【発明の属する技術分野】
本発明は、被帯電体を帯電する帯電装置に関する。より詳しくは、被帯電体に帯電部材を接触させて被帯電体の表面を帯電する接触タイプの帯電装置(接触帯電装置)に関する。

【従来の技術】
従来、接触帯電装置は、像担持体等の被帯電体に、ローラ型(帯電ローラ)、ファーブラシ型、磁気ブラシ型、ブレード型等の導電性の帯電部材(接触帯電部材・接触帯電器)を接触させ、この接触帯電部材に所定の帯電バイアスを印加して被帯電体面を所定の極性・電位に帯電させるものである。

これらの帯電装置を接触帯電装置と一括りに表現しているが、その帯電機構(帯電のメカニズム、帯電原理)の観点では個々の装置は大きく異なっている。接触帯電の帯電機構には、(1)放電帯電機構と、(2)直接注入帯電機構が存在する。いずれの帯電機構による帯電装置であるかにより帯電装置の特徴も決まってくる。放電帯電機構と直接注入帯電機構の各々の原理とその特徴を述べる。

(1)放電帯電機構
接触帯電部材と被帯電体との隙間に生じる放電現象による放電生成物で被帯電体の表面が帯電する機構である。

放電帯電系は接触帯電部材と被帯電体に一定の放電しきい値を有するため、図6のA(従来のローラ帯電装置)に示すように被帯電体電位より大きな電圧を接触帯電部材に印加する必要がある。また、コロナ帯電器に比べれば発生量は格段に少ないが、原理的に放電生成物を生じる。

放電による接触帯電部材として導電ローラ(帯電ローラ)を用いたローラ帯電方式(ローラ帯電装置)が放電の安定性という点で好ましく、広く用いられている。この放電用帯電ローラは、導電あるいは中抵抗のゴム材あるいは発泡体を基層としてローラ状に形成した上に、その表面が高抵抗層で作製される。この構成において、放電現象はローラと被帯電体の接触部から少し離れた数十μmの隙間で起きる。従って、放電現象を安定化するために、ローラ表面にある層(以下、表面層という)は平坦で、表面の平均粗さRaでサブμm以下であり、ローラ硬度も高い表面を有している。また、放電によるローラ帯電は印加電圧が高く、ピンホール(被帯電体膜の損傷による基盤の露出)があると、その周辺にまで電圧降下が及び帯電不良を生じる。従って、表面層の表面抵抗は1011Ω以上にすることで電圧降下を防止している。

(2)直接注入帯電機構
直接注入帯電とは、接触帯電部材と被帯電体との分子レベルでの接触により、直接に電荷の授受をすることにより被帯電体の表面を帯電(充電)する帯電機構である。直接帯電あるいは注入帯電とも称される。

本帯電機構においては、接触帯電部材と被帯電体の電位差は数V〜数十V程度である。その帯電特性を図6のB(磁気ブラシ帯電装置)に示す。帯電電位は印加電圧と等しく、放電を生じる電圧差もない。また、帯電に必要な電圧は低く抑えられる。

上記のように帯電の機構として、この直接帯電系はイオンの発生を伴わないため放電生成物による弊害は生じない。つまり、環境安全、部材劣化、低電力の点で優れた帯電方式である。

次に直接注入帯電機構による帯電装置について記述する。

直接帯電機構において、帯電性能を決める重要なファクターとなるのが接触帯電部材と被帯電体との接触性である。ここで言う接触性とは、被帯電体が帯電装置を通過する間にいかに多くの面に接触帯電部材がミクロ的に接触できるかという性能を意味している。そのために、接触帯電部材には緻密な表面構造と柔軟に接触できる弾性を兼ね備えた表面が要求される。

直接注入帯電装置に用いる接触帯電部材の形態としては、放電用帯電ローラ等による試みも行われてきたが、放電用帯電ローラでは直接注入帯電は不可能であった。前述のような高硬度で平滑な表面構造では外観上被帯電体と密着しているように見えるが、電荷注入に必要な分子レベルでのミクロな接触性という意味ではほとんど接触していないからである。

