本発明は、塗料組成物および塗装方法に関し、より詳しくは、アルカリ性基材を塗装対象とする際に好適な塗料組成物および塗装方法に関する。

【従来の技術】
建築物や土木構造物などには、その基材の保護と意匠性の向上などを図るべく、塗料あるいは塗材が塗布されることが多い。また、塗装の前処理として、水系プライマーや溶剤系反応型プライマーなどの顔料を含まない下地調整剤が塗布される場合もある(本発明において、これら全てを含めて単に塗料という)。

これらの塗料は、日光に晒されるため、時間の経過とともに紫外線によって該塗料を構成する樹脂組成物が劣化する傾向にある。そこで、従来、塗料中の樹脂組成物が紫外線によって劣化するのを防止するため、塗料組成物中に紫外線吸収剤を添加する方法が開示されている(特許文献1)。

【発明が解決しようとする課題】
しかしながら、建築物等を構成するコンクリートやスレート等に該紫外線吸収剤を含んだ塗料を塗布すると、該紫外線吸収剤が黄変したり、樹脂の紫外線劣化が十分に防止できないという問題が生じていた。

本発明は、上記課題に鑑み、コンクリートやスレート等に塗布した場合であっても、紫外線吸収剤が黄変したり樹脂の紫外線劣化が生じないような塗料組成物および塗装方法を提供することを課題とする。

【課題を解決するための手段】
前記課題を解決するため、本発明者らが鋭意研究したところ、コンクリートやスレート等から溶出するアルカリイオンが、紫外線吸収剤の機能を阻害する要因となっていることを見出した。さらに、該アルカリイオンによる悪影響を防止するには、リン酸エステルを構造単位として含んでなる樹脂組成物を採用することが効果的であるという知見を得るに至った。

即ち、本発明の塗料組成物は、樹脂骨格にリン酸エステルを含む樹脂組成物と、紫外線吸収剤とを含有することを特徴とする。樹脂骨格にリン酸エステルを含む樹脂組成物は、コンクリートやスレート等のアルカリ性基材から溶出したアルカリイオンを効果的に捕捉すると考えられ、その結果として紫外線吸収剤への悪影響が防止されたものと推測される。

本発明の塗料組成物は、好ましくは、さらに前記樹脂組成物の樹脂骨格を構成しない他のリン酸エステルを含むものとし得る。樹脂組成物の樹脂骨格を構成しない他のリン酸エステルとしては、正リン酸エステル、酸性リン酸エステル又はその塩、亜リン酸エステルが好適である。

【発明の実施の形態】
以下、本発明について、詳細に説明する。

本発明の塗料組成物は、該塗料組成物を構成する樹脂組成物が、樹脂骨格にリン酸エステルを含むことを特徴とする。斯かる樹脂組成物は、例えば、リン酸エステルをモノマーの1種として共重合してなる任意の樹脂組成物を使用できる。斯かる樹脂組成物の具体例としては、アクリル酸やアクリル酸エステル等を重合させてなるアクリル系樹脂、メタクリル酸メチル等を重合させてなるメタクリル系樹脂、エチレン−酢酸ビニル系樹脂、塩化ビニル系樹脂等のビニル重合により得られる樹脂を挙げることができる。
また、ビニル重合による樹脂でなくとも、ウレタン系樹脂、エポキシ系樹脂、ポリエステル系樹脂、ポリアミド樹脂、ポリイミド樹脂、フェノール樹脂などの縮合重合により得られる樹脂、或いは、他の付加重合等によって得られる樹脂であっても、樹脂骨格の一部に前記リン酸エステルを含むように変性し得る樹脂であれば、本発明における樹脂組成物として使用することができる。

また、前記樹脂組成物の樹脂骨格を構成すべく、モノマーとして使用し得るリン酸エステルとしては、ビニル基等のアルケニル基、アクリル基、又はメタクリル基などといったビニル重合し得る官能基を備えたリン酸エステルを使用できる。斯かるリン酸エステルとして、例えば、2−メタクリロイルオキシエチルアシッドホスフェートや、ジフェニル−2−メタクリロイルオキシエチルホスフェート、或いは下記一般式(2)又は(3)で表されるもの等を挙げることができる。

