【発明の属する技術分野】
本発明は、複写機、プリンタ、ファクシミリ、プロッタ、インクジェット記録装置等のカラー画像を形成する画像形成装置、該画像形成装置に用いられる位置合わせパターン検知センサ、該位置合わせパターン検知センサの受光幅決定方法及び位置合わせパターンの形成方法に関する。

【従来の技術】
これまでは、1つ感光体ドラムとリボルバー方式の現像装置を用いて各色のトナー像を形成し、各トナー像を中間転写体に重ね合わせ転写した後、シート状記録媒体としての転写紙上に一括転写する方式のカラー画像形成装置が主流であった。
これに対し、近年におけるカラー画像出力装置の高速化、及び高機能化の流れにより、感光体(像担持体)及びこれに対応した現像装置を含む画像形成ユニットを色別に複数、転写ベルトに対向させた位置に並設し、像担持体上のトナー像を転写紙あるいは転写ベルト上に順次転写させる構成の、いわゆる4連タンデム方式のカラー画像形成装置が主流を占めるようになってきた。

このような方式のカラー画像形成装置にあっては、各色の像担持体上に形成されたトナー像を同時的に転写できるために、プリント速度の高速化を図れる利点があるもの、従来の1ドラム中間転写方式のカラー画像形成装置に比べ、その方式上、各色間の色ずれに対しては不利となる。
この色ずれという技術課題に対し、これまでに幾つもの補正方法が提案されている。例えば特公平7−19084号公報には、転写ベルト上に各色のライン像を作像し、このライン像の通過を検知センサにより検知し、各色のライン像の通過タイミングの理想からのずれ量を測定することにより、各色の位置ずれ量を把握し、補正を行う技術が開示されている。

このような手法は、検知センサを通過するパターンのエッジを検出するする方式であるために、検出精度はサンプリング周波数によって決まってしまう。すなわち、もし解像度が600dpiの機械であって補正単位が42.3μm(=25.4/600×1000)である場合、検知は少なくともその補正単位の±1/2(=21.7μm)以下の検知ができなければならず、転写ベルト上ライン像の線速が125mm/secである場合には、[サンプリング周波数]=[線速]/[25.4/解像度dpi/2]の式により、最低必要なサンプリング周波数を求めると6kHz以上と計算されるが、この場合(=6kHz)の検出精度(=検出誤差)は21.7μmとなる。
もしこの数値を直接位置ずれ補正にフィードバックする場合には、この程度のサンプリング周波数でも問題ないかもしれないが、この検出結果(=xμm)を他の演算にも利用する必要がある場合、例えば、用紙の搬送方向に対し左右両端にてこの様な検知を行い、両端の検知結果に基づきスキュー補正を行う、又は倍率誤差補正を行う等の場合には、より高い検出精度が必要とされるために、例えば検出精度として2μmが必要である場合には、サンプリング周波数を60kHzという具合に非常に高くする必要がある。

このように、必要なサンプリング周波数は線速及び解像度に比例するために、データサンプリング以降の処理ブロックについてもその高速サンプリングに対応できる高い処理速度が必要となるので、色ずれ補正のためにかかるコストが装置の高速化にほぼ比例してアップしてしまうという問題があった。
パターンのエッジの検出精度を向上させるための検出手段として、高精度、高分解能を持つCCDセンサにて検出するような方法も提案されているが、このような検出手段を用いた場合にも、装置の複雑化、コストアップ等の問題を避けられなかった。

このような問題に対処すべく、例えば特許第3254244号公報には、第1色目のトナー像に第2色目のトナー像を重ねて形成されたトナー像パターンと、2色のパターンの相対的位置関係を所定量ずらしたタイミングで形成されたトナー像パターンとを、光学センサによりその平均的な濃度を検出し、その信号出力から第1色目と第2色目との位置ずれ量と位置ずれ方向を判断し、補正する技術が開示されている。
この技術では、位置ずれ量の検知を、パターン像(ライン像)のエッジ検出によるのではなく、パターン全体の平均的な光学センサの出力信号を検出することによっているために、必要なサンプリング周波数は500Hz以下(2msec毎)程度、すなわち特公平7−19084号公報に記載されたものと比較して1/100程度の低いサンプリング周波数で検知可能である。

