【発明の属する技術分野】
本発明は、揚げパン類の製造方法に係り、特に、フィリングを内包した冷凍焼成パンを解凍して油揚げすることにより揚げパン類を製造する揚げパン類の製造方法に関する。

【従来の技術】
従来、冷凍焼成パンを解凍及び油揚げすることにより揚げパン類を製造する揚げパン類の製造方法としては、以下のようなものがあった。
第一に、冷凍焼成パンを冷凍状態で加熱した油に入れて油揚げする方法がある。例えば、特許文献1(特公昭56−50934号公報)、特許文献2(特公昭63−58538号公報)及び特許文献3(特公平4−80663号公報)に記載されている。なお、冷凍蒸しパンを解凍及び油揚げするものについては、例えば、特許文献4(特公昭56−10010号公報)に記載されたものがある。

第二に、冷凍焼成パンを常温で一定時間置いて解凍してから加熱した油に入れて油揚げする方法がある。例えば、特許文献5(特公昭56−50934号公報)に記載されている。
第三に、冷凍焼成パンを冷蔵庫に一定時間入れて解凍してから加熱した油に入れて油揚げする方法がある。例えば、特許文献6(特開昭61−19446号公報)に記載されている。

そして、これらの方法によれば、揚げパン類の製造が簡略化するとともに、揚げパン類の吸油量を減少させ、油揚げ中及び最終製品の型崩れ、収縮、皺の発生を防止し、容積を大きくすることができるとされている。

【発明が解決しようとする課題】
ところで、冷凍焼成パンが内包フィリングを有する場合においては、油揚げ後の揚げパン類の内部のフィリングを食べたときに熱々で官能的に好ましい温度になっていることが望ましいが、上記第一の方法では、該フィリングの温度が所定の温度まで上がらず、また均一に解凍及び油揚げすることができず、製品は部位ごとに温度がバラつく。これを解消しようとして長時間油揚げすると、表皮が真っ黒になり、また、ガチガチした硬い食感になって品質に影響するという問題があった。

また、上記第二の方法は、短時間の解凍では所定の温度まで上がらず、従って、コンビニエンスストア、ファーストフード、焼き立てパン店等における営業時間中に実施する方法としては時間がかかり過ぎるという欠点がある。また、長時間常温で放置すると表皮が乾燥して油揚げ後の揚げパン類の品質に影響する。さらに、揚げパン類は油揚げ直後はサクサクした食感を有するが、直ぐにサクサク感が失われ易い等の問題があった。
さらに、上記第三の方法は、解凍に非常に長時間を要するだけでなく、冷蔵庫から取り出した後に何らかの昇温工程を採る必要があり、さもなければ、油揚げ後の揚げパン類の内包フィリングの温度が所定の温度まで上がらない。

なお、冷凍焼成パンを解凍するにあたり、加湿しながら再焼成する方法(特公昭57−31870号公報参照)、蒸気を供給しながら再焼成する方法(特開昭52−12939号公報参照)、解凍工程の一部として蒸気を供給しながら再焼成する工程を介在させる方法(特公昭63−24654号公報及び特開昭62−143632号公報参照)、解凍工程の一部として蒸気により蒸す工程を介在させる方法(特公平1−3449号公報及び特開平7−79691号参照)、電子レンジによる方法または解凍工程の一部として電子レンジによる解凍工程を介在させる方法(特公平7−40856号公報、特公平1−3449号公報)等がある。

しかしながら、これらの方法は、まず、冷凍焼成パンをただ解凍だけすることにより焼成直後と同様なパンを作るためのものであり、本発明のように冷凍焼成パンを解凍及び油揚げすることにより、冷凍焼成パンから油揚げパン類を製造するためのものではなく、本発明とは関連性がない。
また、本発明は、蒸気により蒸したり、電子レンジを使用するものでもなく、この点でもこれらの方法は本発明とは関連性がない。

