本発明は、シングルレバー混合栓、サーモスタッド混合栓をはじめとする水栓(湯水混合栓など)を構成する可動弁体と固定弁体からなるディスクバルブおよびこれを用いて水栓のレバーを操作する際に発生する水栓の異音を解消する方法に関する。

【従来の技術】
従来、湯水混合栓などの水栓に使用されるディスクバルブは、2枚の円盤状をした弁体(可動弁体及び固定弁体)を互いに摺接させた状態で相対摺動させることによって、各弁体に形成した流体通路の開閉を行うようになっている。そして、この種のディスクバルブは互いに絶えず摺り合わされた状態で使用されることから、ディスクバルブを構成する弁体は耐摩耗性及び耐食性に優れるセラミックスにより形成したものがあった。
また、上記ディスクバルブは弁体同士の操作力を低減する為に摺接面にグリース等の潤滑剤を介在させて使用されていた。

ところが、潤滑剤を使用したディスクバルブでは弁体同士の摺動により比較的短い期間で摺接面の潤滑剤が流出して無潤滑状態となる為に、摺接面間で引っかかりや異音を生じるとともに徐々にレバーの操作力が上昇して、ついには互いの弁体同士が張り付いて動かなくなるリンキング(凝着)を生じるといった課題があった。しかも、潤滑剤の種類によっては、長期使用中に劣化したりゴミ等の付着が発生して摺動特性を悪化させる恐れがあるとともに、吐水時に潤滑剤が流出すると人体に有害となる場合もあった。

そこで、近年、互いに摺動する弁体のうち、少なくともいずれか一方の弁体の摺接面に自己潤滑性を有するとともに、耐摩耗性に優れたダイヤモンド状硬質炭素膜を被着したディスクバルブが提案されている(特許文献1及び特許文献2参照)。
ダイヤモンド状硬質炭素膜の持つ優れた自己潤滑作用により、無潤滑状態にも関わらずリンキングを生じることなく安定した摺動特性を長期間にわたって維持することができるようになる。

【発明が解決しようとする課題】
特に、近年、水栓には高いシール性が要求されるようになってきており、双方の弁体を、例えば算術平均粗さ(Ra)0.2μm以下の鏡面同士にしたものが増えており、特に、特許文献2にあるような母材が鏡面状態のものにダイヤモンド状硬質炭素膜を被着しなければならない状況が増えてきている。

ところが、ダイヤモンド状硬質炭素膜を被着した弁体と、被着していない弁体とからなるディスクバルブの場合、吐水される水にCaやFeなどの金属イオンなどを多く含むような一般水道水を挿通させていると、ダイヤモンド状硬質炭素膜を被着していない弁体表面に、金属成分や炭酸カルシウムなどが付着し、互いの弁体を摺動させる際に、その付着物により、本来ダイヤモンド状硬質炭素膜が持つ低摩擦性を損った摺接面となり、さらに、付着物上での摺動も加わることで摩擦抵抗が増加し、これにより弁体同士の微振動が起こり、異音の発生が生じるといった問題があった。

特に、可動弁体よりも固定弁体側の面積が大きく、可動弁体の表面にダイヤモンド状硬質炭素膜を被着している場合、固定弁体の表面にこれらの現象は起きやすく、可動弁体のエッジ部分が車のワイパーのように固定弁体上を動くことになり、可動弁体の可動範囲の端部分に金属成分や炭酸カルシウムなどが付着・堆積しやすいものであった。
すなわち、エネルギー分散型の走査型電子顕微鏡(SEM)のX線マイクロアナリシス(EPMA)により、本発明者らがCaとC(炭素)の面分析を行ったマッピング結果によれば、それぞれの元素による付着物であることが判り、これから炭酸カルシウムが析出したものと推定される。

この原因としては、弁体同士の摺接面はシール性が高まる程、摺接界面に水が介在する割合が少なくなり、次第に弁体同士のみが存在するようになる。このような状態で弁体同士が摺動すると弁体が絶縁材料であるので摺動界面に静電気が生じる。一般的には水が導体となって微弱ながら静電気を逃がすものであるが、摺動界面には水が殆ど介在していないので、弁体表面に金属成分や炭酸カルシウムなどの不純物の付着を誘発したものと考えられる。

従って、本発明は、摺接面に金属成分や炭酸カルシウムなどが付着するのを低減して、異音の発生をなくし、且つ長期間使用してもスムーズな摺動を維持することができるディスクバルブ及びこれを用いる水栓の異音解消方法を提供することである。