よって、特許第3254244号公報記載の位置ずれ検出方法を用いた場合でも、特公平7−19084号公報に記載の技術と同等レベルの検出精度が得られれば、位置ずれ量検出に関してハードウエアをより安価に構成できるため、大幅なコストダウンが可能となる。
特許第3254244号公報記載の位置ずれ検出方法に類似するものとしては、例えば、特開平10−329381号公報、特開2000−81745号公報、特開2001−209223号公報、特開2002−40746号公報、特開2002−229280号公報等に記載のものがある。
ここで、特許第3254244号公報に示される2色のトナー像の重ね合わせパターンの光学センサからの出力信号に基づいた位置ずれ補正を行うことを考えた場合、もし仮に補正しなければならない最大補正量が±10ドットであったとしたら、2色の相対的位置関係を1ドットずらしたパターンを21個形成すれば、その極値を読みとることにより、位置ずれ補正量及びその方向が判断できる。しかしながら、それだけ多くのパターンを作成してしまうと、無駄なトナー消費量が多くなるだけでなく、位置ずれ自動調整に要する時間も長くなってしまうために望ましくない。
この課題に対し、例えば特開平10−329381号公報には、横軸のプリント位置パラメータに対し、縦軸を反射光学濃度としたときの2直線の交点計算により、より高精度に位置ずれ量を検知する方法が示されている。

【発明が解決しようとする課題】
特開平10−329381号公報に開示された方法によれば、最大補正量が±10ドットであった場合でも、21個のパターンを形成する必要がなく、適当に数ドットずつ、例えば2ドットずつずらしたパターンを11個形成すればよいこととなり、また5ドットずつずらしたパターンであれば5個形成すればよいこととなるので、パターン数を大幅に減らし、位置ずれ調整に要する時間を大幅に短縮しながら、より高精度な位置ずれ補正が実現可能となる。
位置ずれ調整というのは通常のプリント動作とは関係ない動作であるため、処理時間が長いとそれだけファーストプリントに要する時間がかかるわけで、生産性を考えた場合、このような調整時間は短ければ短いほどよい。
但し、2直線の直線近似式の交点計算により位置ずれ量を求める場合、また、その他の方法であってもラインのシフト量以下の分解能でずれ量を演算処理により求める場合には、各パッチのセンサ出力信号が予め定めた任意のシフト量に対し直線的に増加、ないしは減少する出力特性、すなわち2直線の各近似式の決定係数R2が限りなく1に近い直線が得られなければならない。

そこで、これまでに開示されている2色の重ね合わせパターンの濃度検出、交点計算により、特公平7−19084号公報に開示されている様なエッジ検出方式と同等の検出精度が得られるのかを検証するために、図33に示す様な1ドラム中間転写ベルト方式のカラー画像形成装置(書き込み密度:600dpi)において、図37に示すように、基準色の黒(Bk)と他の色(例えばシアン(c))の2色のラインの重ね合わせにより構成されるパッチの各色ラインをその最低構成数である1ラインの重ね合わせにより構成したものを1パッチとし、その2色の相対的位置関係を任意量ずつシフトさせて連続的に13個(P1〜P13)形成した主走査方向の位置ずれ検知用の検知パターン(位置合わせパターン)Pkを、図38に示すような従来の光学センサ(位置合わせパターン検知センサ)で読みとり、基準色以外のラインの任意シフト量に対する各パッチの出力電圧をプロットし、交点計算を行った。
ここでは、2色のライン幅の水準として24dot、10dotの2水準について実験を行った。ここで敢えて、1ドラム中間転写方式の画像形成装置を用いた理由は、検証結果から装置のもつ影響を極力排除したかったからである。また、検証に用いたパターンを主走査パターンとしたのも同様の理由による。

図37において、各パッチは光学センサの走査方向、すなわち、転写ベルトの移動方向に沿って配置されており、主走査方向の色ずれを検知すべく該方向と直交する方向に基準色以外の色が任意量シフトされている。
図38において、光学センサは、LED(発光ダイオード)700と、正反射光受光素子701と、拡散光(以下、拡散反射光ともいう)受光素子702から構成され、これらの素子は支持基板703に支持されている。これらの素子は実際には位置合わせパターンの移動平面に対して略垂直面内に配置されているが、図38(a)では判りやすいように90°倒して平面的に表示している。図38(b)において、符号700aはLED700のスポット形状を、701aは正反射光受光素子701のスポット形状を、702aは拡散光受光素子702のスポット形状をそれぞれ示している。

