【発明の属する技術分野】
本発明は塗工用ワイヤバー及びその製作方法並びにワイヤバー塗布装置に係り、特に、走行する長尺状の支持体(以下、ウエブという)に塗布液を薄層塗布するための塗工用ワイヤバーの改良に関する。

【従来の技術】
連続走行するウエブの面上に塗布液を塗布する装置としてワイヤバー塗布装置がある。このワイヤバー塗布装置は、丸棒状のロッドにワイヤを螺旋状に密着巻きして形成されたワイヤ列を備えた塗工用ワイヤバーを備え、走行するウエブに塗布液を転移塗布するもので、簡単な装置構成でしかも薄層塗布が可能なことから広く用いられている。例えば、塗工用ワイヤバーを用いた薄層塗布の一例として、液晶表示装置において視野角特性を改善するために設ける光学補償シートや反射防止のために設ける反射防止膜等の光学機能性フィルムの製造がある。

しかし、ワイヤバー塗布において、塗布されたウエブの塗布膜面に、ウエブ走行方向に形成されるスジ状の塗布ムラや点状の塗布ムラが発生することがあり、従来より塗布液の物性調整による対策が一般的に行われてきたが、塗工用ワイヤバーの改良についても一部行われている。

塗工用ワイヤバーの改良による塗布ムラ対策としては、例えば特許文献1には、ワイヤバー表面に計量断面を調整するためにクロムメッキした被覆層を施し、この被覆層を含めたバー外径の軸方向へのバラツキが1%以下になるようにメッキすることで均一塗布を行うことが提案されている。また、特許文献2では、ワイヤバーの真直度がバー長さ1m当たり0.025mm以下にすることで均一塗布を行うことが提案されている。

【発明が解決しようとする課題】
しかしながら、特許文献1の場合、薄層塗布で一般的に使用されるワイヤバー径を10mmとした場合のバラツキ1%は100μmと大きく、ウエット塗布膜厚が20μm以下のように塗布後の乾燥でレベリング作用を期待できない薄層塗布領域では塗布ムラを十分に解消することができない。特に、液晶表示装置の輝度が高まりつつあり、要求される塗布ムラの許容範囲が狭くなっている光学補償シートや反射防止膜等の光学機能性フィルムの分野は、ウエット塗布膜厚が5μm以下の超薄層塗布の領域であり、バラツキ1%以下では塗布ムラを防止しきれないのが実情である。この場合、特許文献1のメッキ処理によってバラツキを100μmより一桁小さな10μmレベルまで下げようとしても、メッキの厚みムラがあるだけでなくメッキ処理する前のワイヤの整列の乱れが被覆層の凸凹に反映してしまうため、実際には困難である。

また、特許文献2に記載される塗工用ワイヤバーの真直度は、主に塗布面の段ムラやウエブ幅方向の厚みムラに影響し、スジ状や点状の塗布ムラ防止対策としては不十分である。

本発明は、このような事情に鑑みてなされたもので、ウエット塗布膜厚が20μm以下の薄層塗布、更には5μm以下の超薄層塗布においても、スジ状や点状の塗布ムラが殆どない均一塗布を行うことができる塗工用ワイヤバー及びその製作方法並びにワイヤバー塗布装置を提供することを目的とする。

【課題を解決するための手段】
本発明者は、スジ状や点状の塗布ムラ対策において、昨今のウエット膜厚が20μm以下、更には5μm以下の薄層塗布でも塗布ムラを殆ど発生させないで塗布可能な塗工用ワイヤバーについて鋭意検討した結果、ロッドにワイヤを巻回した状態での真円度が7μm以下の塗工用ワイヤバーを製作することができれば、塗布ムラを殆ど発生させずに塗布できることが分かった。ここで、ロッドにワイヤを巻回した塗工用ワイヤバーの真円度とは、塗工用ワイヤバーをワイヤ列の各列の頂点に外接する外周面を有する円柱として表したときに、円柱の最大径と最小径の差である。

