本発明は優れた耐クリープ特性を有するポリエチレンパイプに関する。

【従来の技術】
ポリエチレンは、剛性、耐衝撃性、耐ストレスクラック性、伸び特性、耐久性等の機械的性質に優れており、ガス輸送用、或いは水道水輸送用のパイプ材料として広範囲に使用されている。特に、ポリエチレンパイプは地震等の災害に対して破壊されにくいという特長も注目され、水道水輸送用、或いはガス輸送用パイプ等のライフラインとしての使用量は年々増大している。

水道水輸送用あるいはガス輸送用のポリエチレンパイプは、その基本性能として耐クリープ特性、機械的強度、パイプ成形性等が要求されており、特に金属パイプの代替という面で、長期使用時の信頼性の尺度である耐クリープ特性が重要な評価項目となってきている。耐クリープ特性として、例えばガス輸送用のポリエチレンパイプはISO12162規格にもあるように、パイプの内圧が円周応力換算で8MPa〜10MPa下、常温での50年間使用可能な耐クリープ特性を有するPE80材料が使用されている。近年パイプの円周応力換算10MPa〜11.2MPaで50年間の耐クリープ特性を有するPE100材料も水道水輸送用パイプとして使用されている。しかしながら該PE100材料でも、パイプの内圧が高い用途においては、パイプの肉厚をかなり厚く設計しないとパイプの内圧に耐えられないし、最近はパイプの薄肉化も要求されており、従来のポリエチレン材料では対応出来ない状態であった。

ポリエチレンパイプの耐クリープ特性は以下の2つの構造因子が重要と考えられる。第1にポリエチレンの固体構造中でクリープ破壊を起こしやすい非晶部の量を下げる為にポリエチレンの結晶化度を上げること。第2には高円周応力下で長時間使用した場合に起こる、結晶部間の剥離を抑える為に、タイ分子濃度を上げることが重要である。タイ分子はポリエチレンの結晶部と結晶部とをつなぐ分子であり、このポリエチレン中でのタイ分子の濃度が多いほど、結晶部間の剥離が抑えられる(Y. Hunang & N. Brown, J. Polymer. Sci: Part B: Poly. Phys., 29, 129(1991))。

しかしながらポリエチレン中のα−オレフィン挿入量を下げ、結晶化度を上げると非晶部の量は下がるが、タイ分子の濃度も下がり結晶部間の剥離が起きやすくなり、その結果パイプに微小なクラックが発生し脆性破壊を起こしやすくなる。逆にα−オレフィン量を上げ結晶化度を下げるとタイ分子の濃度は上がるが、非晶部の量が増える。その結果高円周応力下で該パイプを使用すると短時間でパイプが破裂し延性破壊を起こすという問題が発生する。上記のような理由で原料ポリエチレンの結晶化度とタイ分子の濃度のバランスを調整することは難しく、従来技術のポリエチレンパイプの耐クリープ特性はPE100程度が限界であった。

従来技術としては、特開平9−67413号公報、特開2002−138110号公報、WO97/20868号公報、特開平8−301933号公報、特開平6−293812号公報にチグラーナッター触媒による2段重合法のポリエチレンを用いたパイプが開示されている。いずれのパイプも結晶化度が低く、該パイプを高円周応力下で使用した場合には短時間でパイプが破裂する。特広昭63−67811にチグラーナッター触媒により重合された高結晶化度のポリエチレンが開示されているが、この場合にはタイ分子濃度が不足しており、該パイプを長期使用した場合パイプに微小なクラックが発生し脆性破壊を起こすという問題がある。特開平11−199719号公報には、メタロセン触媒を用いポリエチレン中のタイ分子濃度を上げたポリエチレンパイプが開示されているが、この場合にもパイプの結晶化度が低く、高円周応力下での使用に耐えうるパイプではない。

