本発明は、乾燥雰囲気の空気に自然蒸発により水分を供給して加湿雰囲気の空気に加工する加湿器及びこの加湿器を備えた換気装置に関する。

【従来の技術】
従来の加湿器では、シート状の多孔質材料よりなる導水部材を、水蒸気を透過する透湿膜により形成した袋状の膜体内に封入し、両者の結合した複合構造の扁平な導水体を構成している。この導水体の一表面に互いに平行な複数の通気路を形成する複列のリブと、内部に水を供給する導水体内を連通する給水孔を有する給水部材とを接合して通水可能な加湿機能体を構成し、この加湿機能体を給水孔が互いに連通するように複数積層している(例えば、特許文献1参照。)。

【発明が解決しようとする課題】
上記したように、従来の加湿器を製造するためには、通常、導水部材と、リブと、給水部材とを数十枚も接合して構成された加湿機能体を複数積層する必要があり、組立工程が多岐にわたってしまう。また、導水部材は、極薄な透湿膜により形成した袋状の膜体内に封入されているので、その表面が傷つきやすく、多数の工程を経ると完成品である加湿器の信頼性低下につながるおそれがある。さらに、従来の加湿器は、上記したように多くの製造工程を経て製造されるとともに、その全体形状が導水部材、リブ、給水部材の形状自体に依存しているため、形状変更等の設計変更や一度に多数の機種を生産するためには製造工程の大幅な見直しが避けられず、近年の多機種少量生産の要請に十分に応えることができないという課題があった。

また、上記した従来の加湿器の製造工程では、導水部材とリブ及び給水部材との接合時と、これらが接合されて構成された加湿機能体の積層時とにおいて、通常、接着剤が用いられている。この接着剤は、温度や湿度などにより性状が変化しやすいため、上記のように接着回数が多いと、加湿器の製造環境によっては、給水孔や通水孔のまわりのシールが完全になされない場合がある。また、加湿器の製造時に給水孔や通水孔のまわりのシールが完全になされていた場合でも、その使用環境によっては、接着剤の性状変化により上記シールが不完全となる場合がある。このような場合には、給水孔や通水孔のまわりから水漏れが発生するなど、完成品である加湿器の信頼性低下につながるおそれがある。

さらに、上記したように、従来の加湿器は、接着剤を用いて製造しているため、一旦加湿器として完成させた後は、積層された加湿機能体を個々の加湿機能体に分解したり、個々の加湿機能体を個々の導水部材、リブ、給水部材に分解したとしても、接着剤が残存するなどして、再度部品として利用するのに耐えうる状態に戻すことは困難である。このため、加湿器として完成させた後の水漏れ検査により不良と判定されたものについては、廃却処分とするほかなく、このことがコストアップの要因となる。

本発明は、上述のような課題を解決するためになされたもので、その目的は、少ない工数で安価に加湿器を製造することができるとともに、多機種少量生産の要請に応えることができ、また信頼性を向上させることができ、しかも、たとえ検査段階で不良品となっても再利用することができる加湿器及びこの加湿器を備えた換気装置を得るものである。

【課題を解決するための手段】
本発明に係る加湿器は、水は透過しないが水蒸気を透過する多孔質透湿体又は無孔質透湿体からなり、一体に又は複数の部品が接合されて形成されている。

【発明の実施の形態】
実施の形態1.
図1は、本発明の実施の形態1における加湿器の分解状態を示すものであり、図2は、同加湿器の外観構成を示すものであり、(a)は正面図、(b)は上面図、(c)は底面図、(d)は右側面図である。この例の加湿器は、加湿機能部1と、給水部2とから構成されている。加湿機能部1は、例えば、水は透過しないが水蒸気を透過する多孔質透湿体又は無孔質透湿体からなる。多孔質透湿体の材料としては、高分子物質単体又は気孔形成材と高分子物質の組み合わせがある。高分子物質単体には、オレフィン系重合体、例えば、超高分子量の、ポリエチレン樹脂、ポリプロピレン樹脂、ポリブテン樹脂など(以下、総称するときは多孔質透湿材料と呼ぶ。)がある。気孔形成材には、例えば、多価アルコール、糖、水溶性アルカリ金属塩、水溶性高分子、ペンタエリスリトールなどがある。また、気孔形成材と組み合わされる高分子物質には、例えば、ポリスチレン系エラストマーがある。一方、無孔質透湿体の材料としては、例えば、ポリウレタン系樹脂、シリコーン系樹脂など(以下、総称するときは無孔質透湿材料と呼ぶ。)がある。なお、無孔質透湿材料の詳細については、例えば、特開2003−41482号公報を参照されたい。他の実施の形態においても同様である。