そこで、発明者は、塗工用ワイヤバーの真円度を悪くしている要因を調べたところ、ロッド自体及びワイヤ自体の径寸法のバラツキは十分小さい(例えばバラツキ1μm以下も可能)にも係わらず、ロッド表面やワイヤ表面に存在する欠損(凹み傷等)や突起(バリ等)の不整部分が塗工用ワイヤバーの真円度を悪くしている主たる要因であるとの知見を得た。即ち、ロッド表面に欠損や突起の不整部分があると、ロッドにワイヤを巻回するときに、ワイヤが突起に乗り上げたり、欠損にワイヤが落ち込む等によりワイヤ列の整列乱れが発生し、これにより塗工用ワイヤバーの真円度が悪くなる。また、ワイヤ列の整列乱れは特にスジ状ムラの原因になる。そして、ロッド表面の不整部分は、ロッド表面に鏡面仕上げ加工を施すことにより無くすことができるので、ロッド表面に鏡面仕上げ加工を施してからワイヤを巻回することで、塗工用ワイヤバーの真円度を改良することができる。

また、ワイヤ表面、特にワイヤが巻回されたワイヤの頂部位置に欠損や突起の不整部分があると、塗工用ワイヤバーの真円度が悪くなると共に、このワイヤ列頂部位置の欠損や突起は特に点状ムラの原因となる。そして、ワイヤ表面の不整部分は、ワイヤ中に含有される不純物量に関係しており、例えばワイヤがステンレス鋼の場合、ステンレス鋼中の不純物量を500ppm以下にすることで、スレンレス鋼を伸線して得られるワイヤの不整部分を著しく低減することができる。また、ステンレス鋼中の不純物量を500ppm以下にするには、ステンレス鋼の製造過程における鋼炉での溶解回数を従来の1回から2回以上に溶解回数を増やすことで達成することができる。

本発明の請求項1は前記目的を達成するために、丸棒状のロッドにワイヤを螺旋状に密着巻回したワイヤ列を備え、走行する長尺状の支持体に塗布液を塗布する塗工用ワイヤバーにおいて、前記塗工用ワイヤバーを前記ワイヤ列の各列の頂点に外接する外周面の円柱形状として表したときに、該円柱形状の真円度が7μm以下であることを特徴とする。これにより、ウエット塗布膜厚が20μm以下の薄層塗布、更には5μm以下の超薄層塗布においても、スジ状や点状の塗布ムラが殆どない均一塗布を行うことができる。この場合、塗工用ワイヤバーの真円度が7μm以下であることに加えて、塗工用ワイヤバーの真直度が25μm以下であることが好ましく、特に好ましくは10μm以下である。これは、塗工用ワイヤバーの真直度を50μm以下とするのが一般的であるが、本発明のような超薄層塗布、特に有機溶剤系の塗布に適用する場合には真直度を25μm以下、更には10μm以下にすることが高品位な塗布面状を得る上で望ましいからである。

請求項2は請求項1において、前記ロッドの真円度が5μm以下であることを特徴とする。これは、ロッドの真円度によって発生するワイヤ列の整列乱れの大小は、塗布膜面のスジ状の塗布ムラの発生と関係があり、塗工用ワイヤバーの真円度が7μm以下に加えて、ロッドの真円度を5μm以下にすることで、スジ状の塗布ムラの発生を完全に無くすことが可能だからである。

請求項3は請求項1又は2において、前記ワイヤの真円度が2μm以下であることを特徴とする。これは、ワイヤ真円度、即ちロッドに巻回した後のワイヤの頂部位置での不整部分の大小は、塗布膜面の点状の塗布ムラの発生に関係があり、塗工用ワイヤバーの真円度が7μm以下に加えて、ワイヤの真円度を2μm以下にすることで、スジ状ムラの発生を略ゼロ近くまで低減することが可能だからである。

請求項4は請求項1〜3の何れか1において、前記ロッド径は2〜20mmの範囲であり、前記ワイヤ径は20〜400μmであることを特徴とする。ロッド径やワイヤ径は、塗布膜厚みに関係しており、かかる範囲のロッド径やワイヤ径での薄層塗布(ウエット厚みで20μm以下、更には5μm以下)においては、塗布後のレベリング作用を期待できないため、塗工用ワイヤバー自体の精度が特に要求されるからである。

請求項6は請求項5において、前記鏡面仕上げ加工はバニッシング加工であると共に、バニッシング量を5〜50μmとすることを特徴とする。これは、鏡面仕上げ加工には砥石や磨き粉を使う研磨法も考えられるが、この研磨法は不整部分のない元々平坦な部分まで削ってしまう虞があるため、ローラを押し付け加工することでロッド全体を平滑化するバニッシング加工がより好ましいためである。