ライン幅:24dotの場合の結果を図39に、ライン幅:10dot場合の結果を図40に示す。
図39に示す通り、ライン幅を24dotとした場合には、極値に対しマイナス側のプロット点により求まる近似直線ではR2=0.9275、また極値に対しプラス側のプロット点により求まる近似直線ではR2=0.9555という具合に、およそ直線とは言い難い出力特性が得られた。
また、この2つの近似直線より交点を計算した結果、位置ずれ量=34.74μm(=0.82dot)という結果となった。
これに対し、ライン幅を10dotとした場合には、図40に示す通り、極値に対しマイナス側のプロット点により求まる近似直線ではR2=0.9909、また極値に対しプラス側のプロット点により求まる近似直線ではR2=0.9985という具合に、かなり直線に近い特性が得られることが判った。
また、この2つの近似直線より交点を計算した結果、位置ずれ量=12.91μm(=0.30dot)であった。実験条件は以下の通りである。

上述のように、ライン幅の相違により、交点計算の基礎となる直線性が変化することが確認された。このことは、位置合わせパターンの形成手法等により位置ずれ検知精度を向上させることができる余地があることを意味する。換言すれば、検知センサの精度等を上げることなく、すなわちコスト上昇を来たすことなく位置ずれ検知精度を向上させることができる余地があることを意味する。
そこで、本発明は、簡易且つ低コストで色ずれを高精度に検知できる位置合わせパターン検知センサ、位置合わせパターン検知のセンサ受光幅決定方法、位置合わせパターンの形成方法、該位置合わせパターンを用いた画像形成装置の提供を、その主な目的とする。

【課題を解決するための手段】
上記目的を達成するために、請求項1記載の発明では、基準色のライン像と該基準色以外の色のライン像とを重ねて形成する位置合わせパターンを検知する位置合わせパターン検知センサの受光幅決定方法において、上記位置合わせパターンのライン幅と、画像形成装置の書き込み密度及び位置合わせパターン検知センサの受光幅との相関関係を実験的に導出し、導出された結果に基づいて上記受光幅を決定することとした。ここで、実験的とは、実際の実験及びコンピュータシミュレーションの双方を含む概念をいう(以下、同じ)。

【発明の実施の形態】
以下、本発明の第1の実施形態を図1乃至図5に基づいて説明する。
まず、図1に基づいて本実施形態における画像形成装置としての4連タンデム直接転写方式のカラープリンタの概略構成を説明する。
カラープリンタは、1つの手差しトレイ36、2つの給紙カセット34(第1給紙トレイ)、34(第2給紙トレイ)の3つの給紙トレイを有しており、手差しトレイ36より給紙されたシート状記録媒体としての図示しない転写紙は給紙コロ37により最上のものから順に1枚ずつ分離され、レジストローラ対23へ向けて搬送される。第1給紙トレイ34又は第2給紙トレイ34から給紙された転写紙は、給紙コロ35により最上のものから順に1枚ずつ分離され、搬送ローラ対39を介してレジストローラ対23へ向けて搬送される。
給紙された転写紙は、レジストローラ対23で一旦停止され、スキューを修正された後、後述する最上流に位置する感光体ドラム14Y上に形成された画像の先端と転写紙の搬送方向の所定位置とが一致するタイミングで、図示しないレジストクラッチのオン制御によるレジストローラ対23の回転動作により転写ベルト18へ向けて搬送される。
転写紙は、転写ベルト18とこれに当接した紙吸着ローラ41とで構成される紙吸着ニップを通過する際、紙吸着ローラ41に印加されるバイアスにより転写ベルト18に静電力で吸着され、プロセス線速125mm/secにて搬送される。

転写ベルト18に吸着された転写紙には、転写ベルト18を挟んで各色の感光体ドラム14B、14C、14M、14Yと対向した位置に配置された転写ブラシ21B、21C、21M、21Yにトナーの帯電極性(マイナス)と逆極性の転写バイアス(プラス)が印加されることにより、各感光体ドラム14B、14C、14M、14Yに作像された各色のトナー像がイエロー(Y)、マゼンタ(M)、シアン(C)、黒(Bk)の順で転写される。
各色の転写工程を経た転写紙は、下流側の駆動ローラ19部位で転写ベルト18から曲率分離され、定着装置24へ搬送される。定着装置24における定着ベルト25と加圧ローラ26により構成される定着ニップを通過することにより、トナー像が熱と圧力により転写紙に転写される。定着がなされた転写紙は、片面印刷モードの場合には、装置本体上面に形成されたFD(フェイスダウン)トレイ30へと排出される。
予め両面印刷モードが選択されている場合には、定着装置24を出た転写紙は、図示しない反転ユニットへ送られ、該ユニットにて表裏を反転されてから転写ユニット下部に位置する両面搬送ユニット33に搬送される。転写紙は該両面搬送ユニット33から再給紙され、搬送ローラ対39を経てレジストローラ対23へ搬送される。以降は、片面印刷モード時と同様の動作を経て定着装置24を通過し、FDトレイ30へと排出される。

