【発明の属する技術分野】
本発明は、弁の摩耗や欠陥に効果的な補修を施工し、弁を高品質に維持させる多層積層型ろう材およびその方法に関する。

【従来の技術】
金属材料により製造される基材において、特に圧力負荷の高い部分や、硬度(耐摩耗性)を必要とされる部分には、機械的性質の向上のため高硬度の材質を有する金属材料を耐摩耗部材として肉盛り施工される場合がある。

火力,原子力等の発電プラントを構成する弁の弁座表面を肉盛り施工させると、閉弁の際、弁体と弁座表面の肉盛り施工部とが水密的に当接されるので、弁のシール効果を向上させる。ただし、弁の長期使用の結果、基材に肉盛り施工された耐摩耗部材には摩耗や欠陥(溝)等が形成され、弁体と弁座とのシール性が劣化する。

耐摩耗部材に形成される摩耗や欠陥の補修方法として、耐摩耗部材を構成する金属材料と同質の金属材料を用いて耐摩耗部材の摩耗や欠陥に溶接補修施工を行なうものがある。この方法では、弁体と弁座とのシール性を再び維持させることができる。

しかし、耐摩耗部材を構成する金属材料と同質の金属材料を用いて溶接補修施工を実施すると、加熱によって溶接用の金属材料の溶融を行なうため、溶接用の金属材料だけでなく、耐摩耗部材を構成する金属材料自体が部分的に溶融する。そして、耐摩耗部材の溶融部分と非溶融部分との境界面に発生する残留応力が要因になって、欠陥近傍に再度、摩耗や欠陥が発生する。よって、弁の補修効率が悪く、長期間シール効果を維持できない。

また、耐摩耗部材に形成される欠陥の補修方法として、肉盛り施工部分を全面補修することも行われる。全面補修では、残留応力は局部的に残らないが、一旦肉盛り施工部分を機械加工により除去した後、再び肉盛り施工をする必要がある。よって、限られた作業空間内での補修作業に困難性を有し、労力的、時間的な問題がある。

そこで、耐摩耗部材に形成される欠陥の補修方法として、溶接補修施工に代わり、耐摩耗部材を構成する金属材料より融点の低い金属材料を肉盛り施工部の欠陥にろう付させる補修方法がある(例えば、特許文献1参照。)。

耐摩耗部材を構成する金属材料より融点の低い金属材料を欠陥にろう付させる補修方法にて、耐摩耗部材の表面を覆い、ぬれ性の低下原因である酸化皮膜を除去するために、還元ガス・フラックスを使用する。しかし、大気中で肉盛り施工するため、フラックスの残渣や、還元ガス・フラックスが酸化皮膜と反応した結果生成される反応生成物(金属塩)が、肉盛り部に堆積する等の不具合を十分に避けることができず、補修部の品質が劣化してしまう。

そこで、肉盛り施工の際、補修部を真空あるいは不活性ガス雰囲気にて行ない、酸化皮膜の蒸発・熱解離を促進させ、不具合を防止する加熱方法がある(例えば、特許文献2参照)。

図6は、従来のろう材およびろう付補修方法であって、欠陥を補修するろう材を示す概略図である。

図6(a)は、Cr−Mo鋼の基材1と、基材1にプラズマアーク溶接によって肉盛り施工して被着させた耐摩耗部材2とを示す。そして、耐摩耗部材2には、長期間の使用により、所要の深さをもつ複数の欠陥3が発生して成長する。

図6(b)に示されたように、欠陥3を備えた耐摩耗部材2の表面であって、欠陥3を含む領域にろう材4を被着させる。このろう材4の材料として、耐摩耗部材2より融点が低く、主成分材料をAu、副成分材料をCuとする混合金属材料(合金,粒状,粉末状等)を用いる。