【課題を解決するための手段】
上記課題を解決するための本発明のディスクバルブは、互いに摺動する一対の弁体からなり、一方の弁体が表面にダイヤモンド状硬質炭素膜を被着して摺接面を形成したものであり、他方の弁体がアルミナ(Al2O3)を主成分とするセラミックスからなり且つ摺接面の表面抵抗を104〜1011Ω/□の範囲としたものであることを特徴とする。

また、本発明のディスクバルブは、上記他方の弁体における摺接面の算術平均粗さ(Ra)が0.2μm以下であることを特徴としている。
さらに本発明のディスクバルブは、上記一方の弁体に被着したダイヤモンド硬質炭素膜の摺接面の表面抵抗が102〜1012Ω/□の範囲であることを特徴としている。

上記他方の弁体の摺接面を表面抵抗が102〜1010Ω/□の範囲として導通または半導通状態にすることにより、水中における金属イオンまたは塩類が付着するのを低減し、摺動時における異音の発生をなくすことが可能となった。また、ダイヤモンド状硬質炭素膜と組み合わせることにより、長期間使用してもスムーズな摺動を維持することが可能となる。特に導電性のあるダイヤモンド状硬質炭素膜を用いると両者に導電性があることから、一層容易に静電気を除去することができる。

従って、本発明は、上記のディスクバルブを使用して、弁体同士が摺接する際に発生する異音を低減することを特徴とする水栓の異音解消方法をも提供するものである。

【発明の実施の形態】
以下、本発明の実施形態を説明する。図1は本発明のディスクバルブの一実施形態を示す斜視図、図2はその分解斜視図である。

可動弁体20は上下面を貫通する流体通路22を備えた円盤状をしたもので、アルミナ質焼結体により形成するとともに、図3に示すように、その表面には中間層23を介してダイヤモンド状硬質炭素膜24を被着して摺接面21を形成してある。

また、固定弁体30は上下面を貫通する流体通路32および2つの流体吐出口33a、33b(例えば湯吐出口と水吐出口)を備え、可動弁体20より大きな円盤状で形成してあり、摺接面31の表面抵抗を104〜1011Ω/□の範囲としてある。

また、各弁体20,30の摺接面21、31は、水漏れ防止するためにその平面度を1μm以下とするとともに、表面粗さを算術平均粗さ(Ra)で0.2μm以下としてある。

そして、これらの可動弁体20と固定弁体30とを無潤滑状態で互いの摺接面21、31同士を密着させ、レバー(不図示)を動かして、可動弁体20を図1の矢印で示す方向に摺動させることにより、互いの弁体20、30に備える流体通路22、32の開閉を行い、供給流体の流量調整を行うと共に、流体吐出口33a、33bの開度調整を行うようになっている。

この時、可動弁体20の摺接面21には自己潤滑性に優れ且つ高硬度を有するダイヤモンド状硬質炭素膜24を被着してあることから、無潤滑状態にも関わらず固定弁体30を大きく摩耗させることなくレバー操作力を低減して滑らかに摺動させることができる。

また、双方の摺接面21、31は、算術平均粗さ(Ra)で0.2μm以下の平滑面とすることが好ましい。算術平均粗さ(Ra)で0.2μm以下とすれば、シール性を高めることが出来るとともに、ダイヤモンド状硬質炭素膜24によって、摩擦係数を低減させることができるため、スティックスリップ現象や異音の発生を効果的に防止し、長期間にわたって滑らかに摺動させることができる。ここで算術平均粗さ(Ra)は、(株)小坂研究所製のSurfcorder SE−2300等の表面粗さ測定装置を用いて、JIS B0601に準拠して測定すればよい。

特に好ましくは、双方の弁体20、30の摺接面21、31を算術平均粗さ(Ra)で0.12μm以下、さらに好ましくは0.1μm以下とし、かつその平面度を1μm以下とすることが良い。双方の弁体20、30の摺接面21、31における表面状態が上述した範囲を超えて粗くなると、特に浄水器を組み付けたものにあっては、弁体20、30間に大きな水圧が加わり、水漏れを生じる恐れがあるからである。ここで平面度は、ニコン社製のオプティカルフラット検査測定装置などを用いて、JIS B0621に準拠して測定すればよい。

