本発明は、燃料電池発電装置に関するものである。

【従来の技術】
情報化社会を支える携帯用電子機器の電源として、また大気汚染や地球温暖化に対処するための電気自動車及び電力貯蔵システムのキーエレメントとして、高性能二次電池及び燃料電池の期待が高まりつつある。特に電気自動車への応用としては、水素、酸素を燃料として用いるPEM(PEFC、固体電解質燃料電池)が有力視されてきた。水素、酸素というクリーンなエネルギーを用いることにより高出力が得られる点と燃料を補充することにより出力が回復するという2点で、電気自動車に適していると考えられている。しかし、燃料電池は大きな負荷電流変化に対して出力が低下するという欠点があるので、急加速時の発電が困難である。一方、リチウムイオン二次電池のみで走行する電気自動車もすでに実現されているが、安全性の問題及び非水電解液を補充しても出力が回復できない等の観点からリチウムイオン二次電池単独での電気自動車への応用も難しいと考えられている。そこで、リチウムイオン二次電池と燃料電池の両方の特徴を生かしたハイブリッド電池(組電池)が、電気自動車への応用上重要になってきている。さらに、PEMに用いる燃料容積を小さくするという課題を解決するため、圧縮水素(250atm)、液体水素、水素吸蔵合金などを燃料として用いる方法も検討されている。その様な状況の中、直接メタノールからプロトンを取り出すことにより発電を行う直接型メタノール燃料電池(DMFC)は(例えば、特開2001−93551号公報に記載)、PEMと比較して出力が小さくなるという欠点はあるが、この観点から注目されている。さらに、その燃料容積が少なくて済むという特徴により、直接型メタノール燃料電池は携帯電子機器への応用も考えられ、多方面への応用の期待が高まりつつある。

直接型メタノール燃料電池は、アノード電極とカソード電極と電解質膜とを含む膜・電極接合体と、アノード電極にメタノールを含む燃料を供給すると共にカソード電極に酸化剤ガスを供給するセパレータとを具備した単位発電部を備えるものである。この直接型メタノール燃料電池の出力を向上させるには、単位発電部の積層数を多くする必要があるが、これに伴い、発電時の発熱量が増加するため、スタックセル(単位発電部の積層物)の温度が高くなり、起電力が低下するという問題点を生じる。

スタックセルの温度を適正値に維持するため、スタックセルに放熱フィンのような放熱器を設けることが考えられる。しかしながら、放熱器を用いても隣接する単位発電部間の熱的干渉は避けられないため、スタックセルの内部と表面との温度差が大きくなり、スタックセルを構成する単位発電部の出力特性がばらついたり、出力時に一部の単位発電部で転極を生じるなど、起電力低下の問題が解消されなかった。また、放熱器の設置は、燃料電池の体積効率の低下を招くという新たな問題点も招いた。

【発明の実施の形態】
以下、本発明に係る燃料電池発電装置を直接型メタノール燃料電池発電装置を例にして説明する。

図1及び図2に断熱層が未形成の単位スタック部の一例を示す。図1は、単位発電部を縦方向に、図2は、単位発電部を横方向に積層した場合を表している。単位発電部1は、図3に示す様に、多孔質なアノード拡散層2及びこの拡散層2に形成されたアノード触媒層3を含むアノード電極4と、多孔質なカソード拡散層5およびこの拡散層5に形成されたカソード触媒層6を含むカソード電極7と、前記アノード触媒層3と前記カソード触媒層6の間に配置された電解質膜8とを備える触媒層・電解質接合体と、アノード拡散層2にメタノール水溶液のような燃料を供給・排出すると共にカソード触媒層6に酸化剤ガスを供給・排出するセパレータ9とを備える。セパレータ9としては、一方の面にアノード流路10またはカソード流路11のみが形成されたものと、一方の面にアノード流路10が形成され、かつ他方の面にカソード流路11が形成されたものとがある。セパレータ9のアノード流路10のパターンの一例を図4に示す。アノード流路10は、蛇行形状を有しており、一端が燃料供給口12で、かつ他端が燃料排出口13である。単位発電部を固定するための締め付けネジが挿入されるネジ穴14は、セパレータ9の端部に形成されている。カソード流路も、図4で説明したのと同様な蛇行形状を有し、一端が酸化剤供給口で、かつ他端が酸化剤排出口となる。また、アノード電極4およびカソード電極7の端部には燃料と酸化剤の漏れを防止するためのシール材15が取り付けられている。

図1に示す単位発電部1を縦に積層した単位スタック部16は、締め付けネジ17で固定されている。一方、図2に示す単位発電部1を横に積層したスタック部16においては、2つの単位発電部が横に並べられ、これを1組として縦に1列積層したものが締め付けネジ17で固定されている。

