【発明の属する技術分野】
本発明はメカニカルファスニングシステムあるいはメカニカルクロージャーシステムに関し、さらに詳しく述べると、メカニカルファスナーの一員として使用されるフック材及びそれを使用したメカニカルファスナーに関する。本発明のフック材及びメカニカルファスナーは、優れた柔軟性と係合力を同時にもたらすことができるので、乳幼児、病人、老人などの使い捨ておむつなどにおいて有利に使用することができる。

【従来の技術】
現在、乳幼児などのため、いろいろなタイプの使い捨ておむつを商業的に入手可能である。使い捨ておむつは、大きく分類して、(1)着用者がそのまま装着できるパンツタイプと、(2)パンツの形態を有していないけれども、着用者が装着した時にパンツタイプと同様に使用できるオープンタイプとがある。オープンタイプの使い捨ておむつは、通常、液体吸収性の内装材を含みかつ着用者の体型に適合し得るサイズ及び形状を有するおむつ本体と、着用時にそのおむつ本体の所定の部位を固定してパンツの形状を安定に保持するためのファスニングテープとから構成されている。ファスニングテープの先端部は、通常、粘着剤層を介しておむつ本体に固定するようになっている。

最近では、ファスニングテープにおいてもいろいろな工夫がなされている。例えば、おむつ交換の時点で着用者から取り外す時まで不用意な外れなどを生じることがないように、フック材をループ材に絡めて締結するメカニカルファスニングあるいはメカニカルクロージャーシステムがいろいろと提案されている(特許文献1〜3)。

ところで、従来提案されている使い捨ておむつのメカニカルファスニングテープにおいて、フック材は、その硬さのために皮膚と接触する部分にかぶれが発生することがあり、また、乳幼児、病人等の皮膚を傷つけてしまうかもしれないといった不安感を与えてしまう。なお、ファスナ成分を含むファスニングタブの領域においてガーリーこわさを約100mgよりも小さく抑えることを提案した製品も提案されているけれども(特許文献4)、ファスナ成分による皮膚のかぶれや損傷の問題を解決することができていない。

本発明の目的は、したがって、使い捨ておむつやその他の製品のメカニカルファスナーにおいて使用されるフック材であって、優れた柔らかさと強い係合力(締結性能)を同時に満足させることができ、使用時に乳幼児、病人等の皮膚のかぶれや損傷を引き起こすことのないフック材を提供することにある。

上記した第1の目的は、本発明によれば、メカニカルファスナーにおいて互いの絡み合いもしくはループ材との絡み合いによって締結状態を提供可能なフック材において、
前記フック材が、熱可塑性樹脂からなる支持体と、前記支持体の少なくとも一方の面に前記支持体と一体で配列された複数個のフックとを含み、
前記フック材が、約95:5〜30:70の重量比で混合したポリプロピレン樹脂とポリエチレン樹脂の成形体であり、
前記支持体の厚さが、約0.04〜0.13mmであり、かつ
前記フック材の剛性が、それをループスティッフネス値で表した時に、約0.01〜0.1N/9mmの範囲にあることを特徴とするフック材によって達成することができる。

【発明の実施の形態】
本発明によるフック材及びメカニカルファスナーは、それぞれ、いろいろな形態で有利に実施することが可能である。以下、下記の実施の形態に限定されるわけではないけれども、いくつかの好ましい実施の形態を添付の図面を参照しながら説明する。

本発明は、第1に、使い捨ておむつやその他の製品、例えば生理用ナプキンなどの衛生用品において締結材として使用されるメカニカルファスナーのフック材にある。なお、本発明のフック材は、フック材とフック材の組み合わせからなるデュアルフック式のメカニカルファスナーに使用してもよく、さもなければ、フック材とループ材の組み合わせからなるループ・アンド・フック式のメカニカルファスナーに使用してもよい。すなわち、フック材は、いわゆる雄材として使用できるばかりでなく、雌材としても使用できる。

