【発明の属する技術分野】
本発明は、各種ディスプレイに付設される集光材において、中でも液晶ディスプレイにおけるバックライト用途において好適に用いられるディスプレイ用光学機能性シートに関するものである。

【従来の技術】
近年、携帯機器をはじめ、ノートパソコン、モニター、テレビなど、あらゆる用途において様々な原理を応用したディスプレイが用いられている。中でも液晶ディスプレイ(LCD)は、携帯機器用の小画面製品から、モニターやテレビなどの大画面製品に至るまで幅広く用いられている。LCDでは、偏光板に挟まれた液晶素子に画面裏側から均一に光を照射するために、面光源であるバックライトを画面裏側に設けることにより画像表示を行っている。

LCDに用いられるバックライトは大きく2種類に分類され、(1)透明なアクリル板等を加工した導光板を用い、その側面に配置された蛍光管から光線を入射し、導光板に刻まれた散乱ドットの作用を用いて面状に光線を広げつつ、観察方向に光を取り出すサイドライト型と、(2)導光板を用いず、画面の真下に直接単数または複数の蛍光管を並べる直下型とがある。それぞれの特徴を活かし、サイドライト型は小型および薄型化への対応が、また直下型は大型化への対応が容易なタイプである。

これらバックライトには、単に画面裏側から光を入射する機能だけではなく、画面全体を均一に、しかも明るく光らせる性能が求められる。この要求を満たすため、バックライトには通常、拡散シートやプリズムシートといった光学機能性シートが組み込まれている。

バックライトに組込まれる拡散シートは以下のように機能する。
サイドライト型バックライトの場合、画面に対し側面から光線が入射するために導光板からの光は画面水平方向に偏った分布を持ち、また、画面方向に取り出すために導光板に刻まれている散乱ドットによる輝度ムラも観察される。よって、光線の出射分布を均等化し、導光板に刻まれたドットの陰を隠蔽するために、拡散シートを導光板上に重ねることが行われている。このサイドライト型バックライト用の拡散シートには、例えば、ポリエステル樹脂などの透明基材上に、透明樹脂と架橋粒子や無機粒子などからなる拡散成分を含有した光拡散層が形成された構造をもつもの等が用いられる(例えば、特許文献1)。

また、直下型バックライトの場合、画面真下に蛍光管が設置されているため、蛍光管の形状に対応した輝度ムラが顕著に現れる。よって、蛍光管像を隠蔽し、光線の出射分布を均等化させるために、拡散シートを蛍光管上側に配置することが行われる。この直下型バックライト用の拡散シートには、例えば、メタクリル樹脂などの透明樹脂とシリコーン樹脂粒子等の拡散成分を、射出成形法や押出成形法を用いて練り混んでシート成形したもの等が用いられる(例えば、特許文献2)。

また、プリズムシートは以下のように機能する。
プリズムシートは、通常拡散シート上に重ねられて用いられ、拡散シートによって均等化された光を、このプリズムシートによって画面正面方向に集光(指向化)し、正面の輝度を向上させる機能を有する(例えば、特許文献3)。プリズムシートは、断面が三角形のプリズム列を多数平行に配列した構造のシートである。表面のプリズム形状の設計によって、ある一定角度範囲で入射した光線を効率よく画面正面方向に屈折させ、その範囲外の光を導光板側にはね返し再度反射させるリサイクルの原理により高い輝度向上効果を得るものである。

また、特に高い輝度が必要な場合には2枚のプリズムシートを該プリズム列が直交するように重ねあわせて用いられる。このような重ね合わせをすることにより、まず一枚目で画面上下又は左右のいずれか一方に広がる光を正面方向に集め、次いで残りの一方向の光を正面方向に集光することで輝度をさらに増強させているのである。

しかしながら、このプリズムシートでは、一枚で画面上下左右の二次元方向を同時に集光することはできず、輝度を向上させるためには上記のように2枚のプリズムシートを重ねあわせて使用せざるを得ない。

