本発明は電子写真装置・静電記録装置等の画像形成装置に用いられる定着ベルトに関するものである。

【従来の技術】
画像形成装置において、電子写真プロセス・静電記録プロセス・磁気記録プロセス等の画像形成プロセス手段部で記録材(転写材シート・エレクトロファックスシート・静電記録紙・OHPシート・印刷用紙・フォーマット紙等)に転写方式或いは直接方式で形成担持させた目的の画像情報の未定着画像(トナー画像)を記録材面に加熱定着させる定着装置としては、熱ローラ方式の装置が広く用いられていた。これはローラ内にハロゲンヒータ等の熱源を用いるものが一般的である。

一方、近年、加熱方式としては、セラミックヒータを熱源として小熱容量の樹脂ベルト或いは金属ベルトを加熱するものが広く提案、実施されている。すなわち、加熱方式では一般に、加熱体としてのセラミックヒータと加圧部材としての加圧ローラとの間に耐熱性ベルト(定着ベルト)を挟ませてニップ部を形成させ、前記ニップ部の定着ベルトと加圧ローラとの間に画像定着すべき未定着トナー画像を形成担持させた記録材を導入してベルトと一緒に挟持搬送させる事で、ニップ部においてセラミックヒータの熱を、ベルトを介して記録材に与え、この熱とニップ部の加圧力とで未定着トナー画像を記録材面に熱圧定着させる。

このベルト加熱方式の定着装置は、ベルトとして低熱容量の部材を用いてオンデマンドタイプの装置を構成する事が出来る。すなわち、画像形成装置の画像形成実行時のみ熱源としてのセラミックヒータに通電して所定の定着温度に発熱させた状態にすれば良く、画像形成装置の電源オンから画像形成実行可能状態までの待ち時間が短く(クイックスタート性)、スタンバイ時の消費電力も大幅に小さい(省電力)等の利点がある。図3にベルト加熱方式の像加熱装置の一構成例を示す。すなわち、この加熱方式では一般に、加熱体としてのセラミックヒータ12と加圧部材としての加圧ローラ30との間に耐熱性ベルト(定着ベルト10)を挟ませてニップ部を形成させ、前記ニップ部の定着ベルトと加圧ローラとの間に画像定着すべき未定着トナー画像tを形成担持させた記録材Pを導入してベルトと一緒に挟持搬送させることで、ニップ部においてセラミックヒータ12の熱を、ベルト10を介して記録材Pに与え、この熱とニップ部の加圧力とで未定着トナー画像を記録材面に熱圧定着させる。

この様なベルト加熱方式に使用されるベルトとしては耐熱性樹脂等が用いられ、特に耐熱性、強度に優れたポリイミド樹脂が用いられている。しかしながら、更に機械を高速化、高耐久化した場合、一般的に樹脂フィルムでは強度が小さく、また、熱伝導率も小さいため不十分である。この事から、強度に優れ、熱伝導率の高い金属、例えばSUS、ニッケル、銅、アルミニウム等を基層とするベルトを用いる事が提案されている。

特許文献1には金属ベルトを利用して、これを電磁誘導による渦電流で自己発熱させる誘導加熱方式が開示されている。すなわち、磁束によりベルト自身或いはベルトに近接させた導電性部材に渦電流を発生させ、生じたジュール熱によって発熱させる加熱装置が提案されている。この電磁誘導加熱方式は発熱域をより被加熱体に近くする事が出来るため、消費エネルギーの効率アップが期待できる。図4に電磁誘導加熱方式の定着ベルトを用いた像加熱装置の一構成例を示す。磁性コア17a、17b及び17cは高透磁率の部材であり、励磁コイル18は励磁回路(不図示)から供給される交番電流(高周波電流)によって交番磁束を発生する。金属層1にこの交番磁束が作用することで渦電流が発生し、金属層1が発熱する。その熱が弾性層2及び離型層3を介して、定着ニップ部Nに通紙される記録材Pを加熱してトナー画像の加熱定着がなされる。

また、図5に図4像加熱装置の磁場発生手段模型図を示す。図5の磁場発生手段は磁性コア17a、励磁回路27に接続した給電部18a及び18b並びに励磁コイル18からなる。励磁コイル18は励磁回路27から給電部18a及び18bを通して供給される交番電流(高周波電流)によって交番磁束を発生する。

ベルト加熱方式の定着装置における定着ベルトの駆動方法としては、ベルト内周面を案内するフィルムガイドと加圧ローラで圧接されたフィルムを加圧ローラの回転駆動によって従動回転させる方法(加圧ローラ駆動方式)や、逆に駆動ローラとテンションローラによって張架された無端ベルト状のベルト駆動によって加圧ローラを従動回転させる方法等がある。