加湿機能部1は、全体としては、略直方体形状である。加湿機能部1は、左側面31の近傍から右側面32の近傍に向かって所定間隔で、略直方体形状であって、正面33の側から背面34の側に貫通する送気室1aが複数(図1及び図2の例では4個)形成されている。また、加湿機能部1には、左側面31の近傍から右側面32の近傍に向かって隣接する送気室1aの間に所定間隔で、略長方体形状であって、底面35の側から上面36の近傍まで達する通水室1bが複数(図1及び図2の例では3個)形成されている。さらに、多孔質透湿体からなる加湿機能部1は、全体に多数の孔が形成されている。各孔の径は、例えば、透湿性を保つために水蒸気(最大約4Å)よりも大きく、防水性を保つために最小の液状水(霧雨の約100μm)よりも小さい。各孔の径は、より好ましくは、約0.1〜10μmとなるようにする。

給水部2は、例えば、加湿機能部1と同様、上記した、多孔質透湿体又は無孔質透湿体、あるいは非透湿体からなる。給水部2は、略直方体形状であって、その内部に略直方体形状の水槽2aが形成されている。水槽2aは、その縦の長さが通水室1bの長辺の長さにほぼ等しく、横の長さが加湿機能部1の左側面31の最も近くに形成された送気室1aの左端から加湿機能部1の右側面32の最も近くに形成された送気室1aの右端までの長さにほぼ等しい。また、給水部2の正面の右側面近傍には、その正面側から水槽2aまで連通するとともに、その正面側に突出する円筒状のパイプ接続部2bが形成されている。

次に、上記構成の加湿器の製造方法について説明する。
(1)形成工程

射出成形法又は押出成形法により、多孔質透湿材料又は無孔質透湿材料(給水部2の場合には非透湿材料も含む。)(以下、総称するときは単に形成材料と呼ぶ。)のペレットを溶融し、金型を用いて射出成形又は押出成形して加湿機能部1及び給水部2の各形成体を得た後、金型の2方向への抜き取り(射出成形法の場合)又は、金型からの形成体の引き取り(押出成形法の場合)を行う。

形成材料の粉末を金型に充填した後、金型内をこの形成材料の融点以上の温度に加熱して、金型内の形成材料を焼結して加湿機能部1及び給水部2の各形成体を得る。
▲3▼第3の方法(ハイブリッド法)
常温で固体である気孔形成材を高分子物質に分散させてなる形成材料を、気孔形成材が溶融する温度で溶融し、金型を用いて射出成形又は押出成形して、加湿機能部1及び給水部2の各充実形成体を得た後、各充実形成体を、高分子物質は溶融しないが気孔形成材は溶融する溶媒で洗浄することにより孔を形成する。なお、この第3の方法の詳細については、例えば、特開2001−2825号公報や特開2002−194131号公報を参照されたい。他の実施の形態においても同様である。

給水部2については、上記した第1乃至第3の方法によりその形成体を得る。一方、加湿機能部1については、上記した第1乃至第3の方法により略直方体形状の形成体を得た後、送気室1a又は通水室1bのいずれか一方若しくは両方を切削等の方法によって形成する。
(2)被覆工程
加湿機能部1及び給水部2の各形成体が多孔質透湿体からなる場合、各形成体を撥水性及び撥油性を有する有機ポリマーに浸漬したり、各形成体の表面に上記有機ポリマーをスプレーしたりすることにより、各形成体の表面を被覆する。
(3)接合工程
加湿機能部1と給水部2とを、互いの接合面に接着剤を塗布して固着させたり、熱融着により接合面を融着させて接合したり、あるいは必要に応じて接合面にパッキンを介挿してネジやカシメ等を用いて接合する。