さらに、プリズムシート表面のプリズム列は非常に微細で頂角の尖った構造であるため、その製造時や取り扱い時に表面を傷つけやすく、傷つき欠点が輝点となって画質が低下するといった問題点がある。

さらにまた、表面の凹凸を利用して性能を発揮するプリズムシートの場合には、表面塗布・貼合わせなどの表面加工によってさらなる性能・効率の向上や薄型・軽量化などを図ることが不可能である。

そこで、プリズムシートと同様に画面正面方向への集光機能を発現し輝度を高めるための光学機能性シートが提案されている。この光学機能性シートの例としては、散乱性をもつ突起を間隔をあけて配置した光学シートや(例えば、特許文献4)、フィルム面方向に透明層と拡散層とが交互配列した光学機能性フィルム(例えば、特許文献5)などが挙げられる。プリズムシートの場合には、その表面形状を利用した光の屈折作用と光線リサイクル作用を用いた光利用効率の向上とにより高輝度化が達成されていたのに対し、これら2種類の光学機能性シートでは該シート面に垂直に設けられた光散乱性の壁体層による拡散・反射を利用して光線制御を行うものである。特に、後者の光学機能性フィルムの場合、表面形状を全く利用せずに光線制御を行うタイプであるので、表面形状の欠損による効果低減もなく、さらにその他の機能層の形成や貼り合わせ等の加工も可能である。

【発明が解決しようとする課題】
プリズムシートをバックライトに組み込む場合、正面方向の輝度は向上するものの、視角によって急激な輝度低下を引き起こす。正面方向からしか見ない用途においては特に問題とはならないものの、上下左右方向において広い範囲から見る用途では、このような輝度の急峻な視野角依存性は致命的である。そこで、正面の輝度は確保したまま、視野角依存性の小さい光学機能性シートが望まれていた。

また、特許文献5に記載された集光機能を発現する光学機能性シートの場合は、さらなる性能・効率の向上や薄型・軽量化などのために表面加工することも、表面を平滑にすることも、一枚で画面上下左右の二次元方向の集光機能を発現させることも可能ではあるが、正面方向の輝度を高く保持したまま視野角依存性の小さい構造を作製することまでは検討されていなかった。

そこで、本発明の目的は、表面加工することや他機能シートと貼り合わせることが可能であって、平らな表面形状をもち、内部の形態によって集光機能を発揮することができ、一枚のシートで画面の上下方向に広がる光も左右方向に広がる光も同時に集光することができるとともに、さらに、高い正面輝度を確保したまま視野角依存性の小さい内部集光機能を有する光学機能性シートを提供することにある。

【課題を解決するための手段】
本発明は、内部の形態によって集光機能を発揮することができ、一枚のシートで画面の上下及び左右の両方向に広がる光を同時に集光可能な光学機能性シートにおいて、高い正面輝度を確保したまま視野角依存性の小さい内部集光機能を発揮させることについて鋭意検討し、光散乱層と実質的に光を散乱しない透明層とがシート面方向に交互配列しているシートの内部構造を特定範囲内とすることにより、かかる目的を一挙に達成できることを究明し、本発明をなすに至ったものである。

すなわち、本発明のディスプレイ用光学機能性シートは、光散乱層と実質的に光を散乱しない透明層とがシート面方向に交互配列する、ディスプレイ用の光学機能性シートであって、ディスプレイに設置時に画面上下および左右の方向に対応する光散乱層の配列ピッチをそれぞれa1、a2とし、光散乱層の膜厚方向長さをLとしたとき、L/a1の値が0.4〜2の範囲であり、かつ、L/a2の値が0.4〜2の範囲であることを特徴とする。

また、本発明の光学機能性シートにおいて、以下のような要件をさらに具備することが好ましい。
(a) シート平面において光散乱層が格子状に配列し、かつ、該格子配列の縦横或いは横縦の方向と、ディスプレイ設置時の画面上下および左右方向とが実質的に対応していること。
(b) 格子状の光散乱層において、格子縦方向と横方向の配列ピッチの比率が1:1〜1:2であること。
(c) 格子状の光散乱層のシート面方向幅が格子縦方向と横方向とで異なること。