次に、上記カラープリンタの画像形成部における構成及び作像動作を詳細に説明する。
画像形成部は、各色共に同様の構成及び動作を有しているのでイエロー画像を形成する構成及び動作を代表して説明し、その他については各色に対応する符号を付して説明を省略する。
転写紙搬送方向の最上流側に位置する感光体ドラム14Yの周囲には、帯電ローラ42Y、クリーニング手段43Yを有する作像ユニット12Yと、現像ユニット13Y、光書き込みユニット16等が設けられている。
画像形成時、感光体ドラム14Yは図示しないメインモータにより時計回り方向に回転駆動され、帯電ローラ42Yに印加されたACバイアス(DC成分はゼロ)により除電され、その表面電位が略−50vの基準電位となる。

次に、感光体ドラム14Yは、帯電ローラ42YにACバイアスを重畳したDCバイアスを印加することによりほぼDC成分に等しい電位に均一に帯電され、その表面電位がほぼ−500v〜−700v(目標帯電電位はプロセス制御部により決定される)に帯電される。
プリント画像として図示しないコントローラ部より送られてきたデジタル画像情報は、各色毎の2値化されたLD発光信号に変換され、シリンダレンズ、ポリゴンモータ、fθレンズ、第1〜第3ミラー、及びWTLレンズ等を有する光書き込みユニット16により感光体ドラム14Y上に露光光16Yが照射される。照射された部分のドラム表面電位が略−50vとなり、書き込み密度(=解像度)600dpiで画像情報に対応した静電潜像が形成される。

感光体ドラム14Y上のイエロー画像情報に対応した静電潜像は、現像ユニット13Yにより可視像化される。現像ユニット13Yの現像スリーブ44YにACバイアスを重畳したDC(−300〜−500v)が印加されることにより、書き込みにより電位が低下した画像部分にのみトナー(Q/M:−20〜−30μC/g)が現像され、トナー像が形成される。現像ユニット13Yは、キャリアとトナーとの混合現像剤が入った、いわゆる2成分現像方式の現像器である。作像された各色の感光体ドラム14B、14C、14M、14Y上のトナー画像は、転写ベルト18上に吸着された転写紙上に上記転写バイアスにより転写される。

主走査方向の位置ずれを検知するための位置合わせパターンPmは、図2に示すように、基準色である黒のライン像Bkと該基準色以外の色、例えばシアンのライン像Cとを重ねて形成された複数ラインを1つのパッチとし、2色のライン像の相対的位置関係を任意量(任意のシフト量)ずつずらしたパッチを連続的に形成して構成されている。なお、基準色を黒に限定する趣旨ではない(以下の他の実施形態において同じ)。
ここで、「任意のシフト量」というのは、P1〜P2間のシフト量が50μmであり、P2〜P3のシフト量が20μmというように常に一定でないとしてもよいことを含む。
本実施形態では、位置合わせパターンPmは、1つのパッチが基準色以外の250μmのカラーラインの上に、これと同じ幅の黒ラインを重ね合わせた構成となっており、このようなパッチをBkラインに対しカラーラインCを40μmずつずらした13個のパッチにより全体構成をなしている。
ここで、「パッチを連続的に形成して」の意味合いは、走査方向(転写ベルト18の進行方向)に沿って並べる程度の意味合いであり、並べ方が例えばP1、P11、P2、P10という具合に順序がばらばらであっても連続的に含まれる意味合いである。また、P1〜P2の間隔、P2〜P3の間隔がばらばらであっても連続的に含まれるものとする。

