Description

The present invention relates to a bus bar coupling unit for a stator of a rotating electric machine for a hybrid vehicle, a fuel cell vehicle, and the like, and a method for manufacturing the same.

Today, hybrid vehicles and fuel cell vehicles have been developed from the viewpoint of environmental problems. These vehicles use a rotating electrical machine as an auxiliary drive source or a main drive source, and the rotating electrical machine is naturally required to be downsized. One means for reducing the size of the rotating electrical machine is to reduce the size of the stator.

A coil is wound around each of the teeth (each coil slot) arranged in an annular shape on the stator, and each coil is connected to each phase by an annular bus bar along the annular arrangement of each tooth. (See Patent Documents 1 to 3).
Japanese Patent Laid-Open No. 06-234383 JP 2000-69705 A JP 2003-134724 A

The bus bar is generally formed by punching out from a metal plate in an annular shape (see Patent Document 3), and there is also one using a cable (see Patent Documents 2 and 4).
Also, annular bus bars of the same size for each phase are stacked and integrated via an insulating layer to form a connection unit (Patent Document 1: Reference 16, Patent Reference 3: Reference 17, Patent Reference 4: Reference 20). This connection unit is provided along each coil in an annular arrangement, and the terminal of each coil is connected to the bus bar for each phase.
JP 2004-56873 A

Under today's demand for cost reduction, the stator bus bar of this rotating electric machine is no exception. For example, the insulation holding holder of each bus bar of each of the above conventional connection units has an annular shape around the entire circumference of the bus bar. However, the holder is also required to reduce the cost. In addition, there is a demand for reducing lead wires (connection pieces) for connecting a power connection terminal to each bus bar from the viewpoint of cost reduction.

This invention makes it a subject to lower the manufacturing cost of a bus bar in view of the above situation.

In order to achieve the above object, according to the present invention, first, the insulation holding holder of the bus bar is separately provided at each connection portion of each coil to each bus bar.
If each bus bar has an insulating property at an appropriate position around the bus bar and a gap is maintained between the entire circumferences, the insulating property can be sufficiently secured if no external force is applied. For this reason, if a holder is provided in each connection site | part with each coil, insulation can fully be mutually ensured.
Incidentally, as will be described later, if each bus bar is molded with an insulating resin coating, the insulation is secured by the insulating resin coating thereafter, so that the gap may be maintained until the molding. For the above, a holder at each of the above connection sites is sufficient.

Next, this invention decided to form the said bus bar with a wire.
Forming by punching from a metal plate is wasteful in material, but wire is formed by drawing or the like, and is much cheaper than its punched product. In addition, since the wire has shape retention, it can be easily formed into a ring shape.

As described above, the present invention can reduce the cost of the holder by configuring the insulation holding holder of the bus bar by the divided members separately provided at the connection portions of the coils to the bus bars. . Further, by forming the bus bar with a wire rod, the cost of the bus bar alone can be reduced. As a result, the cost of the bus bar coupling unit can be reduced.

As one embodiment of the present invention, a coil is wound around an annular tooth for each phase, and each coil is connected to each phase by a concentric annular bus bar along the annular shape of the tooth. In a bus bar coupling unit for a stator of a rotating electrical machine in which the bus bars of each phase are separated from each other by a holder, the concentric annular bus bars along the ring of teeth to which the coils are connected for each phase; It consists of a holder that separates the bus bar of each phase over the entire circumference, and a connection piece that connects each coil to each bus bar for each phase, and the connection piece is connected to each bus bar and connected to the side of the bus bar. The holder is made of an insulating material in the form of a long piece, and crosses each bus bar separately for each connection portion with each coil of each connection piece. In each of the holders, a groove into which each bus bar fits is formed in order in the length direction of the holder, and the groove of each of the holders passes through the connection piece on the opposite surface of the connection piece. Adopt a configuration that opens.