電解質膜には、例えば、高プロトン伝導性をもつナフィオン膜が用いられる。一方、アノード触媒層に用いられる触媒には、例えば、被毒の少ないPtRuが用いられ、また、カソード触媒層に用いられる触媒としては、例えば、Ptが用いられている。

この様な直接型メタノール燃料電池においては、前述した図3に示すように、アノード触媒層3にメタノール水溶液(CH3OHとH2O)を供給し、触媒反応(CH3OH+H2O→6H++6e−+CO2)によってプロトン(H+)を発生させる。発生したプロトンが電解質膜8を通り抜け、カソード触媒層6に供給された酸素(O2)と触媒上で反応して水を生成する(6H++6e−+3/2O2→3H2O)という原理で発電が行なわれる。また、直接型メタノール燃料電池の代表的な電流電圧特性に関する実験結果を、図5に示す。各線は、供給するメタノール水溶液のメタノール濃度に対する電流電圧特性の違いを表している。直接型メタノール燃料電池の出力密度は電流密度と電圧の積により定義され、図5に示されている様に、送液するメタノール水溶液のメタノール濃度によって出力密度が大きく異なることが分かる。

ここで、直接型メタノール燃料電池の出力密度の向上は、高負荷電流まで高電圧を維持することにより達成される。まず、高負荷電流を得るためには、アノード触媒層に供給する単位時間当たりのメタノール量を増やす必要がある。しかしながら、ナフィオン膜はメタノール水溶液も透過するため、アノード触媒層中で反応に使われなかったメタノール水溶液がカソード触媒層に到達し、カソード触媒層中でアノード触媒層と同様の反応を起こすことにより逆起電力を生じてしまう。これがクロスオーバー過電圧であり、直接型メタノール燃料電池の起電力を減少させるという問題を引き起こす。このクロスオーバー過電圧はメタノール濃度が高い程深刻であり、5M以上のメタノール水溶液をアノード触媒層に供給すると、出力が著しく低下する恐れがある。さらに、ナフィオン膜のような電解質膜の劣化を抑制するという観点からも、メタノール水溶液の濃度を5M以下にすることが好ましい。よって、直接型メタノール燃料電池を動作させるためには、燃料であるメタノール水溶液の濃度を5M以下にすることが好ましい。

また、クロスオーバー過電圧を下げる別の方法としては、アノード触媒層に供給するメタノールをすべてアノード触媒層中で消費し、カソード触媒層へ透過させない方法が考えられる。即ち、アノード触媒層中での触媒活性を向上させるか、触媒担持量を増やすなどの方法が考えられるが、現状の触媒では実現不可能である。また、アノード触媒層中で使われなかったメタノール水溶液をカソード触媒層に透過させない様な電解質膜の開発も行われているが、実際にはプロトン導伝性が悪くなる電解質膜が多く、かえって出力を低下させる場合が多い。よって、クロスオーバー過電圧を下げるには、燃料として用いるメタノール水溶液のメタノール濃度を下げることが望ましい。しかしながら、低濃度の燃料を用いると、燃料容器を大きくする必要があるため、直接型メタノール燃料電池の特徴を十分に生かせなくなる恐れがある。

上記の様に、5M以下のメタノール濃度のメタノール水溶液を燃料として用いることが望ましいが、例えば、1M程度の薄いメタノール水溶液を燃料として用いると、メタノール水溶液容器の容積が大きくなるだけでなく、電池内部で反応に対してメタノール不足を生じやすいので、メタノール水溶液容器からメタノール水溶液を早く送液する必要が出てくる。この様な運転を行えば、クロスオーバー過電圧を下げられるため、電池としての出力は高くなるものの、メタノール水溶液を供給するためのポンプ出力も大きくなるために、発電装置全体での出力は逆に低下してしまう恐れがある。

以上説明した様に、燃料供給という観点からは、濃いメタノール水溶液を小さい流速で送ることが望ましいが、出力の観点からは、薄いメタノール水溶液を大きい流速で送る方が望ましいという相反する状況が生じる。即ち、燃料容積を小さくし、かつ高出力を得るためには、最適な濃度のメタノール水溶液を最適な流速で送液する必要がある。

