【発明の属する技術分野】
本発明は、炭素(C)と硫黄(S)とを含む化合物およびその製造方法並びにそれを用いた正極および電池に関する。

【従来の技術】
電池は、懐中電灯からラップトップコンピュータまで、ほとんど全てのポータブル電子機器に使用されている。また、長年にわたり、電気自動車用の用途としても注目されている。この電池に対し、最近では、軽量化、高エネルギー密度化が望まれている。

軽量かつ高エネルギー密度を得ることができる電池としては、リチウム電池およびナトリウム電池が知られている。リチウム電池およびナトリウム電池における正極活物質としては、例えば、二硫化チタンなどの遷移金属カルコゲニドがあり、その一例としては、遷移金属リンカルコゲニド(例えば、特許文献1参照。)が挙げられる。また、炭素と硫黄とを基本骨格とする物質(例えば、特許文献2〜5参照。)も挙げられる。なお、このうち、特許文献4に記載の物質は、具体的には、化7で表される複数の一硫化炭素単位を有するポリマー化合物であり、また、特許文献5に記載の物質は、具体的には、化8で表される化合物である。この特許文献4または特許文献5に記載の物質は、両方ともS−S結合の密度が低いため、電池に用いた場合、エネルギー密度が限られてしまうという問題がある。

また、リチウム電池およびナトリウム電池における正極活物質としては、1次元電気伝導性ポリマーと、このポリマーと電荷移動錯体を形成する少なくとも1つのポリ硫化鎖との2成分を含む物質(例えば、特許文献6参照。)も挙げられる。1次元電気伝導性ポリマーとしては、ポリアセチレン,ポリパラフェニレン,ポリチオフェン,ポリピロール,ポリアニリンおよびそれらの置換誘導体からなる群から選択される。ポリ硫化鎖は、硫黄を共役ポリマーと共に高温で加熱することによって形成される。しかし、この特許文献6に記載の物質を用いた電池の電圧は、リチウム(Li)に対してわずか2.0Vとかなり低くなってしまう。

更に、リチウム電池およびナトリウム電池における正極活物質としては、化9で表される有機硫黄化合物(特許文献7,8参照)も挙げられる。

式中、cは1〜6、pは2〜20の数である。また、Rは1〜20の炭素原子を有する1種以上の異なる脂肪族部分または芳香族部分などである。

このような特許文献7,8に記載されるような有機硫黄化合物の放電の際の主要なカソード反応は、一般に、ジスルフィド結合の切断および再形成による酸化還元反応である。このうちジスルフィド結合の切断は、RS−M+ イオン複合体(Mは金属を表す。)の形成に関与する。ジスルフィド結合が形成および切断されると、有機硫黄化合物は、重合(ダイマー化)および解重合(ジスルフィド開裂)する。よって、有機硫黄化合物は、放電の間に起こる解重合の結果、電解質に可溶な低分子量モノマー種に分解してしまい、非特許文献1に記載されているように、充放電サイクル寿命は、最大でも約200サイクル、通常では100サイクル未満であり、十分なサイクル寿命を確保することが難しい。また、室温での酸化および還元の速度が非常に遅く、電池の出力を大きく低下させてしまう。更には、高伝導性液体,可塑化ポリマーまたはゲル電解質の存在下においては、非常に不安定であるという問題もある。

更にまた、リチウム電池およびナトリウム電池における正極活物質としては、二硫化炭素をアルカリ金属で比較的短い反応時間で還元することによって調製した化10で表される有機硫黄化合物(ポリカーボン−スルフィド)(例えば、特許文献9参照。)または化11で表される有機硫黄化合物(ポリカーボン−スルフィド)(例えば、特許文献10参照。)も挙げられる。

しかし、特許文献9に記載の有機硫黄化合物では、例えば硫黄含有量が86質量%未満と限られ、容量が限定されてしまう。また、特許文献10に記載の有機硫黄化合物では、硫黄元素数fが大きいと、初回放電時において高い放電容量を示すが、2サイクル目以降の放電容量が例えば初回放電時の放電容量に対して50%以下と急激に減少してしまい、結局は可逆容量は硫黄元素数fが大きくても少なくても変わらなくなってしまう。

このような問題を解決するものとしては、リチウムポリスルフィドが提案されている(例えば、特許文献11参照。)。しかし、このリチウムポリスルフィドはリチウムストリッピング効率を向上させるのには有効であるが、電解質に対して十分な溶解性がないためか、十分な効果を得ることが難しい。また、例えば、電池の状態で熱に曝されると、質量減少が200℃から大きくなってしまうなど、耐熱性についても、正極活物質として従来より用いられているLiCoO2 , LiMnO2 などの金属酸化物に比べて十分ではないという問題があった。