現在、提案されている直接注入帯電方式としては、粒子を媒介とする粒子帯電がある。

(3)粒子帯電
接触密度の向上を考えると、導電粒子を使った帯電方式(粒子帯電)が有利である。この時用いる導電性粒子を「帯電粒子」と称する。帯電粒子の例としては導電磁性粒子が挙げられ、マグネットにより磁気ブラシ帯電部材を形成した例が提案されている。

また、粒子帯電はトナーリサイクルシステムに適している。即ち、トナーリサイクルプロセスとは、転写方式の画像記録装置において廃トナー(転写残トナー)を再度画像形成に使うことにより、トナーを有効活用するとともに、クリーナ容器スペースをなくして装置の小型化を実現する、優れた構成である。

転写残トナーを接触帯電部材に一度取り込み再利用できる状態(本来のトナーの電荷量)にして像担持体を介して現像装置に戻すことにより再度現像に使う、あるいは、不要なら回収することにより、トナーリサイクルが可能となっている。ここで用いる帯電装置には、像担持体を帯電することのほかに、転写残トナーの回収とトナーの再帯電が必要になる。

以上のような観点から磁気ブラシのトナーリサイクル適正について考えてみる。
磁気ブラシはそれ自身が粒子により構成され自由度をもって動けることと、比表面積が大きいという特徴を持つ。従って、粒子帯電においては、転写残トナーを像担持体上から回収する、更に取り込んだトナーの電荷を適正にするなど、トナーリサイクルには必須となる機能を有利に実現することが可能となる。

更に、帯電粒子において、磁気ブラシを発展させた帯電器として、導電性粒子を弾性ローラに担持して構成される帯電粒子も提案されている。

例えば、導電性粒子を有する帯電部材により被帯電体の表面を帯電する帯電方法が特開平10−307454号公報に開示されている。

導電性粒子による粒子帯電は、帯電性能の点で磁気ブラシを上回っているものの、被帯電体の磨耗は多く、被帯電体寿命と帯電性能を兼ね備えた更に長寿命の帯電システムが望まれている。

【発明が解決しようとする課題】
前述の導電性粒子による粒子帯電において、粒子担持体としての導電弾性部材表面のセル径を一定範囲に調節することが必要となる。導電性粒子より大きなセル構造であるとともに画像形成単位より小さいことが望ましい。一方、被帯電体である感光ドラム表面の磨耗については、弾性担持体の硬度を減らし、より均一で低接触圧なニップ構成をつくることにより磨耗量を低減できる。

しかしながら、ローラのセル径を小さくするほど、硬度は高くなるという関係になる。それぞれに理想的なセル条件と、ニップ条件は得にくいというのが現状である。

【発明の実施の形態】
<実施形態1>
図lは本発明に従う帯電装置を用いた画像記録装置の概略構成図である。この画像記録装置は、転写式電子写真プロセス利用、直接注入帯電方式のレーザプリンタである。

(1)画像記録装置の全体的な概略構成
1は像担持体であり、本例ではφ30mmの回転ドラム型の負極性OPC感光体(ネガ感光体、以下、感光ドラムと記す)である。この感光ドラム1は矢印の時計方向に周速度94mm/sec(=プロセススピードPS、印字速度)の一定速度をもって回転駆動される。

上記の感光ドラム1についてはさらに別項で詳述する。

使用される帯電装置2は本発明に従う粒子帯電タイプの接触帯電装置である。この帯電装置は、接触帯電部材としての帯電ローラ2Aと、該帯電ローラに対する帯電バイアス印加電源S1と、該帯電ローラ2Aに対する帯電粒子供給器3を有する。

帯電ローラ2Aは、芯金2aと、この芯金2aの外周りに同心一体にローラ状に形成した弾性・中抵抗層2bと2cからなり、更に、弾性・中抵抗層2cの外周面に帯電粒子(導電性粒子)mを担持させて構成される。この帯電ローラ2Aは感光ドラム1に所定の侵入量をもって押圧当接させて、所定幅の帯電接触部nを形成させている。帯電ローラ2Aに担持させた帯電粒子mが帯電接触部nにおいて感光ドラム1面に接触する。

