【発明が解決しようとする課題】
本発明は請求項1で示すごとくキルテイングした羽毛敷物であり、その従来製品の改善を図ることが目的である。羽毛は本来、その特質から掛け布団の中綿として用いられている。その特質とは軽量であること、弾性があること、含気量が大きいこと、自然物として冬暖かく、夏涼しい触感が得られること等が挙げられる。羽毛は一般にフェザーとダウンの混合物により成立っている。フェザーは水鳥の羽根であり、ダウンは羽根の根元にある産毛といわれるもので、その繊度はフェザーに比べて極細でバルキー性に富んでいる。このダウンの特性を如何に発揮させるかが羽毛製品にとって重要な点である。

本発明の課題は羽毛敷物として羽毛の特長を最大限に発揮させ、羽毛敷物の品質を向上させることにある。第1は羽毛敷物の中綿として用いられる羽毛が羽毛敷物全体に均一に分布させることである。羽毛敷物中における羽毛の偏在は羽毛の特質を有効に発揮できない傾向を生ずる。敷物の場所により保温性、弾性、含気性等の機能が低下し、取扱性も悪くなり、敷物としての品位も低下する。第2はキルテイング縫製によって羽毛を拘束して本来の羽毛がフリーな状態で発揮する機能が同様低下することである。また一旦拘束された羽毛が使用及び洗濯により移動し、敷物中における羽毛の偏在の原因となる。キルテイングによって羽毛を縫込んでしまうことは羽毛自体の損傷の原因ともなり、且つ縫製の縫目を乱すことにもなる。これらの問題点を解決することが本発明の課題である。

【課題を解決するための手段】
羽毛敷物は羽毛ふとん等の上掛けものに比べて使用条件は過酷である。均一な敷物内の羽毛の分布を確保し、羽毛の吹出し、移動を防ぐには基本的な製造条件の変更が必要である。従来方式では羽毛ふとん等の上掛けものには通用するかもしれないが、羽毛敷物では品質の低下は免れない。課題を解決する手段即ち基本的な製造条件の設定として、先ず第1に敷物側地のキルテイング縫製を行うことである。ついで第2にキルテイング縫製で作られた各キルテイング桝に予め決められた定量の羽毛を充填することである。請求項1に記載されているごとく、この工程順序が解決手段であり、順序を間違えてはならない。更に請求項2に示されるごとく、付加的条件としてキルテイングの桝目の数及び各キルテイング桝に充填する羽毛量が敷物の品質即ち用途による適性な敷物製造に不可欠である。本発明による羽毛敷物は単体のみでなく、他の敷物に縫製又は接着による合体及び縫製による他敷物と一体化した羽毛敷物についても課題を解決する上述の製法は同じである。

【発明の実施の形態】
羽毛敷物側地(表布及び裏布からなる袋状側地)に先ずキルテイング縫製をするが、図1のごとくキルテイング桝2サイズの設計により桝数を決定し、キルテイング後に羽毛が充填可能な状態にするため各桝目に羽毛充填口3を作くりながらキルテイング縫製をする。キルテイング縫製は設計に従って正確に行う。キルト桝サイズは請求項2にて範囲を示すごとく敷物としての用途によって設計される。

敷物側地のキルテイング後に各キルト桝2に請求項2にて範囲を示すように設計された定量を充填する。充填は羽毛充填口に吹込みパイプを通して図1にある敷物の中央部4のキルト桝から充填し、各キルト桝毎に順次充填後、キルテイング縫製により充填口を閉じる。充填方法は中央部4より上半分又は下半分に向かって順序通り充填する。

図1はシングルサイズ羽毛敷物のキルテイング製造の仕様図であり、敷物として最も標準的な条件である。側地サイズはヨコ104cm×タテ205cm=2。1m、製品サイズはヨコ100cm×タテ200cm=2mである。キルト桝2のサイズはヨコ15cm×タテ25.8cm=387cm、キルト桝2数は7×8=56キルト桝2、羽毛充填量は1キルト桝2当たり6gに設計されているので総充填量は6g×56キルト桝2=336g用いる。以上の設計により先ずキルテイングされ、その後、羽毛を図1のごとく充填口3を敷物タテ方向の上半分及び下半分に7口作成し、タテ方向の上半分4の4×7=28キルト桝2については最も奥のキルト桝2(中央部境界縫目4のキルト桝2)から充填パイプを用いてキルト桝2に各6gを充填しながら、充填後の充填口3をキルトミシンで縫い閉じて行く。更にタテ下半分も同様に中央部境界縫目4のキルト桝2から順次、羽毛を各キルト桝毎に6g充填し、充填口3を充填後、縫い閉じて行く。この方法によって側地全体に充填する従来法に比して分割された56キルト桝2の全てに羽毛が定量的均一に充填され、敷物全体に羽毛分布は均一化される。更に各キルト桝中の羽毛はフリーの状態で存在するため羽毛の特性である含気率が高まり、保温性、弾性が向上する。キルト縫製1の運針数は16目/吋であり、従来のごとくキルテイング縫目1が羽毛充填後の縫いではないので縫目1に羽毛が挟まることはない。故に使用中または洗濯中に縫目1が緩むことなく、キルト桝2から他のキルト桝2に吹出したり、移動することを防せぐことができる。モニタリング結果は羽毛分布均一性、クッション性、保温性に関して更には10回洗濯後の諸品質について良好な評価を得ている。
