【発明の属する技術分野】
この発明は、いわゆるタンデム方式の画像形成装置に関するものである。

【従来の技術】
この種の画像形成装置としては、互いに異なる4色、例えばイエロー、マゼンタ、シアンおよびブラックの各色成分ごとに、感光体、露光ユニットおよび現像ユニットを専用的に設けたものが従来より知られている(例えば特許文献1参照)。そして、この従来装置では、各色成分の画像を次のようにして感光体上に形成している。すなわち、各色成分ごとに、該色成分の画像を示す画像データに基づき露光ユニットの光源を制御するとともに、その光源からの光ビームを露光ユニットの光走査光学系により感光体の表面で主走査方向に走査させて該色成分の画像データに対応する潜像を感光体上に形成する。

また、この装置では、光ビームを走査させるための偏向器としてポリゴンミラーが設けられている。そして、半導体レーザなどの光源から射出された光ビームはコリメータレンズにより適当な大きさのコリメート光にビーム整形された後、シリンドリカルレンズに入射される。このシリンドリカルレンズは副走査方向にのみパワーを有しており、コリメート光は副走査方向において集束されてポリゴンミラーの偏向ミラー面にほぼ線像として結像される。一方、偏向ミラー面で反射偏向された走査光ビームは2枚のレンズで構成された結像光学系を介して感光体上に結像される。このように副走査方向において偏向ミラー面と感光体表面とが光学的に共役な関係となり、偏向ミラー面の傾きがあったとしても感光体上での結像位置は変化しなくなる、いわゆる面倒れ補正系が構成されている。したがって、面倒れ補正を行いながら、感光体上に画像データに対応する潜像が形成される。

【発明が解決しようとする課題】
しかしながら、上記した面倒れ補正を施したとしても、部品誤差や組立誤差などは不可避であり、製品組立後の最終調整段階で光走査光学系を再度組立調整することなく、簡便な対応により副走査方向における光ビームの走査位置を基準走査位置に合致させることが切望されている。

また、画像形成装置の動作中においては、温度や湿度などの動作環境が変化したり、振動のよる光学部品の位置ずれが発生したり、経時変化などによって副走査方向における光ビームの走査位置が基準走査位置からずれてしまうこともある。

さらに、上記装置では、結像光学系が複数枚のレンズにより構成されている。このことが装置の大型化やコスト増大の主要因のひとつとなっていた。

この発明は上記課題に鑑みなされたものであり、副走査方向における光ビームの走査位置を簡単に、しかも高精度に調整して高品質な画像を形成することができる、小型で、かつ安価な画像形成装置を提供することを第1の目的とする。

また、この発明は、画像形成動作中において、副走査方向における光ビームの走査位置が基準走査位置からずれるのを解消し、常に高品質な画像を形成することができる、小型で、かつ安価な画像形成装置を提供することを第2の目的とする。

【課題を解決するための手段】
この発明の一の態様は、副走査方向に回転移動しながら該表面上に光ビームが副走査方向に対してほぼ直交する主走査方向に走査されることによって潜像が形成される潜像担持体を複数個設けた画像形成装置であって、上記第1の目的を達成するため、光ビームを射出する光源部と、光源部からの光ビームを揺動する偏向ミラー面により偏向して主走査方向に走査するとともに、走査光ビームを複数の潜像担持体のなかで走査光ビームが照射される潜像担持体を選択的に切り替える光走査手段と、下記のように構成されて走査光ビームを各潜像担持体の表面に結像させる結像光学系と、光源部および光走査手段を制御して各潜像担持体上に潜像を形成する制御手段とを備え、光走査手段は、光源部からの光ビームまたは走査光ビームを副走査方向に偏向する微調整機構を有し、しかも、制御手段は、微調整機構を制御することによって副走査方向における潜像担持体上での走査光ビームの位置を調整することを特徴としている。

また、この発明の他の態様は、副走査方向に回転移動する複数の潜像担持体と、複数の潜像担持体の各々に対応して設けられ、対応する潜像担持体上に副走査方向に対してほぼ直交する主走査方向に光ビームを走査させて潜像を形成する複数の露光手段と、複数の露光手段を制御して各潜像担持体上に潜像を形成する制御手段とを備えた画像形成装置であって、上記第1の目的を達成するため、露光手段の各々は、光ビームを射出する光源部と、主走査方向に光源からの光ビームを偏向走査するとともに、微調整機構により光源部からの光ビームまたは走査光ビームを副走査方向に偏向する光走査手段と、下記のように構成されて走査光ビームを対応する潜像担持体の表面に結像させる結像光学系とを備え、しかも、制御手段は、微調整機構を制御することによって副走査方向における潜像担持体上での走査光ビームの位置を調整することを特徴としている。

