【発明が解決しようとする課題】
上記特許文献が示す通り、消臭、抗菌、防黴、防虫、防ダニ等の機能性薬剤は、パイル、一次基布、バッキング樹脂の何れかに付与してカーペットに適用されている。しかし、機能性薬剤をパイルに付与するときは、パイルの色彩と風合いが損なわれるだけでなく、それが人体無害と雖も完全に人体無害とは断定し難い。機能性薬剤を一次基布に付与するときは、それが一次基布の物性低下を招かないとしても、タフテイング過程でニードルやパイル糸に擦られて一次基布が激しく振動し、機能性薬剤が一次基布から脱落し易く、それがニードルやルーパー、ナイフ等に付着してタフテッド機の腐食を招く。機能性薬剤をバッキング樹脂組成物に配合するときは、そのバッキング樹脂組成物の物性品質や貯蔵安定性が損なわれ、機能性薬剤自体もバッキング樹脂組成物に包まれて機能を発揮し難く、そのバッキング樹脂組成物への配合量を増やせばバッキング樹脂組成物の物性品質や貯蔵安定性が大きく損なわれ、又、コストアップを招く。

【課題を解決するための手段】
本発明に係るタイルカーペットは、一次基布11にパイル糸を差し込んでパイル12を植設したタフテッドパイル布帛13の裏面に介在するパイル糸のバックステッチ14に機能性薬剤成分を溶解した機能性処理液を含浸付与し、そのバックステッチ14が介在するタフテッドパイル布帛13の裏面に非透湿性の裏打層15を積層して成ることを第1の特徴とする。

【発明の実施の形態】
本発明において、機能性薬剤とは、消臭、抗菌、防黴、防虫、防ダニの何れかの機能を有する化学物質を意味し、それには従来技術に示される前記公知の機能性薬剤が含まれる。本発明において、消臭機能を有する化学物質、抗菌機能を有する化学物質、防黴機能を有する化学物質、防虫機能を有する化学物質、および、防ダニ機能を有する化学物質を「機能性薬剤」と総称するのは、前記公知の機能性薬剤の中で消臭機能を有するものの多くが同時に抗菌、防黴、防虫、防ダニの何れか機能を有し、又、抗菌機能を有するものの多くが同時に防黴、防虫、防ダニの何れか機能を有し、或いは又、防黴機能を有するものの多くが同時に防虫防ダニ機能を有するなど、消臭、抗菌、防黴、防虫、防ダニの何れか一つの機能を有するものはなく、多くの場合、消臭、抗菌、防黴、防虫、防ダニの何れの機能をも兼ね備えており、消臭、抗菌、防黴、防虫、防ダニ機能の中の何れか1つの機能を発揮するものとして特定し得ないことによる。

好ましい機能性薬剤は、それを水溶液と調製することが出来るものであり、好ましくは、酸化亜鉛と硫酸亜鉛の何れかを必須成分として調製する。酸化亜鉛はそれ自体非水溶性であるため、酸化亜鉛を酸性水溶液、アルカリ性水溶液またはアンモニア水溶液、好ましくはアンモニア水溶液に溶解し、又は、酸化亜鉛を粒径がナノミクロン(nμ)単位の微粒子、つまり粒径が1ミクロン(1μm)以下の微粒子に調製して使用する。機能性薬剤としては、酸化亜鉛、硫酸第1鉄、硫酸マグネシウム、硫酸ナトリウム、および、エチレンジアシン四酢酸2ナトリウムを主成分とするものが南姜エフニカ株式会社より「エフニカPM−W」との品名をもって公知であり、実用試験の結果、消臭効果の持続性の点で好適なものして、その使用が推奨される。

本発明において、機能性薬剤を水溶液としてバックステッチ14に適用するのは、それがタフテイング過程で脱落したりタフテッド機の腐食すると言った不都合を招くことがなく、又、タイルカーペットの表面のパイルの外観や風合いおよびバッキング樹脂組成物の物性品質を損なうこともなく、そして又、バックステッチ14が20dtex以下の細い繊維による多孔質構造を成していることからして機能性薬剤を吸収保持し易く、又、バックステッチ14の繊維が一次基布11を貫通してパイルの根元16へと連続していることからして機能性薬剤と外気が触れ合い易く、その外気が触れ合う部分が一次基布11を貫通したパイルの根元16と言う極く限られた部分なので成分の徐放効果が生じて機能性が持続する等の理由による。

機能性処理液には浸透剤を配合してもよいが、バインダー樹脂の配合は、バックステッチ内部14への機能性処理液の浸透の妨げとなるので極力控える。しかし、タフテッドパイル布帛によっては、機能性処理液を吸収し易く、それがパイル面にまで滲み出し易い場合もある。そのような場合には、ポリビニルアルコール、メチルセルロース、カルボキシル・メチルセルロース等の水溶液樹脂をバインダーとしてではなく粘度調製剤として機能性処理液に添加し、その浸透性を抑える。又、そのような場合でも、樹脂成分の配合は極力控え、機能性処理液の成分濃度や塗布方法によって塗布吸着量を加減する。機能性処理液の成分濃度は10〜40%とし、バックステッチ14への機能性処理液の塗布量は50〜150gf/m2 とし、バックステッチ14への機能性薬剤(純成分)の吸着量が概して10〜50gf/m2 になるようにするとよい。

【発明の効果】
本発明によると、機能性薬剤が、パイル層12にも裏打層15にも介在せず、一次基布11と裏打層15に挟まれたバックステッチ14に介在するので、パイル層12や裏打層15の外観と物性の何れの品質特性をも阻害せず、常法によって通常品と同等の機能性タイルカーペットを得ることが出来る。

そのバックステッチ14が20dtex以下の細い繊維による多孔質構造を成しており、その多孔質構造を成しているバックステッチ14に機能性薬剤が水溶液に調製されて付与され、バックステッチ内部に細かく均一に分散し、そのバックステッチ内部の繊維表面に皮膜を形成するように付着する。一方、その後に積層される裏打層が高粘度の樹脂組成物に成るのでバックステッチ内部14に浸入することがなく、従って、機能性薬剤が裏打層の樹脂組成物に包み込まれることもない。そして、バックステッチ14の繊維が一次基布11を貫通してパイルの根元16へと連続しているので、バックステッチ内部に細かく均一に分散している機能性薬剤が、そのパイルの根元16へと連続している繊維を介して外気が触れ合い易く、その外気が触れ合う部分が一次基布11を貫通したパイルの根元16と言う極く限られた部分なので、機能性薬剤の徐放効果が生じ、その機能性が持続する。