次に、ライン幅、受光幅及び書き込み密度の相関において、上記のような条件を設定した理由、すなわち、本発明を想到、具現化するに至った経緯及び根拠を説明する。
図39に示したように、従来の光学センサによる位置ずれ検知では、およそ直線とは言い難い出力特性が得られた。
しかしながら、転写ベルト18上に作成された位置合わせパターンの実際のずれ量を、200万画素CCDを搭載したデジタルマイクロスコープにて測定した結果、図6に示すように、ライン幅を24dotとしたパターンの2つのラインが完全に重なり合っているP7でのずれ量はほぼゼロであった。
極値に対しマイナス側のプロット点により求まる近似直線ではR2=0.9988、極値に対しプラス側のプロット点により求まる近似直線ではR2=0.9996というように、限りなく直線(R2=1)に近い結果が得られた。
また、この2直線より交点を計算した結果、位置ずれ量=4.13μmと実際(=0)にほぼ近い値となった。ライン幅10dotとしたパターンについても同様にして転写ベルト18上のずれ量を測定したがずれ量はほぼゼロであった。

このように、デジタルマイクロスコープによる転写ベルト上パターンのずれ量は、ライン幅2水準のいずれの場合においてもほぼゼロであるのに対し、位置ずれ検知センサの出力より計算される位置ずれ量が、ライン幅を24dotとした場合では位置ずれ量=34.74μmと、600dpiでの検出誤差最大許容値(=±25.4/解像度dpi×1000/2[μm]=±21.2[μm])から大きく外れる非常に悪い結果となっていることから、この両者(24dotパターンと10dotパターン)の違いは、測定系に原因があると考えられる。
この両者の違いについて考えるために、図7及び図8にセンサ受光径とパターンとの関係を表した図を示す。
図7に示すパッチP1〜P3は24dotラインにより構成されたものであり、図8に示すパッチP1〜P3は10dotラインにより構成されている。P1〜P2、P2〜P3のラインシフト量は、同一比較をするために、共に4dotとしている。
また、実験では、24dotラインのパッチ、10dotラインのパッチ共に、Bkラインの中心を受光面中心と一致させている。

センサの拡散光出力電圧は、受光面内におけるカラーライン部面積の増加に対しある相関関係があると考えられるため、隣接するパッチ間のずれ量の差分値(この場合4dot)に対し、面積増分が一定であれば直線的となるはずである。
しかしながら、図7から明らかなように、線幅が広い24dotラインの場合には、受光面が円形である効果が強く現れるため、「P1〜P2のカラーライン4dotのシフトに対する面積の変化量(P2−1)」と「P2〜P3のカラーライン4dotのシフトに対する面積の変化量(P3−1)」とでは、後者の方が大きくなってしまっている。すなわち線形ではないことが判る。
これは、受光面が円形状である場合には、ある受光幅(この場合は受光センサの受光径と一致)に対し、ライン幅が広い場合(受光幅<ライン幅を意味するものではない)には、受光面形状の影響を受けやすいことを意味する。

デジタルマイクロスコープでの測定は、受光面形状が円形状であることを考慮せず、デジタルマイクロスコープで観察したパッチ画像の拡大写真をTIFF形式でパーソナルコンピュータに取り込み、パッチの一部を矩形領域に切り取り、その領域内のカラーライン/Bkラインの面積比計算により交点算出を行ったために、上記ような円形効果(出力の非線形性)が現れなかったものと考えられる。
デジタルマイクロスコープでの測定による画像処理ソフトにはAdobe社製のPhotoshop5.5を使用した。
以上の実験結果より、基準色である黒のライン像と基準色以外のライン像とを重ねて形成された複数ラインを1つのパッチとし、2色のライン像の相対的位置関係を任意量ずつずらしたパッチを連続的に形成してなる位置合わせパターンと、この位置合わせパターンを検知するための位置合わせパターン検知センサ(位置合わせパターン検知手段)と、この位置合わせパターン検知センサからの出力信号から基準色と基準色以外との位置ずれ量とその方向を判断し、その位置ずれ量を補正する補正手段を備えた画像形成装置において、任意のシフト量以下の分解能でずれ量を検知する場合(計算アルゴリズムの一例として、上記では2つの近似式により交点計算する方法を示したが、別にこれに限らず、単に各パッチの差分出力の比較から演算処理によりシフト量以下の分解能でずれ量を検知することは可能である。)、必要な検出精度を確保するためには、位置合わせパターンのライン幅と位置合わせパターン検知センサの受光幅との間には、ある関係を満足することが必要でることが予測できる。

先に述べた通り、検出誤差最大許容値は解像度(=書き込み密度)によって決まるために、図15では横軸に解像度(=書き込み密度)を取り、縦軸には図14に示す縦軸の最大検出誤差から求めた各解像度の「ライン幅/受光幅比」をプロットした。(※検出誤差最大許容値=±25.4/解像度dpi×1000/2[μm])
図15に示すグラフより、カラー画像形成装置の書き込み密度(=解像度)に対し、ライン幅/受光径比は、以下の関係を満足しなければならないことが判る。