なお、結像光学系は、単玉レンズで構成され、各潜像担持体の表面上の任意の位置における光ビームの子午方向の像面湾曲収差を補正するように、子午平面内の両面の形状が相互に異なる形の非円弧状に形成され、さらに、球欠方向の像面湾曲収差を補正するように、両面の少なくとも何れか一方の子午平面内での非円弧曲線に沿った位置の球欠方向の曲率が子午方向の曲率とは相関なく変化するように定められてなる。この明細書では、以下の説明の便宜から、このように構成された単玉レンズを「単玉非球面レンズ」という。

このように構成された画像形成装置では、結像光学系を単玉非球面レンズのみで構成しているので、結像光学系のレンズ枚数は1枚となり、装置の小型化および低コスト化を効果的に図ることができる。また、光走査手段は単に光ビームを主走査方向に偏向走査するのみならず、偏向走査する前あるいは同時に光源部からの光ビームを副走査方向に偏向する、あるいは走査光ビームを副走査方向に偏向するという機能、つまり微調整機能を有している。そして、この微調整機能によって潜像担持体上での走査光ビームの位置が副走査方向に調整される。このように微調整機構により副走査方向における光ビームまたは走査光ビームの偏向を制御することで潜像担持体上での副走査方向における光ビームの走査位置を簡単に、しかも高精度に調整することができる。その結果、副走査方向における走査光ビームのずれが補正されて高品質な画像を形成することができる。

ここで、光源部から射出される光ビームの本数は任意である。つまり、光源部から単一の光ビームを射出するように構成すると、各潜像担持体の表面にはライン状の潜像が1本ずつ形成されていく。一方、光源部から互いに平行な複数本の光ビームを射出するように構成すると、その複数本単位で各潜像担持体の表面には潜像が形成されていく。

ここで、光走査手段として、(1)2軸揺動ミラー方式のもの、(2)ポリゴンミラーと切替用揺動ミラーとを組み合わせたもの、(3)2つの揺動ミラーを組み合わせたもの等を用いることができる。

(1)2軸揺動ミラー方式の光走査手段は、光源からの光ビームを反射する偏向ミラー面を有する内側可動部材と、内側可動部材を第1軸回りに揺動自在に支持する外側可動部材と、外側可動部材を第1軸とは異なる第2軸回りに揺動自在に支持する支持部材と、内側可動部材を第1軸回りに揺動駆動し、また外側可動部材を第2軸回りに揺動駆動するミラー駆動部とを備えている。そして、ミラー駆動部は、第1軸および第2軸のうちの一方を主走査偏向軸として偏向ミラー面を揺動させて光源からの光ビームを主走査方向に走査させる一方、他方を微調整軸として偏向ミラー面を揺動駆動して副走査方向における潜像担持体上での走査光ビームの位置を変更する。このように偏向ミラー面を第1軸および第2軸の2軸回りに揺動可能に構成することで、上記した光走査手段(2)、(3)に比べて光走査手段を小型化することができ、装置をさらに小型化することができる。

また、内側可動部材、外側可動部材および支持部材をシリコン単結晶で構成することができる。例えばシリコン単結晶の基板を支持部材として用いるとともに、この基板に対してマイクロマシニング技術を適用することで内側可動部材および外側可動部材を形成することができる。このようにシリコン単結晶を用いて光走査手段の内側可動部材、外側可動部材および支持部材を構成すると、内側可動部材および外側可動部材を高精度に製造することができる。また、ステンレス鋼と同程度のバネ特性で内側可動部材および外側可動部材を揺動自在に支持することができ、偏向ミラー面を安定して、しかも高速で揺動することができる。

また、ミラー駆動部により偏向ミラー面を揺動駆動するのにあたり、偏向ミラー面を共振モードで主走査偏向軸回りに揺動駆動するように構成してもよい。このように構成することで少ないエネルギーで偏向ミラー面を主走査偏向軸回りに揺動駆動することができる。また、走査光ビームの主走査周期を安定化することができる。一方、偏向ミラー面を微調整軸回りに揺動位置決めするためには、偏向ミラー面を非共振モードで揺動駆動するのが望ましい。というのも、偏向ミラー面の微調整軸回りの揺動駆動は副走査方向における潜像担持体上での走査光ビームの位置を変更した後、偏向ミラー面の微調整軸回りの揺動を停止させる必要があるからである。したがって、揺動駆動と揺動停止とを精度良く行うためには、非共振モードで揺動駆動させるのが望ましい。