そこで、次に、上記問題を解決することが可能な、直接型メタノール燃料電池を用いた発電システムの一例の概略構成図を、図6に示す。

この発電システムは、前述した図1及び図2に例示されるような断熱層未形成の単位スタック部16を具備したスタック部20を備える。メタノール水溶液21が収容されているメタノール水溶液容器22は、第1の送液ポンプ23を介してアノード流路の燃料供給口に接続されている。また、アノード流路の燃料排出口は、排出管24を介してメタノール水溶液容器22に接続されており、排出されるメタノール水溶液をメタノール水溶液容器22に戻すことにより再利用する仕組みになっている。空気のような酸化剤を供給するための酸化剤供給手段としては、ポンプ(もしくは送風ファン)25がカソード流路の酸化剤供給口に接続されている。カソード流路の排出口は、逆止弁26を介してカソード回収容器27に接続されており、カソード電極から排出される水及び余剰分の酸化剤がカソード回収容器27中に回収される仕組みになっている。さらに、カソード回収容器27中には、発電開始前から水28が収容されており、その液面以下に管29が接続されているので、カソード電極から排出される気体を水中でバブリングすることが可能な構造になっている。カソード電極から排出されるメタノール、ホルムアルデヒド及び蟻酸は、空気や二酸化炭素などと比較して、水に対する溶解度が二桁以上高いので、水中でバブリングを行なえば、これらの物質は液中に溶け込み、回収容器27の気体中には空気や二酸化炭素のみが排出される。特に、回収容器27の内圧が高い程効果的であり、逆止弁26に用いる弾性体を調整することにより実現可能である。さらに、逆止弁26は、カソード回収容器27内部の液体が逆流することを抑える働きもしている。さらに、負荷電流の経時変化から評価されるメタノール水溶液容器22内のメタノール水溶液21の濃度に応じて、メタノール水溶液容器22にメタノール水溶液21を補充するメタノール補充手段として、第2のメタノール水溶液容器30と第2の送液ポンプ31とを備える。さらに、メタノール水溶液容器22の上面は、カソード回収容器27の液面以下の部分に、逆止弁32を介して接続されてており、メタノール水溶液容器22から排出される気体をカソード回収容器27内部の水28でバブリングを行なう様に構成されている。このことにより、メタノール水溶液容器22から排出される気体のうち、メタノールガスとホルムアルデヒドは、カソード回収容器27中の水28に溶け込み、カソード回収容器27の気体中には二酸化炭素のみが排出されることになる。さらに、カソード回収容器27中の液体(水28を含む)を第1のメタノール水溶液容器22に送液するために、第3の送液ポンプ33を介して、カソード回収容器27と第1のメタノール水溶液容器22は接続されている。このことにより、カソード回収容器27中の液中に溶け込んでいるメタノール、ホルムアルデヒド及び蟻酸を、アノード電極の反応を行なうための燃料として再利用できるだけでなく、環境及び人体に対して有害なこれらの物質を完全に分解することが可能となる。また、カソード回収容器27に蓄積された気体を外部に排出するため、カソード回収容器27から逆止弁34を通して外部へ排出管35が出ている。

次に、この発電システムを実施するための回路の一例を図7に示す。負荷電流を運転時間に対応させて経時変化として記録したものから評価されるメタノール水溶液容器22内のメタノール水溶液21の濃度に応じて、アノード流路を流れるメタノール水溶液の流量Jm(mL/min)を制御する流量制御手段は、メタノール流量制御装置36と、電流経時変化記録評価装置37とを備える。第1のメタノール水溶液容器22からスタック部20に送液する手段として、第1の送液ポンプ23を、メタノール補充手段として、第2のメタノール水溶液容器30と第2の送液ポンプ31を、さらに、カソード回収容器27から第1のメタノール水溶液容器22に水を送液する手段として、第3の送液ポンプ33を備える。また、第1、第2及び第3の送液ポンプ23,31,33は、メタノール流量制御装置36及び電流経時変化記録評価装置37を共有している。また、外部回路38はスタック部20に接続されている。電流経時変化記録評価装置37は、メタノール流量制御装置36及び外部回路38に接続されている。送液ポンプ(第1、第2及び第3の送液ポンプ23,31,33を含む)、送風ファン25及びヒータ(図示しない)を含む補器39を直接型メタノール燃料電池の出力で駆動させるため、補器の電源は、直接型メタノール燃料電池に直結されている。

メタノール水溶液容器22内部のメタノール水溶液21の濃度が低下する(例えば、0.5M以下になる)と、単位発電部1でのメタノール不足により出力が急激に減少する恐れがある。よって、第1のメタノール水溶液容器22中のメタノール水溶液21の濃度が低濃度(例えば、0.5M以下)になった場合、内部にメタノール水溶液を残したままメタノール水溶液容器22を交換する必要が出てくる。そこで、前述した図6に示す発電システムのように、第2のメタノール水溶液容器30から濃いメタノール水溶液をメタノール水溶液容器22に送液することにより、メタノール水溶液容器22中のメタノール濃度を所定値以上(例えば0.5M以上)にすれば、メタノール水溶液容器22中のメタノール水溶液を再利用することが可能となり、容器22中のすべてのメタノール水溶液を使いきることができる。また、第2のメタノール水溶液容器30は、補充専用であるため、第2のメタノール水溶液容器30中のメタノール水溶液をすべて使いきった時点で、第2のメタノール水溶液容器30を交換することが可能となる。同時に、カソード回収容器27からも水をメタノール水溶液容器22に送液し、アノード極中の水不足を解消することが可能となる。さらに、メタノール水溶液容器22中のメタノール濃度を初期の濃度に戻すことにより出力を回復させることも可能となる。