【発明が解決しようとする課題】
本発明の課題は、従来のポリエチレンでは到達出来なかったポリエチレンの高結晶化度とタイ分子濃度のバランスを調整し、高円周応力下でも使用可能なポリエチレンパイプを提供することにある。具体的にはISO12162規格で円周応力換算で12.5MPa〜13.0MPa下、常温にて50年間の使用にも耐えうる新規ポリエチレンパイプを提供することを目的とする。

【課題を解決するための手段】
本発明者は前記課題を解決するために鋭意検討した結果、特定のポリエチレン樹脂組成物から成型されたポリエチレンパイプが、従来のポリエチレンパイプでは到達出来なかつた耐クリープ特性を有することを見出した。
すなわち本発明は、下記(1)、(2)、(3)、(4)、(5)、(6)、(7)の発明に係わる。

(1)高密度且つ低分子量エチレン重合体(A)とエチレンと炭素数が6以上であるα−オレフィンとをメタロセン触媒により重合された低密度且つ高分子量エチレン共重合体(B)とからなり、密度が960〜965kg/m3、荷重5kg、温度190℃条件のメルトフローレート値(MMI)が0.15〜0.3g/10min、温度80℃、5MPaでの定応力環境応力亀裂試験での破壊時間が100hr以上であるポリエチレン樹脂組成物からなるポリエチレンパイプであって、20℃での円周応力14MPa下での破壊時間が50hr以上、80℃での円周応力5MPa下での破壊時間が3000hr以上であるポリエチレンパイプ。

(2)エチレンと炭素数が6以上であるα−オレフィンとをメタロセン触媒により重合された低密度且つ高分子量エチレン共重合体(B)が、(イ)21.6kg荷重、温度190℃条件下で測定したメルトフローレート値(HMI)0.04〜0.15g/10min.(ロ)密度923〜933kg/m3であることを特徴とする請求項1記載のポリエチレンパイプ。
(3)高密度且つ低分子量エチレン重合体(A)が、
(ハ)2.16kg荷重、温度190℃条件下で測定したメルトフローレート値(MI)300〜700g/10min.(二)密度973〜982kg/m3であることを特徴とする請求項1又2のいずれかに記載のポリエチレンパイプ。

(4)ポリエチレン樹脂組成物中のエチレンと炭素数が6以上であるα−オレフィンとをメタロセン触媒により重合された低密度且つ高分子量エチレン共重合体(B)の含有量が、37〜48重量%であることを特徴とする請求項1〜3のいずれかに記載のポリエチレンパイプ。
(5)チタニューウムを中心成分とするメタロセン化合物と助触媒とからなるメタロセン触媒を担持触媒とし、スラリー法を用いてエチレンと炭素数が6以上であるα−オレフィンとを重合させた低密度且つ高分子量エチレン共重合体(B)を用いることを特徴とする請求項1〜4記載のいずれかに記載のポリエチレンパイプ。

(6)高密度且つ低分子量エチレン重合体(A)がチグラーナッター触媒により重合されたエチレンホモポリマー、エチレンと炭素数が6以上であるα−オレフィンとをメタロセン触媒により重合された低密度且つ高分子量エチレン共重合体(B)がエチレンと1−オクテンとの共重合体であることを特徴とする請求項1〜5記載のいずれかに記載のポリエチレンパイプ。

【発明の実施の形態】
本発明について以下具体的に説明する。本発明のポリエチレンパイプは、高密度且つ低分子量エチレン重合体(A)とエチレンと炭素数が6以上であるα−オレフィンとをメタロセン触媒により重合させた低密度且つ高分子量エチレン共重合体(B)とからなるポリエチレン樹脂組成物を原料としており、該ポリエチレン樹脂組成物は、タイ分子濃度が高く、且つ高密度品のポリエチレン樹脂組成物である。このようなポリエチレン樹脂組成物を原料としたポリエチレンパイプは、従来の技術では困難であつた耐クリープ強度レベル、具体的には20℃での円周応力14MPa下での破壊時間が50hr以上、80℃での円周応力5MPa下での破壊時間が3000hr以上の耐クリープ特性を満足することが出来る。