Thus, if the holder of each connection part of a coil and a bus bar crosses each bus bar, the bus bar can be supported by fitting the bus bar in the groove formed in order in the length direction of the holder. .
At this time, since each groove of the holder passes through the connection piece connected to the coil, the connection piece and the bus bar are electrically insulated by the groove inner wall of the holder.

The bus bar coupling unit having this configuration is, for example, connected by connecting each connection piece to each bus bar, and attaching the holder to each connection portion of the connection piece of each bus bar by fitting the bus bar into the groove, and attaching each holder to the connection part. Each bus bar is inserted into the corresponding groove of each holder.

As described above, if each bus bar is electrically insulated and integrated in advance, and its connecting unit (connection unit) is attached to the teeth forming the stator of the rotating electrical machine, the bus bar is attached to the teeth and attached to the coil. Connection work becomes easy.
The connecting piece includes not only a piece-like member such as a punched piece of a metal plate material but also various electric wires. If each holder is formed with a groove in the length direction of the holder different from the groove for the bus bar, and the connection piece is fitted in the groove, the attachment state of the connection piece is stabilized.

The groove of each of the holders can be opened to the side of the connection piece if the connection piece connected to the coil cannot pass therethrough. If the connection piece does not pass, even if the bus bar is fitted in the groove opened on the connection piece side, the bus bar does not touch the connection piece, so that insulation is ensured.
With this configuration, the fitting of the bus bar into the holder is facilitated and productivity is improved as in the embodiments described later.

Also, the bus bar can be a wire (solid wire), and if the end of the wire is drawn out from the teeth and provided with a power connection terminal, the power connection terminal is provided on each bus bar. Since the end of the bus bar also serves as a lead wire for connection, the cost can be reduced.
The linear bus bar may have various cross-sectional shapes such as a perfect circular shape, the same elliptical shape, or a polygonal shape, and may be a bare wire, but may be provided with an insulating coating.

An embodiment is shown in FIGS. 1 to 3, and this embodiment relates to a stator of a rotary electric machine for a fuel cell vehicle and a rotary electric machine for a hybrid vehicle, and each of the teeth arranged in an annular shape as in the prior art. Coils are wound, and the outer ends of the coils are connected for each phase by annular bus bars 3 (3a, 3b, 3c) along the annular arrangement of the teeth, and the inner ends (neutral points). They are connected by an annular bus bar 3d. Each tooth is arranged in an annular shape and fixed by shrinkage or the like with a metal cylinder (not shown).

Each bus bar 3a, 3b, 3c, 3d is made of a single wire (wire), and is electrically insulated and supported by each insulating resin holder 11 as shown in FIG. Further, the annular ends of each of the bus bars 3a, 3b, 3c are overlapped and pulled out from the teeth, and power connection terminals 6a, 6b, 6c (generic symbol: 6) are provided by pressure bonding. Each holder 11 is fitted into an annular insulating resin spacer 7 and is maintained at equal intervals around it. The spacer 7 is fitted with a leg 8 for supporting the lead-out end (the power connection terminal 6) of each bus bar 3a, 3b, 3c with its arm 8a (see FIG. 2) through its hole 9 (see FIG. 3). Integrated.

The holder 11 is provided with grooves 12 for fitting the bus bars 3a, 3b, 3c, and 3d in order in the length direction, and the grooves 12d of the innermost bus bar (neutral point bus bar) 3d are all Open in the same plane. On the other hand, in the grooves 12a, 12b, 12c (general symbol: 3) of the bus bars 3a, 3b, 3c for supplying power, the connection piece 13 connected to the end of the coil passes (strands) in principle. Those that open on the opposite surface of 13 but do not pass through (do not straddle) the connecting piece 13 are open on the side of the connecting piece 13. The connection piece 13 is attached to the holder 11 by fitting into the groove 13a.