さらに、直接型メタノール燃料電池は、その出力特性が温度に対して非常に敏感である。直接型メタノール燃料電池で最大出力が得られる動作温度は70℃付近であり、20℃程度温度が下がると、アノード触媒層中でのメタノールの拡散速度が低下するために限界負荷電流が減少し、出力密度が低下する。一方、70℃よりも温度が20℃程度上がると、アノード触媒層中でのメタノールの拡散速度が高くなりすぎるため、クロスオーバー現象の影響も強められ、著しい起電力の低下を生じてしまう。よって、直接型メタノール燃料電池から十分な出力を取り出すためには、70℃±10℃程度に動作温度を維持する必要が出てくる。しかしながら、スタック部自体の温度を70℃近傍に維持するために、何かしらの断熱構造もしくは放熱構造をスタック部に設ければ、直接型メタノール燃料電池発電装置全体の大型化を生じ、携帯機器への応用上問題である。また、直接型メタノール燃料電池から生じる発熱量は、発電によって生じる発熱量とカソード触媒層に透過した(クロスオーバーした)メタノールがカソード触媒層で燃焼することによって生じる発熱量の二つに分けることができる。発電によって生じる単位時間当りの発熱量Q1(W)は、下記(2)式で与えられる。

ところで、カソード触媒層にクロスオーバーするメタノール流量は、アノード流路に供給するメタノール水溶液の流量に依存し、発電によって得られる出力密度と一概に結びつけることはできない。しかしながら、クロスオーバーによって消費されるメタノール流量が増加すると、発電に利用されるメタノール量(燃料利用効率)の低下を招くだけでなく、メタノール水溶液の送液に用いる前記第1の送液ポンプの消費電力の増加、即ち、実効的に直接型メタノール燃料電池から取り出せる出力の低下を招いてしまう。そこで、電流密度Jを取り出すのに必要なメタノール流量(J/6F)(F:ファラデー定数、96487C/mol)だけを、アノード触媒層に供給すれば、クロスオーバーによる過電圧の低下を抑えることができるだけでなく、燃料利用効率の増加、送液ポンプによる消費電力の低下が可能となる。しかしながら、アノード触媒層中のメタノールの拡散時間は、実際には有限の大きさであり、発電に必要なメタノール流量を供給しただけでは、安定して発電を行なうことができず、(1.6×J/6×F)程度の燃料を送液する必要があることが、実験的に分かっている。よって、発電に必要な最適なメタノール流量を送液した場合においても、クロスオーバーするメタノール流量は、(0.6×J/6×F)程度生じると考えられる。即ち、直接型メタノール燃料電池の単位発電部の起電力として一般に用いる0.4Vにおいては、これらのことを考慮すれば、燃料電池から得られる出力(補器への出力分を含む)P(W)に対して、スタック部の発熱量Q(W)は、下記(5)式で表される。

例えば、直接型メタノール燃料電池によってパソコンを駆動する場合には、必要な出力20〜30Wの電力に対して60〜90Wの発熱量が生じてしまうことになり、これらの熱を外部に放熱する必要がでてくる。図8に、放熱量とそれに必要な放熱フィン及びファンの容積の関係を表す図を示す。20〜30Wの発電を行なった際の放熱量は、前述した(5)式から60〜90W程度であるため、20〜30Wの発電を行なった際には、150〜250mLの容積をもつ放熱機構が必要となることが図8から理解できる。その結果、直接型メタノール燃料電池発電装置全体の容積が著しく大きくなるため、応用上問題を生じてしまう。特に、放熱機構の容積を小さくすることは、直接型メタノール燃料電池の小型化を行なう上で重要である。

以上述べた様に、直接型メタノール燃料電池の高出力化を行なうと、スタック部から生じる発熱量も増大し、単位発電部の発電に最適な60℃〜80℃の間に、スタック部の温度を維持することができなくなるという問題を生じてしまう。そのため、スタック部の作製には、出力的観点からだけでなく熱的観点にも立った設計を行なう必要がある。

ここで、単位スタック部は、複数の単位発電部を縦もしくは横に積層したものであることが望ましく、図1及び図2に示す構造を有するものが例示される。単位発電部を縦に積層すると、単位発電部が直列に接続され、また、単位発電部を横に積層すると、単位発電部が並列に接続される。本発明においては、このような構成を有する複数の単位電池を直列接続、並列接続、あるいは直列接続と並列接続とを組合わせて組電池として使用することができる。

(P/S)を前述した(1)式に限定する理由について説明する。Pは、各単位電池の定格出力密度と電極面積(アノード電極とカソード電極との反応面積)との積である。また、Sは、各単位スタック部の占有体積と等しい大きさの直方体の表面積である。(P/S)を20mW/cm2未満にすると、発電に伴う自己発熱量が不足するため、自己発熱により単位スタック部の温度を60℃以上に維持することが困難になる。一方、(P/S)が31mW/cm2を超えると、発電時の発熱量が多くなるため、単位スタック部の温度が80℃を超え、高起電力を得られない恐れがある。