(d) 格子状の光散乱層がマトリクス相と該マトリクス相中に分散された光散乱成分である分散相とからなり、光散乱層中に存在する分散相の数平均径、光散乱層内でのシート面方向における分散相とマトリクス相との平均界面数、光散乱層中に存在する分散相の平均密度、及び、光散乱層中における分散相が占める体積比率のうちのいずれか、少なくとも一つが、格子縦方向と横方向とで異なること。

【発明の実施の形態】
本発明のディスプレイ用光学機能性シートは、光散乱層と実質的に光を散乱しない透明層とがシート面方向に交互配列した構造をとるものであり、それら各層の配列状態を、図1に沿って説明する。

図1の(a)〜(h)はそれぞれシート断面における光散乱層、透明層の断面形状を例示するものであり、様々な断面形状の光散乱層1と透明層2とが、シート面の法線方向にほぼ平行になるようにして立ち並び、シート面方向(図の左右の方向)に交互に配列している。例えば、光散乱層1を中心にその断面形状をみてみると、長方形(a)、正方形、平行四辺形、台形(b)、三角形(c)、釣り鐘型(d)、ラッパ型(e)、楕円(f)が挙げられ、またこれ以外にもこれら形状が変形したものや様々な形状のものが混ぜ合わさったものなど、各種形状を用いることができる。透明層2の断面形状についても、光散乱層1と同様の形状が用いられる。このように、法線方向にほぼ平行な配列状態にすると、正面を中心に対称な視野角特性を得ることができる。よって、法線に対してある一定角度傾いて配列させた場合にはその角度を中心とした視野角特性が得られ、またランダムな配列状態をとった場合にはそれらを平均した視野角特性が得られることになり、配列状態を変えることにより視野角特性を制御することもできる。

また、光散乱層1は、断面における膜厚方向の長さ(L)が全膜厚の50%以上、好ましくは70%以上占めるのがよい。図1(a)〜(f)は光散乱層1、透明層2ともに膜厚方向の長さが全膜厚の100%占める例であり、図1(g)および(h)は光散乱層1の長さ(L)が膜厚方向に70%占める例を示している。図1(g)はシートの上面近傍部分及び下面近傍部分が透明層2で覆われる場合、(h)はシートの下面が透明層2で覆われる場合である。これら図のように、透明層2について、膜厚方向に表面から裏面まで繋がっている部分が存在することが好ましい。

本発明の光学機能性シートは、上述のような交互配列をとることによって、液晶ディスプレイのバックライト用のシートとして使用した場合に輝度向上効果が発揮されるのである。輝度向上効果が発現するメカニズムについて以下に説明する。

図2はサイドライト型のバックライトの構成を模式的に示す図である。導光板5の上面側に拡散シート4が配置され、さらにその上に本発明の光学機能性シート3が配置され、また、導光板5の下面側には反射シート7が配置されている。さらに、導光板5の側面には蛍光管6が配置されている。なお、図2はそれら部材の相対的な位置関係を示すものであり、バックライトとして用いる時にはそれら各部材同士は接している。蛍光管6から照射される光は、導光板5の側面から導光板内に入り、導光板5の上面から拡散シート4、本発明のシート3を経て上方に出射する。

本発明の光学機能性シート3において、透明層2と光散乱層1が面方向に交互配列していることにより、光散乱層1が光線を散乱させる壁の役割を果たす。光散乱層1によって光線が散乱される様子を図3に模式的に示す。

本発明の光学機能性シートに、その面方向から(図3では下方から)入射した光線は、光散乱層1にあたって拡散透過または拡散反射されるのである。この拡散透過または拡散反射する壁(光散乱層1)を特定条件で配列させることが本発明において重要である。

ほぼ正面方向を向いて入射する光線(シート面に対して低入射角)は、ほぼそのまま透過し( 図3(a))、シート表面に平行に近い方向を向いて入射する光線(シート面に対して高入射角)は、光散乱層1に遮られ拡散透過または拡散反射する。光散乱層1によって拡散透過または拡散反射された光線のうち、ほぼ正面を向いた成分は出射され、それ以外を向いた成分は再度光散乱層1によって散乱される(図3(b))。この過程を繰り返すことにより、入射された光線の正面方向への指向性が高くなり、液晶ディスプレイのバックライト用途として用いた場合に輝度向上効果が現れる。