図1は、本発明のフック材及びメカニカルファスナーの好ましい1実施形態を模式的に示したものであり、ループ材7とフック材2の組み合わせによってメカニカルファスナー20が完成されている。ループ材7とフック材2の組み合わせでメカニカルファスナー20を完成する技術は、前記した通りに周知の技術であるが、本発明は、以下に詳述するように、従来のメカニカルファスナーの上述のような問題点を解決するため、フック材2の構造に改良を加えたものである。なお、本発明の実施において、必要に応じてフック材2と対で使用されるループ材7は、特に限定されるものではない。

フック材2は、そのままの形態で使用してもよいけれども、通常、図示のように基材1で支持した状態で使用される。このように基材1を備えたフック材2は、「ファスニングテープ」とも呼ばれるが、ここでは「フック型留め具」10と呼ぶことにする。なお、フック材2は、必要ならば、基材1の両面に設けられてもよい。

フック型留め具10について説明すると、基材1は、この技術分野において一般的に行われているように、各種の天然もしくは合成の材料から構成することができる。基材に適当な材料としては、以下に列挙するものに限定されるわけではないけれども、ポリプロピレン、ポリエチレン、ポリプロピレン−ポリエチレンブロックコポリマー、ポリエステル、塩化ビニル、ポリアセテート、ポリアミド、木綿等を挙げることができる。これらの材料は、単独で使用してもよく、あるいは2種類もしくはそれ以上を組み合わせて使用してもよく、また、これらの材料は、シート又はフィルム状の成形体であってもよく、あるいは織布、不織布、編織布等の形態であってもよい。特に、ポリプロピレン、ポリエチレン、ポリプロピレン−ポリエチレン共重合体あるいはその混合物は、適度な柔軟性があり、低コストであるので、使い捨ておむつの用途に好適である。フック材にあわせて、それと同一もしくは類似のポリプロピレン樹脂とポリエチレン樹脂の混合物からなる成形体から基材を構成するのが最も好適である。

フック型留め具10において、その基材1の表面にフック材2が設けられる。フック材2は、通常、支持体3上に多数個のフック4が一体的に結合せしめられた構造を有している。フック4は、支持体3の上に秩序的に配列されていてもよく、無秩序に配列されていてもよい。ここで、支持体に対するフックの一体的結合は、いろいろな形態を包含することができ、例えば、支持体との同時成形による一体化、支持体に対する埋め込みあるいは植え付け、接着剤による接合などを挙げることができる。支持体との同時成形による一体化が最も好適である。フック4の形状は、対をなすフック材のフックあるいはループ材のループに絡み合って所期の締結を可能とする限りに特に限定されないというものの、この技術分野において多用されているように、マッシュルーム形(図1に例示)、かぎ形(ホック形;図2に例示)、ピン形(図3に例示)あるいはそれに類する突起体の形状であることが好ましい。なお、フックの形状は、形状が複雑になればなるほど生産性が低下し、コストの上昇を引き起こすという点にも留意しなければならない。ちなみに、図1に示したフック材2は、支持体3に多数個のマッシュルーム形フック4を備えたものであって、例えば、特表平6−500486号公報、特表平8−508910号公報などに記載の方法によって製造することができる。

フック材を基材に取り付けて使用する場合、いろいろな固定手段を使用してフック材を取り付けることができる。また、このような固定によって達成される基材/フック材の結合強度は、本発明によるメカニカルファスナーの締結効果を保証するため、実使用時のフック材とフック材又はループ材との結合強度よりも大であることが必要である。適当な固定手段としては、例えば、グルー、熱融着、超音波加熱等による接着、一体成形、縫製、ステープラーによる機械的固定などを挙げることができる。

本発明では、フック材の構成が重要な要件となっている。すなわち、フック材は、
(1)熱可塑性樹脂からなるフック材が、約95:5〜30:70の重量比で混合したポリプロピレン樹脂とポリエチレン樹脂の成形体であること、
(2)フックが一体となって配列された支持体の厚さが、約0.04〜0.13mmの範囲であること、及び
(3)フック材の剛性が、それをループスティッフネス値で表した時に、約0.01〜0.1N/9mmの範囲にあること
を必須の要件とする。