また、固定弁体30の摺接面31の表面抵抗を104〜1011Ω/□が好ましく、より好ましくは105〜108Ω/□の範囲としたことにより、水中における金属イオンまたは塩類の付着を低減させ、摺動時における異音の発生をなくすことが可能となる。また、摺接面21、31同士のシール性が高まり、摺接界面に水が介在することが無くなる。すなわち、弁体20、30同士の摺動によって摺接界面に静電気が発生しても、静電気を弁体20、30の摺接界面以外で水に接する部分から逃がすことができるため、固定弁体30の表面に金属成分や炭酸カルシウムなどの不純物の付着を低減させることが可能となる。ここで、表面抵抗はJIS−C2141に規定する超絶縁抵抗計により測定することができる。

固定弁体30を形成するセラミックスとしては、主成分がアルミナ(Al2O3)からなり、Ti、Fe、V、Nb、Taから選ばれるいずれか1種以上を含有させることが必要である。

このようなセラミックスを製造するには、出発原料として、アルミナ(Al2O3)純度96%以上で、平均粒子径が1〜2μmのアルミナ粒子を作製し、SiO2、MgO、CaO、そして、Ti、Fe、V、Nb、Taから選ばれるいずれか1種以上の酸化物の焼結助剤及び有機物添加剤を添加して、湿式状態にて混合、粉砕したあと、スプレードライヤーによって乾燥、造粒を行い、2次原料を作製する。得られた2次原料は金型に充填して80〜200MPaの範囲の圧力にて所定形状に成形する。次に、最高温度が1500〜1700℃の範囲となるように焼成する。次に、両頭研削盤にて厚み研削加工を行い、所定の面状態に仕上げる。その後、窒素雰囲気の還元炉にて900〜1400℃にて焼成し、還元処理を行った後、最終的な製品の面状態に仕上げる。

この際、Ti、Fe、V、Nb、Taから選ばれるいずれか1種以上の酸化物の全添加量は焼結体中の総重量に対して1〜5重量%の範囲とすることが好ましく、1重量%よりも少ない場合、所定の導電性が得られない。一方、上記酸化物の全添加量が5重量%より多い場合、磁器の強度が損なわれ、ヒートショック性が低下する。特に湯水混合栓にて使用する場合、複雑な形状をしたディスクバルブであれば、破損しやすく製品として問題となってしまう。その為、上記酸化物の全添加量の添加量は1〜5重量%の範囲とすることが好ましく、3〜4重量%の範囲とすることがさらによい。

あるいは、一度焼成した後に還元雰囲気で再焼成する方法以外に、最初から1500〜1700℃にて窒素雰囲気で還元焼成する方法であってもよい。その際には充分な脱脂工程が焼成前に必要になる。

本発明における固定弁体30のセラミックスは還元雰囲気にて焼成されることにより、セラミック中のTi、Fe、V、Nb、Taから選ばれるいずれか1種以上の酸化物の酸素が欠乏し、金属成分となることにより、導電性を付与することができる。しかも、上記金属酸化物の含有量があまり多くなくとも導電性の効果が得られるので、材料特性を損なわずにセラミックスを作製することができる。すなわち、固定弁体30は強度面や硬度面、剛性などの材料特性が損なわれることがないので、ヒートショック性が良く、耐摩耗性の良い、優れたディスクバルブを得ることが可能となる。

一方、可動弁体20に形成するダイヤモンド状硬質炭素膜24は、実質的に炭素からなり、若干の結晶質を含んでいても良いが基本的に非晶質構造をしたもので、規則的な結晶構造を持つダイヤモンド、立方晶窒化硼素(cBN)、六方晶窒化硼素(hBN)とは異なる組成のものである。

このダイヤモンド状硬質炭素膜24をグラファイトやダイヤモンドの同定によく用いられるラマン分光分析装置を使って調べると、ダイヤモンドのピーク位置である1333cm−1と、グラファイトのピーク位置である1550cm−1の近傍にそれぞれピークを有するものである。なお、本発明のディスクバルブに用いるダイヤモンド状硬質炭素膜24は、ピークがダイヤモンドあるいはグラファイトのいずれか一方に偏っていても良く、好ましくはダイヤモンドのピーク位置に偏っている方が良い。
このようなダイヤモンド状硬質炭素膜24は、ビッカース硬度(Hv1.0)が20〜50GPaと非常に硬い硬度を有しているため、固定弁体30との摺動においても殆ど摩耗することがない。