一方、前記ベルト加熱方式の定着装置において金属製等のシームレスベルト部材を用いる場合には、回転駆動される前記シームレスベルト部材10の定着ニップ部Nを形成する加圧ローラ30及びセラミックヒータ12の部品精度のバラツキや、セラミックヒータの軸方向の温度分布によって、前記シームレスベルト部材にスラスト方向への寄り移動力が生じる場合がある。

これを規制するため、従来のフィルム加熱方式の定着装置の様に、定着ベルト10の端部を固定型の端部規制用フランジ部材15で受け止める構造が提案されている(図6及び図7)。また、特許文献2記載の加熱装置では、端部での耐熱耐久性を維持するため、定着フィルムの形状及び物性等を規定した対策を取っている。

【発明が解決しようとする課題】
しかし、上記シームレスベルト部材端部をフランジ部材で受け止めた構造では、シームレスベルト部材は定着ニップ部での屈曲を繰り返しながら、かつフランジ部材を端面に密着した状態で「駆動/停止」を繰り返し行う断続回転駆動を行う事となり、一般的にシームレスベルト部材の端部とフランジ部材との摺擦により、シームレスベルト部材の端部は負荷を絶えず受けて疲労し易くなり、図8のように折れ・シワ・割れ及び亀裂等が発生して長期間の耐熱耐久性を維持する事が難しい場合があった。また、図9の構成の定着装置ではシームレスベルト部材と端部規制用フランジ部材との接触領域での摩擦力により従動する構造であるため、画像形成装置の高速印字化に十分に対応できていない場合があった。

本発明は、前記問題点を解決するためになされたものであり、像加熱装置に用いられる定着ベルトの耐熱耐久性低下の要因となる定着ベルト端部の疲労を改善するために、中央部より硬い端部を有する電鋳からなる基材を用いた定着ベルトを提供する事を目的とする。

【課題を解決するための手段】
前記課題は、以下の本発明により達成される。
(1)少なくとも電鋳からなる金属層と、該金属層上に設けられた離型層と、を有する定着ベルトであって、これらの層が、該ベルトの長手方向に直行する方向における一方の端部から中央部を経て他方の端部まで連続層を形成し、かつ該金属層の両端部が中央部より硬い事を特徴とする定着ベルト。
(2)前記金属層の中央部のマイクロビッカース硬度が300〜400であり、該金属層の両端部のマイクロビッカース硬度が330以上で、かつ該中央部のマイクロビッカース硬度よりも高い事を特徴とする前記(1)に記載の定着ベルト。
(3)前記金属層において、前記中央部と両端部での肉厚がほぼ均一である事を特徴とする前記(1)又は(2)に記載の定着ベルト。
(4)前記金属層と離型層との間に、少なくとも弾性層を有する前記(1)〜(3)の何れかに記載の定着ベルト。
(5)前記弾性層がシリコーンゴム、フッ素ゴム及びフルオロシリコーンゴムからなる群から選択された少なくとも一種を含むことを特徴とする前記(4)に記載の定着ベルト。

ここで、定着ベルトをエンドレスの筒状に形成した場合には、「中央部」とは定着ベルトが形成する筒状形状の軸方向中心を中心とし、軸方向に定着ベルトの80〜90%を構成する部分を表す。「端部」とは定着ベルトの端から軸方向に定着ベルトの5〜10%を構成する部分を表す。図10は本発明の定着ベルトの概略図であり、5が中央部、6が端部を表している。また、「肉厚が均一」とは該当する部分の(肉厚の最大値―肉厚の最小値)/(肉厚の平均値)が0.1以下の範囲にあることを表す。肉厚の均一性は、ベルトを軸方向に2分し、軸方向に10mm間隔で、膜厚をハイデンハインで測定することにより評価する。

【発明の実施の形態】
本発明の定着ベルトは、少なくとも金属層と離型層とを有し、金属層の硬度に関して、中央部より硬い端部を有する事を特徴とする定着ベルトである。また、前記中央部のマイクロビッカース硬度が300〜400であり、端部では330以上であることが好ましい。

本発明により、像加熱装置に用いられる定着ベルトに充分な端部強度を確保し、記録材との接触面積の大きい定着ベルト中央部に適度な弾性を付与し、記録材の良好な搬送性及び耐熱耐久性を満足する事が出来る。