ちなみに、これらの従来の解凍に関する技術を単に適用したとしても、前記ただ加湿しながら再焼成だけする方法では、油揚げ後の揚げパン類の品質が安定しない。すなわち、複数の製品間でも、1個の製品の部位間でも、解凍速度が一定でないため解凍状態が不均一であり、このような解凍状態が不均一な焼成パンを油揚げすると、油揚げ後の揚げパン類も油揚げ状態や温度が不均一となり、食感等に影響する。

また、短時間の加湿焼成だと、内包されているフィリングは十分に昇温せず、油揚げ後の揚げパン類のフィリングも冷たくなり、官能的に好ましくない。これに対し、内包フィリングの温度を十分に昇温させようとして長時間加湿焼成すると、油揚げ前に既に焼成パンの表皮が黒く、硬くなってしまい、これをさらに油揚げした揚げパン類はガチガチした食感となってしまう。

また、前記蒸気により蒸す方法は、油揚げ後の揚げパン類は、非常に油っぽい臭いや風味がし、またサクサクした食感が得られなくなる。
さらに、前記電子レンジによる方法は、均一な解凍が困難であり、また解凍直後は焼成パンの表皮が湿っぽくてフヤフヤした状態となるのに対し、時間がたって冷却するとバサバサ状に硬化してしまい、油揚げ後の揚げパン類の食感に影響する。
いずれにしても、これらの従来の解凍に関する技術は、冷凍焼成パンから揚げパン類を製造するにあたり、該冷凍焼成パンを解凍するための方法としては適さないものである。

本発明は、上記の問題点に鑑みてなされたもので、過度に油っぽい臭いや風味がなくて控えめであり、また揚げパン類の表皮が、該表皮にパン粉が付着しているときには該パン粉も、サクサクした軽い食感を有し、さらに、そのサクサク感が油揚げ後数時間経過後も失われない揚げパン類の製造方法を提供することを目的とする。
また、本発明は、油揚げ後の揚げパン類の内包フィリングが熱々で、官能的に好ましい温度、具体的には、例えば、50℃以上の温度にできるような揚げパン類の製造方法を提供することを目的とする。
さらに、本発明は、このような揚げパン類を、冷凍焼成パンから短時間で油揚げして製造し、または、その反対に、解凍後の焼成パンをいつでも油揚げをすることができる状態まで準備して数時間待機保持してから、必要に応じて油揚げして製造することができる油揚げパン類の製造方法を提供することを目的とする。

【課題を解決するための手段】
上記の目的を達成するため、本発明の揚げパン類の製造方法は、フィリングを内包した冷凍焼成パンを解凍して油揚げすることにより揚げパン類を製造する揚げパン類の製造方法において、
上記冷凍された焼成パンを加湿しながら加熱して解凍する加湿加熱解凍工程と、該加湿加熱解凍工程後の焼成パンを常温下において余熱により蒸らして昇温する蒸らし昇温工程と、該蒸らし昇温工程後に解凍された焼成パンを油揚げする油揚工程とを備えた構成としている。

本発明の焼成パンは、パン生地を混捏し、分割し、最終製品の形状に成形し、最終醗酵を経てから焼いたものである。該焼成は、少なくともパン生地中の蛋白成分が固化して形状が固定するとともに、表皮(クラスト)が十分に形成されて、焼色が付き始める直前の状態まで焼成する必要がある。さもなければ、過度に油っぽい臭いや風味がなくて控えめであり、また揚げパン類の表皮がサクサクした食感を有する揚げパン類を製造するという本発明の目的を実現することができなくなる。

また、該焼成は、形状が固定して表皮(クラスト)が形成された後は、通常のパン類の程度まで完全に焼成を終了させた状態としてもよいが、このときには、油揚げ後の揚げパン類は表皮の色が濃く、食感が硬いものになり易い。従って、該焼成は、焼色が付き始めたか、または完全に焼成を終了させた状態の焼色の略中間段階の焼色の範囲とすることが望ましい。