図1は、本実施の形態に係る化合物の製造方法を表すものである。まず、例えば、ジメチルスルホキシドあるいはジメチルホルムアミドなどの溶媒中において、ナトリウム(Na)などのアルカリ金属触媒により二硫化炭素を還元し、例えば化19で表されるポリカーボン−スルフィドなどの炭素と硫黄とよりなる前駆体ポリマーを合成する(ステップS101)。または、高温高圧反応法またはプラズマCVD(Chemical Vapor Deposition ;化学気相成長)法などにより炭素と硫黄とよりなる前駆体ポリマーを合成するようにしてもよい(ステップS101)。その際、反応時間を調整することにより、ポリカーボン−スルフィドに約70質量%以上92質量%以下の硫黄を含むようにすることが好ましい。

次いで、例えば、1族元素および2族元素からなる群のうちの少なくとも1種の金属元素を含む第1の原料を用意すると共に、必要に応じてこの金属元素以外の他の金属元素を含む第2の原料を用意する。第1の原料としては硫化物が好ましい。化合物における不純物を少なくすることができるからである。第1の原料としては、例えば、化17においてMaがリチウムである場合には、硫化リチウム(Li2 S),ヨウ化リチウム(LiI),塩化リチウム(LiCl)あるいは臭化リチウム(LiBr)が挙げられる。第2の原料としては、例えば、1族および2族の金属元素以外の金属粉体が挙げられる。なお、第2の原料としては金属材料に限らず金属の化合物を用いてもよいが、金属材料を用いた方が純度を高くすることができるので好ましい。

次いで、合成した前駆体ポリマーと第1の原料と必要に応じて第2の原料とについて、アルゴン(Ar)ガスあるいはヘリウム(He)ガスなどの不活性ガス雰囲気中において、メカニカルアロイング法などによりメカノシンセシスを行う(ステップS102)。すなわち、化17においてz=0である場合には前駆体ポリマーと第1の原料とを機械的に衝突させることにより化学反応させ、z>0である場合には前駆体ポリマーと第1の原料と第2の原料とを機械的に衝突させることにより化学反応させる。その際、第2の原料としては、メカノシンセシスの効率を高めるために、できるだけ微細なものを用いることが好ましく、具体的には平均粒径が0.1μm〜100μmのものを用いることが好ましく、更には、約1μmのものを用いればより好ましい。メカニカルアロイング法としては、遊星ボールミル法,回転ボールミル法,振動ボールミル法あるいはサンドグラインダ法などを用いることができる。以上の工程により、本実施の形態に係る化合物が得られる。

なお、合成した化合物の構造は、CHNS元素分析,ICP−AES(Inductively coupled plasma atomic emission spectroscopy ;誘導結合プラズマ原子発光分光分析),TG−DTA(Thermogravimeter−Differential thermal analysis;熱重量測定−示差熱分析),X線回折分析、SEM(Scanning electron microscopy;走査型電子顕微鏡)あるいはEDX(Energy dispersive X−ray spectroscopy;エネルギー分散型X線分析)などにより確認することができる。

図2は、本実施の形態に係る化合物を用いた二次電池の断面構造を表すものである。この二次電池はいわゆるコイン型といわれるものであり、外装缶11内に収容された円板状の正極12と外装カップ13内に収容された円板状の負極14とが、電解質15を介して積層されたものである。外装缶11および外装カップ13の周縁部は絶縁性のガスケット16を介してかしめることにより密閉されている。外装缶11および外装カップ13は、例えば、ステンレスあるいはアルミニウムなどの金属によりそれぞれ構成されている。

[化合物の合成]
(実施例1〜5)
R.K.Sadhir氏らの文献(Chem.Mater., 1996 年, vol8, p.1281−1286 )に基づきプラズマCVD法により前駆体ポリマーであるポリカーボン−スルフィドを合成した(図1;ステップS101参照)。具体的には、まず、容積10dm3 の石英管中において、50mTorr(約6.67Pa)の真空度を保持しながら、13.56MHz、5Wのラジオ高周波を用いて、アルゴンガスと二硫化炭素とを1:2の流量比で混合した混合ガス中の二硫化炭素を12時間プラズマ重合した。次いで、この工程により反応容器に析出した生成物を6g回収して150℃において真空乾燥し、ポリカーボン−スルフィドを5g得た。このポリカーボン−スルフィドについて元素分析を行ったところ、炭素が19.5質量%、硫黄が80.5質量%であった。すなわち、このポリカーボン−スルフィドは化20で表されることが分かった。