(1)定着ベルト
次に本発明の定着ベルトについて説明する。この定着ベルトはエンドレスの筒状に形成されたものであり、図1は筒状構造の軸方向の断面の一部を示したものである。

図1は、本発明における定着ベルト10の層構成模型図の一例である。本発明の定着ベルト10は、電鋳からなる金属層1と、その外周面に積層した弾性層2と、更にその外周面に積層した離型層3と、金属層1の内周面に積層した摺動層4との複合構造を有する。定着ベルト10において、摺動層4が内周面側(ベルトガイド面側)であり、離型層3が外周面側(加圧ローラ面側)である。金属層1と弾性層2との間、弾性層2と離型層3との間、或いは金属層1と摺動層4との間には、接着のためにプライマー層(不図示)を設けても良い。プライマー層はシリコーン系、エポキシ系、ポリアミドイミド系等の公知の物を使用すれば良く、その厚さは、通常、1〜10μm程度である。

特に記録材上のトナーのり量が少なく、トナー層の凹凸が比較的小さいモノクロ画像の加熱定着用の場合は、金属層1上に弾性層2を形成せず、金属層1上に離型層3を直接形成しても良く、図1中の弾性層2を省略した構造とする事も出来る。

本発明の定着ベルト10は、主にセラミックヒータを熱源としたベルト加熱方式に用いられるが、この定着ベルト10を電磁誘導加熱方式に用いても良く、その場合には、電鋳からなる金属層1が電磁誘導発熱性を示す発熱層として機能する。金属層1に交番磁束が作用する事で金属層1に渦電流が発生し、金属層1が発熱する。その熱が弾性層2及び離型層3を介して、図4に示す定着ニップ部Nに通紙される記録材Pを加熱し、トナー画像の加熱定着がなされる。

a.金属層1
金属層1は、ステンレス鋼等の直円筒形状の母型を電鋳浴に浸漬させ、電鋳プロセスにより母型の外周面上に一度に、かつ非分割で形成される。前記金属層1の材質としては、ニッケル、又はニッケル−鉄、ニッケル−コバルト、ニッケル−マンガン、ニッケル−モリブデンあるいはニッケル−タングステン等のニッケル合金が好ましい。ここで直円筒形状とは、軸方向において横断面が同一円形である筒形状をいう。

前記金属層1は、端部における割れ対策として中央部より硬い端部を有している。端部のみを局部的に硬くする手段としては、(1)電鋳時に端部を形成する母型位置に、他の母型位置よりも流速の速い液流(以後、噴流と呼ぶ)を局所的に当てる(2)電鋳時に端部を形成する母型位置に、他の母型位置よりも液温の高い液流(通常、+2〜10℃する)を局所的に当てる等の何れか、またはこれらを併用する手法が挙げられる。噴流はノズルや噴流管によって発生させることが好ましく、ノズルとしては母型の軸方向に沿って水平に吐出できるように、吐出パターンが扇形形状をしたものが好適である。噴流管としては母型の軸方向に沿って水平に吐出できるように、母型と平行に配置した配管に3〜20mm間隔でφ1〜3の細孔を複数個、直線的に羅列したものが好適である。このノズルや噴流管から放出する液濃度は電鋳浴の液濃度と同じか、又は電鋳浴の液濃度よりも高いことが好ましい。これらの方法では、成膜時に母型近傍の電鋳浴中で消耗される光沢剤量を、端部を形成する母型位置近傍の電鋳浴のみ積極的に回復させることによって、中央部と端部を形成する母型近傍の電鋳浴中の光沢剤の濃度差を発生させ、その濃度差によって電鋳ニッケルの光沢剤含有量に差を生じさせ、結果的に電鋳ニッケルの硬度差を発現させるものである。硬度差を発現させる方法として流速の速い液流を用いる場合、液流の流速(初速)は3〜14m/secであることが好ましく、4〜7m/secであることがより好ましい。また、液流の流量は2×10−4〜1×10−3m3/secであることが好ましく、3×10−4〜5×10−4m3/secであることがより好ましい。また、液温の高い液流を用いる場合、噴流の液温は電鋳浴の温度よりも2〜10℃高いことが好ましく、2〜5℃高いことがより好ましい。ノズルや噴流管と端部を形成する母型位置間の距離は10〜100mmであることが好ましく、20〜50mmであることがより好ましい。