【発明の実施の形態】
以下、添付図面により本発明の塗工用ワイヤバー及びその製作方法並びにワイヤバー塗布装置の好ましい実施の形態について詳説する。

図1は、本発明のワイヤバー塗布装置10の一例を示す断面図であり、図2はワイヤバー塗布装置10に設けられた塗工用ワイヤバー12の拡大断面図である。

ワイヤバー塗布装置10は、主として、塗布ヘッド14と、塗工用ワイヤバー12に近接走行するようにウエブ16をガイドする一対のガイドローラ18、18とで構成される。

塗布ヘッド14は、主として、塗工用ワイヤバー12と、塗工用ワイヤバー12を回転自在に支持するバックアップ部材20と、コーターブロック22、24とから構成される。バックアップ部材20と各コーターブロック22、24との間には、マニホールド26、28及びスロット30、32が形成され、各マニホールド26、28に塗布液が供給される。各マニホールド26、28に供給された塗布液は、狭隘なスロット30、32を介してウェブ幅方向で均一に押し出される。これにより、塗工用ワイヤバー12に対してウエブ16の送り方向の上流側(以下、「1次側」という)には1次側塗布ビード34が形成され、下流側(以下「2次側」という)に2次側塗布ビード36が形成される。これら塗布ビード34、36を介して走行するウエブ16に塗布液が塗布される。

マニホールド26、28から過剰に供給された塗布液は各コーターブロック22、24とウエブ16との間からオーバーフローし、図示しない側溝を介して回収される。尚、マニホールド26、28への塗布液の供給はマニホールド26、28の中央部から行なっても、または端部から行なってもよい。

塗工用ワイヤバー12は、図2に示すように、丸棒状のロッド38にワイヤ40を螺旋状に密着巻回して形成されたワイヤ列42を備えており、このワイヤ列42に塗布液を保持することにより、走行するウエブ16に塗布液を転移塗布する。この場合、ウエブ16に塗布される塗布膜のウエット厚みは、ロッド38の径とワイヤ40の径によって決まるため、ロッド径やワイヤ径は目標とする塗布膜の厚みに応じて決定される。例えば、ウエット塗布厚みが20μm以下の薄層塗布の場合には、ロッド径は2〜20mmの範囲、好ましくは5〜10mmの範囲であり、ワイヤ径は20〜400μmの範囲、好ましくは50〜100μmの範囲である。塗工用ワイヤバー12を構成するロッド38及びワイヤ40の材質としては、ステンレスをはじめとする各種金属が使用可能であり、強度的に満足するものであればよい。

そして、本発明の塗工用ワイヤバー12の場合には、図3に示すように、塗工用ワイヤバー12をワイヤ列42の各列の頂点に外接する外周面を有する円柱44として表したときに、該円柱44の真円度が7μm以下になるように製作される。これにより、ウエブ16に塗布された塗布膜のウエット膜厚が20μm以下の薄層塗布、更には5μm以下の超薄層塗布でもスジ状や点状の塗布ムラを殆ど発生させないように塗布液をウエブ16に塗布することができる。

次に、本発明の塗工用ワイヤバー12の製作方法について、ロッド38及びワイヤ40の改良点について説明する。尚、ワイヤ40の材質としてステンレス鋼の例で説明する。

まず、ロッド38の改良点について説明すると、塗工用ワイヤバー12の製作過程においてロッド38表面に鏡面仕上げ加工を施し、これにより得られたロッド38にワイヤ40を巻回する。これは、図4に示すように、ロッド38表面に欠損46や突起48の不整部分があると、ロッド38にワイヤ40を巻回するときに、ワイヤ40が突起48に乗り上げたり、欠損46にワイヤが落ち込む等によりワイヤ列42の整列乱れが発生し、これにより塗工用ワイヤバー12の真円度が悪くなるためである。また、ワイヤ列42の整列乱れは特にスジ状ムラの原因になるからである。