さらに、ダイヤモンド状硬質炭素膜24中に、ジルコニウム、タングステン、チタンのうち少なくとも一種以上の金属と珪素を含有させても構わない。このようにジルコニウム、タングステン、チタンのうち少なくとも一種以上の金属と珪素を含有させることにより、膜内部における残留応力を低減して結合力を高めることができる。その為、可動弁体20との密着力をより強固なものとすることができるとともに、ビッカース硬度(Hv1.0)で55GPa以上の高硬度を持った膜とすることができる。なお、ジルコニウム、タングステン、チタンのうち少なくとも一種以上の金属と珪素を含有させたダイヤモンド状硬質炭素膜24は、これらの成分を含まないダイヤモンド状硬質炭素膜24とは異なり、ラマン分光分析装置における測定では1480cm−1の近傍に一つのピークを有するものである。

また、可動弁体20とダイヤモンド状硬質炭素膜24との密着性を高めるために使用する中間層23としては、両者の密着性を高めることができるものであれば特に限定するものではなく、例えば、可動弁体20側からTi膜とSi膜をこの順序で積層した中間層23や、SiC膜、SiO2膜などを用いれば良い。

特に中間層23に導電性を持つものを用いれば、ダイヤモンド状硬質炭素膜24の摺接面21の表面抵抗を102〜1012Ω/□の範囲とすることが可能となり、さらに好ましくは中間層としては、導電性を有するTi膜とSi膜をこの順序で積層した中間層23や、SiC膜を使用し、表層の表面抵抗を102〜106Ω/□の範囲とすることで、弁体20、30同士が絶縁体とならないので、摺動した際に静電気が発生しても摺接界面から静電気を逃がすことができるようになる。

なお、可動弁体20にダイヤモンド状硬質炭素膜24と中間層23を被着する手段としては、スパッタリング法、イオンプレーティング法、PVD法、CVD法等の薄膜形成手段を用いることができ、例えば低温で成膜が可能なプラズマCVD法により被着するには、まず、チャンバー室内に各被膜を被着するためのソースガスとキャリアガスを供給し、可動弁体20を配置したカソード(陽極)電極とアノード(陰極)電極との間に電圧を印加することでカソード(陽極)電極から引き出された電子をソースガス及びキャリアガスと衝突させてプラズマを発生させ、プラズマ中のソースガス成分を可動弁体20の表面に堆積させれば良い。そして、チャンバー室に供給するソースガスとキャリアガスを置き換えて可動弁体20の表面側からTi膜、Si膜、ダイヤモンド状硬質炭素膜24といった順序で被着することにより成膜することができる。

また、ダイヤモンド状硬質炭素膜24及び中間層23を被着する可動弁体20はセラミック焼結体により形成することが好ましい。即ち、可動弁体20を樹脂で形成したものではダイヤモンド状硬質炭素膜24を被着することができず、また、金属で形成したものではセラミック焼結体に比べ硬度が小さいことから、固定弁体30との押圧力により変形し、その表面に被着するダイヤモンド状硬質炭素膜24を破損させてしまう恐れがあるからである。

これに対し、セラミック焼結体は高硬度を有することから固定弁体30との押圧力により変形することがないため、その表面に被着するダイヤモンド状硬質炭素膜24を破損させることがなく、また高い加工精度が得られることから、可動弁体20の表面を滑らかな面に仕上げ、その表面に被着するダイヤモンド状硬質炭素膜24の表面を可動弁体20の表面に倣った平滑かつ平坦な面とすることができる。

可動弁体20を形成するセラミック焼結体としては、アルミナを主成分とするセラミック焼結体により構成するのが好ましい。アルミナ質焼結体は、ヤング率が250〜400GPaで、かつビッカース硬度(Hv1.0)が12GPaより大きな値を有するため、固定弁体30との押圧力を大きくしても摺接面21を変形させることがなく、また、耐薬品性にも優れることから長期間にわたって使用可能なディスクバルブを提供することができる。

以上の本発明の実施形態では、固定弁体30を形成するセラミックスの主成分がアルミナ(Al2O3)からなり、且つ摺接面の表面抵抗が104〜1011Ω/□の範囲のものとし、可動弁体20にはダイヤモンド状硬質炭素膜24を被着したディスクバルブについて説明したが、固定弁体30と可動弁体20の材質を逆にして用いたものであっても同様の効果を得ることができることは言うまでもない。