また、より良好な記録材の搬送性及びより高い耐久性を有するために、前記金属層1の中央部のマイクロビッカース硬度が300〜400であり、両端部は中央部より硬く、かつ330以上であることが好ましい。また、中央部のマイクロビッカース硬度は、330〜380であることがより好ましい。光沢剤の濃度差を生ずるための電鋳条件の設定及びベルトの脱型が困難となり、ベルト屈曲性劣化等の障害が生じる可能性があるため、端部のマイクロビッカース硬度は700以下が好ましい。また、端部と中央部のマイクロビッカース硬度差は30〜400であることが好ましく、100〜300であることがより好ましい。

前記したが本発明の金属層1は、例えばステンレス鋼製等の直円筒形状の母型を陰極として、電鋳プロセスにより製造される。この場合の電鋳浴としては、スルファミン酸ニッケル浴、ワット浴、或いはニッケル合金浴等の公知の電鋳浴を用いる事ができ、ピット防止剤、光沢剤、pH調整剤等の添加剤を適宜加えても良い。例えば、以下に示すニッケル電鋳浴組成並びに電鋳条件が挙げられる。

ニッケル電鋳の機械的耐久性及び適度な圧縮応力を得るために電鋳浴に添加する光沢剤としては、サッカリン、ベンゼンスルホン酸ナトリウム、ナフタレントリスルホン酸ナトリウム等を含む応力減少剤と、2−ブチン−1,4−ジオール(以下、ブチンジオール)、クマリン、ジエチルトリアミン等を含むレベリング剤(平滑剤)が挙げられる。

その中で本発明では、ニッケル電鋳浴にサッカリンを0.1g/l以下、ブチンジオールを1g/l以下を添加する事が好ましい。より好ましくは、ニッケル電鋳浴にサッカリンを0.05g/l以下、ブチンジオールを0.5g/l以下添加するのが良い。また、定着ベルトに要求される耐熱性の劣化や強度不足による耐久性低下が起こる恐れがあるため、光沢剤濃度の下限としては、サッカリンを0.005g/l、ブチンジオールを0.05g/lにする事が好ましい。

と表される。これは電磁誘導で使われる電磁波の吸収の深さを示しており、これより深い所では電磁波の強度は1/e以下になっており、逆に言うと殆どのエネルギーはこの深さまで吸収されている。金属層1があまりに薄いと、殆どの電磁エネルギーが吸収しきれなくなり効率が悪くなってくる事がある。また、金属層1があまりに厚いと、剛性が高くなり、屈曲性が悪くなって回転体として使用し難くなる事がある。また、セラミックヒータを使用するベルト加熱方式に金属層を用いる場合、金属層の厚みを上記範囲内とすることによって、熱容量を小さくしてクイックスタート性を向上させることができる。また、良好なトナー画像の定着性及び記録材の搬送性を有するため、金属層の中央部と端部での肉厚が均一であることが好ましい。

b.弾性層2
弾性層2は設けても設けなくても良い。弾性層2を設ける事により、ニップ部において被加熱像を覆って熱の伝達を確実にするとともに、金属層1の復元力を補って回転・屈曲による疲労を緩和する事が出来る。また、弾性層を付与することにより、定着ベルト離型層表面と記録材上の未定着トナー像の凹凸との密着性が増し、効率よくトナー画像へ熱伝達を行なうことが可能となる。弾性層2を設けた定着ベルトは、特に、未定着トナーのり量が多いカラー画像の加熱定着に適している。

弾性層2の材質としては、特に限定されず、耐熱性が良く、熱伝導率の良い物を選べば良い。弾性層2としてはシリコーンゴム、フッ素ゴム及びフルオロシリコーンゴムからなる群から選択された少なくとも一種を含むことが好ましく、シリコーンゴムがより好ましい。

弾性層2に使用される前記シリコーンゴムとしては、ポリジメチルシロキサン、ポリメチルトリフルオロプロピルシロキサン、ポリメチルビニルシロキサン、ポリトリフルオロプロピルビニルシロキサン、ポリメチルフェニルシロキサン、ポリフェニルビニルシロキサン、これらポリシロキサンの共重合体等を例示する事が出来る。

なお、必要に応じて、弾性層2には乾式シリカ、湿式シリカ等の補強性充填剤、炭酸カルシウム、石英粉、珪酸ジルコニウム、クレー(珪酸アルミニウム)、タルク(含水珪酸マグネシウム)、アルミナ(酸化アルミニウム)、ベンガラ(酸化鉄)等を含有させても良い。

