ここで、上記太陽電池モジュール10の製造方法について図4を用いて説明する。図4は太陽電池モジュール10を製造する製造装置の概略構成図である。図中100は、下側ハウジング、101は該下側ハウジング100の上部開口部に略面一に配備されるヒータプレート、102は下側ハウジング100に気密に結合される蓋部材である。当該蓋部材102には、下側ハウジング100の開口部に対向する側にゴム製のダイヤフラム103が設けられており、下側ハウジング100と蓋部材102の周縁部には結合時の気密を確保するためのパッキン104・・が全周に渡って取り付けられている。また、下側ハウジング100は図示しない真空ポンプに接続されている。

そして、太陽電池モジュール10を製造するにあたっては、先ず、製造装置のヒータプレート101上に下側から表面部材1、EVAシート6(充填材シート)、複数の太陽電池セル4・・と接続部材3から成る太陽電池5、EVAシート6(充填材シート)、裏面部材2をこの順に積層してなる積層体Rを載置する(図5)。ここで、当該EVAシート6としては、表面部材1と裏面部材2の間の外寸法のものが使用されており、本実施例では、外寸法が970mm×1485mmのEVAシート6が用いられている。

このとき、裏面部材2の外寸法は、前述の如く表面部材1より短辺側が20mm小さく、長辺側が30mm小さく形成されているので、表面部材1の外寸法と短辺側では両側に所定の寸法差D1ずつ、長辺側では一側(印刷部7側)に前記端子ボックス11が収まる充分な差D2、他側に工程上の位置ズレを吸収するのに充分な差D3を設けて載置する。例えば、本実施例では短辺側に10mmずつ差を設けて載置し、長辺側の前記印刷部7が設けられた一側に20mm、他側に10mm差を設けて載置する。更に、太陽電池5からは当該太陽電池5にて発電された電力を取り出すための電力引出線9が取り付けられているが、この電力引出線9を端子ボックス11内の端子と接続可能に、EVAシート6、6から延出した状態で載置する。

次に、下側ハウジング100を図示しない真空ポンプにより排気すると共に、ヒータプレート101を約+170℃に加熱する。このとき、ダイヤフラム103がヒータプレート101上に載置された積層体R側に押しつけられ、EVAシート6がゲル状化し、所定のEVA層6を構成する。これにより、太陽電池5が表面部材1と裏面部材2との間に挟持された状態で、EVA層6内に封止される。

裏面部材がシート状の場合、加熱圧着後に表面部材からはみ出た部分を切り取ることが可能であるので、表面部材1よりも大きいものを使用し位置あわせに許容範囲を持たせることができる。しかしながら、裏面部材がガラス等により構成されている場合、容易に切り取ることができず、従来の如く外寸法が略同一の表面部材と裏面部材を使用した場合、位置合わせが非常に困難であった。また、表面部材1、裏面部材2よりも大きいEVAシート6を用いた場合、加熱圧着時に、EVAシート6が溶けて表面部材1と裏面部材2の外周縁から垂れ流れて硬化する問題が生じていた。
