【発明の属する技術分野】
本発明は、電極工具と被加工物とを電解液を介して対向配置した状態で通電することによって被加工物の電解加工を行うようにした電解加工方法並びに動圧軸受装置の製造方法及びそれにより製造された動圧軸受装置に関する。

【従来の技術】
電解加工は、電解溶出を被加工物の所要の部位に集中することによって行われるものであるが、例えば図11に示されているような電解加工装置が従来から知られている。同図に示されている電解加工装置では、ベース1上に絶縁物2を介して設置された治具3に被加工物4が載置されているとともに、当該被加工物4に近接するようにして電極工具5が対向配置されている。そして、上記被加工物4が、図示を省略した電解加工用電源の正極(+極)側に接続され、電極工具5が負極(−)側に接続されている。

一方、外部側に蓄えられた電解液6は、電解液供給手段としてのポンプ7によりフィルター8を介して上記電極工具5と被加工物4との間の隙間に供給され、電極工具5と被加工物4との間に電解液6を流動させながら両者間に通電が行われる。それによって被加工物4が電気化学的に溶出していき、被加工物4の電解加工が行われるようになっている。

このとき、上記電極工具5には送り装置10が付設されており、被加工物4における加工の進行に伴い電極工具5が被加工物4側に送り込まれていくことによって両者間に所定の加工間隙(平衡間隙)が維持され、結果的に、電極工具5の形状を反転した形状が被加工物4に形成されるようになっている。電解加工によって発生した気体は、ファン11によって外部に排気される。また、ジュール熱により昇温された電解液中には種々の電解生成物が含まれることとなるが、使用済みの電解液12は、フィルター濾過機13を通して清浄化された後、再び上述した電極工具5と被加工物4との間に供給されるようになっている。

【発明が解決しようとする課題】
しかしながら、このような一般の電解加工方法を用いて量産加工を行う工程には、以下のような問題がある。
▲1▼ 電極工具の幅に対して、被加工物の加工幅が大きくなる傾向があり、しかもその加工幅にバラツキを生じやすい。
▲2▼ 加工幅のバラツキを小さくするために、電極工具と被加工物との間の隙間を小さくしていくと、電解液中に存在する被加工物からの電解生成物などの各種パーティクルによって液詰まりを発生しやすくなり、加工不良を招来することが多くなる。
▲3▼ 同様に、電極工具と被加工物との間の隙間を小さくすると、電解液の流動が良好でなくなることから、加工途中で電解液に劣化を生じやくすなり、電解液の入り口側の加工量が深く、出口側に行くに従って加工深さが徐々に浅くなってしまう。
▲4▼ 電解液や電解生成物の一部が被加工物に付着しやすい。

例えば、潤滑流体の動圧を利用した動圧軸受装置における動圧発生用溝の溝加工に電解加工を用いた場合には、動圧特性に大きな影響を与える動圧発生用溝の溝形状が必要な精度で得られなくなり、良好な動圧特性が得られなくなってしまうとともに生産性低下の原因にもなる。特に、動圧発生用溝を形成する軸受部材等の被加工物として、リン青銅からなる素材を採用した場合には、リン青銅が非常にイオン化し易い両性金属であることから、動圧発生用溝を構成している凹凸部の特に角部に対する溶解が過度に促進されてしまい、凸部外表面から凹部両側壁面にかけての部位などが過加工状態となって、溝形状が予定の形状に正確に加工されなくなってしまうことが多い。

また、加工後の製品に電解生成物や電解液が付着したままになった場合には、動圧軸受装置により支持される回転体の種類、例えばハードディスク駆動装置(HDD)などにおいては、化学的なコンタミとなって使用不可能状態に至るおそれもある。