さらに、不活性ガス雰囲気中または真空中において、図6(c)に示されたように、ろう材4を所要の温度に加熱してろう材4を溶融させ、溶融されたろう材4を欠陥3の内部に浸透させる。ろう材4の加熱方法としては、欠陥3を局部的に加熱する方法が望ましく、加熱方法として、高周波誘導加熱・高エネルギビームを照射する方法等が挙げられる。

そして、所要時間加熱後、加熱を停止してろう材4を冷却し、ろう材4の温度が融点以下になると、欠陥3の内部に浸透したろう材4が凝固される。

【発明が解決しようとする課題】
図6に示された従来の耐摩耗部材2の補修手順によると、耐摩耗部材2に被着されたろう材4を高周波誘導加熱・高エネルギビームを照射することによって加熱する。耐摩耗部材2の欠陥3にろう材4を浸透させるためには、欠陥3の最奥部までろう材4の融点以上に加熱してろう材4の浸透性を向上させる必要がある。しかし、ろう材4の表面を加熱すると、ろう材4の表面から欠陥3の最奥部までゆっくりと熱伝導されるため、欠陥3の最奥部が十分に加熱されるまで長時間を要する。

溶融されたときの浸透性の高い金属材料にて基材または耐摩耗部材に形成された欠陥を補修しようとすると、溶融された金属材料が欠陥にて凝固されたときの硬度、肉盛り性に乏しい。

一方、発電プラントを構成する弁の弁座表面の基材または耐摩耗部材は、長期使用に耐えうる硬度(耐摩耗性)を必要とする。すなわち、弁を長期間使用した結果、基材または耐摩耗部材には摩耗や欠陥が発生する。よって、基材または耐摩耗部材に形成された欠陥を高硬度を有する金属材料にて補修しようとすると、溶融された金属材料の浸透性が乏しく、溶融された金属材料が十分に欠陥に浸透されず、欠陥不良が十分に解消されない恐れがある。

弁の弁座表面の基材または耐摩耗部材に形成される欠陥を補修する金属材料としては、溶融されたときの浸透性と、溶融後に凝固されたときの硬度とが共に優れたものを選択する必要がある。しかし、現実には、補修後の弁座の長期使用を可能にする程度の浸透性と硬度とを共に満足する金属材料は存在しない。

本発明は、上述したような事情を考慮してなされたものであり、融点,浸透性,硬度(耐摩耗性),肉盛り性の性質を異にする複数のろう材層によって、肉盛り部を含む欠陥全体を効果的に補修することができる多層積層型ろう材およびろう付補修方法を提供することを目的とする。

【課題を解決するための手段】
本発明に係る多層積層型ろう材は、上述した課題を解決するために請求項1に記載したように、基材またはこの基材に被着された耐摩耗部材の表面に発生した欠陥を補修するために、前記基材または耐摩耗部材より融点が低く、かつ、前記基材または耐摩耗部材の表面に被着されるろう材において、前記ろう材は、複数のろう材層からなる多層積層構造を有し、前記ろう材は、前記基材または耐摩耗部材の表面の欠陥を含む領域に直接被着される内側ろう材層と、前記内側ろう材層上に積層され、前記内側ろう材層の外側に設けられる外側ろう材層とを備えると共に、前記内側ろう材層から外側ろう材層にかけて融点が順に高くなるような純金属材料または混合金属材料にて構成されたことを特徴とする。

さらに、本発明に係るろう付補修方法は、請求項14に記載したように、基材またはこの基材に被着された耐摩耗部材の表面に欠陥が発生した際、前記基材または耐摩耗部材にろう材を被着させて、ろう材部分を局部的に不活性なガス雰囲気または真空中に維持させながら前記ろう材を前記欠陥に浸透させるろう付補修方法において、前記ろう材として、内側ろう材層の材料を前記基材または耐摩耗部材に被着し、前記内側ろう材層の材料より融点が高い材料からなる外側ろう材層を前記内側ろう材層の最外側に多層積層構造を形成するように被着させる工程と、前記ろう材を所要の温度に加熱して、融点の低い材料からなる内側ろう材層にて外側ろう材層より多くの液相を生成させる工程と、前記基材または耐摩耗部材表面に形成される欠陥の奥部に、多くの液相を有する内側ろう材層の材料を優先的に溶融・浸透させる一方、前記欠陥の入口部付近に、多くの固相を有する外側ろう材層の材料を溶融・浸透させる工程とを有することを特徴とする。