次に、上記構成の加湿器の動作について説明する。まず、給水部2のパイプ接続部2bに図示せぬパイプを接続し、そのパイプを介して水槽2a及び各通水室1bに水を貯める。加湿機能部1が多孔質透湿体からなる場合には、加湿機能部1の各通水室1bの左右の壁に形成された各孔を水蒸気が通って直接隣接する送気室1a内に入り、加湿機能部1が無孔質透湿体からなる場合には、加湿機能部1の各通水室1bの左右の壁に水分子が浸透拡散し、隣接する送気室1aの壁から水蒸気となり送気室1aに入る。一方、外部から供給された乾燥雰囲気の空気は、図1の加湿機能部1の各送気室1aに加湿機能部1の正面33に形成された各開口部から入り、加湿機能部1の背面34に形成された各開口部から出ていく。この際、上記したように、各送気室1aには、隣接する通水室1bから水蒸気が入ってくるので、乾燥雰囲気の空気は、その水蒸気から水分が供給され、加湿雰囲気の空気に加工されて出ていく。

このように、この例の構成によれば、加湿機能部1を射出成形法、押出成形法、焼結法又はハイブリッド法だけ、あるいはこれらの方法と切削工程とだけで製造している。したがって、従来のように多くの工程を経る必要がないので、その分加湿器の信頼性を向上させることができる。また、加湿機能部1の形状は金型だけ又は金型及び切削形状だけで決まるので、加湿器の形状変更等の設計変更や一度に多数の機種を生産する場合であっても、金型の交換又は金型の交換及び切削形状の変更をするだけで良く、従来のように製造工程を大幅に見直す必要がない。したがって、近年の多機種少量生産の要請に十分に応えることができる。さらに、この例の構成によれば、加湿機能部1は単一の形成体からなり、従来のように温度や湿度などにより性状が変化しやすい接着剤は使用されていない。したがって、加湿機能部1において水漏れが発生することはなく、この点でも完成品である加湿器の信頼性を向上させることができる。

また、この例の構成によれば、加湿機能部1と給水部2とを、互いの接合面に接着剤を塗布して固着させたり、熱融着により接合面を融着させて接合したり、あるいは必要に応じて接合面にパッキンを介挿してネジやカシメ等を用いて接合している。したがって、加湿機能部1と給水部2とを同一の材料を用いて製造し、熱融着、ネジやカシメ等を用いて接合した場合には、加湿器として完成させた後の水漏れ検査により不良と判定されても、それを再粉砕し、改めてペレット又は粉末として再利用することが可能である。この結果、加湿器のコストダウンを図ることができる。これに対し、加湿機能部1と給水部2とを別個の材料を用いて製造した場合や、加湿機能部1と給水部2とを同一の材料を用いて製造し接着剤を用いて接合した場合であっても、接合前に加湿機能部1だけについて水漏れ検査し、不良品は再粉砕し、改めてペレット又は粉末として再利用することが可能である。この場合も、水漏れ検査後の工程は加湿機能部1と給水部2との接合の一工程だけとなるので、完成品の信頼度はかなり高いものとなるとともに、コストダウンも図ることができる。
また、この例の構成によれば、加湿機能部1及び給水部2の各形成体が多孔質透湿体からなる場合には、各形成体を撥水性及び撥油性を有する有機ポリマーに浸漬したり、各形成体の表面に上記有機ポリマーをスプレーしたりすることにより、各形成体の表面を被覆している。したがって、加湿機能部1及び給水部2が撥水性及び撥油性を有するので、切削油等の油性成分や、加湿用水中の有機性又は無機性の不純物により、多孔質透湿体が親水化して起こる水漏れを防止することができる。

実施の形態2.
図3〜図6は、本発明の実施の形態2における加湿器を構成する加湿機能部11、13、15及び17を示すものであり、各(a)は正面図、各(b)は底面図である。加湿機能部11、13、15及び17は、例えば、上記した水は透過しないが水蒸気を透過する多孔質透湿体又は無孔質透湿体からなる。多孔質透湿体からなる加湿機能部11、13、15及び17は、全体に多数の孔が形成されている。各孔の径は、例えば、透湿性を保つために水蒸気(最大約4Å)よりも大きく、防水性を保つために最小の液状水(霧雨の約100μm)よりも小さい。各孔の径は、より好ましくは、約0.1〜10μmとなるようにする。

