くなる要因となっていた。
