本発明は、エンジンの駆動力を駆動輪に伝達する車両用プロペラシャフトの衝撃抗力低減構造に関する。

【従来の技術】
一般に、四輪駆動車(4WD)やフロントエンジンリヤドライブ(FR)の車両の動力伝達系は、車体に対して前後方向に配設するプロペラシャフトの前端部が車体前部に搭載したエンジン側の出力軸に連結すると共に、後端部がディファレンシャル装置を介して駆動輪である後輪の駆動軸に連結している。

このプロペラシャフトは、車体に対して前後方向に延在して配設されることから、例えば車両の衝突時に車体前方から作用する衝撃荷重による車体の変形に対してプロペラシャフトが突っ張る状態となり、車体変形による衝撃荷重の吸収に影響を及ぼす。

そこで、車体前後方向に延在して配置されるプロペラシャフトを、その軸方向の荷重によって収縮させて車両の前方側からの衝撃荷重を吸収して搭乗者を保護する種々の衝撃抗力低減構造が提案されている。

例えば、図10に動力伝達系を概略的に示し、かつ図11に図10のC部拡大断面図を示すように、フロントプロペラシャフト101と、このフロントプロペラシャフト101の後端部にユニバーサルジョイント110を介して連結したリヤプロペラシャフト105とによってプロペラシャフト100を形成する。フロントプロペラシャフト101の前端部をユニバーサルジョイント112を介してエンジンおよび変速機を備えたパワーユニット113の出力軸に連結すると共に、リヤプロペラシャフト105の後端部をユニバーサルジョイント114を介して駆動輪である後輪用のディファレンシャル装置116に連結する。さらに、フロントプロペラシャフト101を長尺の前部シャフト本体102と短尺の後部シャフト本体103により構成し、前部シャフト本体102の後端部と後部シャフト本体103の前端部とに所定以上の荷重により変形可能なコーン状の連結体104a、104bを設けて、これら両連結体104aと104bを相対向させて互いに端部を結合する。

このように構成されたプロペラシャフト100を適用した車両において、衝突等に伴ってパワーユニット113が車体後方に向かって移動してフロントプロペラシャフト101に衝突荷重が作用すると、フロントプロペラシャフト101の前部シャフト本体102と後部シャフト本体103との間に配置された連結体104aおよび104bが座屈してフロントプロペラシャフト101が収縮すると共に、連結体104a、104bの座屈により衝撃荷重を吸収するものが知られている(例えば特許文献1参照)。

【発明が解決しようとする課題】
上記特許文献1に記載のプロペラシャフト100によると、車両の衝突時に車体前方から作用する衝撃荷重によって連結体104aおよび104bが座屈してプロペラシャフト100が収縮することによって、車体の変形による衝撃荷重の吸収が可能になる。

しかし、コーン状の連結体104a、104bを座屈させるには比較的大きな荷重を要し、十分な車体変形による円滑な衝撃荷重の吸収が達成できないことが懸念される。

一方、プロペラシャフト100は、主として回転トルクを伝達するものであるが、プロペラシャフト100を収縮するための前部シャフト本体102と後部シャフト本体103との間に連結体104a、104bを配置した場合、車両の発進時や急制動時あるいはバンプ・リバウンド時に軸方向の荷重が作用するので、常時の走行時に連結体104a、104bには回転トルクと軸方向の荷重が繰り返し作用するため疲労により破壊し易くなる可能性が高い。このため、連結体104a、104bの強度を予め高く設定することが考えられるが、連結体104a、104bの衝撃抗力が増大して車体変形による円滑な衝撃荷重の吸収が阻害される。また、連結体104a、104bによる抗力特性の経時変化を予想することは困難であり、かつ衝突等による衝撃荷重が作用する時期は知り得ないのであるから、実際に衝撃荷重が作用した場合のプロペラシャフトの挙動特性を予想することが極めて困難である。さらに、連結体104a、104bの配設により従来のプロペラシャフトと大きく構造が相違することから、従来のプロペラシャフトと挙動特性が大きく異なり、その挙動特性の予想が困難で挙動特性のチューニングが難しく信頼性の低下を招く要因となる。