本発明における冷凍焼成パンとは、前記焼成パンを完全に冷凍したものである。該冷凍は、焼成後のパンを直ぐにではなく、あら熱を除去してから開始することが望ましく、焼成後のパンを常温に放置してあら熱を除去してから開始することがより望ましい。また、該冷凍は、急速凍結でも、緩慢凍結でもよいが、後者が望ましい。前者によると、急速冷凍中及び冷凍保管中に焼成パンに収縮や皺が発生し、またブラストフリーザーを採用したりすると、包装しない焼成パンの表皮に付けたパン粉が吹き飛んでしまう。緩慢凍結は、−15℃〜−25℃、好ましくは−18℃〜−22℃の温度条件下に焼成パンを長時間おいて、内部までこのような温度になるようにすることがより望ましい。

前記冷凍焼成パンは、フィリングを内包しているものである。該冷凍焼成パンにフィリングを内包させる方法はどのような方法でもよい。例えば、焼成パンにフィリングを充填もしくは注入したり、または焼成前にパン生地の成形工程で、手包み、もしくは包あん機等の機械包みによりフィリングをパン生地で包み込んだり、その他の任意の方法が採用可能である。該フィリングも、焼成及び油揚げの加熱に耐えるものであればその種類を問わない。例えば、あん類、フラワーペースト類、ジャム、カレー、シチュー、グラタン、ピロシキ用具材、ピザ用具材、肉まん用具材、焼きそば、コロッケ用具材、惣菜類等が採用可能である。

前記冷凍焼成パンは、その表皮にパン粉を付着させていることが望ましい。該冷凍焼成パンの表皮にパン粉を付着させることにより、製造した揚げパン類は、その食感がよりサクサクした軽いものとなり、また、その外観も食欲をそそる望ましいものとなる。
パン粉の付着は、冷凍焼成パンをその生地の成形後、ホイロ後、焼成後または冷凍後にバッター液もしくは水に浸漬、塗布、噴霧等して表皮を濡らしてからパン粉をまぶすことにより行なう。しかし、パン粉の付着を成形後に行なうと、付着が容易かつ良好であり、また、焼成及び油揚げ後のパンの外観も良好となる。

上記の本発明の構成により、加湿加熱解凍工程後に蒸らし昇温工程を採用することにより、焼成パン及び内包フィリングの温度は余熱により蒸らされて上昇し、また、均一化するため、その後の油揚工程を経た後の揚げパン類の内包フィリングは十分に昇温しており、熱くて官能的に好ましいものとなる。即ち、フィリングの温度が生地内部と同等付近の温度まで上がるようになり、そのため、均一に解凍及び油揚げすることができ、製品の温度が部分ごとにバラつく事態が防止される。そのため、長時間油揚げしなくてもよくなり、揚げすぎにより表皮が真っ黒になったり、また、ガチガチした硬い食感になって品質に影響する事態が防止される。
その結果、油揚げ後の揚げパン類の内部のフィリングを食べたときに熱々で官能的に好ましい温度、具体的には、例えば、50℃以上の温度にすることができるとともに、揚げ直後にサクサクした食感を与えることができる。
また、比較的短時間でも、フィリングの温度を上げることができるので、コンビニエンスストア、ファーストフード、焼き立てパン店等における営業時間中に実施する方法として極めて好ましいものとなる。
尚、本発明で内包フィリングの温度とは、その中心部の温度(芯温)である。