この関係に基づくと、図1に示すカラープリンタの書き込み密度は600dpiであるために、

となるので、ライン幅は11.8dot以下に設定しなければならない。このようなライン幅と受光幅との関係が解像度との関係においてあるが故に、ライン幅を24dotとした実験結果(図39)では位置ずれ量の計算結果が34.74μmと、検出誤差最大許容値以上となり、上記関係を満足するライン幅11.8dot以下の条件であるライン幅10dotラインとした実験結果(図40)では計算結果が12.91μmと位置ずれ量が検出誤差最大許容値以下で算出できたものと考えられる。

ただ実際には、ライン幅は補正すべき装置の最大ずれ量に基づき決定されるために、上記式よりライン幅/受光幅比を求めた後、最大ずれ量から必要なライン幅を算出し、ライン幅/受光幅比より、受光幅を決定される順序が正しい。
以下に、補正すべき装置の最大ずれ量から必要なライン幅を求める方法を示す。
今、2つの近似直線より交点計算を行う事を考えた場合、例えば図39の例では、中央パッチのずれ量がほぼゼロであったために、パッチ:P6が出力電圧の極小値となったが、もし仮に主走査方向のずれ量が12dot程度あった場合には、図16に示すような出力となる。
この場合には、かろうじて極小値を中心とした前後の極大値データまでの点(P4〜P13)を使い、交点計算ができるが、もしずれ量が図17に示すように、その倍の24dotあった場合には、交点計算が不能となる。
従って、ライン幅は補正すべき機械の最大ずれ量の2倍以上である事が望ましい。

これまでの検討では、2色の重ね合わせパターンを位置合わせパターン検知センサで検知する場合において、位置合わせパターンのライン幅及び受光幅(又は受光径)は、画像形成装置の書き込み密度及び画像形成装置の補正すべき最大ずれ量に対し、どのような根拠に基づき設定すればよいかについて理論的に考えてきた。
しかしながら、このようにして条件設定した場合においても、実際に実験を行った結果では位置ずれ検出誤差が大きくなる場合があった。その実験結果を図18に示す。
図18のグラフは、図2で示したようなBkラインとカラーラインの重ね合わせパターンで、各色のライン幅を1000μmとし、Bkラインに対しカラーラインを100μmずつずらしたパッチを21個形成してなる位置合わせパターンを転写ベルト18上に形成し、200万画素CCD搭載デジタルマイクロスコープにて各パッチのシアン(C)とBkとの線幅比を測定し、「横軸のカラーラインの任意のシフト量」に対してプロットしたものである。
極大値近傍では「横軸のカラーラインの任意のシフト量」に対する線幅比の変化率が減少してしまっていることが判る。
図19は、各色のライン幅を500μmとし、Bkラインに対しカラーラインを10μmずつずらしたパッチをセンサで検出したたもので、横軸のシフト量と縦軸のセンサ出力電圧との関係を示すグラフである。本図からも極大値近傍及び極小値近傍で直線性が悪化していることが判る。

このようなことを調べたのは、実際に、図3に示した位置合わせパターン検知センサ40にて測定される出力電圧が、極大値近傍において飽和してしまう結果を示していたからであるが、実験の結果、図18又は図19に示すように、実際の転写ベルト18上に形成されたパッチでも飽和してしまっていることが確認された。
従って、この極大値近傍の出力の飽和現象は、センサ側の問題ではなく、パターン形成をしている画像形成装置側の問題であるといえる。
このような結果となった理由は、Bk、Cライン共に狙いのライン幅(=1000μm)に対し太りが生じてしまっていたからであることがデジタルマイクロスコープによる観察で確認できた。
このような現象が生じる原因にはトナー濃度の影響等が挙げられるが、特にラインのエッジ効果の生じやすい2成分方式の現像装置を使った場合には顕著となる。

なお、今回の結果では、図20に示すように、Bkライン、Cラインが共にライン太りしていたために、このような出力の飽和が極大値側のみに現れた。図20に示すように、共にライン太りが生じている場合、Cラインを図20(a)に示すパッチAの状態から図20(b)に示すパッチBの状態にシフトしても、Bkライン間におけるCラインには変化が生じず出力は同じとなり、検知することができない。
この実験則を踏まえれば、もし仮にBkのトナー濃度が非常に高く、その結果Bkラインのみがライン太りが生じ、逆にカラーのトナー濃度が非常に低く、潜像に対し忠実な線幅のラインを形成した場合には、極小値近傍で同様の出力の飽和現象が発生するものと推定できる。
すなわち、図21に示すように、Cラインを図21(a)に示すパッチAの状態から図21(b)に示すパッチBの状態にシフトしても、CラインのシフトはBkラインの範囲内でなされるために変化は生じず出力は同じとなり、検知することができない。