このように、この例の構成によれば、加湿機能部に、略直方体形状、略楕円柱形状、略六角柱形状の送気室及び通水室を複数行及び複数列だけ形成したり、加湿機能部に形成すべき送気室及び通水室の形状を串刺し柱形状としたので、上記した実施の形態1で得られる効果の他、実施の形態1と比べて、加湿機能部の強度を高めることができるとともに、送気室及び通水室の総表面積の増大に伴って加湿能力を向上させることができる。このような形状の加湿機能部は、射出成形法、押出成形法、焼結法又はハイブリッド法で金型を用いて容易に製造することができるので、このような形状とすることが製造工程の変更に伴うコストアップの要因になることはない。

図7は、本発明の実施の形態3における加湿器の分解状態を示すものであり、図8は、同加湿器の外観構成を示すものであり、(a)は正面図、(b)は上面図、(c)は底面図、(d)は右側面図である。図7及び図8において、図1及び図2の各部に対応する部分には同一の符号を付け、その説明を省略する。図7及び図8に示す加湿器においては、図1及び図2に示す加湿機能部1に換えて、加湿機能部21が新たに設けられているとともに、カバー23が新たに設けられている。

この実施の形態3において、上記した実施の形態1及び2と異なり、加湿機能部21の底面225の側から上面226の側に貫通する通水室21bを複数形成するとともに、多孔質透気体からなるカバー23を設けるのは以下に示す理由による。すなわち、加湿器を設置した後初めて水槽2aに給水する場合、あるいはメンテナンスや故障修理後に水槽2aに給水する場合、各通水室21bには空気が入っている。加湿機能部21が多孔質透湿体からなる場合には、給水により各通水室21bに水を貯めていくに従って各通水室21bの上方に形成された多数の孔から順次空気が出ていき、各通水室21b全体に水を貯めることができる。これに対し、加湿機能部21が無孔質透湿体からなる場合、給水により各通水室21bに水を貯めようとしても各通水室21b内に空気の逃げ場がないため、各通水室21bの上部にいわゆる「空気溜まり」ができてしまい、各通水室21b全体に水を貯めることができず、加湿器の機能を十分に活用することができない。

この点、加湿器が加湿機能部21の上方から給水する機種であれば、給水による水の圧力で各通水室21bに入っている空気が給水側に押し出される。また、給水前に各通水室21bに入っている空気をポンプ等により排気することも考えられる。しかし、加湿器はその設置方向に自由度が求められるため、その機種によっては加湿機能部21の上方から給水できない場合や、コスト等の観点から上記「空気溜まり」を解消するためだけにポンプを設けることができない場合がある。そこで、この実施の形態3では、加湿機能部21の底面225の側から上面226の側に貫通する通水室21bを複数形成するとともに、多孔質透気体からなるカバー23を設けることにしたのである。これにより、給水により各通水室21bに水を貯めていくに従って、各通水室21bの上方に形成された開口部及びカバー23に形成された多数の孔から順次空気が出ていくため、上記した「空気溜まり」が解消され、各通水室21b全体に水を貯めることができ、加湿器の機能を十分に活用することができるのである。

次に、上記構成の加湿器の製造方法について説明する。
(1)形成工程

射出成形法又は押出成形法により、加湿機能部21については無孔質透湿材料、給水部2については多孔質透湿材料、無孔質透湿材料、あるいは非透湿材料、カバー23については多孔質透気体を形成するための多孔質透気材料(以下、総称するときは単に形成材料と呼ぶ。)の各ペレットを溶融し、金型を用いて射出成形又は押出成形して加湿機能部21、給水部2及びカバー23の各形成体を得た後、金型の2方向への抜き取り(射出成形法の場合)又は、金型からの形成体の引き取り(押出成形法の場合)を行う。