また、プロペラシャフトを形成する中空円筒状のシャフトチューブを部分的に拡管加工あるいは縮管加工して、衝撃荷重による収縮を可能にすることもあるが、拡管加工あるいは縮管加工は加工形状が制限されて、急変する断面形状が困難で緩やかに変化することから、衝撃抗力の低減が達成できないことが懸念される。

従って、かかる点に鑑みなされた本発明の目的は、経時変化が極めて少なく衝撃荷重が作用した際のプロペラシャフトの挙動特性を予め想定可能で、かつ安定した衝撃抵抗低減が確保できる信頼性に優れた車両用プロペラシャフトの衝撃抗力低減構造を提供することにある。

【課題を解決するための手段】
上記目的を達成する請求項1に記載の車両用プロペラシャフトの抗力低減構造の発明は、フロントプロペラシャフトと、該フロントプロペラシャフトの後端部にジョイントを介して前端部が結合されるリヤプロペラシャフトを備えた車体前後方向に沿って延在するプロペラシャフトの衝撃抗力低減構造において、上記ジョイントは、ベース部および段差部を介して小径範囲と大径範囲が連続すると共に端部が上記リヤプロペラシャフトの前端部に結合された延長部が軸方向に連続して一体形成された円筒状のアウタケースと、基部が上記フロントプロペラシャフトの後端部に結合されて先端軸部が上記アウタケース内に挿入されるジョイントシャフトと、上記アウタケースのベース部とジョイントシャフトの先端軸部との間に配置されてアウタケースとジョイントシャフトとを軸方向に移動自在に係合し、かつ回転トルクを伝達するトルク伝達部とを有し、車体前方方向からの衝撃荷重によるフロントプロペラシャフトの軸方向移動に伴って上記アウタケースに当接して該衝撃荷重をアウタケースに伝達すると共にジョイントシャフトのアウタケース内への進入量を規制する荷重伝達手段を備えたことを特徴とする。

請求項1の発明によると、通常の走行にけるパワーユニットから回転トルクが、フロントプロペラシャフト、ジョイントおよびリヤプロペラシャフトを介して伝達が円滑にされると共に、ジョイントによって車両車両の発進時や、急制動時あるいはバンプ・リバウンド時にフロントプロペラシャフトとリヤプロペラシャフトの軸方向の相対移動が許容され、車体の振動や騒音が低減されて優れた乗り心地および居住性が確保できる。

一方、車体前方から衝撃荷重が作用したときには、フロントプロペラシャフトの後退に伴ってジョイントシャフトが、トルク伝達部によって極めて小さい荷重によって円滑にアウタケース内に進入して、フロントプロペラシャフトの後退に伴ってプロペラシャフトが収縮する。この収縮によりプロペラシャフトの突っ張りが回避されて車体変形が容易になり、車体変形による衝撃荷重の吸収による衝撃の緩和が得られる。しかる後、荷重伝達手段がアウタケースに当接すると、衝撃荷重がアウタケースに伝達され、延長部の小径範囲と段差部の連続部分および段差部と大径範囲の連続部分が座屈変形してさらに衝撃荷重を吸収して衝撃を緩和する。

また、ジョイントやフロントプロペラシャフト、リヤプロペラシャフトにおける特性の経時変化がなく、実際に衝撃荷重が作用した場合のプロペラシャフトの挙動特性を予め実験あるいはシミュレーションに基づいて想定することが極めて容易であり、挙動特性のチューニングが容易にできる。