輝度向上効果を発現させるためのポイントは、光散乱層1の面内構造および拡散性である。この点に関しては後述する。

図3(c)に示すように、シート内の交互配列において、光散乱層1の面方向ピッチが長い場合は、光散乱層1が壁として十分に機能せず、水平方向に近い入射光線も素通りしてしまうためにその断面における輝度向上効果は小さいものとなる。また、光散乱層1の底部が広い場合には、該シート底部で反射される確率が増加して光利用効率が低下するため、輝度も低下する。従って、高開口率を保持しつつ、適切なピッチで光散乱層1の面内構造を設計することが重要である。

また、本発明の光学機能性シートの拡散透過または拡散反射特性を示す光散乱層1とは異なり、鏡面反射特性を持つ層8を壁として用いた場合には(図3(d))、下方から入射した光線はその入射角度を保ったまま出射されるため、正面方向には集光されず、輝度向上効果は見込めない。また、屈折率の異なる透明層2、9が交互配列するシートの場合は(図3(e))、正面方向に屈折する成分も存在するが、全体的な配光特性としては正面に集光する効果は見込めない。このように光散乱層1の拡散透過または拡散反射特性が重要である。

次に、本発明の光学機能性シートのシート面に見られる光散乱層1と透明層2からなるシート平面パターンについて、それを例示する図4に沿って説明する。図4には、光散乱層1中に透明層2が正方形(図4(a)、(b))、長方形(図4(c))、平行四辺形(図4(d)〜(f))、六角形(図4(g)(h))、真円(図4(i))、楕円(図4(j))などの形状で点在する様子を示している。個々の透明層2の大きさが異なっていてもよく、さまざまな形状の透明層が混ざっていてもよい。また、膜厚方向に透明層2の断面を見たときには大きさが変わっていてもよい。

本発明の光学機能性シートでは、図4で表されるようなシート平面の二次元方向に光散乱層1が繋がっている構造が好ましく用いられ、その構造を制御することにより二次元方向の配光特性を設計することが可能となるのである。光散乱層1のシート面におけるパターンが一次元方向にのみ延びているもの、例えばストライプ状の場合でも輝度向上効果は発現するが、光源から入射する光線はあらゆる方向を向いており、それら全方向の光線を集光させることができず効率が劣る。

従来から使用されているプリズムシートの場合では、1枚では縦横のどちらか一方向分の光しか集光できず、縦横二次元の集光効果を発揮させるためには、プリズムシート2枚を使いそれぞれのプリズムの配列が直交するように重ね合わせる必要があるが、本発明の光学機能性シートでは、シート面の構造を任意に設計できるため、1枚でもって縦横二次元の集光効果を発揮することが可能である。

また、図1において図示しているシート断面は、ディスプレイに設置時の画面上下又は左右の方向に対応している場合、その光散乱層の膜厚方向長さをLとし、光散乱層の配列ピッチaをそれぞれa1、a2としたとき、L/a1及びL/a2の値が0.4〜2の範囲を満たすことが、本発明では重要である。この比率を規定する意義は以下の通りである。

本発明の光学機能性シートが輝度向上効果を発現するためのポイントは、上述したように光散乱層の拡散性と配列状態である。光散乱層の膜厚方向長さLが一定であると仮定した場合、光散乱層のシート面方向におけるピッチa1、a2を長くしてL/a1の値やL/a2の値を減少させると、視野角は広く維持できるが、光散乱層の壁としての効果が薄れていき輝度向上効果も減少していく。また、ピッチを短くしてL/a1の値やL/a2を大きくしていくと光散乱層1の壁の効果が増大し正面方向の輝度向上率が上昇するのであるが、この場合は逆に壁により出射方向が制限されるために視野角が狭くなる傾向になる。つまり、高い正面輝度を確保しながら広い視野角を維持するためには、最適なL/a1の値やL/a2の値が存在するということになる。さらに言うと、このL/a1の値やL/a2の値に視野角や正面輝度が依存するのである。