形成材料の粉末を金型に充填した後、金型内をこの形成材料の融点以上の温度に加熱して、金型内の形成材料を焼結して加湿機能部21、給水部2及びカバー23の各形成体を得る。
▲3▼第3の方法(ハイブリッド法)
加湿機能部21については、上記した第1又は第2の方法によりその形成体を得る。一方、給水部2及びカバー23については、常温で固体である気孔形成材を高分子物質に分散させてなる形成材料を、気孔形成材が溶融する温度で溶融し、金型を用いて射出成形又は押出成形して、給水部2及びカバー23の各充実形成体を得た後、各充実形成体を、高分子物質は溶融しないが気孔形成材は溶融する溶媒で洗浄することにより孔を形成する。

給水部2及びカバー23については、上記した第1乃至第3の方法によりその形成体を得る。一方、加湿機能部21については、上記した第1又は第2の方法により略直方体形状の形成体を得た後、送気室21a又は通水室21bのいずれか一方若しくは両方を切削等の方法によって形成する。
(2)被覆工程
カバー23の形成体を撥水性及び撥油性を有する有機ポリマーに浸漬したり、形成体の表面に上記有機ポリマーをスプレーしたりすることにより、形成体の表面を被覆する。
(3)接合工程
加湿機能部21と給水部2、加湿機能部21とカバー23を、それぞれ互いの接合面に接着剤を塗布して固着させたり、熱融着により接合面を融着させて接合したり、あるいは必要に応じて接合面にパッキンを介挿してネジやカシメ等を用いて接合する。

次に、上記構成の加湿器の動作について説明する。まず、本発明の実施の形態3における加湿器を設置した後初めて水槽2aに給水する場合、あるいはメンテナンスや故障修理後に水槽2aに給水する場合など、各通水室21bに空気が入っている際には、給水部2のパイプ接続部2bに図示せぬパイプを接続し、そのパイプを介して水槽2a及び各通水室21bに水を貯めていくに従って、加湿機能部21に形成された各通水室21bの上方に形成された開口部及びカバー23に形成された多数の孔から順次空気が出ていき、各通水室21b全体に水が貯まる。これにより、加湿機能部21の各通水室21bの左右の壁に水分子が浸透拡散し、隣接する送気室21aの壁から水蒸気となり送気室21aに入る。一方、外部から供給された乾燥雰囲気の空気は、図7の加湿機能部21の各送気室21aに加湿機能部21の正面223に形成された各開口部から入り、加湿機能部21の背面224に形成された各開口部から出ていく。この際、上記したように、各送気室21aには、隣接する通水室21bから水蒸気が入ってくるので、乾燥雰囲気の空気は、その水蒸気から水分が供給され、加湿雰囲気の空気に加工されて出ていく。なお、通常時の動作については、上記した、各通水室21b全体に水が貯まった状態以降における動作と同様であるので、その説明を省略する。

このように、この例の構成によれば、加湿機能部21の底面225の側から上面226の側に貫通する通水室21bを複数形成するとともに、多孔質透気体からなるカバー23を設けている。したがって、加湿機能部21の上方から給水できない機種や、各通水室21bに入っている空気を排気するポンプを設けることができない場合であっても、使用開始時、あるいはメンテナンスや故障修理後において、上記した「空気溜まり」を発生させることなく、各通水室21b全体に水を貯めることができる。これにより、加湿器の機能を十分に活用することができる。もちろん、上記した実施の形態1で得られる効果も同様に得られる。
また、この例の構成によれば、カバー23の形成体を撥水性及び撥油性を有する有機ポリマーに浸漬したり、形成体の表面に上記有機ポリマーをスプレーしたりすることにより、形成体の表面を被覆している。したがって、カバー23が撥水性及び撥油性を有するので、切削油等の油性成分や、加湿用水中の有機性又は無機性の不純物により、多孔質透気体が親水化して起こる水漏れを防止することができる。

図9は、本発明の実施の形態4における加湿器の分解状態を示すものであり、図10は、同加湿器の外観構成を示すものであり、(a)は正面図、(b)は底面図、(c)は右側面図である。この例の加湿器は、加湿機能部31と、前カバー32と、後カバー33とから構成されている。加湿機能部31は、例えば、上記した、水は透過しないが水蒸気を透過する多孔質透湿体又は無孔質透湿体からなる。