弾性層2の厚みは、良好な定着画像品質が得られるので、10μm以上が好ましく、50μm以上がより好ましい。また、1000μm以下が好ましく、500μm以下がより好ましい。カラー画像を印刷する場合、特に写真画像等では記録材P上で大きな面積に渡ってベタ画像が形成される。この場合、定着ベルトの加熱面(離型層3)が、記録材の凹凸あるいはトナー層の凹凸の形状に変形できないと加熱ムラが発生し、伝熱量が多い部分と少ない部分とで画像に光沢ムラが発生する。つまり、伝熱量が多い部分は光沢度が高くなり、伝熱量が少ない部分では光沢度が低くなる。ここで、弾性層2があまりに薄いと、定着ベルトが記録材あるいはトナー層の凹凸形状に変形することができず、画像光沢ムラが発生してしまうことがある。また、弾性層2があまりに厚いと、弾性層の熱抵抗が大きくなり、クイックスタートを実現することが難しくなることがある。

弾性層2の硬度(JIS K 6301(JIS−A))は、画像光沢ムラの発生が十分抑制され、良好な定着画像品質が得られるので、60°以下が好ましく、45°以下がより好ましい。

弾性層2の熱伝導率λは2.5×10−1[W/m・K]以上が好ましく、3.3×10−1[W/m・K]以上がより好ましい。また、8.4×10−1[W/m・K]以下が好ましく、6.3×10−1[W/m・K]以下がより好ましい。熱伝導率λがあまりに小さい場合には熱抵抗が大きくなり、定着フィルムの表層(離型層3)における温度上昇が遅くなる事がある。熱伝導率λがあまりに大きい場合には、硬度が高くなったり、圧縮永久歪みが悪化したりする事がある。この様な弾性層2は公知の方法、例えば、液状のシリコーンゴム等の材料をブレードコート法等の手段によって金属層1上にコートし加熱硬化する方法、液状のシリコーンゴムとの材料を成形型に注入し加硫硬化する方法、押出成形後に加硫硬化する方法、射出成形後に加硫硬化する方法等で形成すれば良い。

c.離型層3
本発明の定着ベルトは、離型層3を有することによって、記録材と定着ベルトとの離型性を向上させることができる。離型層3の材料としては特に限定されず、離型性、耐熱性の良い物を選べば良い。離型層3としては、PFA(テトラフルオロエチレン/パーフルオロアルキルエーテル共重合体)、PTFE(ポリテトラフルオロエチレン)、FEP(テトラフルオロエチレン/ヘキサフルオロプロピレン共重合体)等のフッ素樹脂、シリコーン樹脂、フルオロシリコーンゴム、フッ素ゴム、シリコーンゴムが好ましく、特にPFAが好ましい。なお、必要に応じて、離型層3にはカーボン、酸化すず等の導電剤等を離型層の10質量%以下で含有させても良い。

離型層3の厚さは1μm以上が好ましい。また、100μm以下が好ましい。離型層3があまりに薄いと、塗膜の塗りムラで離型性の悪い部分ができたり、耐久性が不足したりする事がある。また、離型層3があまりに厚いと、熱伝導が悪化する事があり、特に樹脂系の離型層の場合は硬度が高くなって、良好な熱伝達性や回転・屈曲による疲労の緩和性などの弾性層2の効果を相殺してしまうことがある。

この様な離型層3は公知の方法、例えば、フッ素樹脂系の場合、フッ素樹脂粉末を分散塗料化した物をコート・乾燥・焼成により、或いは予めチューブ化した物を被覆・接着する方法で形成すれば良く、ゴム系の場合、液状の材料を成形型に注入し加硫硬化する方法、押出成形後に加硫硬化する方法、射出成形後に加硫硬化する方法等で形成すれば良い。

d.摺動層4
摺動層4は本発明の必須成分ではないが、本発明の像加熱定着装置を作動させる際の駆動トルクの低減、作動時の耐摩耗対策を図る上で設ける事が好ましい。摺動層4を設けると、定着ベルトの熱容量を大きくしすぎる事なく、金属層1に発生した熱が定着ベルトの内周面側に向かわないように断熱できるので、摺動層4が無い場合と比較して記録材P側への熱供給効率が良くなり、消費電力も抑える事が出来る。また、立ち上がり時間の短縮を図る事が出来る。

摺動層4の材質としては、高耐熱性で強度が高く、耐摩耗性に優れ、表面が滑らかに出来る物を選べば良い。特にポリイミド樹脂等が好ましい。なお、必要に応じて摺動層4には摺動剤としてフッ素樹脂粉末、グラファイト、二硫化モリブデン等を含有させても良い。

As described above, by using the electroformed belt base material having an end harder than the center in the present invention, sufficient end strength can be secured during intermittent heating drive. Further, this makes it possible to provide a good and high-quality fixing belt that satisfies the heat resistance and the durability satisfactorily and can also secure the image fixing property.