上記耐クリープ特性を満足するポリエチレンパイプは、円周応力12.5〜13MPa付近で、常温においても50年間の使用が可能なパイプである。20℃での円周応力14MPa下でのパイプの破壊時間は、高円周応力下でのパイプの耐延性破壊性を示す指標であり、この値が大きいほどより高円周応力下でのパイプの耐延性破壊性に優れている。80℃での円周応力5MPa下での破壊時間は、パイプを長時間使用した場合に起こる耐脆性破壊性を表す指標であり、この値が大きいほど、ポリエチレンパイプにクラックの発生が起こりにくいことを示す指標である。上記2つの指標で従来のポリエチレンパイプの耐クリープ特性を評価した場合2つのケースがある。ケース1として、20℃での円周応力14MPa下での破壊時間が短く、80℃での円周応力5MPa下での破壊時間も短い場合である。

この場合には高円周応力下でポリエチレンパイプを使用すると、短時間にパイプが破裂するし、パイプの肉厚を厚くしたパイプにおいても、数年でポリエチレンパイプに微小なクラックが発生し脆性破壊を起こすことを示している。ケース2として、80℃での円周応力5MPa下での破壊時間は長いが、20℃での円周応力14MPa下での破壊時間が短い場合がある。この場合ポリエチレンパイプを高円周応力下で使用した場合に、短時間でパイプが破裂し延性破壊を起こすことを示しており、パイプの肉厚を厚く設計しないと高内圧には耐えられない。

本発明のポリエチレンパイプの耐クリープ特性は、20℃での円周応力14MPa下での破壊時間が50hr以上、好ましくは80hr以上、更に好ましくは100hr以上である。50hr未満の場合は、円周応力12.5〜13MPa付近下で、該パイプを常温使用した場合、数日〜数ヶ月でパイプが破裂する。80℃での円周応力5MPa下でのパイプの破壊時間は3000hr以上、好ましくは4000hr以上である。この値が3000hr未満の場合、円周応力12.5〜13MPa付近下で、ポリエチレンパイプを常温使用した場合、50年未満でパイプにクラックが発生し脆性破壊を起こす。

次に本発明のポリエチレンパイプの原料であるポリエチレン樹脂組成物について説明する。本発明で用いるポリエチレン樹脂組成物は高密度且つ低分子量エチレン重合体(A)とエチレンと炭素数が6以上であるα−オレフィンとをメタロセン触媒により重合させた低密度且つ高分子量エチレン共重合体(B)とからなり、密度960〜965kg/m3、荷重5kg、温度190℃条件のメルトフローレート値(MMI)0.15〜0.3g/10min、温度80℃、5MPaでの定応力環境応力亀裂試験での破壊時間が100hr以上であるポリエチレン樹脂組成物である。高密度且つ低分子量エチレン重合体(A)は、ポリエチレンパイプの密度を上げ、パイプ成型時の流動性を改良する効果がある。

一方炭素数が6以上であるα−オレフィンとをメタロセン触媒により重合させた低密度且つ高分子量エチレン共重合体(B)は、メタロセン触媒を用いて重合させており、炭素数が6以上のα−オレフィンが、ポリエチレン中に均一に分散されており、ポリエチレンパイプ中のタイ分子濃度を高めている。特に炭素数が6以上のα−オレフィンは、1−プロピレン、1−ブテン等の炭素数が6未満のα−オレフィンと比べ、少量の使用量でポリエチレンパイプのタイ分子濃度を高めることが出来る。本発明で用いるポリエチレン樹脂組成物は、従来ポリエチレンパイプ原料と比べ高密度化しており、少量のα−オレフィン量しかポリエチレン中に分散させることが出来ない為、タイ分子を効率よく生成させる炭素数が6以上のα−オレフィンを選択する必要がある。一方、従来のチグラーナッター触媒を用いた場合には、ポリエチレン中のα−オレフィンの分散が不均一であり、タイ分子が不足し高円周応力下での耐クリープ強度を確保することは出来ない。このことは後述の比較例1で明らかとなる。