ここで、加湿加熱解凍工程後に蒸らし昇温工程を採らないと、油揚工程を経た後の揚げパン類の内包フィリングは昇温せずに、冷たく、官能的に好ましいものとならない。これに対し、内包フィリングの温度を十分に昇温させようとして長時間加熱すると、油揚げ前に既に焼成パンの表皮が黒く、硬くなってしまい、これをさらに油揚げした揚げパン類はガチガチした食感となってしまう。また、油揚げ後の揚げパン類の品質が安定しない。すなわち、複数の製品間でも、1個の製品の部位間でも、解凍速度が一定でないため解凍状態が不均一であり、このような解凍状態が不均一な焼成パンを油揚げすると、油揚げ後の揚げパン類も油揚げ状態や温度が不均一となり、食感等に影響する。
また、前記加湿加熱解凍工程は、焼成パンを加湿しながら加熱することが必要である。加湿する方法としては、加湿した水分が加熱により、容易に水蒸気化するような方法が望ましく、具体的には、例えば、水を霧状に噴霧することである。これにより、該加熱において、加湿をすることにより、加湿した水分が加熱されて水蒸気となって、焼成パンと接触することになるため、ただ加熱するだけよりも、水蒸気のより大きな熱エネルギーを焼成パンに付与することができるようになる。このため、より短時間の加熱解凍工程でも、その後の焼成パンの内包フィリングの温度を−7℃以上とし易くなる。

そして、必要に応じ、上記加湿加熱解凍工程で、焼成パンを再焼成して加熱する構成としている。加湿しながら再焼成することにより、焼成パンの部分が完全に解凍していなくても、焼成パンを程よい焼き色のものとすることができる。加湿しなければ、なかなか焼き色がつきにくく、長時間焼成するか、または、長時間油揚げする必要があるが、焼き色が黒くなりすぎたり、表皮がガチガチ硬くなったり、油っぽくなったりする。

そしてまた、必要に応じ、上記加湿加熱解凍工程後の焼成パンの内包フィリングの温度を−7℃以上とする構成としている。該温度を−5℃以上とすることが望ましく、−3℃以上とすることがより一層望ましい。該加湿加熱解凍工程における解凍は、後述するとおり、冷凍焼成パンの完全解凍だけでなく、一部の解凍をも含む意味である。
また、必要に応じ、上記加湿加熱解凍工程を、170℃〜200℃の温度条件下で3分〜7分間行なう構成としている。
すなわち、加湿加熱解凍工程後の焼成パンの内包フィリングの温度を−7℃以上とするためには、前記加湿加熱解凍工程は、170℃〜200℃、好ましくは175℃〜185℃の温度、及び3分〜7分間、好ましくは5分30秒〜6分30秒間の時間の条件下で実施することが望ましい。これにより、冷凍焼成パンは完全解凍状態または一部解凍状態となる。一部解凍状態とは、例えば、焼成パンのパン部分が完全解凍直前の凍結状態や、焼成パンのパン部分だけ完全に解凍しているが内包フィリングは完全にまたは一部凍結状態である場合等を意味する。

こうすることにより、過度の加熱を防止することができ、かつ、その後の蒸らし昇温工程を採ることにより、油揚工程を経た後の揚げパン類の内包フィリングは、十分に昇温し、好ましくは50℃以上の温度に上昇し、食べたときに熱々で、官能的に好ましいものとなる。
前記加湿加熱解凍工程を採用することにより、油揚げ後の揚げパン類をよりサクサクした軽い食感とすることができ、さらに、そのサクサク感を数時間維持することができるようになる。

更に、必要に応じ、上記加湿加熱解凍工程における加湿を、該加湿加熱解凍工程の初期段階で行なう構成としている。加湿の方法としては、加熱開始直前及び/または加熱開始直後に一回でまたは複数回、加熱装置内に水を霧状に噴霧するとか、その他の方法で行なうことができるが、加熱開始直後に加熱装置内に水を噴霧する方法が望ましい。具体的には、例えば、加熱開始後30秒間以内に5〜15回瞬間的に水を噴霧するのである。この場合には、加湿した霧状の水分が急速に加熱されて容易に水蒸気となって、焼成パンと接触することになるため、加熱の初期から、ただ加熱するだけよりも、水蒸気のより大きな熱エネルギーを焼成パンに効果的に付与することができるようになる。このため、より一層短時間の加湿加熱解凍工程でも、その後の焼成パンの内包フィリングの温度を−7℃以上とし易くなる。