熱伝導率が0.1(W/m/K)以下の断熱層は、例えば、空気のような10−1〜10−2(W/m/K)程度の熱伝導率を有する気泡分散材、マイクロサーモのような10−2〜10−4(W/m/K)程度の熱伝導率を有する粉末質断熱材等から形成することができる。また、この断熱層は、真空断熱により形成することも可能である。さらに、断熱層の熱伝導率が低いほど、断熱層の厚さを薄くすることができるため、燃料電池発電装置の小型化を促進することができる。

熱伝導率が0.1(W/m/K)以下の断熱層の厚さは、例えば空気の場合には、0.1〜2mmの範囲内にすることが望ましい。これは以下に説明する理由によるものである。断熱層の厚さを0.1mm未満にすると、他の単位電池から受ける熱的影響が大きくなるため、単位スタック部の温度むらが大きくなる恐れがある。断熱層の厚さが2mmを超えると、燃料電池発電装置の体積効率が低くなる恐れがある。

式(1)及び式(7)の正当性を確めるために、1Wの直接型メタノール燃料電池発電装置に関して、単位スタック部の放熱や断熱に必要な機構の容積を見積もった計算結果を示す。図9に示すように、単位スタック部における単位発電部1の積層数を4とし、シール幅Lを5mm、セパレータ9の高さ(電極部込み)Hを2.5mmとした。例えば、電極から得られる出力密度を50mW/cm2 とすれば電極幅Xは2.24cmとなり、単位スタック部の表面積Sは34cm2 となる。この単位スタック部が70℃になるために必要な断熱・放熱機構の容積を見積もった。図9に示すように、単位スタック部の表面には、断熱機構として空気層39を形成し、この空気層39の容積を断熱機構の容積とした。なお、空気の熱伝導率は、2.6×10−2(W/m/K)である。一方、単位スタック部の放熱機構に関しては、前述した図8から、単位スタック部を70℃まで冷却するのに必要な放熱フィン及びファンの容積を見積もった。図10に、縦軸に断熱機構と放熱機構に必要な合計容積、横軸にP/Sをとってプロットした結果を示す。各線は、単位発電部から得られる出力密度を変化させた時の計算結果である。この図からも分かる様に、単位発電部の出力密度に関わらず、P/S=23.84において、断熱及び放熱に必要な補器系が最も小型化することが分かる。次に、単位発電部における出力密度が50mW/cm2 の時に、60℃〜80℃の範囲において、断熱及び放熱に必要な補器の容積がどの様に変化するか計算した結果を、図11に示す。60℃〜80℃の温度範囲において、容積が最小となるP/Sが式(7)の範囲で変化していることが示された。よって、前述した(1)式の正当性が確認された。

ここで、本発明の計算では、単位スタック部の温度が一様に上昇するという仮定の下で計算を行なっている。しかしながら、金属やカーボンなど熱伝導率の高い材料をセパレータを用いたとしても、実際には、単位スタック部の表面よりも内部の方が温度が高くなる傾向がある。そこで、本発明にある様に、単位スタック部の表面を断熱層で被覆すれば、単位スタック部の温度を一様にする上で効果的である。また、上記計算からも示された様に、(P/S)が本発明の範囲にあれば、スタック部を60℃〜80℃へ上昇させるために、断熱層以外の他の断熱機構を必要としない。よって、本発明において、単位スタック部表面を覆う断熱層は、電池全体の小型化という観点からも、できる限り熱伝導率の低い材料を薄く覆った方が良い。例えば、最も熱伝導率の低い空気を、0.5mm程度の厚みで覆う場合が挙げられる。この程度の断熱を行なった場合でも、セパレータとの熱伝導率が大きく異なるために、スタック内部の温度を一様にするという観点では効果的である。一方、熱伝導率としては、セパレータに対して十分無視できるので、熱伝導率としてa=10(W/K/m2)を用いたとしても、計算結果を変更させることはない。

(実施例1)
<5W直接型メタノール燃料電池スタック部の設計>
まず最初に単位発電部を作成し、電流電圧特性の測定を行なった。そして、次に、この実験結果に基づき、5W直接型メタノール燃料電池スタック部の設計を行なった。