図1は四輪駆動車やフロントエンジンリヤドライブの車両の駆動系に使用されるプロペラシャフト1の全体斜視図である。プロペラシャフト1は、フロントプロペラシャフト2と、このフロントプロペラシャフト2の後端部にジョイント10を介して連結したリヤプロペラシャフト5とによって構成される。フロントプロペラシャフト2の前端部がユニバーサルジョイント7を介して、車体前部に搭載された図示しないエンジンと変速機構とを備えたパワーユニットの出力軸に連結する。一方、リヤプロペラシャフト5の後端部がユニバーサルジョイント8を介して図示しない駆動輪である後輪のディファレシャル装置に連結される。さらに、フロントプロペラシャフト2とリヤプロペラシャフト5を連結するジョイント10を、図2に車体下部の要部斜視図を示すようにセンタ軸受部40によって車体60の下面61に回転自在に支持している。

ベース部21の内周面に、インナレース16の各ボール溝16aと対向して軸方向に延在する複数のボール溝21aが形成されている。さらにベース部21の内周面には各ボール溝21aの前端に沿って環状のクリップ溝21bが形成され、かつ各ボール溝21aの後端に沿って環状のジョイントキャップ装着部21cが形成されている。

延長部22は、ベース部21の後端から同径で連続する円筒状の小径範囲23と、この小径範囲23の後端に内周端が連続して拡径する段差部24と、この段差部24の外周端に前端が連続して後方に同径で連続する円筒状の大径範囲25とが連続形成される。ここで、特に断面形状における小径範囲23の後端と段差部24の内周端との連続部分26の曲率に対し、段差部24の外周端と大径範囲25の前端との連続部分27の断面形状の曲率を大きく設定する。この連続部分26および27の曲率は、加工制限の少ない機械加工によって容易に所定の形状に加工できる。なお、断面形状における小径範囲23の後端と段差部24の内周端との連続部分26の曲率に対し、段差部24の外周端と大径範囲25の前端との連続部分27の断面形状の曲率を小さく設定してもよい。

このアウタケース20は、そのジョイントキャップ装着部21cに円板状で外周にフランジが折曲形成されたジョイントキャップ28を圧入して内部をベース部21側と延長部22側とに区画する。そして、リヤプロペラシャフト5を形成する板金製で中空円筒状のシャフトチューブ6の前端部6aに、リング状に形成された延長部22の端部22aが摩擦圧接によって一体に結合される。すなわち、機械加工されたアウタケース20の端部22aと板金製のシャフトチューブ6の前端部6aを摩擦圧接することによって、この接合部における酸化物やその他の異物が圧接力で溶接面外に押し出されて均一な接合組織となり接合強度が確保でき、かつ電弧溶接のように溶接熱により発生することのある延長部22とシャフトチューブ6の「溶け落ち」がなく、延長部22とシャフトチューブ6の薄肉化が可能になり、リヤプロペラシャフト5の軽量化が期待できる。

さらに、ジョイントシャフト11の先端軸部14に配設されたインナレース16の外周に形成された各ボール溝16aに、リング状のゲージ30に保持されたボール31をそれぞれ嵌合させて装着する。このゲージ30およびボール31が装着されたインナレース16をアウタケース20内に挿入して、互いに対向するインナレース16の各ボール溝16aとベース部21の各ボール溝21aとの間にゲージ30に保持されたボール31を嵌合させる。このジョイントシャフト11に取り付けられたインナレース16のボール溝16a、アウタケース20のボール溝21a、およびボール溝16aと21aに嵌合するボール31によってジョイントシャフト11とアウタケース20と間を軸方向移動自在に係合して回転トルクを伝達するトルク伝達部10Aが形成される。

外筒部材44には、外筒部材44を車体に固定するためのブラケット53が取り付けられる。ブラケット53は、図1および図2に示すように外筒部材44の下面に沿って結合される帯状であって、その両端に形成された取付部54に車体前側がスリット状に開放されたボルト孔55が形成され、かつボルト孔55を貫通するボルト56によって車体60の下面61に取り付けられる。この構成により、所定以上の車体前方方向からの衝撃荷重によって取付部54が破損して車体60の下面61から脱落するように構成される。