また、偏向ミラー面を揺動駆動させるための駆動力としては、静電吸着力や電磁気力などを用いることができるが、特に偏向ミラー面を主走査偏向軸回りに揺動駆動するために静電吸着力を用いるのが望ましく、偏向ミラー面を微調整軸回りに揺動駆動するために電磁気力を用いるのが望ましい。前者の理由は、コイルパターンを形成する必要がなく、光走査手段の小型化が可能となり、偏向走査をより高速化することができるからである。一方、後者の理由は、静電吸着力を発生させる場合に比べて低い駆動電圧で偏向ミラー面を揺動駆動することができ、電圧制御が容易となり、走査光ビームの位置精度を高めることができるからである。

(2)ポリゴンミラーと微調整用揺動ミラーとを組み合わせた光走査手段としては、次のように構成されたものを用いることができる。この光走査手段は、偏向ミラー面を複数個有し、主走査方向と直交する主走査偏向軸回りに回転駆動して偏向ミラー面で光ビームを主走査方向に偏向走査するポリゴンミラーと、光ビームを反射する微調整用反射面を有し、副走査方向と直交する微調整軸回りに揺動して光ビームが照射される潜像担持体を切り替える微調整用揺動ミラーとを備えている。そして、ポリゴンミラーおよび微調整用揺動ミラーのうちの一方が光源側に設けられて光源部からの光ビームを反射するとともに、他方が一方のミラーからの光ビームを反射する。このように、微調整用揺動ミラーによって走査光ビームが偏向されて副走査方向における潜像担持体上での走査光ビームの位置が調整される。

(3)2つの揺動ミラーを組み合わせた光走査手段としては、次のように構成されたものを用いることができる。この光走査手段は、偏向ミラー面を有し、主走査方向と直交する主走査偏向軸回りに揺動して偏向ミラー面で光ビームを主走査方向に偏向走査する主走査用揺動ミラーと、光ビームを反射する微調整用反射面を有し、副走査方向と直交する微調整軸回りに揺動して副走査方向における潜像担持体上での走査光ビームの位置を変更する微調整用揺動ミラーとを備えている。そして、ポリゴンミラーおよび微調整用揺動ミラーのうちの一方が光源側に設けられて光源部からの光ビームを反射するとともに、他方が一方のミラーからの光ビームを反射する。このように、微調整用揺動ミラーによって走査光ビームが偏向されて副走査方向における潜像担持体上での走査光ビームの位置が調整される。

ところで、この種の画像形成装置では、光ビームを走査させる予定位置、つまり基準走査位置が予め定められており、走査光ビームが基準走査位置に一致するように製品組立を行う。しかしながら、上記したように部品誤差や組立誤差などは不可避であり、製品組立後の最終調整段階で走査光ビームが基準走査位置と一致していない場合があり、従来では光走査光学系を再度組立調整する必要があった。これに対し、本発明では、副走査方向における潜像担持体上での基準走査位置に対するずれ情報が記憶手段に記憶されており、該ずれ情報に基づき微調整機構を制御することで走査光ビームが基準走査位置に一致する。このように、ずれ情報を記憶手段に記憶させることで走査光ビームを基準走査位置に一致させることができ、光走査光学系の再組立調整が不要となる。その結果、優れた作業性で画像形成装置を製造することができ、しかも、こうして得られた画像形成装置により高品質な画像を形成することができる。

また、上記したように画像形成装置の動作中に副走査方向における光ビームの走査位置が基準走査位置からずれてしまうこともある。しかしながら、副走査方向における潜像担持体上での基準走査位置に対するずれ情報を検出する検出手段をさらに設け、検出結果に基づき微調整機構によって副走査方向における走査光ビームの位置を調整することで走査光ビームを基準走査位置に一致させることができる。すなわち、装置の動作中に副走査方向における走査光ビームの位置を積極的に調整することによって、副走査方向における光ビームの走査位置が基準走査位置からずれるのを解消し、常に高品質な画像を形成することができる。