(1)形成工程

射出成形法又は押出成形法により、多孔質透湿材料又は無孔質透湿材料(以下、総称するときは単に形成材料と呼ぶ。)のペレットを溶融し、金型を用いて射出成形又は押出成形して加湿機能部31、前カバー32及び後カバー33の各形成体を得た後、金型の2方向への抜き取り(射出成形法の場合)又は、金型からの形成体の引き取り(押出成形法の場合)を行う。

形成材料の粉末を金型に充填した後、金型内をこの形成材料の融点以上の温度に加熱して、金型内の形成材料を焼結して加湿機能部31、前カバー32及び後カバー33の各形成体を得る。

常温で固体である気孔形成材を高分子物質に分散させてなる形成材料を、気孔形成材が溶融する温度で溶融し、金型を用いて射出成形又は押出成形して、加湿機能部31、前カバー32及び後カバー33の各充実形成体を得た後、各充実形成体を、高分子物質は溶融しないが気孔形成材は溶融する溶媒で洗浄することにより孔を形成する。

上記した第1乃至第3の方法により略直方体形状の形成体を得た後、送気室31a、32a並びに33a、通水室31b、32b並びに33bのいずれか1つ若しくはいくつか、あるいはすべてを切削等の方法によって形成する。
(2)被覆工程(必要に応じて)
加湿機能部31、前カバー32及び後カバー33の各形成体が多孔質透湿体からなる場合、各形成体を撥水性及び撥油性を有する有機ポリマーに浸漬したり、各形成体の表面に上記有機ポリマーをスプレーしたりすることにより、各形成体の表面を被覆する。
(3)接合工程
加湿機能部31と前カバー32、加湿機能部31と後カバー33を、それぞれ互いの接合面に接着剤を塗布して固着させたり、熱融着により接合面を融着させて接合したり、あるいは必要に応じて接合面にパッキンを介挿してネジやカシメ等を用いて接合する。

次に、上記構成の加湿器の動作について説明する。まず、前カバー32のパイプ接続部32bに図示せぬパイプを接続し、そのパイプを介して加湿機能部31の通水室31bに水を貯める。加湿機能部31が多孔質透湿体からなる場合には、加湿機能部31の各通水室1bの周囲の壁に形成された各孔を水蒸気が通って直接隣接する送気室31a内に入り、加湿機能部31が無孔質透湿体からなる場合には、加湿機能部31の各通水室31bの周囲の壁に水分子が浸透拡散し、隣接する送気室1aの壁から水蒸気となり送気室31aに入る。一方、外部から供給された乾燥雰囲気の空気は、図9の前カバー32の各送気室32aに前カバー32の正面353に形成された各開口部から入り、加湿機能部31の対応する送気室31a及び後カバー33の対応する送気室33aを経て、後カバー33の対応する送気室33aの背面364に形成された各開口部から出ていく。この際、上記したように、加湿機能部31の各送気室31aには、水蒸気が存在するので、乾燥雰囲気の空気は、その水蒸気から水分が供給され、加湿雰囲気の空気に加工されて出ていく。

加湿機能部41は、全体としては、略直方体形状である。加湿機能部41は、左側面421の近傍から右側面422の近傍に向かって所定間隔で、略直方体形状であって、正面423の側から背面424の側に貫通する送気室41aが複数(図11の例では4個)形成されている。また、加湿機能部41には、左側面421の近傍から右側面422の近傍に向かって隣接する送気室41aの間に所定間隔で、略長方体形状であって、底面425の側から上面426の近傍まで達する通水室41bが複数(図11の例では3個)形成されている。さらに、加湿機能部41は、全体に多数の孔が形成されているが、加湿機能部41のうち、通水室41b以外の部分、特に、送気室41aの周囲の各孔の径(第1の孔径)と、通水室41b及びその周囲の各孔の径(第2の孔径)とは異なっている。すなわち、第1の孔径は、例えば、透湿性を保つために水蒸気(最大約4Å)よりも大きく、防水性を保つために最小の液状水(霧雨の約100μm)よりも小さく、より好ましくは、約0.1〜10μmとなるようにする。一方、第2の孔径は、通水室41bを通水室として機能させる、すなわち、水をも透過させるために、例えば、約100μm以上となるようにする。