【発明の実施の形態】
以下、本発明に係る多層積層型ろう材およびろう付補修方法の実施の形態について、図面を参照して説明する。

図1は、本発明に係る多層積層型ろう材およびろう付補修方法の第1の実施形態を示すもので、欠陥を補修する多層積層型ろう材を示す概略図である。

図1は、基材11と、この基材11の表面に被着された耐摩耗部材としてのコバルト基合金(0.25重量%C,2.5重量%Ni,27重量%Cr,1重量%Fe,5重量%Mo,1重量%W,残部Co)12とが備えられる。基材11およびコバルト基合金12は、火力,原子力等の発電プラントを構成する弁の弁座表面を模擬したものである。

コバルト基合金12の表面には、欠陥16である幅0.1mm、深さ0.1〜2mmの溝状欠陥16aが設けられ、コバルト基合金12の表面であって、溝状欠陥16aを含む領域には、レーザ光を照射して被着させた多層積層型ろう材14を備える。

ここで、多層積層型ろう材14は、複数のろう材層からなり、複数のろう材層の最内側であって溝状欠陥16aを含む領域に被着される内側ろう材層14aと、複数のろう材層の最外側に被着される外側ろう材層14bとによって多層積層型が形成される。多層積層型ろう材14、例えば、2層積層型ろう材14Xでは、溝状欠陥16aを含む領域に被着される内側ろう材層14aと、内側ろう材層14aに接するように被着される外側ろう材層14bとによって構成される。

2層積層型ろう材14Xは、内側ろう材層14aと外側ろう材層14bとの厚さを共に、例えば、0.3mmとして積層される。なお、内側ろう材層14aと外側ろう材層14bとの厚さを共に0.3mmとしたが、この寸法に限定されるものではなく、また、内側ろう材層14aと外側ろう材層14bとが異なった厚さ寸法でもよい。また、図1に示された2層積層型ろう材14Xを形成する内側ろう材層14aと外側ろう材層14bとは、一つの平面を形成させて積層されているが、平面状に限定するものではなく、例えば、曲面等を形成させてもよい。

図1に示された2層積層型ろう材14Xを形成する内側ろう材層14aと外側ろう材層14bとは、それぞれ、主成分材料と副成分材料とからなる混合金属材料(合金,粒状,粉末状等)にて構成される。混合金属材料の選択方法としてはコバルト基合金12の融点より低融点のものをそれぞれ選択する。

加えて、多層積層型ろう材14を形成する複数のろう材層を構成する混合金属材料は、内側ろう材層14aから外側ろう材層14bにかけて順に融点が高くなるようなものを選択する。すなわち、2層積層型ろう材14Xにおいては、内側ろう材層14aを構成する混合金属材料より外側ろう材層14bを構成する金属材料が高融点になるようなものを選択する。

図1に示されたろう材層14Xを形成する内側ろう材層14aは、表1の多層積層型ろう材14(A)に示された混合金属材料で構成される。内側ろう材層14aとして、混合金属材料の主成分材料をAu粉末、副成分材料をNi粉末とするAu−Ni混合粉末を選択する。また、副成分材料であるNi粉末の含有量を18重量%とするAu−18重量%Ni混合粉末(粒径5μm〜100μm)を用いる。

一方、外側ろう材層14bは、表1の多層積層型ろう材14(A)に示された混合金属材料で構成される。外側ろう材層14bとして、混合金属材料の主成分材料をAu粉末、副成分材料をNi粉末とするAu−Ni混合粉末を選択する。また、副成分材料であるNi粉末の含有量を15重量%とするAu−15重量%Ni混合粉末(粒径5μm〜100μm)を用いる。