さらに、結像光学系を構成する単玉レンズに、偏向ミラー面の固有の揺動特性で偏向された走査光ビームが各潜像担持体の表面上では等速で移動する歪み特性を付与するように構成してもよい。これにより、潜像担持体上に結像される結像スポットを主走査方向に等速で走査させることができ、良好な画像を形成することができる。ここで、結像スポットの等速走査性を実現するためには、単玉レンズに対して上記歪み特性を与える代わりに、光源部からの光ビームの射出タイミングを制御するようにしてもよい。なお、この点に関しては、後で詳述する。

【発明の実施の形態】
<第1実施形態>
図1は本発明にかかる画像形成装置の第1実施形態を示す図である。また、図2は図1の画像形成装置の電気的構成を示すブロック図である。この画像形成装置は、いわゆるタンデム方式のカラープリンタであり、潜像担持体としてイエロー(Y)、マゼンタ(M)、シアン(C)、ブラック(K)の4色の感光体2Y、2M、2C、2Kを装置本体5内に並設している。そして、各感光体2Y、2M、2C、2K上のトナー像を重ね合わせてフルカラー画像を形成したり、ブラック(K)のトナー像のみを用いてモノクロ画像を形成する装置である。すなわち、この画像形成装置では、ユーザからの画像形成要求に応じてホストコンピュータなどの外部装置から印字指令がメインコントローラ11に与えられると、このメインコントローラ11のCPU111からの印字指令に応じてエンジンコントローラ10がエンジン部EGの各部を制御して複写紙、転写紙、用紙およびOHP用透明シートなどのシートSに印字指令に対応する画像を形成する。

このエンジン部EGでは、4つの感光体2Y、2M、2C、2Kのそれぞれに対応して帯電ユニット、現像ユニットおよびクリーニング部が設けられている。なお、これら帯電ユニット、現像ユニットおよびクリーニング部の構成はいずれの色成分についても同一であるため、ここではイエローに関する構成について説明し、その他の色成分については相当符号を付して説明を省略する。

感光体2Yは図1の矢印方向に回転自在に設けられている。そして、この感光体2Yの周りにその回転方向に沿って、帯電ユニット3Y、現像ユニット4Yおよびクリーニング部(図示省略)がそれぞれ配置されている。帯電ユニット3Yは例えばスコロトロン帯電器で構成されており、帯電制御部103からの帯電バイアス印加によって感光体2Yの外周面を所定の表面電位に均一に帯電させる。そして、この帯電ユニット3Yによって帯電された感光体2Yの外周面に向けて露光ユニット6から走査光ビームLyが照射される。これによって印字指令に含まれるイエロー画像データに対応する静電潜像が感光体2Y上に形成される。なお、この露光ユニット6はイエロー専用ではなく、各色成分に対して共通して設けられており、露光制御部102からの制御指令に応じて動作する。この露光ユニット6の構成および動作については後で詳述する。また、画像データに対する画像処理および該画像データに基づく潜像形成についても後で詳述する。

こうして形成された静電潜像は現像ユニット4Yによってトナー現像される。この現像ユニット4Yはイエロートナーを内蔵している。そして、現像器制御部104から現像バイアスが現像ローラ41Yに印加されると、現像ローラ41Y上に担持されたトナーが感光体2Yの表面各部にその表面電位に応じて部分的に付着する。その結果、感光体2Y上の静電潜像がイエローのトナー像として顕像化される。なお、現像ローラ41Yに与える現像バイアスとしては、直流電圧、もしくは直流電圧に交流電圧を重畳したもの等を用いることができるが、特に感光体2Yと現像ローラ41Yとを離間配置し、両者の間でトナーを飛翔させることでトナー現像を行う非接触現像方式の画像形成装置では、効率よくトナーを飛翔させるために直流電圧に対して正弦波、三角波、矩形波等の交流電圧を重畳した電圧波形とすることが好ましい。

現像ユニット4Yで現像されたイエロートナー像は、一次転写領域TRy1で転写ユニット7の中間転写ベルト71上に一次転写される。また、イエロー以外の色成分についても、イエローと全く同様に構成されており、感光体2M、2C、2K上にマゼンタトナー像、シアントナー像、ブラックトナー像がそれぞれ形成されるとともに、一次転写領域TRm1、TRc1、TRk1でそれぞれ中間転写ベルト71上に一次転写される。