まず、フック材は、どのような材料から形成されていてもよいというものではなく、本発明の実施の場合、所期の目的を達成するため、熱可塑性樹脂から形成されていることが必要であり、また、その樹脂材料も、いかなる樹脂材料であってもよいというものではなく、ポリプロピレン樹脂(PP)とポリエチレン樹脂(PE)の混合物である。すなわち、本発明で使用するフック材は、PPとPEの混合物を出発物質として熱成形あるいは必要に応じてその他の成形技術によって形成された成形体である。

また、PPとPEの混合物は、任意の混合比で使用できるというものの、本発明の実施の場合、通常、PPとPEを約95:5〜30:70の重量比で混合することが好ましい。PPとPEの混合物において、PPの量が上記の上限を上回ると、PPの特性が支配的になり、フック材が硬くなってしまう。反対に、PPの量が上記の下限を下回ると、フック材に対する基本的な要求特性である係合力が1N/25mm以下となってしまい、その実用性が乏しくなってしまう。

フック材は、いろいろなPPとPEを使用して作製することができる。例えば、本発明の実施に使用するPPは、単独重合体又は共重合体のいずれであってもよい。また、本発明の実施に有用なPEは、以下に列挙するものに限定されるものではないけれども、低密度ポリエチレン(LDPE)、高密度ポリエチレン(HDPE)、直鎖状低密度ポリエチレン(LLDPE)などを包含する。PEとしては、とりわけLDPE、LLDPEなどを有利に使用することができる。本発明の実施に好適なPP及びPEのさらに詳細については、例えば、特開平9−313218号公報、特表2001−518336号公報などの記載を参照されたい。

また、本発明のフック材において、フックを支持する支持体の厚さが、約0.04〜0.13mmの範囲にあることが必要である。支持体の厚さが0.04mmを下回ると、所定のサイズのフックを十分に支持できなくなるばかりでなく、フック材に腰がなくなり、フック材の取り扱い性が低下する。反対に、支持体の厚さが0.13mmを上回ると、ゴワゴワ感が発現し、フック材のソフト感が損なわれる。支持体の厚さは、好ましくは、約0.07〜0.10mmの範囲である。

関連して説明すると、支持体によって支持されたフックの高さは、所望とするフック材の種類、支持体の厚さ及びその他のファクターに応じて広い範囲で変更することができる。フックの高さ(換言すると、ステムの高さと、もしもあれば、ステムの先端に形成されたヘッド14の厚さの合計)は、通常、できる限りに小さくかつ均一であるように調整されていることが好ましい。フックの高さは、通常、その基部から測定して約0.1〜1.3mmの範囲にあることが好ましく、さらに好ましくは、約0.2〜0.5mmの範囲である。本発明に従うと、フックに対してこのような高さを付与することによって、優れた柔らかさと強い係合力を保証するとともに、皮膚のかぶれや損傷の問題を防止することができる。

フックについてさらに説明すると、フックは、通常、1cm2当たり約60〜1,600フックの分布密度で支持体上に配列されていることが好ましく、さらに好ましくは、1cm2当たり約125〜700フックの分布密度である。また、フックのステムは、支持体と隣接する部分(基部)の直径が約0.1〜0.6mmの範囲であることが好ましく、さらに好ましくは、約0.1〜0.3mmの範囲である。さらに、フックのヘッドは、上記したように任意の形状及びサイズとすることができる。

本発明のフック材において、その剛性は、以下において測定法を詳述するループスティッフネス値で表した時に、約0.01〜0.1N/9mmの範囲にあることが必要である。フック材の剛性が0.01N/9mmを下回ると、フック材としての十分な機能が得られなくなる。反対に、フック材の剛性が0.1N/9mmを上回ると、ゴワゴワ感が発現し、フック材のソフト感が損なわれる。フック材の剛性は、好ましくは、約0.01〜0.08N/9mmの範囲である。

本発明の実施において、本発明のフック材と組み合わせてメカニカルファスナーの一員として用いられるもう1つのフック材あるいはループ材は、特に限定されるものではない。例えば、フック材に組み合わせてもう1つのフック材を使用する場合、そのフック材は、本発明のフック材と同じものであってもよく、本発明のフック材と係合可能な任意の形状、サイズをもった別のタイプのフック材であってもよい。