中でも、ベンゼン環の光活性に由来する劣化の虞がなく、耐紫外線劣化性に優れるという観点から、2−メタクリロイルオキシエチルアシッドホスフェートが好ましい。

樹脂骨格を構成するリン酸エステルの配合量は、樹脂組成物100重量部に対して、0.6〜20重量部を占めるような割合とすることが好ましい。0.6重量部に満たない場合には、十分な効果を発揮できないおそれがあり、逆に20重量部を越えて添加した場合には、樹脂としての他の物性に悪影響を及ぼす虞がある。

さらに、本発明に係る塗料組成物には、前記樹脂組成物の樹脂骨格を構成しない他のリン酸エステルとして、正リン酸エステル、酸性リン酸エステル又はその塩、亜リン酸エステルから選ばれる1種又は2種以上が含まれていることが好ましい。

斯かる正リン酸エステルは、塗料の調製時において、塗料添加剤としてに添加することができる。中でも、溶剤系の塗料組成物において好適に用いられる。

また、酸性リン酸エステル及びその塩としては、例えば、メチルアシッドホスフェート、ブチルアシッドホスフェート、ジブチルホスフェート、モノブチルホスフェート、2−エチルヘキシルアシッドホスフェート、ビス(2−エチルヘキシル)ホスフェート、イソデシルアシッドホスフェート、モノイソデシルホスフェート、又はこれらの金属塩、アンモニウム塩、アミン塩、及びポリアルキレンオキサイド付加誘導体などを挙げることができる。
特に、該酸性リン酸エステルは、溶解させる塗料に使用される溶媒およびバインダー樹脂のSP値(溶解性パラメーター)に近いものを選択して使用することが好ましい。

該酸性リン酸エステルは、同様に塗料添加剤として添加できる他、ポリアルキレンオキサイド付加誘導体の中和物とモノマーを用いての乳化重合を行うに際しての界面活性剤としても使用することが可能である。

また、亜リン酸エステルとしては、例えば、トリフェニルホスファイト、ジブチルハイドロジエンホスファイトなどを挙げることができる。

斯かる亜リン酸エステルは、同じく塗料添加剤として添加される場合には、水溶性が近いという観点から、特に溶剤系の樹脂組成物において好適に使用される。

また、本発明に係る塗料組成物には、前記樹脂骨格を構成しない他のリン酸エステルとして、下記の一般式(1)

(式中、R1はアルキル基又はアルキルアリル基、R2は水素原子又はR1(CH2CH2O)n基、nは5〜30の整数を示す。)で表されるポリオキシエチレンアルキル(又はアルキルアリル)エーテルのリン酸エステル(単に、アルキルリン酸エステルという)が含まれていることが好ましい。
式中、nはエチレンオキサイド付加モル数を表すものであるが、nが5未満であれば疎水性が高くなりすぎ、紫外線吸収剤における紫外線吸収基との相互作用が弱くなりやすく好ましくない。また、nが30を越える場合には、親水性が高くなりすぎ、早期にブリードアウトしてしまうため、好ましくない。

斯かるポリオキシエチレンアルキルリン酸エステルは、同様に塗料添加剤として添加できる他、界面活性剤の代用としても使用することが可能である。また、水系の塗料組成物において好適に使用することができる。

樹脂骨格を構成しない他のリン酸エステルの配合量は、紫外線吸収剤100重量部に対して、10〜200重量部の割合とすることが好ましい。10重量部に満たない場合には、十分な効果を発揮できないおそれがあり、逆に200重量部を越えて添加した場合には、それ以上の効果を得ることができずに、かえってコスト高となる。

一方、本発明で用いる紫外線吸収剤としては、ベンゾフェノン系、ベンゾトリアゾール系、又はサリシレート系の紫外線吸収剤を使用することができる。

該紫外線吸収剤の添加方法および添加量については特に限定されず、公知の方法および配合量に基づいて、塗料組成物中に添加することができる。

また、本発明に係る塗料組成物には、必要に応じて顔料、増粘剤、消泡剤、粘性調整剤、成膜助剤、親水性助剤などの添加剤を適宜添加することも可能である。また、天然石粉砕物、人工石粉砕物等の骨材を添加することにより、塗材として使用することもできる。

本発明の塗料組成物の塗布対象となるアルカリ性基材としては、アルカリが塗膜に悪影響を及ぼす被塗装物であれば特に限定されるものではないが、例えば、コンクリート、モルタル、又はスレートなどのセメント硬化体、セッコウボードなどのセッコウ系、ガラス板などのケイ酸塩からなる基材等を挙げることができる。