そこで、本発明は、簡易な構成で、被加工物を高精度かつ効率的に加工することができるようにした電解加工方法および動圧軸受用溝の製造方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために本発明の請求項1にかかる電解加工方法では、被加工物としてリン青銅材料からなる素材を採用し、凹部の形状に対応した連通孔パターンを貫通形成したマスキング部材を、上記リン青銅素材からなる被加工物の被加工表面上に密着させ、上記マスキング部材と前記電極工具との間の隙間に前記電解液を供給して、上記マスキング部材の連通孔パターンの内部に電解液を入り込ませるように流動させることによって前記凹部の電解加工を行うようにしている。
このような構成を有する請求項1にかかる電解加工方法によれば、被加工物に対して供給された電解液が、当該被加工物に密着させられたマスキング部材の連通孔パターン内にのみ流動させられることとなって、被加工物として高イオン化性を有するリン青銅を用いた場合であっても、凹部の開口縁部から連続する凸部の外表面に対するマスキング作用によって当該凸部の外表面への電解加工が確実に阻止される。また、被加工物と電極工具との間の隙間を広げることによって、電解液の流動性を向上させることが可能となり、マスキング部材の連通孔パターンに対応した形状の凹部が被加工物に対して高精度に形成されるようになっている。

また、本発明の請求項2にかかる電解加工方法では、上記請求項1におけるマスキング部材が、フッ素変性された可撓性を有する絶縁性部材を金属部材の少なくとも表面部分に設けられたものからなり、さらに本発明の請求項3にかかる電解加工方法では、上記請求項1におけるマスキング部材が、可撓性を有する絶縁性のプラスチック材料から形成されている。
このような構成を有する請求項2または請求項3にかかる電解加工方法によれば、可撓性を有するマスキング部材が、凹部に連続している凸部の外表面に沿って撓むようにして確実に密着することとなり、特に凹部の開口縁部分に対するマスキング部材の良好な密着性から、上記凸部の外表面に対する電解加工が確実に防止され、当該凸部の外表面の形状が確実に確保されるとともに、凹部の開口縁部から底壁面側に向かって延出する両側壁面に対する電解加工が良好に行われるようになっている。
そして、このような本発明にかかる作用は、請求項2記載の絶縁性のフッ素変性材料、または請求項3記載のプラスチック材料からなるマスキング部材によって確実に得られることとなる。

さらにまた、本発明の請求項4にかかる電解加工方法では、上記請求項1における電解液として界面活性剤との混合液が用いられていることから、被加工物から溶出した電解生成物などの各種パーティクルが、電解液中の界面活性剤に吸収されて電解液の円滑な流動が確保されるようになっている。

このような構成を有する請求項9または請求項10にかかる動圧軸受装置の製造方法によれば、可撓性を有するマスキング部材が、動圧発生用溝に連続している凸部の外表面に沿って撓むようにして確実に密着することとなり、特に動圧発生用溝の開口縁部分に対するマスキング部材の良好な密着性から、上記凸部の外表面に対する電解加工が確実に防止され、当該凸部の外表面の形状が確実に確保されるとともに、動圧発生用溝の開口縁部から底壁面側に向かって延出する両側壁面に対する電解加工が良好に行われるようになっている。
そして、このような本発明にかかる作用は、請求項9記載の絶縁性のフッ素変性材料、または請求項10記載のプラスチック材料からなるマスキング部材によって確実に得られることとなる。

このような構成を有する請求項15にかかる動圧軸受装置の製造方法によれば、動圧発生用溝の開口縁部の角部が面取り状態に形成されることとなり、回転の起動・停止時等に相手方の部材が角部に接触した場合でも、その面取りされた角部における接触摩耗が低減されて、動圧軸受装置の寿命の短縮化が防止されるようになっている。

【発明の実施の形態】
以下、本発明の実施の形態を図面に基づいて詳細に説明するが、それに先立って、まず本発明にかかる動圧軸受装置を採用した一例としてのハードディスク駆動装置(HDD)の概要を説明しておくこととする。