次に、上記構成の加湿器の製造方法について説明する。なお、給水部2の成形工程及び被覆工程については、上記した実施の形態1の場合と同様であるので、以下ではその説明を省略する。
(1)成形工程

2組の射出装置を備えた射出成形機において、まず、成形時に第1の孔径を有する多孔質透湿材料のペレットを溶融し、第1のシリンダより加湿機能部41の通水室41b以外の部分を金型を用いて射出成形して一次形成体を得る。次に、一度型開きをして、一次形成体を金型コア側に付着させたまま、金型回転盤を180゜回転させて金型を閉じ、成形時に第2の孔径を有する多孔質透湿材料のペレットを溶融し、第2シリンダより通水室41bを射出成形して加湿機能部41の形成体を得る。なお、上記した順番を変更して通水室41bを一次形成体とすることもできる。また、金型回転盤を180°回転させずに通水室41b以外の部分の金型コア、あるいは通水室41bの金型コアをスライドさせて抜くことにより、一次形成体を得ることもできる。

まず、ある射出成形機において、成形時に第2の孔径を有する多孔質透湿材料のペレットを溶融し、通水室41bとなるべき略直方体形状の形成体(部分形成体)を得る。次に、他の射出成形機において、加湿機能部41を成形すべき金型の中に上記部分形成体を組み込み、成形時に第1の孔径を有する多孔質透湿材料のペレットを溶融し、加湿機能部41の通水室41b以外の部分を上記金型を用いて射出成形して加湿機能部41の形成体を得る。なお、上記した順番を変更して、まず、ある射出成形機において、加湿機能部41の通水室41b以外の部分を先に成形して部分形成体を得た後、他の射出成形機において、金型の中に上記部分形成体を組み込み、通水室41bを成形することもできる。

2組の射出装置を備えた射出成形機において、まず、常温で固体であり、最終的に上記した第1の孔径が形成される気孔形成材(第1の気孔形成材)を高分子物質に分散させてなる形成材料(第1の形成材料)を、第1の気孔形成材が溶融する温度で溶融し、第1のシリンダより加湿機能部41の通水室41b以外の部分を金型を用いて射出成形して一次充実形成体を得る。次に、一度型開きをして、一次充実形成体を金型コア側に付着させたまま、金型回転盤を180゜回転させて金型を閉じ、常温で固体であり、最終的に上記した第2の孔径が形成される気孔形成材(第2の気孔形成材)を高分子物質に分散させてなる形成材料(第2の形成材料)を、第2の気孔形成材が溶融する温度で溶融し、第2シリンダより通水室41bを射出成形して加湿機能部41の2次充実形成体を得る。1次充実形成体を含む2次充実形成体を、高分子物質は溶融しないが第1及び第2の気孔形成材は溶融する溶媒で洗浄することにより第1及び第2の孔を形成する。なお、上記した順番を変更して通水室41bを一次充実形成体とすることもできる。また、金型回転盤を180°回転させずに通水室41b以外の部分の金型コア、あるいは通水室41bの金型コアをスライドさせて抜くことにより、一次充実形成体を得ることもできる。

まず、ある射出成形機において、上記した第1の形成材料を、第1の気孔形成材が溶融する温度で溶融し、通水室41bとなるべき略直方体形状の充実形成体(部分充実形成体)を得る。次に、他の射出成形機において、加湿機能部41を成形すべき金型の中に上記部分充実形成体を組み込み、上記した第2の形成材料を、第2の気孔形成材が溶融する温度で溶融し、加湿機能部41の通水室41b以外の部分を上記金型を用いて射出成形して加湿機能部41の充実形成体を得る。部分充実形成体を含む充実形成体を、高分子物質は溶融しないが第1及び第2の気孔形成材は溶融する溶媒で洗浄することにより第1及び第2の孔を形成する。なお、上記した順番を変更して、まず、ある射出成形機において、加湿機能部41の通水室41b以外の部分を先に成形して部分充実形成体を得た後、他の射出成形機において、金型の中に上記部分充実形成体を組み込み、通水室41bの充実形成体を得ることもできる。