感光ドラム1に対する帯電ローラ2Aの相対速度差は、帯電ローラ2Aと逆方向(感光ドラム1の回転に順回転方向)に周速度を異ならせて回転駆動させることでも持たせることができる。ただ、直接注入帯電の帯電性は感光ドラム1の周速と帯電ローラ2Aの周速の比に依存するため、帯電ローラ2Aを感光ドラム1と同じ方向に回転駆動させる方が回転数の点で有利であるとともに、粒子の保持性の点でも、この構成にすることが好ましい。

画像記録装置の画像記録時には該帯電ローラ2Aの芯金2aに帯電バイアス印加電源S1から所定の帯電バイアスが印加される。

これにより、感光ドラム1の周面が直接注入帯電方式で所定の極性・電位に一様に接触帯電処理される。本例では帯電ローラ2Aの芯金2aに帯電バイアス印加電源Slから−600Vの帯電バイアスを印加して、感光ドラム1面にその印加帯電バイアスとほぼ同じ帯電電位を得た。

帯電ローラ2Aの外周面に塗布されている帯電粒子mは、帯電ローラ2Aによる感光ドラム1の帯電とともに感光ドラム1の表面に付着して持ち去られる。従って、それを補うために帯電ローラ2Aに対する帯電粒子供給器3を必要とする。帯電粒子供給器3による帯電ローラ2Aに対する帯電粒子mの塗布は、帯電粒子供給器3のハウジング容器3a内に蓄えられた帯電粒子mを攪拌羽根3bにより攪拌し帯電ローラ2Aの外周面に供給して行われる。そして、目標の塗布量に応じて過剰となる帯電粒子mをファーブラシ3cに掻き取らせて適正量の帯電粒子塗布を行う。帯電粒子塗布量の制御はファーブラシ3cの回転数制御により随時調整可能である。

5は現像装置である。回転感光ドラムl面の静電潜像はこの現像装置5により現像部位aにてトナー画像として現像される。トナーtはネガトナーを使用し、反転現像により露光部を現像して感光ドラム上にトナー画像を形成する。現像装置5についてはさらに別項で詳述する。

6は接触転写手投としての中抵抗の転写ローラであり、感光ドラム1に圧接させて転写ニップ部bを形成させてある。この転写ニップ部bに不図示の給紙部から所定のタイミングで被記録体としての転写材Pが給紙され、かつ転写ローラ6に転写バイアス印加電源S3から所定の転写バイアス電圧が印加されることで、感光ドラム1側のトナー像が転写ニップ部bに給紙された転写材Pの表面に順次に転写されていく。

(2)感光ドラム1
図2は感光ドラム(電子写真感光体)1の層構成の模式図である。(a)は電荷注入層付きの感光ドラム1a、(b)は電荷注入層のない感光ドラム1bの層構成の模式図である。

(b)の電荷注入層のない感光ドラム1bは、アルミドラム基体(Alドラム基体)11上に、下引き層12、電荷発生層14、電荷輸送層15の順に重ねて塗工された一般的な有機感光体ドラムである。

(a)の電荷注入層付きの感光ドラム1aは、上記の感光体1bに、さらに電荷注入層16を塗布することにより、帯電性能を向上したものである。

電荷注入層16は、バインダーとしての光硬化型のアクリル樹脂に、導電性粒子(導電フィラー)としてのSnO2超微粒子16a(直径が約0.03μm)、重合開始剤等を混合分散し、塗工後、光硬化法により膜形成したものである。

また、帯電性能の観点から表面層の抵抗は重要なファクターとなる。直接注入帯電方式においては、被帯電体側の抵抗を下げることで、一つの注入ポイント(接触ポイント)あたり、帯電できる被帯電体の表面の面積が広くなると考えられる。従って、帯電ローラが同じ接触状態であっても、被帯電体の表面の抵抗が低い場合、効率よく電荷の授受が可能となる。一方、感光体として用いる場合には静電潜像を一定時間保持する必要があるため、電荷注入層16の体積抵抗としては1×109〜1×1014Ω・cmの範囲が適当である。また、(b)の電荷注入層16を用いていない感光ドラム1bの場合でも、例えば電荷輸送層15が上記抵抗範囲に或る場合は同等の効果が得られる。さらに、表面層の体積抵抗が約1013Ω・cmであるアモルファスシリコン感光体等を用いても同様な効果が得られる。