この転写ユニット7は、2つのローラ72、73に掛け渡された中間転写ベルト71と、ローラ72を回転駆動することで中間転写ベルト71を所定の回転方向R2に回転させるベルト駆動部(図示省略)とを備えている。また、中間転写ベルト71を挟んでローラ73と対向する位置には、該ベルト71表面に対して不図示の電磁クラッチにより当接・離間移動可能に構成された二次転写ローラ74が設けられている。そして、カラー画像をシートSに転写する場合には、一次転写タイミングを制御することで各トナー像を重ね合わせてカラー画像を中間転写ベルト71上に形成するとともに、カセット8から取り出されて中間転写ベルト71と二次転写ローラ74との間の二次転写領域TR2に搬送されてくるシートS上にカラー画像を二次転写する。一方、モノクロ画像をシートSに転写する場合には、ブラックトナー像のみを感光体2Kに形成するとともに、二次転写領域TR2に搬送されてくるシートS上にモノクロ画像を二次転写する。また、こうして画像の2次転写を受けたシートSは定着ユニット9を経由して装置本体の上面部に設けられた排出トレイ部に向けて搬送される。

なお、中間転写ベルト71へトナー像を一次転写した後の各感光体2Y、2M、2C、2Kは、不図示の除電手段によりその表面電位がリセットされ、さらに、その表面に残留したトナーがクリーニング部により除去された後、帯電ユニット3Y、3M、3C、3Kにより次の帯電を受ける。

また、ローラ72の近傍には、転写ベルトクリーナ75、濃度センサ76(図2)および垂直同期センサ77(図2)が配置されている。これらのうち、クリーナ75は図示を省略する電磁クラッチによってローラ72に対して近接・離間移動可能となっている。そして、ローラ72側に移動した状態でクリーナ75のブレードがローラ72に掛け渡された中間転写ベルト71の表面に当接し、二次転写後に中間転写ベルト71の外周面に残留付着しているトナーを除去する。また、濃度センサ76は、中間転写ベルト71の表面に対向して設けられており、中間転写ベルト71の外周面に形成されるパッチ画像の光学濃度を測定する。さらに、垂直同期センサ77は、中間転写ベルト71の基準位置を検出するためのセンサであり、中間転写ベルト71の副走査方向への回転駆動に関連して出力される同期信号、つまり垂直同期信号Vsyncを得るための垂直同期センサとして機能する。そして、この装置では、各部の動作タイミングを揃えるとともに各色のトナー像を正確に重ね合わせるために、装置各部の動作はこの垂直同期信号Vsyncに基づいて制御される。

この露光ユニット6は露光筐体61を有している。そして、露光筐体61に単一のレーザー光源62が固着されており、レーザー光源62から光ビームを射出可能となっている。このレーザー光源62は、図9に示すように、露光制御部102の光源駆動部102aと電気的に接続されている。このため、画像データに応じて光源駆動部102aがレーザー光源62をON/OFF制御してレーザー光源62から画像データに対応して変調された光ビームが射出される。このように本実施形態では、レーザー光源62により本発明の「光源部」が構成されており、この光源部から単一の光ビームが射出される。

また、この露光筐体61の内部には、レーザー光源62からの光ビームを感光体2Y、2M、2C、2Kの表面に走査露光するために、コリメータレンズ63、シリンドリカルレンズ64、光走査素子65、単玉非球面レンズ661からなる結像光学系66および折り返しミラー群67が設けられている。すなわち、レーザー光源62からの光ビームは、コリメータレンズ63により適当な大きさのコリメート光にビーム整形された後、図5に示すように副走査方向にのみパワーを有するシリンドリカルレンズ64に入射される。そして、このコリメート光は副走査方向にのみ収束されて光走査素子65の偏向ミラー面651付近で線状結像される。

この光走査素子65では、図6に示すように、シリコンの単結晶基板(以下「シリコン基板」という)652が本発明の「支持部材」として機能し、さらに該シリコン基板652の一部を加工することで外側可動板653が設けられている。この外側可動板653は枠状に形成され、ねじりバネ654によってシリコン基板652に弾性支持されており、主走査方向Xとほぼ平行に伸びる第2軸AX2回りに揺動自在となっている。また、外側可動板653の上面には、シリコン基板652上面に形成した一対の外側電極端子(図示省略)にねじりバネ654を介して電気的に接続する平面コイル655が「第2軸駆動用コイル」として絶縁層で被膜されて設けられている。