【実施例】
以下、本発明の実施例を示す。

固定弁体30の表面抵抗を変えて、図1に示すディスクバルブを製作し、このディスクバルブの摺動特性を調べた。
可動弁体20にはAl2O3純度が96%のアルミナ質焼結体を用い、その表面にプラズマCVD法によってTi膜とSi膜をこの順序で積層した中間層23を介してダイヤモンド状硬質炭素膜24(DLC)を被着したものを使用した(表1に示す試料No.3〜8)。また、表1に示すように試料No.1および2の可動弁体には、上記アルミナ質焼結体をそのまま用いた。なお、可動弁体20は、外径25mm、厚み5mmの略円板状体とした。

また、固定弁体30にはアルミナ質焼結体を使用し、表1に示すように表面抵抗を変えたものを使用した。表面抵抗は、Al2O3に加えるTiO2の添加量および/または窒素雰囲気での還元処理条件(温度、時間)を変えて調整した。なお、固定弁体30は外径32mm、厚み5mmの略円板状体とした。また、表面抵抗としては、高抵抗領域の106Ω以上はJIS K−6911に準拠して測定したものであり、また低抵抗領域の106Ω以下はJIS K−7194に準拠して測定したものである。
そして、双方の弁体20,30の摺接面21,31に研磨加工を施して平坦度を1μm以下、表面粗さを算術平均粗さ(Ra)で0.2μm以下とした。

このようにして形成した双方の弁体20、30を、互いの摺接面21、31が接するようにケーシングによって軸力294Nの力で押さえつけながら給水栓にセットし、80℃の温水を0.098MPaの圧力で注入した状態のもとで、操作レバーを操作するのに必要なレバー押し付け力(トルク)をプッシュプルゲージで測定し、トルク上昇した摺動回数を測定した。ここで、トルク上昇とは、水栓のレバーを上下する際の荷重が10Nを超えたときをいう。

また、10万回摺動させた際の異音の発生有無を調べた。ここで、異音とは、稼働中の水栓から30cm離れた位置で、正常な聴力を有する者が聞いて、キーキーと鳴くような不快音を確認した音とした。
それらの評価結果を表1に示す。

この結果、本発明の固定弁体30を用いた試料No.3〜7では、10万回以上摺動させても異音やトルク上昇がなく、長期間にわたって滑らかな摺動特性を得ることができたが、試料No.1,2では1万回目で異音が発生し、固定弁体の表面抵抗が高い試料No.8では10万回目で異音が発生した。

また、上記試料No.5について、可動弁体20(アルミナ+DLC)の表面の算術平均粗さ(Ra)は0.12μmと固定した。また、固定弁体30の体積固有抵抗の表面抵抗は104〜105Ω/□の間に固定した。そして、固定弁体の算術平均粗さ(Ra)を種々変えたときの水のリークの有無を測定した。その結果を表2に示す。ここで、水のリークとは、10万回摺動後に、水栓内のディスクバルブを組み込むカートリッジの隙間から水がしみ出て、水栓の外側まで水が伝って染み出ることをいう。

表2から、固定弁体の算術平均粗さ(Ra)が0.2μm以下であると、シール性が高まり、水漏れがなくなるのがわかる。

【発明の効果】
以上のように、本発明によれば、互いに摺動する2枚の弁体のうち少なくと一方の弁体の表面に中間層を介してダイヤモンド状硬質炭素膜を被着して摺接面を形成し、且つ他方の弁体を形成するセラミックスの主成分がアルミナ(Al2O3)からなり且つ他方の弁体における摺接面の表面抵抗を104〜1011Ω/□の範囲とすることにより、水中における金属イオンまたは塩類の付着を低減させ、摺動時における異音の発生をなくすことができるという効果がある。
また、本発明のディスクバルブは、上記他方の弁体における摺接面の算術平均粗さ(Ra)を0.2μm以下とすることにより、シール性を高めても漏れや異音のないディスクバルブを得ることが可能となる。
さらに本発明のディスクバルブは、上記一方の弁体に被着したダイヤモンド硬質炭素膜の摺接面の表面抵抗が102〜1012Ω/□の範囲としたことにより、両者に導電性があることから、摺接界面から静電気を容易に除去することが可能となる為、金属イオンまたは塩類の付着を低減させ、摺動時における異音の発生をなくすことがより可能となる。