本発明では、本発明のフック材と組み合わせていろいろなタイプのループ材を使用することができる。ループ材は、通常、基材と、その少なくとも片面に設けられたループとから構成される。ここで、ループとは、それがフック材との係合機能を有する限りにおいて特に限定されるものではなく、したがって、ループ体そのものであってもよく、さもなければ、織布、不織布などのループ保有材料であってもよい。必要ならば、これらのループを組み合わせて使用してもよく、あるいは積層体の形で使用してもよい。積層体は、例えば、上述のようなループをプラスチックフィルム等にラミネートすることによって形成することができる。また、ループ材は、適宜起毛、エンボス、印刷、染色等の加工がなされていてもよく、これらの加工品を特に使い捨ておむつやその他の衛生用品に使用した場合には、艶、てかりといった光沢をなくすことができ、審美的に心地よい外観を得ることができる。

図1には、本発明の実施に有用なループ材の典型例が示されている。図示のループ材7は、基材5と、その表面に一体的に結合せしめられたループ6とからなる。ループ6は、常法に従っていろいろな材料から構成することができるというものの、フック材2のフック4と効果的に絡み合うことのできる繊維材料から構成することが好ましい。繊維材料は、所望とするループの形状に応じて、例えば織布、不織布、編み物、その他の形で使用することができる。また、繊維の束がループ状となるように、フィルム上に繊維を部分的に接着したようなものも、ループとして有利に使用することができる。

本発明は、第2に、上記したようなフック材を同一もしくは異なるフック材あるいはループ材に組み合わせて完成されたメカニカルファスナーにある。本発明によるメカニカルファスナーの好ましい実施形態は、再び図1を参照しながら具体的に説明すると、例えば使い捨ておむつの本体の特定部位(例えば、バックシート上の一部分、図示せず)に取り付けられた、ループ6を基材5の片面に形成したループ材7と、同じ使い捨ておむつの別の特定部位に取り付けられた、ループ材7のループ6に絡み合って係止可能なフック材2との組み合わせである。フック材2は、基材1とともにフック型留め具10を構成している。このメカニカルファスナー20において、フック材2は、ループ材7に係止し、固定可能であり、必要により両者の係止を解くことも可能である。

本発明によるメカニカルファスナーは、使い捨ておむつの締結手段や生理用ナプキンのずれ止め手段などとして有利に使用することができる。例えば、図示しないけれども、本発明のメカニカルファスナーを使い捨ておむつの締結手段として使用する場合、次のようにして使用することができる。

オープンタイプの使い捨ておむつは、通常、液体吸収性の内装材を含みかつ着用者の股の部分の体型に適合し得るサイズ及び形状を有するパッド状のおむつ本体からなる。おむつ本体の構造は、多くの文献等から公知となっているように、多種多様であり、また、したがって、液体吸収性の内装材もいろいろに変更可能である。おむつ本体は、通常、液体吸収性の内装材の外側に非透水性のバックシートを配置するとともに、その内側(おむつ着用者に接する側)に透水性の不織布等を配置することによって、構成することができる。ループ材は、このようなおむつ本体のフロント部分に取り付けられる。また、おむつ本体のフロント部分と表裏をなす部分にフック材(あるいは、フック型留め具)が取り付けられる。フック材のフックが、ループ材のループに絡み合って係止可能である。したがって、使い捨ておむつを着用する時は、フック材をおむつ本体のフロント部分に取り付けられたループ材に押し付けることで、おむつのウエスト部を形成し、締結を完了することができる。

【実施例】
引き続いて、本発明を下記の実施例によってさらに説明する。なお、本発明はこれらの実施例によって限定されるものではないことを理解されたい。
例1
50重量部のポリプロピレン樹脂(商品名「SRC70615」、ダウ・ケミカル社製)と50重量部のポリエチレン樹脂(LDPE、商品名「JMA01N」、日本ポリオレフィン社製)の混合物(PP/PE=1)を特表平8−508910号公報に記載の方法で熱成形してフック材(雄材)を作製した。得られたフック材を幅25mm×長さ25mmの矩形シートに裁断した。