図4(A)は、ロッド38表面に存在する突起48のためにワイヤ40の巻回時にワイヤ40が強制的に寄せられて巻回されてしまい、ワイヤ列42の列同士の間に隙間50が生じてしまった図である。図4(B)は、ロッド38表面に存在する鋭角的な突起48により、ワイヤ40の巻回時にワイヤ40が突起48に乗り上げてしまい、乗り上げたワイヤ40がワイヤ列42から突出してしまった図である。図4(C)は、ロッド38表面に存在する欠損46(凹みキズ)のために、ワイヤ40の巻回時にワイヤ40が凹みキズに挟まり、挟まったワイヤ40がワイヤ列42から没入してしまった図である。

上記したワイヤ列42の整列乱れを解消するには、土台であるロッド38の平滑化が重要であり、鏡面仕上げ加工を施すことが最適である。鏡面仕上げ加工には砥石や磨き粉を使う研磨法が考えられるが、ロッド38の元々平坦な部分まで削ってしまう虞があるので、図5及び図6に示すバニッシング加工装置52でバニッシング加工することが好適である。

図5は、バニッシング加工装置52の全体構成を示す概略図であり、送り側ロッド支持テーブル54からロッド38をローラ群56(回転ローラ60を5台設けた一例で図6に示す)の間に挿入し、バニッシング処理されたロッド38が受け取り側ロッド支持テーブル58に受け取られる。これにより、ロッド38表面には図4で示した欠損46や突起48を除去した鏡面状態が形成されるので、後工程のワイヤ巻を経て塗工用ワイヤバー12として仕上がった時にワイヤ列42の整列乱れのない塗工用ワイヤバー12を製作することができる。

バニッシング装置52は、図6に示すように、高硬度で滑らかな面をもつ複数の回転ローラ60、60…でロッド表面を押し付け加工することにより、ロッド38全体を均一に平滑化させる手法であり、塗工用ワイヤバー12のロッド平滑化に最適である。図6は、ロッド38をバニッシング加工している状態を、送り側ロッド支持テーブル54の側から見た図であり、バニッシング量L1とは加工する際に通過するロッド38の直径L2に対してローラ群56の仮想内径L3の寸法差をいう。このバニッシング加工により、ロッド38表面には鏡面状態が得られるが、バニッシング加工は弾性変形が支配的なため、バニッシング量とロッド直径の減少分は等量にはならないのが一般的である。この場合、バニッシング量が少な過ぎるとロッド38表面の凹凸矯正効果が少なく、多過ぎると塑性変形域に入り、剥離現象による別の凹凸が発生する。従って、塗工用ワイヤバー12を製作するロッド38には最適なバニッシング量の範囲が存在し、具体的にはバニッシング量5〜50μmの範囲が好ましく、更に好ましくは15〜40μmの範囲である。バニッシング加工装置52は市販のものを好ましく使用でき、回転ローラ60の材質はロッド38の材質より硬いものを使えばよく、材質限定はない。このように最適条件のバニッシング加工処理で得られたロッド38の表面は鏡面状となり、平均表面粗さ(Ra)で見た場合に、±1μm以下まで小さくすることが可能である。また、ロッド38の真直度も塗布面状、特に段状ムラに影響するため、真直度は10μm以下のものを準備するのが好ましい。このロッド38の改良において、鏡面仕上げ加工された後のロッドの真円度は5μm以下であることが好ましい。これにより、特にスジ状の塗布ムラをなくすことができる。現在のロッド製作技術であれば、ロッド自体の径寸法のバラツキは十分小さく(例えばバラツキ1μm以下も可能)できるので、ロッド38表面の欠損46や突起48の不整部分をなくすことによって、ロッド38の真円度を5μm以下にすることが可能である。

次に、ワイヤ40の改良点について説明すると、塗工用ワイヤバー12の製作過程において、ワイヤ40の母材であるステンレス鋼の不純物量の合計が500ppm以下になるまで該ステンレス鋼の製造過程における鋼炉での溶解を2回以上繰り返し、得られたワイヤ40をバニッシング加工したロッド38に巻回する。これにより、ワイヤ40表面の欠損62や突起64の不整部分を顕著に低減することができるので、塗工用ワイヤバー12の真円度を改良し、塗布ムラを低減できる。図7のようにワイヤ40表面、特にロッド38に巻回した後のワイヤ40の頂部位置に欠損62や突起64の不整部分があると、塗工用ワイヤバー12の真円度が悪くなる。また、ワイヤ40の頂部位置の不整部分は、特に薄層塗布の場合、塗布量のウエブ16幅方向の均一塗布を損ねる他、部分的な塗布欠陥となり、これが塗布膜面での点状の塗布ムラとなる。図7(A)は、ワイヤ40の頂部位置に突起64が存在している場合であり、図7(B)はワイヤ40の頂部位置に欠損62が存在する場合であり、図7(C)はワイヤ40の下部位置に欠損62が存在する場合である。