図8に示されている軸回転型のHDD駆動装置の全体は、固定部材としてのステータ組20と、そのステータ組20に対して図示上側から組み付けられた回転部材としてのロータ組30とから構成されている。そのうちステータ組20は、図示を省略した固定基台側にネジ止めされる固定フレーム21を有している。この固定フレーム21は、軽量化を図るためにアルミ系金属材料から形成されているが、当該固定フレーム21の略中央部分に立設するようにして形成された環状の軸受ホルダー22の内周面側には、中空円筒状に形成された動圧軸受部材としての軸受スリーブ23が、圧入または焼嵌めによって上記軸受ホルダー22に接合されている。この軸受スリーブ23は、小径の孔加工等を容易化するために銅系材料、特に本実施形態ではリン青銅から形成されている。

また、前記軸受ホルダー22の外周側取付面には、電磁鋼板の積層体からなるステータコア24が嵌着されているとともに、そのステータコア24に設けられた各突極部には、駆動コイル25がそれぞれ巻回されている。

さらに、上記動圧軸受部材としての軸受スリーブ23に設けられた中心孔内には、上述したロータ組30を構成する回転軸31が回転自在に挿入されている。すなわち、上述した軸受スリーブ23の内周壁部に形成された動圧面は、上記回転軸31の外周面に形成された動圧面に対して半径方向に近接して対向するように配置されており、それら両動圧面どうしの微少な対向隙間を含む軸受空間に、軸方向に適宜の間隔をあけて2箇所のラジアル動圧軸受部RB,RBが構成されている。より詳細には、上記ラジアル動圧軸受部RBにおける軸受スリーブ23側の動圧面と、回転軸31側の動圧面とは、数μmの微少対向隙間を介して周状に対向配置されており、その微少対向隙間を含む軸受空間内に、潤滑オイルや磁性流体等の潤滑流体が軸線方向に連続するように注入されている。

さらにまた、上記軸受スリーブ23および回転軸31の両動圧面の少なくとも一方側には、例えばへリングボーン形状からなるラジアル動圧発生用溝が、軸線方向に2ブロックに分けられて環状に凹設されており、回転時に、当該ラジアル動圧発生用溝のポンピング作用により図示を省略した潤滑流体が加圧されて動圧を生じ、その潤滑流体の動圧によって、上記回転軸31とともに後述する回転ハブ22が、上記軸受スリーブ23に対してラジアル方向に非接触状態で軸支持される構成になされている。

一方、上記回転軸31とともにロータ組30を構成している回転ハブ32は、アルミ材やステンレス材等からなる略カップ状の部材から構成されており、当該回転ハブ32の中心部分に貫通形成された接合穴32aが、上記回転軸31の図示上端部分に対して圧入または焼嵌めによって一体的に接合されている。この回転ハブ32は、図示を省略した磁気ディスク等の記録媒体ディスクを外周部に搭載する略円筒状の胴部32bを有しているとともに、その胴部32bから半径方向外方に張り出して記録媒体ディスクを軸線方向に支持するディスク載置部32cを備えており、図示上方側から被せるように螺子止めされたクランパ(図示省略)による図示上方側からの押圧力によって、上記記録媒体ディスクの固定が行われるようになっている。

また、上記回転ハブ32の胴部32bの内周壁面側には、環状の磁性部材からなるヨーク32dを介して環状駆動マグネット32eが取り付けられている。この環状駆動マグネット32eの内周面は、前述したステータコア24における各突極部の外周側の端面に対して環状に近接対向するように配置されているとともに、当該環状駆動マグネット32eの軸方向下端面は、上述した固定フレーム21側に取り付けられた磁気吸引板26と軸方向に対面する位置関係になされており、これら両部材32e,26どうしの間の磁気的吸引力によって、上述した回転ハブ32の全体が軸方向に磁気的に引き付けられ、安定的な回転状態が得られる構成になされている。

さらに、前記軸受スリーブ23の図示下端側に設けられた開口部は、カバー23aにより閉塞されており、上述した各ラジアル動圧軸受部RB内の潤滑流体が外部に漏出しないように構成されている。