続いて、2層積層型ろう材14Xのろう付補修方法について説明する。

まず、図1に示された欠陥16としての溝状欠陥16aを含むコバルト基合金12の表面をアセトン、トリクレン等によって脱脂して洗浄する。この洗浄によって、コバルト基合金12と2層積層型ろう材14Xとの接触面や接触面近傍の酸化皮膜、油、その他汚れ等を除去できる。洗浄は、2層積層型ろう材14Xとコバルト基合金12とが十分なじむように行われ、コバルト基合金12のぬれ性を向上させる。

また、洗浄は、ワイヤブラシ、サンドペーパ等を用いて行なう機械的な洗浄、あるいは、酸・アルカリ中和による化学的な洗浄でもよい。

次いで、図1に示されたコバルト基合金12の表面であって、溝状欠陥16aを含む領域に波長約1μm、出力500W〜700W、移動速度毎分0.1m〜0.5mの条件にてレーザ光を照射して2層積層型ろう材14Xを被着させる。

2層積層型ろう材14Xの被着プロセスにおいて、例えば、コバルト基合金12の溝状欠陥16aがコバルト基合金12の表面に対して垂直方向の場合、2層積層型ろう材14Xの粘度不足による充填不良が起きる場合がある。その場合、2層積層型ろう材14Xに適度な浸透性を付与するため、有機物バインダー(担持体)を添加してもよい。

有機物バインダーは、例えば、C,H,Oから構成されるポリマー状化合物と溶剤とから構成される。C,H,Oから構成されるポリマー状化合物は、2層積層型ろう材14Xに与える化学的な影響が少ない。有機物バインダーを混練した2層積層型ろう材14Xは、粘度や固着性が向上され、溝状欠陥16aへの2層積層型ろう材14Xの浸透を良好にする。

続いて、不活性ガス雰囲気または真空もしくは真空に近い減圧下にて、高周波誘導加熱、レーザ加熱、アーク放電等の加熱源を用いて、2層積層型ろう材14X付近を加熱する。2層積層型ろう材14X付近を加熱すると、2層積層型ろう材14Xを形成する内側ろう材層14aと外側ろう材層14bとでは、融点の違いによる状態変化の差異が現れる。すなわち、2層積層型ろう材14Xを、2層積層型ろう材14Xを形成する内側ろう材層14aと外側ろう材層14bとが溶融する温度、例えば、約960℃に加熱した場合、融点の低い内側ろう材層14aを構成するAu−18重量%Ni混合粉末は、一部は混合粉末状(固相)のままであるが、大部分は液相(以下、「多液相Au−18重量%Ni」という。)に状態変化する。

そして、多液相Au−18重量%Niは、生成された液相により粘性が少なく、溝状欠陥16aへの浸透性やぬれ性に優れる。浸透性やぬれ性に優れる多液相Au−18重量%Niはコバルト基合金12の溝状欠陥16aの壁面を表面張力によって伝って溝状欠陥16aの奥部まで浸透する。

一方、融点の高い外側ろう材層14bを構成するAu−15重量%Ni混合粉末は、約960℃に加熱した場合、大部分は混合粉末状(固相)であるが、相対的に少量の液相(以下、「多固相Au−15重量%Ni」という。)に状態変化する。そして、多固相Au−15重量%Niは、浸透性に乏しい一方、凝固したときの硬度,肉盛り性が大きい。浸透性に乏しい多固相Au−15重量%Niはコバルト基合金12の溝状欠陥16aの入口部付近まで表面張力によって浸透する。

加熱を停止して、2層積層型ろう材14Xの温度が冷却されると、まず、融点の高い多固相Au−15重量%Niが溝状欠陥16a入口部付近にて凝固する。溝状欠陥16aの入口部付近にろう材としてのAu−15重量%Ni合金(Au,Niの単体もしくは合金)がろう付される。