ワイヤ40表面に存在する欠損62や突起64の不整部分は、図8(A)に示す伸線工程で形成されることが多い。伸線工程は通常、ダイヤモンド製のダイスにステンレス母材を通して粗伸線を行い、次に目標のワイヤ40線径まで最終伸線を行うが、ステンレス母材を細くしていく過程で引き伸ばされ、ステンレス母材の新しい界面が現れる。その際に不純物の多いステンレス母材(例えば、粒界面が多い、或いはガスが混入した空隙空間が多い等)では、欠損62や突起64の不整部分が形成され易くなる。従って、不純物量の少ないステンレス母材を伸線してワイヤ40を製造することが重要になるが、ステンレス母材を製造するためのステンレス鋼の溶解工程の数を増やすことにより不純物量を下げることができる。

図8(B)はステンレス鋼のシングル溶解による製造工程を示したものであり、製鋼をアーク溶解工程、鋳造工程、加熱/圧延工程、を経てステンレス母材を製造する。しかし、シングル溶解製法ではステンレス母材の不純物量の合計が500ppm以下にまで低減することは通常不可能であり、上記した伸線工程でワイヤ40表面に欠損62や突起64の不整部分が形成されてしまう。これに対し、本発明の塗工用ワイヤバー12に使用するワイヤ40は、図8(C)のダブル溶解製法又は図8(D)はトリプル溶解製法で製造するようにした。これにより、伸線工程でワイヤ40表面に欠損62や突起64の不整部分が殆ど形成されなくなった。ステンレス母材中の不純物がどの程度低減されたかは次の方法によって測定することができる。即ち、ステンレス母材中の不純物のうち不純ガス(ステンレス中に含まれる水素や窒素や酸素等のガス)については、加熱溶解赤外線吸収法や加熱溶融熱伝導度法等により測定することができる。また、不純物のうち非金属介在物については、JIS法やASTM法によって定量化が可能である。また、不純物のうち粒界の量については、線材切断し、断面を顕微鏡で直接観察することで、単位断面積当たりの粒界量として定量することができる。非金属介在物はステンレス母材の場所によってはバラツキが大きいので、通常、不純ガス量が不純物量の代表値として把握しやすい。

このワイヤ40の改良において、改良後のワイヤ40の真円度は2μm以下であることが好ましい。これにより、特に点状の塗布ムラを顕著に低減することができる。現在のワイヤ製作技術であれば、ワイヤ自体の径寸法のバラツキは十分小さく(例えばバラツキ1μm以下も可能)できるので、ワイヤ40表面の欠損62や突起64の不整部分をなくすことによって、ワイヤ40の真円度を2μm以下にすることが可能となる。尚、真円度7μm以下の塗工用ワイヤバー12を製作するために、ロッド38の改良とワイヤ40の改良の両方を必須とするものではなく、塗工用ワイヤバー12の真円度が7μm以下になれば、何れか一方だけでもよい。

このようにして製作された塗工用ワイヤバー12を備えたワイヤバー塗布装置10で塗布液を走行するウエブ16に塗布することにより、ウエット塗布膜厚が20μm以下の薄層塗布、更には5μm以下の超薄層塗布においても、スジ状や点状の塗布ムラが殆どない均一塗布を行うことができる。かかる塗工用ワイヤバー12を備えたワイヤバー塗布装置10は特に薄層塗布に有効であるので、ウエット塗布膜厚が5μm以下の超薄層塗布を行う、例えば図9に示す光学補償シートの製造ラインに設置することができる。

