しかしながら、射出成形用金型の表面に形成された貴金属層は非常に硬質なものであるため、ホログラム加工などその表面に微細な表面加工を要する場合、切削バイトなどの消耗が激しく、加工性の悪いものとなっていた。

そこで、本発明はこのような問題を解決し、加工性の高い射出成形用金型およびその製造方法を提供するものである。

この目的を達成するために本発明は特に射出成形用金型の表面に無電界ニッケルメッキを施すことで、金型表面に対する加工性が向上し、さらにこの無電界ニッケルメッキ層に対して射出成形による加熱温度よりも高い温度で熱処理を施すことで、射出成形において遜色のない硬度をも得ることが出来るのである。

以下、本発明の一実施形態について図を用いて説明する。

図1は図2に示される非球面レンズ1の樹脂成形品を成形する射出成形用金型2を模式的に示したものであり、光学面を成形する上型3と下型4および側面を形成する胴型5と、これらの上型3、下型4、胴型5によって形成される成形空間6に樹脂を注入するゲート7により主要部分が形成されている。

また、この射出成形用金型2においては図2に示す非球面レンズ1の成形面にホログラムを形成する断面が鋸刃状となった環状の輪帯8を形成すべく上型3の成形面には輪帯転写面3aが形成されている。この輪帯転写面3aは鋸刃状の段差が数ミクロン程度と非常に微細な表面形状であり、この微細加工は上型3の表面に切削バイト加工を施すことで形成されている。

そして、上型3、下型4および胴型5はタングステンカーバイトなどの超鋼合金によって形成され、特に微細な表面加工が施される上型3の表面には無電界ニッケルメッキを施すことで形成されている。

この無電界ニッケルメッキ層8は、メッキ後においてはその硬度が低く輪帯転写面3aの形成等の微細加工に対する加工性に優れ、さらにメッキ後に熱処理を施すことで硬度が増すという特性を有することから、輪帯転写面3aの形成後熱処理を施すことで射出成形における樹脂の射出圧に十分に耐え得るものと出来るのである。

実際には、メッキ後の無電界ニッケルメッキ層8の硬度は200℃程度の熱処理を施すことでHv900程度(硬質クロムの硬度と略同等)となり樹脂の射出圧に対して十分耐え得るものと出来るのである。

なお、熱処理によって一旦硬化した無電界ニッケルメッキ層8はその加熱処理以下の温度に再度昇温させた場合においてもその硬度は変わらず、樹脂の射出成形で一般的に加えられる温度が180℃程度となることから無電界ニッケルメッキを施した上型3を繰り返し使用できるのである。

また、この一実施形態においては樹脂製の非球面レンズ1を挙げて、さらにその微細加工を要する上型3に対して無電界ニッケルメッキによる無電界ニッケルメッキ層8を形成して説明したが、本発明はこの形態に限定されるものではない。

以上のように本発明によれば、特に射出成形用金型の表面に無電界ニッケルメッキを施すことで、金型表面に対する加工性が向上し、さらにこの無電界ニッケルメッキ層に対して射出成形による加熱温度よりも高い温度で熱処理を施すことで、射出成形において遜色のない硬度をも得ることが出来るのである。