本発明で用いるポリエチレン樹脂組成物の密度は960〜965kg/m3、好ましくは961〜964、更に好ましくは962〜963.5である。ここでの密度はメルトインデックス測定時に得られるストランドを、120℃で1時間熱処理し、さらに室温で1時間放冷した後に、密度勾配管で測定したものである。密度が960kg/m3未満の場合は、20℃での円周応力14MPa下でのパイプの破壊時間が短くなる。一方965kg/m3を超える場合は、実質的に炭素数が6以上であるα−オレフィンとをメタロセン触媒により重合させた低密度且つ高分子量エチレン共重合体(B)の密度を上げる必要がある。この場合ポリエチレン樹脂組成物中のα−オレフィン量が不足し、80℃での円周応力5MPa下でのパイプの破壊時間が短くなる。

本発明で用いるポリエチレン樹脂組成物の荷重5kg、温度190℃条件のメルトフローレート値(MMI)は0.15〜0.3g/10min、好ましくは0.17〜0.24g/10minである。MMIが0.15g/10min未満の場合にはパイプの成型が困難であり、0.3g/10minを超える場合は、ポリエチレン樹脂組成物の分子量が小さくなり本発明の耐クリープ特性は到達出来ない。

本発明で用いるポリエチレン樹脂組成物は、温度80℃、5MPaでの定応力環境応力亀裂試験での破壊時間が100hr以上のものである。この破壊時間が100hr未満の場合には、80℃での円周応力5MPa下でのパイプの破壊時間が短くなるし、該値が100hr未満で、ポリエチレン樹脂組成物を高密度化しても、20℃での円周応力14MPa下でのパイプの破壊時間はほとんど改良されない。

上記定応力環境応力亀裂試験は、JIS K 7151法に準拠し、5mmの厚みのプレスシートを成型し、そのシートからJIS K 7115規定の2号形試験片を切削し、この2号形試験片に約0.4mm深さのノッチを全周に入れる。上記ノッチ入り2号試験片を、ポリオキシエチレンアルキルフェニルエーテル(ライオン株式会社製造、商標名リボノックスNC−140)の10wt%水溶液、80℃に浸漬し、引張応力が5MPaとなるように、荷重を印加する。引張応力は下記式(1)で求める。

次にポリエチレン樹脂組成物を構成する、エチレンと炭素数が6以上であるα−オレフィンとをメタロセン触媒により重合させた低密度且つ高分子量エチレン共重合体(B)について説明する。パイプ成型性やポリエチレン樹脂組成物の密度の観点から、低密度且つ高分子量エチレン共重合体(B)の21.6kg荷重、190℃条件下でのHMIは、0.04g/10min以上が好ましく、耐クリープ強度の観点から、HMIは0.15g/10min以下が好ましく、パイプ成型性、密度及び耐クリープ特性のバランスを考慮すると0.05〜0.12g/10min.の範囲が更に好ましい。もっとも好ましくは0.07〜0.10g/10min.である。

次にエチレンと炭素数が6以上であるα−オレフィンとをメタロセン触媒により重合させた低密度且つ高分子量エチレン共重合体(B)の製法について説明する。本発明で用いられるエチレンと炭素数が6以上であるα−オレフィンとをメタロセン触媒により重合させた低密度且つ高分子量エチレン共重合体(B)の製法は特に限定されないが、該エチレン共重合体(B)は高分子量体である必要があり、高分子量エチレン重合体をパウダー状態で取り扱い出来るスラリー法が、ハンドリング面及び製造面からも好ましい。スラリー法を採用する場合には、反応器の付着物防止の面からメタロセン化合物とその助触媒とからなるメタロセン触媒を担持触媒とする必要がある。