In this embodiment, since the stator has three phases (U, V, W), each holder 11 has three types of modes 11a, 11b, and 11c. In FIG. 2, one holder 11a has all the grooves. 12a, 12b, 12c are open on the same surface (upper surface in the figure), the other holder 11b has grooves 12b, 12c into which the bus bars 3b, 3c fit, and grooves 12a into which the bus bar 3a fits. The other holder 11c has an opening on the opposite surface (the lower surface in the figure), and only the groove 12c into which the bus bar 3c is fitted opens on the upper surface, and the grooves 12a and 12b into which the bus bars 3a and 3b fit are opened on the opposite surface. is doing. Grooves 12 d of the innermost bus bar 3 d are open on the upper surfaces of all the holders 11. The mode of the holder 11 corresponds to the number of phases.

Thus, by making the holder 11 have three types of modes 11a, 11b, and 11c, for example, as shown in FIG. 3, the grooves 12a, 12b, and 12c are all opened on the same surface in the outer bus bar 3a. The holder 11a is opened on the intermediate bus bar 3b, the two grooves 12b and 12c are opened on the upper surface, and the other groove 12a is opened on the opposite surface. The holder 11b is opened on the inner bus bar 3c and the groove 12c is formed on the inner bus bar 3c. Is attached to the other two grooves 12a, 12b by fitting the holders 11c, which are opened on the opposite surfaces thereof, into the grooves 12a, 12b, 12c in the circumferential direction in six equal parts (FIG. 2). In FIG. 3, the top and bottom of each holder 11 are reversed. In these bus bars 3 with holders 11, the contact portions between the bus bars 3 and the connecting pieces 13 are electrically connected by welding or the like. The connection is made before the bus bar 3 is fitted into the holder 11.
Further, the connecting piece 13 connected to the neutral point (inner end) of the coil is attached to the innermost bus bar 3d in a circumferential equivalent manner by a known means such as welding, pressure welding, or brazing.

The bus bars 3a, 3b, and 3c to which the holders 11a, 11b, and 11c are attached, the innermost bus bar 3d with the connecting piece 13 and the spacer 7 are put in the head so as to have the positional relationship shown in FIG. 3a and the intermediate bus bar 3b are integrated by fitting them into the grooves 12a and 12b of both holders 11a and 11b.
Next, the inner bus bar 3c is integrated with the two bus bars 3a, 3b by fitting them into the grooves 12a, 12b, 12c of the three holders 11a, 11b, 11c.

Further, the inner bus bar 3d is fitted into the integrated bus bar 3 in the groove 12d of each holder 11, and the spacer 7 is fitted into each holder 11, and the drawing end ( The legs 8 supporting the power connection terminals 6) are integrated by fitting their arms 8a to the spacers 7 through the holes 9, thereby obtaining the coupling unit 10 shown in FIG. By fitting each holder 11 to the spacer 7, the relative fixing position of each phase of each coil is determined.

The order in which the bus bars 3 and the spacers 7 are integrated is not limited to the above, and the bus bars 3 and the spacers 7 are floated in the head so as to be arranged as shown in FIG. If it fits, the coupling unit 10 shown in FIG. 1 can be obtained.

In order to connect the coils with the coupling unit 10, the coupling unit 10 is set on the teeth and the terminals of the coils are electrically connected to the end of the connection piece 13 via a known terminal fitting or the like, as in the past. Connect (see FIG. 4).
Thereafter, if necessary, the teeth and the coupling unit 10 are integrated by a resin mold or the like to obtain a stator of the rotating electrical machine.

The connection between the connection piece 13 and the coil terminals 2a and 2b is not limited to means using terminal fittings, but can be performed, for example, by TIG welding, laser welding, or the like. For example, fusing, pressure welding, and pressure bonding can be employed. At this time, as shown in FIG. 4, the ends 13e and 13f of the connection piece 13 are bent into a U shape or are formed of a pair of holding pieces, and the coil terminal is placed in the U shape or between the holding pieces. 2a and 2b can be inserted and connected by caulking, crimping, welding, or the like.

The coupling unit 10 may be entirely covered with an insulating resin mold as necessary. Further, in the above embodiment, the coupling unit 10 can be integrated with the teeth with its front and back reversed. Further, the bus bar 3a, 3b, 3c holder and the bus bar 3d holder may be different.