さらに冷却が進むと、融点の低い多液相Au−18重量%Niが溝状欠陥16a奥部にて凝固し、溝状欠陥16aの奥部にろう材としてのAu−18重量%Ni合金(Au,Niの単体もしくは合金)がろう付される。

図1に示された2層積層ろう材層14Xをそれぞれ構成するAu−18重量%Ni混合粉末とAu−15重量%Ni混合粉末との融点,浸透性,硬度(耐摩耗性),肉盛り性の差異を利用して溝状欠陥16aにろう付を行なった結果、溝状欠陥16aの奥部に浸透され、内側ろう材層14aを構成するAu−18重量%Ni混合粉末に相当する多液相Au−18重量%Niの浸透性は良好であった。

また、溝状欠陥16aの入口部付近に形成され、外側ろう材層14bを構成するAu−15重量%Ni混合粉末に相当するAu−15重量%Ni合金は高硬度であり、ビッカース硬度で250〜350Hv以上が測定された。さらに、溝状欠陥16aの入口部付近に形成されるAu−15重量%Ni合金は、プラントにおける弁座として十分な高さの肉盛り部を形成した。

図1に示された多層積層型ろう材14として、表1に示された多層積層型ろう材14(A)に示す混合金属材料による2層積層型を採用して溝状欠陥16aにろう付を行なう。内側ろう材層14aに相当し、相対的に融点が低く液相の浸透性の良好な多液相Au−18重量%Niを溝状欠陥16aの奥部に十分に溶融・浸透・凝固させ、Au−18重量%Ni合金としてろう付できる。次いで、外側ろう材層14bに相当し、相対的に融点が高く硬度・肉盛り性に優れた多固相Au−15重量%Niを溝状欠陥16aの入口部付近に凝固させ、Au−15重量%Ni合金としてろう付できる。よって、肉盛り部を含む溝状欠陥16a全体を効果的に補修することができる。

なお、基材11に直接に溝状欠陥16aが形成され、基材11に形成される溝状欠陥16aにろう付を行なった場合にも、コバルト基合金12に形成された溝状欠陥16aにろう付を行なった場合と同様のろう付結果が得られる。

図1に示された2層積層型ろう材14Xは、表1の多層積層型ろう材14(B)に示された混合金属材料で構成される。2層積層型ろう材14Xを形成し、外側ろう材層14bより低融点の内側ろう材層14aとして、混合金属材料の主成分材料をAu粉末、副成分材料をNi粉末とするAu−Ni混合粉末を選択する。また、副成分材料であるNi粉末の含有量を18重量%とするAu−18重量%Ni混合粉末(粒径5μm〜100μm)を用いる。

一方、2層積層型ろう材14Xを形成し、内側ろう材層14aよりより高融点の外側ろう材層14bとして、混合金属材料の主成分材料をAu粉末、副成分材料をNi粉末とするAu−Ni混合粉末を選択する。また、副成分材料であるNi粉末の含有量を15重量%とするAu−15重量%Ni混合粉末を用いる。さらに、Au−15重量%Ni混合粉末に添加材料を添加する。

ここで、Au−15重量%Ni混合粉末に添加される添加材料は、Au−15重量%Ni混合粉末の溶融の際に溶融され、凝固することによってAuまたはNiと合金化する。合金化された析出物は高硬度の合金を形成する。Au−15重量%Ni混合粉末に添加材料、例えば、Ti粉末を1〜40重量%添加して、Au−Ni−Ti混合粉末(粒径5μm〜100μm)を作製する。

ここで、加熱によって溶融されるAu−Ni−Ti混合粉末は、大部分は混合粉末状(固相)であるが、相対的に少量の液相に状態変化する。大部分の固相は高硬度を有するが、液相は、凝固後に低硬度を有するので、液相部分が欠陥全体の硬度を低下させる。よって、液相部分に混入させ、凝固後の液相部分を硬化させる目的で硬質材料を添加する。