本例に用いた感光ドラム1a及び感光ドラム1bの表面層の体積抵抗は各々1012Ω・cmと、1014Ω・cm以上であった。

(3)帯電ローラ2A
本例における接触帯電部材としての帯電ローラ2Aは、前記したように、芯金2aと、この芯金2aの外周りに同心一体となるようローラ状に形成した弾性・中抵抗層2b、2cからなる。そして、この帯電ローラ2Aの弾性・中抵抗層2cの外周面に帯電粒子(導電性粒子)mを担持させている。

弾性・中抵抗層2bは樹脂(例えばウレタン)やゴム材(例えば、EPDM)、導電性粒子(例えばカーボンブラック)、硫化剤(例えば硫黄、やメルカプロベンゾチアゾール等加硫促進剤)、発泡剤(例えばアゾジカルボンアミド)等により処方され、芯金2aの上にローラ状に形成した。弾性・中抵抗層は、2層から構成され、下層となる2b層は、硬度を優先的に処方した抵抗層であり、発泡径を大きめに設定する。また、上層となる2c層は、発泡径を優先的に処方し、担持する導電粒子粒径にたいし十分大きく被帯電体潜像解像度より小さく設定する必要がある。その後、2c層表面を研磨した所望の外形と表面のセル構造を露出させた。2b及び2c層の組成は、例えばEPDMゴム100質量部に対し、酸化亜鉛5質量部、ステアリン酸2質量部、カーボンブラック60質量部、硫黄2質量部、アゾジカルボンアミド等発泡剤5〜30質量部、その他、パラフィン系オイル55質量部、メルカプロベンゾチアゾール等加硫促進剤を1〜10質量部である。

本発明における接触帯電部材としての帯電ローラ2Aは一般的に用いられる放電用の帯電ローラに対し以下の点で特に異なる。

1. 表面層に高密度の帯電粒子mを担持するための表面構造や粗さ特性
2. 直接注入帯電に必要な抵抗特性(体積抵抗、表面抵抗)
(3)−1 表面構造及び粗さ特性
従来、放電によるローラ表面は平坦であり、表面の平均粗さRaでサブμm以下であり、ローラ硬度も高い。放電を用いた帯電において、ローラと被帯電体の接触部から少し離れた数十μmの隙間で放電現象が起きる。ローラ及び被帯電体の表面に凹凸が存在する場合、部分的に電界強度が異なるため放電現象が不安定になり、帯電ムラを生じる。従って、従来の帯電ローラは平坦で高硬度な表面を必要とする。

ではなぜ放電用帯電ローラでは注入帯電できないのかを考察する。それは、前述のような表面構造では外観上ドラムと密着しているように見えるが、電荷注入に必要な分子レベルでのミクロな接触性という意味ではほとんど接触していないからである。

一方、本発明における接触帯電部材としての帯電ローラ2Aは帯電粒子mを高密度に担持する必要性からある程度の粗さが要求される。平均粗さRaにして1μmから500μmが好ましい。

1μmよりも小さいと帯電粒子mを担持するための表面積が不足するとともに、絶縁物(たとえばトナー)などがローラ表面層に付着した場合、その周辺がドラムに接触できなくなり、帯電性能が低下する。

また、粒子の保持能力について考慮した場合、用いる帯電粒子の粒子径より大きな粗さを持つことが好ましい。

逆に500μmよりも大きいと、ローラ表面の凹凸が被帯電体の面内帯電均一性を低下させることになる。本例におけるRaは50μmであった。

平均粗さRaの測定には、キーエンス社製表面形状測定顕微鏡VF−7500、VF7510を用い、対物レンズとして250倍から1250倍のものを用い、非接触にてローラ表面の形状及びRaの測定を行った。

(3)−2 抵抗特性
従来の放電を用いる帯電ローラは芯金に低抵抗の基層を形成した後、表面を高抵抗層で被覆している。放電によるローラ帯電は印加電圧が高く、ピンホール(膜の損傷による基盤の露出)があると、その周辺にまで電圧降下が及び、帯電不良を生じる。従って、1011Ω以上にする必要がある。

一方、本発明の直接注入帯電方式においては、低電圧による帯電を可能とするため接触帯電部材の表面層を高抵抗にする必要がなく、ローラを単層で構成することができる。むしろ、直接注入帯電において帯電ローラ2Aの表面抵抗で104〜1010Ωであることが必要である。