上記した第1乃至第4の方法により略直方体形状の形成体を得た後、送気室41aを切削等の方法によって形成して加湿機能部41とする。
(2)被覆工程(必要に応じて)
加湿機能部41の形成体を撥水性及び撥油性を有する有機ポリマーに浸漬したり、各形成体の表面に上記有機ポリマーをスプレーしたりすることにより、その表面を被覆する。
(3)接合工程
加湿機能部41と給水部2を、互いの接合面に接着剤を塗布して固着させたり、熱融着により接合面を融着させて接合したり、あるいは必要に応じて接合面にパッキンを介挿してネジやカシメ等を用いて接合する。

(3)接合工程
まず、所望の個数の形成ブロック52を、交互に互いのなす角度が90度となるように、隣接する一方の形成ブロック52の腕部52a及び52bに他方の形成ブロック52の背部52cを重ねるように、互いの接合面に接着剤を塗布して固着させたり、熱融着により接合面を融着させて接合したり、あるいは必要に応じて接合面にパッキンを介挿してネジやカシメ等を用いて接合する。次に、最右端に位置する形成ブロック52の腕部52a及び52bと、サイドカバー53とを、互いの接合面に接着剤を塗布して固着させたり、熱融着により接合面を融着させて接合したり、あるいは必要に応じて接合面にパッキンを介挿してネジやカシメ等を用いて接合することにより、加湿機能部51を形成する。そして、加湿機能部51と給水部2、加湿機能部51とカバー23を、それぞれ互いの接合面に接着剤を塗布して固着させたり、熱融着により接合面を融着させて接合したり、あるいは必要に応じて接合面にパッキンを介挿してネジやカシメ等を用いて接合する。

次に、上記構成の加湿器の動作について説明する。まず、本発明の実施の形態6における加湿器を設置した後初めて水槽2aに給水する場合、あるいはメンテナンスや故障修理後に水槽2aに給水する場合など、各通水室51bに空気が入っている際には、給水部2のパイプ接続部2bに図示せぬパイプを接続し、そのパイプを介して水槽2a及び各通水室51bに水を貯めていくに従って、加湿機能部51に形成された各通水室51bの上方に形成された開口部及びカバー23に形成された多数の孔から順次空気が出ていき、各通水室51b全体に水が貯まる。これにより、加湿機能部51が多孔質透湿体からなる場合には、加湿機能部51の各通水室51bの左右の壁に形成された各孔を水蒸気が通って直接隣接する送気室51a内に入り、加湿機能部51が無孔質透湿体からなる場合には、加湿機能部51の各通水室51bの左右の壁に水分子が浸透拡散し、隣接する送気室51aの壁から水蒸気となり送気室51aに入る。一方、外部から供給された乾燥雰囲気の空気は、図12の加湿機能部51の各送気室51aに加湿機能部51の正面543に形成された各開口部から入り、加湿機能部51の背面544に形成された各開口部から出ていく。この際、上記したように、各送気室51aには、隣接する通水室51bから水蒸気が入ってくるので、乾燥雰囲気の空気は、その水蒸気から水分が供給され、加湿雰囲気の空気に加工されて出ていく。なお、通常時の動作については、上記した、各通水室51b全体に水が貯まった状態以降における動作と同様であるので、その説明を省略する。

例えば、上述の実施の形態2においては、送気室及び通水室の両方を略同一形状とする例を示したが、これに限定されず、通水室の形状は図1に示す通水室1bの形状のままで送気室のみ図3〜図6に示す送気室の形状としたり、逆に、送気室の形状は図1に示す送気室1aの形状のままで通水室のみ図3〜図6に示す通水室の形状としたりしても良い。さらに、すべての送気室又は通水室を同一の形状とする必要はなく、その一部の形状を他の一部と異ならせても良い。これにより、加湿機能部の機械的強度が必要な部分だけその厚みを厚くし、材料費の増加を最小限に抑えて、機械的強度の向上と送気室又は通水室の総表面積の増大に伴う加湿能力の向上との両方を達成することができる。さらに、送気室及び通水室の形状は、図3〜図6に示す形状である必要はなく、円柱形状、五角柱形状、七角柱形状、あるいはそれ以上の多角柱形状としても良い。