従って、近似直線を求めるのに用いるデータ点は、画像形成装置の持つ固有の特性による影響を極力排除するために、極大値及び極小値又はそれらの近傍のデータを除外するのが望ましい。具体的には、例えば、複数パッチの出力の最大値と最小値より、(最大値+最小値)/2±(最大値−最小値)×0.4のデータのみを計算に用いるようにする。
従来技術においては、連続したパッチの全点データより2つの近似直線を求め、交点計算を行う事によりずれ量を算出しており、上記のような交点近傍で生じる出力の飽和現象については論じられていない。
従って、従来技術においては、このような極値近傍で生じる出力の飽和現象により、2つの近似式の決定係数R2が悪化する場合があり、それにより交点計算により求まる位置ずれ量には誤差が生じてしまう場合があるといえる。

また、本実施形態では、位置合わせパターンPmが形成される転写ベルト18には、明度L*(JISZ8729)=1.7のポリイミド製のベルトを用いている。これを含む上記のような構成とした理由について以下にさらに詳述する。

図22は、図3に示した位置合わせパターン検知センサ40のベルト地肌部、Bkベタパッチ部、C(シアン)パッチ部の正反射光出力電圧を、横軸のLED電流に対してプロットしたグラフである。
ここで例えば、転写ベルト地肌部の出力電圧が4.0vとなるLED電流設定(=37mA)時の各パッチ部の出力電圧を見てみると、表1に示すような結果となる。

このように、正反射光による検知を行った場合の極大値(P7)の出力は、ベルト地肌部からの出力(∝光沢度)によって決まるために、
(c)経時的な摩耗、又は部分的なキズ等により、光沢度が低下すると、その部分の出力は低下してしまう。換言すれば、経時的な摩耗によるベルト劣化により検知ができなくなるために、これによりベルト寿命が決まる。

つまり、図2で示したP2〜P12のように、部分的にベルト面が露出しているパッチ部の正反射光出力電圧は、ベルト光沢度、又は表面粗さRz等で表される表面形状特性のノイズの影響を受けやすいために、例えば、P6パッチの地肌部にキズがあると、これと鏡像関係にあるP8とで出力が異なってしまい、結果として計算によって求まる交点位置がずれるという結果が生じてしまう。

これに対し、拡散反射光による検知を行った場合には、転写ベルト18の表面の粗さの影響をほとんど受けることなく位置ずれ量の検知ができる。
図24は、図3で示した位置合わせパターン検知センサ40のベルト地肌部、Bkベタ部、C(シアン)ベタ部の拡散反射光出力電圧を、横軸のLED電流に対しプロットしたものである。
正反射光出力が図26に示す通り、被検知物体(位置合わせパターンが形成された転写ベルト18)の光沢度との相関が高いのに対し、拡散反射光出力は図27に示す通り、被検知物体の明度L*との相関が高く光沢度との相関は無いために、本実施形態におけるカラープリンタに搭載されたL*=1.7の転写ベルト18は、黒トナーとほぼ同じ出力特性を持つ。図27から明らかなように、明度L*が約40まで直線性が得られ、明度L*が20まではその直線性が極めて高い。
ここで、先と同様に以下2つのケースについて考えてみると、各部出力電圧は表2に示すような結果となる。

(3)位置合わせパターンを形成する転写体の明度(L*)が40以下、好ましくは20以下であることが望ましい、ということができる。

なお、図26に示した結果は、42種類もの光沢度及び明度の異なる転写ベルトについて、LED電流If=20mA固定としたときの正反射光出力値を、横軸の転写ベルト表面の60°光沢度に対してプロットしたものである。またこの図に示す光沢度測定値は、日本電色社製の光沢度計PG−1を使い、測定角度60°の条件で測定した値である。
図27に示した結果は、図26に示したものと同じ42種類のベルトについて、LED電流20mA固定としたときの拡散反射光出力を、横軸の転写ベルト表面の明度L*に対してプロットしたものである。なお、この図に示す明度測定値は、X−Rite社製のX−Rite938を使い、光源D50、視野角2°の条件で測定した値である。