更にまた、上記加湿加熱解凍工程を、コンベクションオーブンを使用して行なう構成としている。コンベクションオーブンとは、加熱方法として熱風対流式によるものであり、例えば、熱放射式の固定窯と比較して、上記加湿とあいまってより大きな熱エネルギーを焼成パンに効果的に付与する。

そして、必要に応じ、上記蒸らし昇温工程後の焼成パンの内包フィリングの温度を10℃以上とする構成としている。該温度を15℃以上とすることが望ましく、20℃以上とすることがより一層望ましい。
これにより、蒸らし昇温工程における蒸らし昇温は、加熱解凍後の焼成パンが完全に解凍していない場合には、残りの解凍を行なって完全に解凍し、また、解凍後の焼成パンの内包フィリングを昇温させるものである。

また、必要に応じ、上記加湿加熱解凍工程で、焼成パンを天板に載置して行なうとともに、上記蒸らし昇温工程で、該焼成パンを上記天板に載せたまま常温下において放置し、該焼成パンを焼成パンと上記天板の余熱により昇温させる構成としている。
具体的には、例えば、コンビニエンスストア、ファーストフード店、焼き立てパン店等における調理室の通常の温度条件下において、焼成パンをのせて加熱した天板に焼成パンを載せたまま放置することである。こうすることにより、該蒸らし昇温工程において、前記加湿加熱解凍工程によって加熱された該天板の余熱が同じく加熱された焼成パンに伝わり、焼成パン及び内包フィリングの温度の上昇は一層促進する。

更に、必要に応じ、上記蒸らし昇温工程を18℃〜30℃の雰囲気温度条件下で5分以上行なう構成としている。好ましくは20℃〜28℃の温度及び5分間以上の時間の条件下で行なうことが望ましい。蒸らし昇温工程の時間の上限についてはそれほど条件はない。蒸らし昇温工程の時間は6時間以下であれば、焼成パンの表皮が過度に乾燥することなく望ましく、この点では3時間以下であればより望ましい。しかし、これでは時間がかかり過ぎるし、また、焼成パンの温度の上昇は、該蒸らし昇温工程開始後30分以内でピークに達し、該温度はその後下降し、蒸らし昇温工程開始後60分を過ぎると該温度は、ほとんど常温に戻り常温を維持することとなるため、それ以上に長い蒸らし昇温工程は油揚げまでの待機保持以外にはあまり意味がない。したがって、30分間以内で十分である。前者の数時間の蒸らし昇温工程は、油揚げをするだけの状態まで準備した焼成パンを油揚げのときまで待機保持させ、必要時に直ちに油揚げするときに有効であり、これに対し、後者の30分以内の蒸らし昇温工程は、冷凍焼成パンから速やかに油揚げする必要があるときに有効である。このように、蒸らし昇温工程の時間を長・短調整することにより、焼成パンの油揚げのタイミングに合せることができるようになる。

尚、油揚げの方法は、途中で焼成パンを反転させて上部と下部とを交互に油揚げする方法、潜行させて油揚げする方法等どのような方法でもよいが、潜行させて油揚げする方法が望ましい。潜行させて油揚げする方法は作業性でも優位であるし、油揚げ後の揚げパン類の温度は均一に上昇し易くなる。

【発明の実施の形態】
以下、添付図面に基づいて、本発明の実施の形態に係る揚げパン類の製造方法について詳細に説明する。
実施の形態に係る揚げパン類の製造方法は、図1に示すように、フィリングを内包した冷凍焼成パンを解凍して油揚げすることにより揚げパン類を製造する方法であり、冷凍された焼成パンを加湿しながら加熱して解凍する加湿加熱解凍工程(1)と、加湿加熱解凍工程後の焼成パンを常温下において余熱により蒸らして昇温する蒸らし昇温工程(2)と、蒸らし昇温工程後に解凍された焼成パンを油揚げする油揚工程(3)とを備えている。以下、各工程について説明する。

(1)加湿加熱解凍工程