光学補償シートの製造ラインは、図9に示すように、送り出し機66からは予め配向膜形成用のポリマー層が形成されたウエブ16が送り出される。ウエブ16はローラ68によってガイドされてラビング処理装置70に送りこまれ、ラビングローラ72によってポリマー層がラビング処理される。次に、除塵機74により、ウエブ16の表面に付着した塵が取り除かれる。そして、ワイヤバー塗布装置10によりディスコネマティック液晶を含む塗布液がウエブ16に塗布される。この後に、乾燥ゾーン76、加熱ゾーン78を経て、液晶層が形成される。更に紫外線ランプ80により液晶層を照射し、液晶を架橋させることで、所望のポリマーが形成される。そして、このポリマーが形成されたウエブ16は巻取り機82により巻き取られる。光学補償シートの製造ラインは、高いクリーン度の雰囲気に維持されることが必要で、送り出しから巻取りまでの工程全体は清浄度がクラス1000以下であり、特に塗布工程ではクラス100以下、更には10以下にすることが好ましく、乾燥工程ではクラス100以下が好ましい。

本発明に用いられる塗布液は、ウエブ16上に塗布膜を形成するためのものであればよく、公知のいずれの塗布液でもよい。例えば、液晶を含有している塗布液や、反射防止成分を含む液を塗布液に用いることができる。塗布液の物性は、有機溶剤系の場合には低粘度(通常0.5〜20mPa・s程度)であるが、100mPa・s程度までの高粘度塗布液に対しても、本発明は対応可能である。また、塗布液の表面張力範囲も特に限定されないが、180〜350μN/cm程度が好ましい適用範囲である。

次に、本発明の塗工用ワイヤバー12を備えたワイヤバー塗布装置10の実施例を説明する。本発明の実施例として、超薄層塗布が要求される光学補償シートの製造及び/又は反射防止膜の製造に適用した例で以下に説明するが、これに限定されるものではない。
(実施例1)
実施例1は、塗工用ワイヤバー12の真円度と塗布ムラとの関係を、光学補償シートを製造する場合で試験したものであり、光学補償シートの製造ラインのライン条件は次の通りである。

ウエブ16には、厚さ100μmのトリアセチルセルロース(フジタック、富士写真フイルム(株)製)を使用し、ウエブ16の表面に、長鎖アルキル変性ボバール(MP−203、クラレ(株)製)の2重量パーセント溶液をウエブ16の1m2当り25ml塗布後、60°Cで1分間乾燥させて配向膜用樹脂層を形成した。このウエブ16を20m/分で搬送しながら、樹脂層表面にラビング処理を行って配向膜を形成した。ラビング処理におけるラビングローラ72の押しつけ圧力は、配向膜樹脂層の1cm2 当たり10kgf/cm2 とすると共に、回転周速を2.0m/秒とした。

(実施例2)
実施例2は、塗工用ワイヤバー12のロッド改良におけるバニッシング量と塗布ムラとの関係を、光学補償シートの製造及び反射防止膜の製造に適用して試験したものである。試験1〜7は光学補償シートに適用したもので、試験8〜10は反射防止膜に適用した場合である。尚、光学補償シートの製造ラインのライン条件は実施例1と略同様であるが、使用する塗工用ワイヤバー12は、材質がSUS304で8mmのものを使用し、センタレス研磨の粗表面加工を施した後、鏡面加工処理をスギノマシン(株)製スパロール装置により、図11に示したバニッシング量で平滑化を行なった。その後、ワイヤ40をロッド38に巻きつけて塗工用ワイヤバー12を製作した。使用したワイヤ径は80μm、400μm、15μmのものを使用した。

実施例3は、塗工用ワイヤバー12のワイヤ改良におけるステンレス鋼の不純物量及び鋼炉溶解数と塗布ムラとの関係を、光学補償シートの製造及び反射防止膜の製造に適用して試験したものである。試験1〜6は光学補償シートに適用したもので、試験7及び8は反射防止膜に適用した場合である。

以上説明したように、本発明の塗工用ワイヤバー及びその製作方法並びにワイヤバー塗布装置によれば、ウエット塗布膜厚が20μm以下の薄層塗布、更には5μm以下の超薄層塗布においても、スジ状ムラや点状ムラの塗布ムラが殆どない均一塗布を行うことができる。

As a result, even in a thin layer coating having a wet coating film thickness of 20 μm or less, and even in an ultrathin layer coating having a thickness of 5 μm or less, uniform coating with almost no stripe-like or spot-like coating unevenness can be performed.