次いで、上記のようにして作製したフック材を基材の先端部に接着剤で接合した。得られたフック型留め具は、フック材そのものも含めて、適度な硬さとももに十分な柔軟性があり、手触り感も良好であった。

一方、トリコット機で編成された生機編地を二軸延伸ポリプロピレン(BOPP)フィルムに接着剤を用いて接着して、ループ材(雌材)を作製した。
例2
前記例1に記載の手法に従って異なるメカニカルファスナー(本発明例及び比較例)を作製した後、それぞれのメカニカルファスナーの性能を、(1)フック材の剛性(ループスティフネス)、(2)フック材の係合力(90度剥離強度)及び(3)フック材のソフト感の3項目に関して試験した。
(1)フック材の剛性(ループスティフネス)の測定
下記の第1表に記載するように、PP/PE混合物のPE(LDPE)配合量を0〜100重量%の範囲で変更し、かつフック材の支持体の厚さを50、75又は100μmとすることによって、合計21種類のフック材を作製した。

得られたフック材を幅9mm×長さ120〜150mmに裁断して細長い試験片を作製した。それぞれの試験片を剛性測定装置(ループスティフネスメータ、東洋精機製)のテーブルにセットし、試験片の両端を冶具で固定した。剛性測定装置のスイッチを入れ、それぞれの冶具をテーブルの中央部まで自動的にスライドさせ、試験片のループを作成した。次いで、テーブルを横倒しするとともに、試験片のループを潰すため、剛性測定装置に付属のセンサをループの方向に200mm/分の速度で移動させた。センサが直進してループが潰れた時の応力の最大値を記録し、これを「剛性」とした。得られた測定結果を下記の第1表にまとめるとともに、図4にプロットする。なお、図4中の黒丸Xは、市販品のプロット(0.118N/9mm)である。

(2)フック材の係合力(90度剥離強度)の測定
下記の第2表に記載するように、PP/PE混合物のPE(LDPE)配合量を0〜100重量%の範囲で変更し、かつフック材の支持体の厚さを75又は100μmとすることによって、合計14種類のフック材を作製した。フック材の作製には、特表平6−500486号公報に記載の手法を使用した。得られたフック材を幅20mm×長さ25mmに裁断し、粘着テープで紙に貼り付けて矩形の試験片とした。

前記例1のループ材を幅50mm×長さ100mmのステンレス鋼板に粘着テープで貼り付け、固定した。次いで、先に作製したフック材(試験片)を剥離強度試験装置のループ材に全面が密着するように積層した。その後、フック材とループ材の積層体の上に重さ2kgのローラーを載置して圧着した。

1kgの荷重でフック材に剪断をかけ、剥離角度90度及び引張り速度300mm/分でせん断力を測定した。得られたせん断力の平均値を「90度剥離強度」とした。得られた測定結果を下記の第2表にまとめるとともに、図5にプロットする。

(3)フック材のソフト感の測定
フック材が皮膚との接触に好適な柔らかさを有しているか否かを評価するため、下記の手順に従ってソフト感についての官能試験を実施した。

前記例1に記載の手法に従って、PP/PE混合物のPE(LDPE)配合量が0、25、50又は90重量%である合計4種類のフック材(支持体の厚さはいずれも75μm)を作製した。得られたフック材を幅100mm×長さ130mmに裁断して矩形の試験片を作製した。

それぞれのフック材(試験片)を10名の被験者に渡し、手にもった時の感触を、

ポイント2: 少しの硬さを感じる。

ポイント4: 柔らかさを感じる。
ポイント5: かなりの柔らかさを感じる。

各被験者によるソフト感の評価ポイントを合計し、平均値を求めたところ、図6(触り方1;全体の感触)及び図7(触り方2;摩擦による感触)にプロットしたような評価結果が得られた。

【発明の効果】
以上に説明したように、本発明によれば、使い捨ておむつや生理用ナプキンなどにおいてメカニカルファスナーの一員として有利に使用できるフック材を提供することができる。本発明のフック材は、優れた柔らかさと強い係合力(締結性能)を同時に満足させることができ、使用時に乳幼児、病人等の皮膚のかぶれや損傷を引き起こすこともない。