ただ、図28のグラフをみれば判る通り、やはり極値付近のデータは出力が飽和している傾向が見られる。
そこで、極値及び極値近傍のデータを除いた点で交点計算を行った結果を表4に示す。

▲2▼交点計算に用いるデータ点から極値又はその近傍のデータを除外することにより、交点計算に用いる2つの近似直線の直線性が改善されるので、その結果として直線近似式算出に使うデータ点数、すなわちパターン数を各直線ともに最小で2点まで(全体のパッチ数は4つまで)減らすことができる。
すなわち、通常のプリント動作とは関係のない、すなわち、生産性に寄与しない位置ずれ調整動作の処理時間を大幅に短縮することが可能となる。
また、このようなセンサ(従来と同様の位置合わせパターン検知センサ40)を用いた場合でも、高精度な位置ずれ量検知が可能となることから、従来のエッジ検出方式に対し約1/100の低サンプリング周波数によるサンプリングで十分な位置ずれ量検知が可能となる。

上述した位置合わせパターン検知センサ40及び手法に基づく位置ずれ補正は、位置ずれ量補正手段によってなされる。この位置ずれ量補正手段46を図5に基づいて説明する。
位置合わせパターン検知センサ40a、40b、40cの発光部である発光ダイオード40Aは発光量制御部47により発光量を制御され、出力側であるフォトダイオード40Bはアンプ48、フィルタ49、A/D変換器50、FIFOメモリ51を介してI/Oポート54に接続されている。
位置合わせパターン検知センサ40a、40b、40cから得られた検知信号は、アンプ(AMP)48によって増幅され、フィルタ49を通過してA/D変換器50によってアナログデータからデジタルデータへと変換される。
データのサンプリングはサンプリング制御部52によって制御され、サンプリングされたデータはFIFOメモリ51に格納される。サンプリング制御部52、書込制御基板53はI/Oポート54に接続されている。

位置合わせパターン検知センサ40a、40b、40cを除く上記各要素により位置ずれ量補正手段46が構成されている。位置ずれ量補正手段46は、カラープリンタのメインコントローラが兼ねることができる。

位置合わせパターンPsは位置合わせパターンPmと同様に、基準色である黒のライン像Bkと該基準色以外の色、例えばシアンのライン像Cとを重ねて形成された複数ラインを1つのパッチとし、2色のライン像の相対的位置関係を任意量ずつずらしたパッチを連続的に形成して構成されている。
また、位置合わせパターンの走査方向に対する向き(角度)は、図30に示すように、どのようであってもよく、位置合わせパターン検知センサ40の受光面形状も円形状のみならず、楕円であっても四角形であっても同様である。

中間転写ベルト2は、複数のローラ2A〜2Cに掛け回されて感光体3Y、3M、3C、3Bとの対峙位置において同方向に移動可能な構成を備えている。転写面を支持するローラ2A、2Bとは別のローラ2Cは、中間転写ベルト2を挟んで2次転写装置9に対向している。図32中、符号10は中間転写ベルト2を対象としたクリーニング装置を示している。

印加電圧部材15Yは感光体3Yの回転方向における転写バイアスローラ7Yの上流側に設けられている。印加電圧部材15Yにより、中間転写ベルト2に感光体3Yの帯電極性と同極性で且つ絶対値がベタ時VLより大きい電圧を印加し、転写領域にトナー像が入る以前に感光体3Yから中間転写ベルト2へトナーが転写することを防止して、感光体3Yから中間転写ベルト2へのトナーの転写時のチリによる乱れを防止する。

感光体ドラム402は、矢印で示すように反時計回りの向きに回転され、その周囲には、感光体クリーニングユニット414、除電ランプ416、電位センサ420、回転式現像装置422のうちの選択された現像器、現像濃度パターン検知器424、中間転写体としての中間転写ベルト426等が配置されている。

像形成サイクルが開始されると、まず、感光体ドラム402は矢印で示すように反時計回りの向きに、中間転写ベルト426は時計回りの向きに、図示しない駆動モータによって回転させられる。中間転写ベルト426の回転に伴って、ブラックトナー像形成、シアントナー像形成、マゼンタトナー像形成、イエロートナー像形成が行われ、最終的にブラック(Bk)、シアン(C)、マゼンタ(M)、イエロー(Y)の順に、中間転写ベルト426上に重ねられ(1次転写)、トナー像が形成される。