1010Ωよりも大きくなると、ローラ表面に大きな電位差を生じるため帯電粒子に吐き出しバイアスが作用し、帯電粒子が吐き出されやすくなる。また、帯電面内の均一性が低下し、ローラの摺擦によるムラが中間調画像にスジ状となって現れ、画像品位の低下が見られる。

一方、104Ωよりも小さい場合は、注入帯電であってもドラムピンホールによる周辺の電圧降下を生じる。

さらに、体積抵抗については、104〜107Ω・cmの範囲であることが好ましい。104Ω・cmよりも小さい場合は、ピンホールリークによる電源の電圧降下を生じやすくなる。一方、107Ω・cmよりも大きい場合は、帯電に必要な電流が確保できなくなり、帯電電圧が低下する。

本実施例に用いた帯電ローラ2Aの表面抵抗及び体積抵抗は、それぞれ107Ω及び106Ω・cmであった。

帯電ローラ2Aの抵抗測定は以下の手順で行った。測定時の構成について概略図を図3に示す。ローラ抵抗は、帯電ローラ2Aの芯金2aに総圧9.8N(1kgf)の加重がかかるよう外径30mmの絶縁体ドラム93に電極を施し測定した。電極は主電極92の周りにガード電極91を配し、図3の(a)、(b)に示す配線図にて測定を行った。主電極92とガード電極91間の距離はおよそ弾性・中抵抗層2bの厚さ程度に調整し、主電極92はガード電極91に対し十分な幅を確保した。測定は主電極92に印加電源S4から+100Vを印加し電流計Av及びAsに流れる電流を測定し、それぞれ体積抵抗、表面抵抗を測定した。

以上述べてきたように本発明における接触帯電部材としての帯電ローラについては、
1. 表面層に高密度の帯電粒子を担持するために表面構造粗さ特性
2. 直接帯電に必要な抵抗特性(体積抵抗、表面抵抗)

(3)−3 ローラ硬度
直接注入帯電方式において、接触帯電部材は柔軟な電極として機能することが重要である。

本帯電装置においては、帯電ローラ2Aの弾性・中抵抗層2bの弾性特性を調整して達成している。アスカーC硬度で10度から50度が好ましい範囲である。

高すぎると、必要な侵入量が得られず、被帯電体との間に帯電接触部nを確保できないため帯電性能が低下する。また、物質の分子レベルの接触性が得られないため異物の混入などによりその周辺への接触が妨げられる。

本発明では、粒子帯電における帯電粒子mの粒径を小径化することにより帯電性能を向上するものであるが、帯電粒子mの感光ドラム1ヘの脱落は顕著になる。帯電ローラ2A上に帯電粒子mを保持し得る力は弱い付着力であるので、多くの粒子を供給しても、粒子を拘束することは困難であり、感光ドラム1に脱落して、その後の現像工程や転写紙上への画像不良の影響を抑える。従って、理想的には帯電ローラ表面層に一層均一に塗布することが望ましいが、実際のところは、担持量を調整することにより、帯電性を確保するとともに付着する粒子を弊害のないレベルで減らすことが可能となる。

本実施形態においてはトナーリサイクル構成であるため、実施形態1に比べ多くのトナーが帯電ローラの表面を汚染する。トナーは摩擦帯電による電荷を表面に維持するため抵抗値としては1013Ω・cm以上の抵抗を有する。従って、帯電ローラ2Aがトナーにより汚染されると、帯電ローラ2A上に担持している粒子抵抗が増加し帯電性能が低下する。たとえ、帯電粒子の抵抗が低くとも、トナーの混入により担持している粉体の抵抗は上昇し帯電性に障害を生じる。従って、帯電粒子担持量が実施形態1に準ずる担持量/Raで0.005から1、好ましくは0.02から0.3mg/cm2/μmであっても、その成分に多くのトナーが含まれていることがあり、当然帯電性能は低下する。この場合、担持粒子の抵抗が上昇しその状況を捉えることができる。つまり、実使用状態において、帯電ローラ2Aに担持している粒子(トナーや紙粉などの混入物も含む)を前記した方法で抵抗測定を行い、その値は通常10−1〜1012Ω・cmであり、好ましくは10−1〜1010Ω・cmである。