<直接型メタノール燃料電池の触媒層・電解質接合体の作製>
公知のプロセス(R.Ramakumar et al.J.Power Sources 69(1997)75)により、アノード用触媒(Pt:Ru=1:1)担持カーボンブラックとカソード用触媒(Pt)担持カーボンブラックを作製した。触媒担持量は、カーボン100に対して重量比でアノードは30、カソードは15とした。前記プロセスにおいて作製したアノード用触媒担持カーボンブラックにパーフルオロカーボンスルホン酸溶液(Dupont社Nafion溶液SE−20092)とイオン交換水を添加し、前記触媒担持カーボンブラックを分散させてペーストを調製した。アノード拡散層としての撥水処理済カーボンペーパー(E−TEK社製の商品名がTGPH−120)の上にペーストを550μm塗布し、乾燥させ、アノード触媒層を形成することによりアノード電極を得た。前記プロセスにおいて作製したカソード用触媒担持カーボンブラックにパーフルオロカーボンスルホン酸溶液(Dupont社Nafion溶液SE−20092)とイオン交換水を加え、前記触媒担持カーボンブラックを分散させてペーストを調製した。カソード集電体としての撥水処理済カーボンペーパー(E−TEK社製の商品名がTGPH−090)の上にペーストを225μm塗布した後、乾燥させ、カソード触媒層を形成することにより、カソード電極を得た。アノード電極のアノード触媒層とカソード電極のカソード触媒層の間に、電解質膜としての市販のパーフルオロカーボンスルホン酸膜(Dupont社Nafion117)を配置し、これらにホットプレス(125℃、5分間、50kg/cm2)を施すことにより、アノード電極、電解質膜及びカソード電極を接合し、触媒層・電解質接合体を得た。接合体中のアノード触媒層の断面積は、10cm2 であった。また、接合体を切断し、断面積を電子顕微鏡で観察したところ、アノード触媒層の厚さは105μmで、カソード触媒層の厚さは50μmであった。また、この電子顕微鏡観察により、アノード電極と電解質膜とカソード電極との接合状態が良好であることを確認することができた。

<単位発電部評価用セルの作製>
作製した触媒層・電解質接合体をカーボン製のセパレータに装着し、ネジで締め付けることにより密閉した。セパレータにはシリコンラバーヒーターが装着されており、市販の温度コントローラーを用いて、ホルダー内部の温度制御が可能となる様にした。ところで、アノード電極側に位置するセパレータには、前述した図4に示すような形状のアノード流路が形成されている。アノード流路のメタノール供給口に供給チューブを接続すると共に、アノード流路のメタノール排出口に排出チューブを接続した。メタノール水溶液容器(容積10mL)にメタノール水溶液を収容し、市販の送液ポンプを用いて送液し、供給チューブ及び供給口を通してアノード流路に供給した。アノード拡散層であるアノードカーボンペーパーに浸み込まなかったメタノール水溶液をメタノール排出口を通して排出チューブから排出した。

一方、カソード電極側に位置するセパレータにも、アノード流路と同様な形状のカソード流路が形成されている。カソード流路の酸化剤供給口に供給チューブを接続すると共に、カソード流路の酸化剤排出口に排出チューブを接続した。市販のエアーポンプを用いて空気を送気し、供給チューブ及び供給口を通してカソード流路に供給した。空気の流量は、市販のマスフローコントローラーを用いて調整した。送液は0.6mL/min〜6mL/minまでの範囲で調整可能であり、送気は20mL/min〜5L/minの範囲で調整可能であることを確認した。また、市販の電子負荷機を用いて、負荷を調整した。さらに、電圧検出手段には、市販のデジタルマルチメーターを用いた。

<電流電圧特性の測定>
前記メタノール水溶液容器中のメタノール水溶液として、メタノール濃度2Mのものを用意し、0.6mL/minで送液を行った。また、送気量は100mL/minとし、温度は50℃、70℃、90℃に関して実験を行なった。測定した電流電圧特性の結果を図12に示す。図12からも分かる様に、70℃の場合が最も高い出力密度が得られ、負荷電流密度170(mA/cm2)において、最大出力密度50(mA/cm2)が得られることが分かった。しかし、それよりも電流密度を増大させると急激な電圧降下が起きるために出力密度の低下が起き、安定した出力が得られないことが分かった。これは、負荷電流に対してメタノール水溶液の供給量が追いつかず、燃料不足の状態になるためと推察される。そこで、安定して出力の得られる100(mA/cm2)、0.41Vを単位発電部の定格出力として、5W直接型メタノール燃料電池スタック部の設計を行なうこととした。

<5W直接型メタノール燃料電池の単位スタック部の設計>
まず、シール幅Lが5mmで、セパレータの高さH(電極部込み)が2.5mmの単位発電部を用いて、単位発電部の積層数が4で、出力Pが1Wの断熱層未形成の単位電池(実施例1)と、単位発電部の積層数が20で、出力Pが5Wの断熱層未形成の単位電池(比較例1)とを用意した。図13に、実施例1の単位電池と比較例1の単位電池について、P/S(mW/cm2)と単位スタック部を構成する単位発電部の出力密度p(mW/cm2)との関係を示す。なお、図13では、単位発電部の電極面積を変更することにより単位スタック部の表面積Sを変え、(P/S)を変更した。