本発明に係る塗装方法は、紫外線吸収剤およびリン酸エステルが含有されるようにして、公知の方法によって塗料組成物を調製した後、前記アルカリ性基材の上に塗布するものである。塗布手段については特に限定されず、例えば、スプレーガン、ローラー、ディップコーター、ロールコーター等の任意の機器を用いることができる。

【実施例】
(実施例1)
撹拌器、コンデンサー、滴下漏斗、窒素導入管を備えた四つ口フラスコに水25重量部、陰イオン性界面活性剤(花王社製、ラテムルS−180A)1.0重量部、非イオン性界面活性剤(花王社製、エマルゲン1135S−70)0.1重量部を仕込み、窒素を吹き込みながら攪拌しつつ、30分かけて80℃まで昇温させた。
さらに、別途調製したメチルメタクリレート(MMA)23.1重量部、アクリル酸ブチル(BA)22重量部、メタクリル酸(MAA)0.5重量部、陰イオン性界面活性剤(同上)1.5重量部、非イオン性界面活性剤(同上)0.2重量部、濃度1%の過硫酸アンモニウム(APS)6.0重量部、水25重量部、反応型紫外線吸収剤(大塚化学社製、RUVA93)4.0重量部および含リンモノマーとしてのジフェニル−2−メタクリロイルオキシエチルホスフェート0.4重量部の混合物を、120分かけて滴下した。
得られた樹脂溶液を80℃で60分熟成させた後、1%の過硫酸アンモニウム(APS)1.0重量部を加え、90℃まで昇温し、60分間放置した。その後、室温まで冷却してpHを測定したところ、2.0であった。これを25%アンモニア水でpH8.0まで調整してから100メッシュのナイロン網にて濾過することにより、固形分46%のエマルション樹脂組成物を得た。

(実施例2および3、比較例1)
表1に示す配合量とする以外は、実施例1と同様の手順により実施例2および3,並びに比較例1のエマルション樹脂組成物を調製した。

前記実施例および比較例の樹脂組成物をそのまま塗料組成物としてアルカリ性基材に塗布し、黄変性と耐候性について以下の方法により試験を行った。

(黄変性の試験)
モルタル板(エンジニアリングテストサービス(株)製、70×70×20mm)に、前記実施例および比較例の樹脂組成物を塗布し、20℃で48時間乾燥させたものを試験基板とした。そして、同じモルタル板にカネビノールKD−20(日本エヌエスシー社製)を50g/m2(wet)で塗布し、20℃で24時間養生したものを基準値とし、色彩色差計((株)ミノルタ製、CR−310)によってΔbを測定した。結果を表2に示す。

(光沢保持性の試験)
濃度1%のヒドロキシエチルセルロース溶液100重量部と、消泡剤0.1重量部と、ジエチレングリコール0.5重量部と、分散剤0.5重量部と、酸化チタン200重量部とをディスパーにて1000rpmで初期分散させた後、ボールミルに投入して12時間分散させてミルベースを作製し、つぶゲージにて該ミルベースが25μm以下の粒径まで粉砕されていることを確認した。該ミルベース50重量部に対して、実施例および比較例の樹脂組成物100重量部を加え、さらに、トリプロピレングリコール−n−ブチルエーテル10重量部を加え、ディスパーにて3000rpmで攪拌し、白色の塗料組成物を得た。
実施例および比較例の塗料組成物をモルタル板(同上)に塗布し、促進耐候性試験機(岩崎電気(株)製、アイスーパーUVテスターSUV−W151)による300時間の促進暴露を行い、日本電色工業(株)製のVG−2000を用いて暴露前後に於ける20°光沢値により光沢保持率(GR)を測定した。結果を表2に示す。

表2に示した結果によると、比較例1では色差Δbが1以上となり、目視によっても黄変していることが十分に確認された。これに対し、本発明の実施例1〜3では、色差Δbが何れも1以下となっており、黄変していることが認め難いものであった。

また、ミルベースと混合した後の紫外線劣化状況を比較すると、比較例1では光沢が50%にまで低下しているのに対し、本発明の実施例1〜3では、いずれも80〜90%という光沢保持率の高いものであった。

以上のように、本発明に係る塗料組成物および塗装方法によれば、コンクリートやスレート等のアルカリ性基材に塗布した場合であっても、紫外線吸収剤の機能低下を防止し、塗膜の黄変や紫外線劣化を抑制することが可能となる。[0001]