L/a1の値やL/a2の値が0.4より小さい場合には十分な輝度向上効果は望めず、逆に2より大きくなると視野角が狭くなり、プリズムシート1枚分の視野角よりも狭くなってしまう。よって、0.4〜2の範囲を満たすことが、高輝度と広視野角を両立させるために必要である。

ここでは、L/a1、L/a2の値はディスプレイに設置時に画面上下及び左右に対応する方向において測定される配列ピッチa1、a2、及び膜厚方向長さLにより算出され、その値が一定でない場合にはその平均値を採用する。よって、個々の断面ではこの範囲外のものが部分的に含まれていてもよい。また、シート平面パターンが格子状以外の場合(例えば図4(a)〜(c)以外)の配列ピッチの算出方向を以下に示す。透明層が画面上下または左右方向いずれかに平行に隣接している場合、隣接する透明層の中心を通る線上において測定されるピッチを該方向における配列ピッチとする。ここで、平行に隣接するとは、隣接する透明層の中心を通る線が画面上下または左右方向に平行であることを意味する。また、隣接する透明層の配列が画面上下左右方向に平行でない場合には、隣接する透明層の中心線を通る線上において測定されるピッチを、画面上下左右方向に投影した長さを配列ピッチとする。

また、シート断面において観察される光散乱層の配列ピッチa1、a2は、個々の断面において、それぞれ一定もしくは規則的に変化する配列、ランダムな配列をとることも可能である。配列ピッチを規則的に変化させたり、ランダム配列とすることにより、正面輝度特性および視野角特性を調整することが可能となる。例えば、ピッチが広い部分と狭い部分からなる光学機能性シートでは、正面輝度は高くなるが視野角が狭くなる傾向にある狭ピッチ部と、視野角が広くなる傾向にある広ピッチ部を取り混ぜて作製することにより、高い正面輝度を維持しながら広い視野角をもつシートを得ることができる。

また、光散乱層の幅がフィルム膜厚方向で変化している場合における配列ピッチは、光散乱層の中心線(フィルム面の法線方向に平行)間の距離のことをいう。

また、図4に示されるシート平面のパターンの中では、図4(a)〜(c)のように光散乱層1の平面パターンが格子状であることが好ましい。ここで、平面パターンの格子の縦横方向はシート面の縦横方向又は横縦方向に一致している。

光散乱層1の格子状パターンの縦横ピッチなどを変更することにより、画面上下左右方向の視野角を容易に調整できるため好ましい。また、格子の縦横配列ピッチの比率が1:1〜1:2であることも好ましい。配列ピッチは、その他部材のパターンと干渉してモアレを発生させないように、また、ピッチを長くし過ぎて目視でラインが見えることのないように設定することが好ましく、縦横の比率を2以内に設定することによって、モアレを発生させないピッチであり且つ目視でラインが見えることのないパターンを形成することが容易となる。

本発明に用いる光学機能性シートを構成する材質は製造方法により異なる。使用可能な材料の例として、透明層2については、ポリエチレンテレフタレート、ポリエチレン−2、6−ナフタレート、ポリプロピレンテレフタレート、ポリブチレンテレフタレート等のポリエステル系樹脂、ポリカーボネート、ポリスチレン、ポリエチレン、ポリプロピレン、ポリメチルペンテン等のポリオレフィン系樹脂、ポリアミド、ポリエーテル、ポリエステルアミド、ポリエーテルエステル、ポリ塩化ビニル、ポリ(メタ)アクリル酸エステル等のアクリル樹脂、脂環族ポリオレフィンおよびこれらを主たる成分とする共重合体、またはこれら樹脂の混合物等からなる透明な樹脂などが好適に利用できるが、特に制限されるものではない。ここでいう透明とは、その層内において光が実質的にまっすぐ透過することを示す。