また、(P/S)が20〜31(mW/cm2)の範囲を一点鎖線に囲まれた範囲として示した。実施例1の単位電池によれば、(P/S)が20〜31(mW/cm2)の範囲において、単位発電部からの出力密度が40(mW/cm2)となる。一方、比較例1の単位電池によると、(P/S)が20〜31(mW/cm2)の範囲における単位発電部での出力密度が20(mW/cm2)より小さくなるばかりか、単位発電部において出力密度40(mW/cm2)の発電を行なえば、発熱量が過剰となり、スタック部の温度が80℃を超えてしまうことが予想される。

(実施例2)
<5W直接型メタノール燃料電池スタック部の作製>
まず、実施例1で説明したのと同様な1Wの単位電池の作製を行なった。実施例1と同様の方法により、電極面積(反応面積)が6.1cm2 の単位発電部を20枚作製した。そして、それぞれについて上記測定を行い、どの単位発電部からも100mA/cm2 の電流密度において0.4V以上の電圧が得られることを確認した。そこで、セパレータ(流路板)で挟んで、4枚の単位発電部を直列に並べた。流路板には、1枚の板の一方の面に前述した図4に示す構造を有するアノード流路が形成され、かつ他方の面に前述した図4に示すような蛇行形状のカソード流路が形成されたものを使用した。また、単位発電部のアノード電極とカソード電極の端部には、燃料や空気の漏れがない様に、フッ素樹脂によるシール材を取り付けた。最後に、ネジで締め付け、4枚の単位発電部を、電気的に直列に接続した。

さらに、各単位発電部に対して、並列に送液、送気が行える様に配管の接続を行った。最後に、作製した単位スタック部を厚さが0.3mmのアクリル板で囲み、単位スタック部とアクリル板の間に断熱層として厚さが0.2mmの空気層を形成し、断熱を行ない、単位電池を得た。但し、セパレータにはシリコンラバーヒーターが装着されており、市販の温度コントローラーを用いて、ホルダー内部の温度制御が可能となる様にした。そして、アノード電極側にメタノール濃度2Mのメタノール水溶液を1.45mL/minで送液すると共に、カソード電極側に240mL/minで空気を供給し、単位スタック部を70℃に維持しながら、負荷電流600mAをひいたところ、電圧1.62Vが得られることが分かった。このことにより、単位発電部の定格出力から予想される出力が、単位電池から得られていることが確認され、単位電池の構成に問題がないことを確認した。また、この単位スタック部の表面積Sは37.96cm2であり、(P/S)は26.34mW/cm2となる。即ち、(P/S)が前述した(1)式で規定される範囲を満足していることを確認することができた。そして、同様の方法により単位電池を5個用意し、これらを直列に接続した。また、各単位電池に対しても、並列に送液、送気が行える様に配管の接続を行った。単位電池間を直列接続した状態を模式的に図15に示す。また、図15に、単位電池にメタノール水溶液を並列に送液する送液経路を41とし、単位電池に空気を並列に送気する送気経路を42として示す。

さらに、この様にして構成した複数の単位電池からなるスタック部に対して、アノード電極にメタノール濃度2Mのメタノール水溶液を7.5mL/minで送液し、かつカソード電極に空気を1.3L/minで送気し、単位スタック部を70℃に維持しながら、負荷電流600mAをひいたところ、8V以上の電圧が得られることが確認された。即ち、各単位電池に対するメタノール水溶液及び空気の配流に問題がないことが示されたことになる。こうして、実施例2のスタック部を完成した。

次に、実施例1と同様の方法により作製した電極面積6.1cm2 の単位発電部を20枚用意し、単位発電部それぞれをセパレータ(流路板)で挟みながら、20枚の単位発電部を縦方向に積層することにより直列に接続し、比較例2のスタック部を作製した。実施例2の単位電池作製と同様、流路板には、1枚の板の一方の面に前述した図4に示す構造を有するアノード流路が形成され、かつ他方の面に前述した図4に示すような蛇行形状のカソード流路が形成されたものを使用した。また、単位発電部のアノード電極とカソード電極の端部には、燃料や空気の漏れがない様に、フッ素樹脂によるシール材を取り付けた。最後に、ネジで締め付け、20枚の単位発電部を、電気的に直列に接続した。セパレータには、シリコンラバーヒーターが装着されており、市販の温度コントローラーを用いて、ホルダー内部の温度制御が可能となる様にしてある。但し、比較例2のスタック部は、実施例1における設計から、スタック部の温度が70℃以上になることが予想されるので、断熱層で囲まなかった。実施例2の燃料電池と同様、アノード電極にメタノール濃度2Mのメタノール水溶液を7.5mL/minで送液し、かつカソード電極に空気を1.3L/minで送気し、スタック部を70℃に維持しながら、負荷電流600mAをひいたところ、8V以上の電圧が得られることが確認された。即ち、各単位発電部に対して、メタノール水溶液及び空気の配流に問題がないことが確認されたことになる。こうして、比較例2のスタック部を完成させた。