さらにまた、上記軸受スリーブ23の図示上端面と、上述した回転ハブ32の中心側部分における図示下端面とは、軸方向に近接した状態で対向するように配置されており、それら軸受スリーブ23の図示上端面と、回転ハブ32の図示下端面との間の対向隙間を含む軸受空間に、上述したラジアル軸受部RBから連続するスラスト動圧軸受部SBが設けられている。すなわち、上記対向領域を構成している両対向動圧面23,32の少なくとも一方側には、例えば図9に示されているようなへリングボーン形状、または図示を省略したスパイラル形状等をなすスラスト動圧発生用溝SGが形成されており、そのスラスト動圧発生用溝SGを含む軸方向対向部分がスラスト動圧軸受部SBになされている。

このようなスラスト動圧軸受部SBを構成している軸受スリーブ23の図示上端面側の動圧面と、それに近接対向する回転ハブ32の図示下端面側の動圧面とは、数μmの微少隙間を介して軸方向に対向配置されているとともに、その微少隙間からなる軸受空間内に、オイルや磁性流体等の潤滑流体が、上述したラジアル動圧軸受部RBから連続的に充填されていて、回転時に、上述したスラスト動圧発生用溝のポンピング作用によって上記潤滑流体が加圧されて動圧を生じ、その潤滑流体の動圧によって、前記回転軸31および回転ハブ32が、スラスト方向に浮上した非接触状態で軸支持される構成になされている。

さらに、上記動圧軸受部材としての軸受スリーブ23の外周壁面によって、毛細管シール部SSからなる流体シール部が画成されている。すなわち、この流体シール部としての毛細管シール部SSは、前述したスラスト動圧軸受部SBを含む軸受空間に対して半径方向外方側から連設されるように設けられており、上記軸受スリーブ23の外周壁面と、その軸受スリーブ23の外周壁面と半径方向に対向するように形成された抜け止め部材としてのカウンタープレート34の内周壁面とにより、上記毛細管シール部SSが画成されている。上記カウンタープレート34は、上述した回転ハブ32から軸方向に突出するように設けられたフランジ部32fに固定されたリング状部材からなり、当該カウンタープレート34の内周壁面と、上述した軸受スリーブ23の外周壁面との間の隙間を、図示下方側の開口部に向かって連続的に拡大することによって、テーパ状のシール空間を画成している。そして、上述したスラスト動圧軸受部SB内の潤滑流体が、上記毛細管シール部SSに至るまで連続的に充填されている。

またこのとき、上記軸受スリーブ23の図示上端部分には、半径方向外方側に張り出すようにして抜止め鍔部23bが設けられており、その抜止め鍔部23bの一部が、上述したカウンタープレート34の一部に対して軸方向に対向するように配置されている。そして、これら両部材23b,34によって、前記回転ハブ32が軸方向に抜け出すことを防止する構成になされている。

ここで、上述した軸受スリーブ23または回転ハブ32のいずれかに対して、図9に示されているようなスラスト動圧発生用溝SGを形成するにあたっては、これら軸受スリーブ23または回転ハブ32のいずれかからなる被加工物に、まず転造工程を施してスラスト動圧発生用溝を粗造しておき、その後に脱脂を行ってから次に述べるような電解加工工程を施して、例えば14μm〜20μmの溝深さを有するスラスト動圧発生用溝SGを形成する。以下、電解加工工程の実施形態を、電解加工装置の構造とともに説明する。

すなわち、図1、図2、図3および図4に示されているように、本体ベース部41上に取り付けられたワーク支持治具42の略中央部分には、ワーク装着用の凹部が設けられており、そのワーク装着用凹部内に、前述した被加工物としての軸受スリーブ23または回転ハブ32のいずれかの素材(以下、単に被加工物という。)Wが落とし込まれるようにして水平状態にて保持されている。本実施形態における上記被加工物Wとしては、リン青銅材料からなる素材が採用されている。

そして、上記被加工物Wの図示上側の表面上には、特に図3に示されているような薄板円盤状の絶縁部材からなるマスキング部材43が密着するように装着されている。このマスキング部材43は、上記被加工物Wの外径よりやや大径をなす円板状部材から形成されており、当該マスキング部材43の外周縁部分が、キャップ状部材44によって上記ワーク支持治具42側に対して図示下方向に押し付けられるようにして固定されている。