また、光散乱層1の材料としては、特に限定されるものではないが、透明なマトリックス成分中に、光散乱成分として、マトリックス成分とは屈折率の異なる微粒子が分散された材質からなることが好ましい。透明なマトリックス成分としては、例えば、ポリエチレンテレフタレート、ポリエチレン−2、6−ナフタレート、ポリプロピレンテレフタレート、ポリブチレンテレフタレート等のポリエステル系樹脂、ポリカーボネート、ポリスチレン、ポリエチレン、ポリプレピレン、ポリメチルペンテン等のポリオレフィン系樹脂、ポリアミド、ポリエーテル、ポリエステルアミド、ポリエーテルエステル、ポリ塩化ビニル、ポリ(メタ)アクリル酸エステル等のアクリル樹脂、脂環族ポリオレフィン、およびこれらを主たる成分とする共重合体、またはこれら樹脂の混合物等からなる透明な樹脂などが挙げられるが特に制限されるものではない。

また、微粒子は、マトリックス成分と屈折率が異なれば特に制限されず、例えば、アクリル樹脂、有機シリコーン樹脂、ポリスチレン樹脂、尿素樹脂、ホルムアルデヒド縮合物、フッ素樹脂、ポリオレフィン樹脂、ポリエステル樹脂などの樹脂および樹脂粒子、ガラス、シリカ、硫酸バリウム、酸化チタン、硫酸マグネシウム、炭酸マグネシウム、炭酸カルシウム等の無機粒子、または気泡などが好ましく用いられる。

光散乱層が気泡などの空洞を含有する多孔質の層であることも好ましい態様である。空洞つまり空気の屈折率は1と小さいために、層を形成するマトリックス成分との屈折率差は少なくとも0.5以上と大きくとれ、壁体として光散乱性も高いものとなることや、空洞であるためにシート重量が軽くなり軽量化することができる。

また、シート面において光散乱層が格子状に配列する光学機能性シートにおいて、該格子を形成する光散乱層のシート面方向幅が縦横で異なることも好ましい。光散乱層は、光散乱性を発現させるために内部に散乱成分を含んでいる。このため、光散乱層のシート面方向の幅が厚くなるほど、散乱される確率が高まり強い散乱性を示すようになる。つまり、格子パターンで縦横の幅を変えることで、縦横方向の散乱性を制御することができるようになる。例えば、縦横の光散乱層の配列ピッチが同じであっても、それぞれの幅が異なれば縦横方向で光散乱性の異なるシートが得られる。

また、シート断面における光散乱層の配列ピッチは10〜500μmであることが好ましく、さらに10〜200μmが好ましく、最も好ましくは10〜100μmである。

また、本発明の光学機能性シートの光散乱層は、分散されて存在する光散乱成分である分散相と、その光散乱成分以外のマトリクス成分であるマトリクス相から構成されることが好ましい。ここで、光散乱成分である分散相の数平均径が0.1〜10μmであることが好ましく、さらには0.1〜5μmであることが好ましい。ここでいう数平均径とは、光散乱層1の断面において観察される光散乱成分である分散相の平均径のことであり、その形状が真円でない場合には同面積の真円に変換した値とする。この数平均径は、後述する平均密度と体積比率とから算出することができる値である。数平均径が0.1μmより小さい場合には、光散乱性が波長に依存することがあり、その結果シートを透過する光が着色するため好ましくなく、また10μmより大きくなると後述する界面数を確保するために壁(光散乱層)の幅をかなり厚くしなければならなくなるため好ましくない。上記範囲内の数平均径にすることにより、散乱効率を高めることができる。

変角光度計ゴニオフォトメーターGP−10(オプテック(株)製)に、図2の構成のカーナビゲーション用コの字管型バックライトを設置し、画面上下方向および左右方向において−80°〜+80°の範囲で5°刻みの光強度を測定した。ここで、画面上において蛍光管に垂直な方向が画面上下方向、平行な方向が画面左右方向であり、それぞれの方向が、光学機能性シートの縦方向、横方向となるように設置した。それぞれの測定角における光強度をIn(nは角度)とし、I0°とI45°の強度比I45°/I0°を比較した。