<5W直接型メタノール燃料電池システムの作製及び特性評価>
次に、実施例2及び比較例2のスタック部を用いて前述した図6、図7に示した直接型メタノール燃料電池システムを構成し、実施例2及び比較例2の5W直接型メタノール燃料電池スタック部の特性を評価した。メタノール水溶液容器には2Mのメタノール水溶液を10mL、補充用第2のメタノール水溶液容器にはConcのメタノールを10mLを入れた。メタノールの燃料利用効率を70%として計算すると、理論上はスタック部を45時間連続駆動可能であることが予想される。なお、メタノール水溶液容器は、実施例2においては共通燃料タンクとして使用され、比較例2においては単位電池の数が1組であるため、この単位電池の燃料タンクとして使用される。さらに、カソード回収容器には、30mLの容器を用意した。Concのメタノールが反応によりすべて水に変わることを想定すれば、9mLの水が生成され、さらに、メタノール水溶液容器中の水9.2mLがカソード電極側よりすべて排出されたとしても、溢れることがない様にした。また、カソード回収容器には、水を10mL入れ、カソード電極及びアノード電極から排出される気体をバブリングすることが可能な構成とした。第1の送液ポンプからは7.5mL/minの流量でメタノール水溶液を、送気用ポンプからは1.3L/minの流量で空気を、単位電池に供給できる様に調整を行なった。ところで、アノード電極側で、流路板から排出されるメタノール水溶液をメタノール水溶液容器中に回収はしているものの、アノード触媒層中での反応によりメタノールを消費するため、メタノール水溶液容器中のメタノール濃度が徐々に薄くなって行くことが予想される。通常、0.5Mよりメタノール濃度が薄くなると出力がとれないと考えられている。計算により、燃料利用効率を70%とすると、約5分36秒でメタノール水溶液容器中のメタノール濃度が1M以下になることが予想される。そこで、5分36秒毎に、第2の送液ポンプより第2のメタノール水溶液容器からConc.メタノール0.4mLの送液を行なうこととした。また、アノード触媒層中の反応では、水とメタノールをモル比1対1で消費するので、第3の送液ポンプによりカソード回収容器から同時に、5分36秒毎に水0.18mLの送液も行なうこととした。

次に、実際に行なったスタック部の評価方法及び実験結果に関して説明を行なう。まず、実施例2及び比較例2の単位電池に装着されているラバーヒーターによりスタック部が70℃まで上昇させ、70℃になったことが確認された後、第1の送液ポンプ及び送気ポンプを駆動させた。そして、5分間、前記操作を行ないながら、負荷電流600mAを引いた時の電圧を観測した。その結果、8.1Vの電圧が5分間得られることが確認された。そこで、ラバーヒーターのスイッチを切り、さらに1時間、負荷電流600mAに対する電圧の変化を観測した。

実施例2の燃料電池発電装置に関しては、ラバーヒーターのスイッチを切った後、5分経過後から電圧の低下が見られ、約10分後に8Vまで低下したものの、その後は電圧はほぼ一定となることが分かった。この実験より、実施例2の燃料電池発電装置は安定した出力が得られることが確認された。一方、比較例2の燃料電池発電装置に関しても同様の実験を行なったところ、約18分後より著しい電圧降下が観測されただけでなく、カソード回収容器から水が蒸発していることも確認された。その後10分後、メタノール水溶液容器中のメタノール水溶液がすべてなくなったため実験を中止した。これはスタック部からの発熱量が過剰であったため、スタック部の温度が上がりすぎ、生成した水が異常に気化したものと考えられる。そのため、カソード回収容器中の温度が上昇し、内部の水がすべて蒸発したものと考えられる。即ち、計算から予想された様に、比較例2の燃料電池発電装置を用いた場合には、放熱器が必要であることが分かった。そこで、発生する熱量から予想される放熱器(容積20mL)を比較例2の単位電池に装着し、放熱を行なうことにより再度実験を行なった。しかしながら、比較例2の燃料電池発電装置では、放熱器を設ける前と同様に著しい電圧降下が観測され、600mA、8.1Vでの連続駆動時間が1時間に満たなかった。これは、スタック部を構成する単位発電部の温度のばらつきが大きく、600mAの負荷電流で引いた際に転極を生じ、これにより電流集中が生じたためである。

実験終了後、スタック部の大きさの比較を行なった。実施例2のスタック部は断熱層を含めて70mL、比較例2のスタック部は60mLであった。しかしながら、比較例2の発電装置は、20mLの放熱器を必要とするため、直接メタノール燃料電池の小型化という面で、実施例2の発電装置が有効であることが分かった。実施例2の発電装置と比較例2の発電装置について、スタック部の容積と出力密度との関係を図16に示す。図16からも、実施例2の発電装置の方が比較例2の発電装置に比較して小容積で高い出力密度を得られることが理解できる。