上記マスキング部材43は、可撓性を有する絶縁性の部材から形成されているが、少なくとも表面部分に絶縁性材料が形成されていれば良く、例えばステンレス(SUS)材等からな金属メタル部材の少なくとも表面部分に、フッ素変性された可撓性を有する絶縁性部材が10μm〜30μmにわたってコーティングして設けられたものや、可撓性を有する絶縁性のプラスチック材料から形成されている。また、ステンレス鋼板(SUS)に対して電着を施したものなども採用することができる。このようなマスキング部材43の板厚は、例えば0.05mm〜0.1mm程度の薄厚に設定されている。

また、上記マスキング部材43には、前述したスラスト動圧発生用溝SGに対応した形状をなす連通孔パターン43aが貫通するようにして形成されており、その連通孔パターン43a以外の部分、つまり図7に示されているように、前記動圧発生用溝SGの両開口縁部SGa,SGaから図示水平方向に延出している凸部の外表面SGb,SGaに相当する部分が、上述したマスキング部材43によって覆われマスキングされている。このマスキングが行われた凸部の外表面SGb,SGaでは、電解加工が阻止されることとなる。

再び図1に戻って、上述した被加工物Wおよびマスキング部材43の直上位置には、中空の棒状部材からなる電極工具45が、略鉛直方向に立設するように配置されている。この電極工具45は、前述した本体ベース部41の上方位置に延在している本体アーム部46に固定または保持されており、特に図4に示されているように、上記電極工具45の図示下端部分は、上記マスキング部材43との間に、電解加工時において例えば1mm程度の隙間δを形成するように配置されている。また、上記電極工具45に対しては、例えば5V〜45V程度の出力電圧を有する直流電源の負極(−)が接続されているとともに、上記直流電源の正極(+極)が、被加工物W側に接続されている。

さらに、上記電極工具45の中心部分には、軸方向に沿って液通路45aが貫通形成されており、その液通路45aの図示上端側から、図示を省略した電解液供給手段(ポンプ)によって電解液が送給されるように構成されている。このときの電解液としては、例えば、NaNo3 の10〜30重量%溶液が用いられており、上記電極工具45の図示上側から送給された電解液が、上記液通路45aを通って図示下端側に設けられた出口部を通して、上述したマスキング部材43および被加工物W上に落下するように供給される。中心部分に供給された電解液は、半径方向外方に向かって放射状に流動していき、図示を省略した受け皿に蓄えられるようになっている。なお、上述した電解液としては、3〜10重量%のKOH、3〜10重量%のNaOH、5〜15重量%のNa2Co3などを用いてもよい。

このようにして、電極工具45と、マスキング部材43および被加工物Wとの間の隙間δ内に電解液を流動させつつ、上記電極工具45と被加工物Wとの間に通電を行う。この場合、前記マスキング部材43に設けられた連通孔パターン43aの内部側に電解液が流入していくこととなり、被加工物Wにおけるマスキング部材43からの露出面上に電解液が接触しながら流動する。そして、その被加工物Wの電解液が接触した部位が、電気化学的に溶出していくことによって、当該被加工物Wの電解加工が行われる。

さらに、上述した電極工具45の図示最上端部分には、超音波振動発生手段を構成している加振器47が取り付けられている。本実施形態における加振器47としては、加振幅を20〜22μmに程度に増幅するホーン型のものが用いられており、上記電極工具45を加振させることによって、上述した電解液に対して超音波振動を与えるように構成されている。

本実施形態では、電解加工用の通電と、超音波振動用の通電とが独立して行われるように構成されており、実際の通電態様としては、図5に示されているように矩形状のパルス電流を用いて、電解加工用の通電Paと、超音波振動用の通電Pbとを交互に行ったり、図6に示されているように、比較的長幅の電解加工用の通電Caと、超音波振動用の通電Cbとを、一部重複するようにして行うようにしたりすることができる。どちらの方法においても、電解加工を行いながら超音波振動によって電解生成物等のパーティクルの除去を行うことができる。
