本発明は空気調和機の化粧カバーに係り、特に空気調和機の室内ユニットへの化粧カバーの固定に関する。

【従来の技術】
空気調和機の室内ユニットは室内の壁面に据え付けて使用されるため、室内に配置してある家具や調度品と違和感なく調和するように考慮されるとともに、空気調和機がもつ機械的なイメージを軽減するように考慮されてきた。そのため室内ユニットの表面を被う主たる部品である化粧カバーの表面意匠に種々の工夫が施され、室内に配置された家具や調度品と違和感なく調和するように、化粧カバーの表面デザインを板状に単純化したり、化粧カバーを取り付けるねじ等が外部表面から見えなくなるように工夫されてきた。

その一例として、特開2000−193267号公報(特許文献1)が開示されている。同公報によれば、化粧カバーの下側に設けた空気吹出し口の下部枠の一部にねじ孔を有する凹部を設けて、そのねじ孔を使用して空気吹出し口の下部枠を室内ユニット本体にねじで固定している。しかしそのままではねじの頭部が外部表面に露出して室内の家具や調度品と調和しないので、化粧カバーと別個に成形したねじの頭部を遮蔽するカバー部材を製作して、ねじを締めつけた下部枠の凹部にはめ込み、外部表面からねじの頭部が見えないように遮蔽している。

【発明が解決しようとする課題】
上記従来の技術は、カバー部材を別個に製作するには、カバー部材を成形するための成形金型を別個に作らなければならないので、その分製品価格を高くすることになる。また下部枠を締めつけたねじの頭部が外部表面から遮蔽するため、ねじを締めつけた下部枠の凹部にカバー部材を意匠部品として正確に嵌合させなければならないので、成形金型の製作精度を向上させる必要があり、成形金型の製作技術の面でも製品価格を高くすることになる。またねじの頭部を遮蔽する程度の小さな部品であるカバー部材も、外観意匠を構成する意匠部品となるため、大きな部品である化粧カバーの色調と色調を一致させなければならず、成形技術の面でも高度な技術が要求されるので、部品価格が高くなり、製品価格を高くする要因になっている。さらに部品点数が増加することにより部品管理や工程管理が複雑になるとともに、ねじを固定した下部枠の凹部にカバー部材を挿入するという作業が加わり、組立て作業性の面からもの製品価格を高く押しあげる要因を持っていた。

以上説明したように、空気調和機の室内ユニットを室内に配置してある家具や調度品と違和感なく調和させるための工夫の一つとして、化粧カバーのねじ固定部にねじ固定用の凹部を設けて、そのねじ固定用の凹部を使用して化粧カバーをユニット本体とねじで固定し、ねじの頭部が外観表面から見えないように遮蔽するため、化粧カバーとは別個に成形したねじ固定用の凹部に係合するカバー部材用意し、ねじ固定用の凹部に係合させてねじの頭部を遮蔽する方法があった。

しかしこの場合にはカバー部材を別個に成形するため、カバー部材を成形する金型を別個に製作する必要があり、またねじを固定したねじ固定用の凹部に隙間なく挿入させるためカバー部材の精度を高く製作する必要があり、また大きな部品である化粧カバーの色調とねじの頭部を遮蔽する程度の小さな部品であるカバー部材の色調を違和感なく一致させる必要があった。さらに部品点数が増加することにより部品管理が複雑になるとともに、下部枠のねじを固定した凹部にカバー部材を挿入するという作業が加わり、製品の組立て効率の面からも効率を阻害する要因になっていた。

図2は室内ユニットの一実施例における側断面図で、室内ユニット1は空気調和機の冷凍部品や送風機、電気品等を組み込んだユニット組品2と、室内ユニット1の正面の外観意匠部品となる化粧カバー3に分けることができる。そしてユニット組品2には一般的に樹脂で成形されたユニット箱体4の中に、室内空気と熱交換する熱交換器10、室内空気を吸い込み、そして熱交換器10で熱交換した室内空気を室内ユニット1の外部に送り出す送風機11、電気品類(明示せず)、送風機11で送り出す風の流れを案内する送風路12、および空気吹出し口8に設けた左右風向偏向板15、上下風向偏向板16等が組み込まれている。

一方化粧カバー3は、空気吸込み口7を有するフロントパネル6が開閉可能に化粧枠本体5に組み込まれ、化粧枠本体5のフロントパネル6の空気吸込み口7に対応する位置にエアフィルター17が装着されている。そして化粧枠本体5の下側には化粧枠本体5のほぼ全幅にわたって空気吹出し口8が設けられているので、化粧枠本体5の最下部に相当する空気吹出し口8の下の下部枠9は細長い棒状の構造をしている。フロントパネル6は通常の使用状態では図2の位置(b)に示す位置で使用することになるが、室内空気中の塵埃を取り除いて汚れたエアフィルター17を取り外すときには、回転支軸18を支点にして位置(a)に開放することによりエアフィルター17を容易に取り外すことができるようになっている。

室内ユニット1の電源を入れることにより送風機11が回転し、室内空気がフロントパネル6の空気吸込み口7を通して室内ユニット1内に吸い込まれる。室内ユニット1内に吸い込まれた室内空気はエアフィルター17で空気中の塵埃が取り除かれ、ついで熱交換器10で熱交換して空気の温度が調和されるとともに空気中の水分が除湿される。温湿度を調和された空気は送風機11を貫流して送風路12に送り出され、空気吹出し口8に設けられた左右風向偏向板15や上下風向偏向板16により空気の流れを偏向されて、室内ユニット1の空気吹出し口8から室内に吹き出されてくる。これを繰り返すことにより室内の温湿度条件が調和され、室内を生活に快適な環境に調和してゆくことになる。

このとき、エアフィルター17は室内ユニット1が吸い込んだ空気中の塵埃を取り除く部品なので、取り除いた塵埃がエアフィルター17の表面に集積するため定期的に清掃して、元のきれいな状態に戻す必要がある。塵埃の集積したエアフィルター17を清掃するときに、第1に、化粧カバー3を取り外してエアフィルター17を取り外すか、第2に、化粧カバー3は取り外さずに化粧カバー3にスリットを設けてそのスリットからエアフィルター17を引き出すか、第3に、化粧カバー3に開閉可能に組み込んだフロントパネル6を開放してエアフィルター17を取り外す等の方法がある。

本実施例は最後に説明した開閉可能に組み込んだフロントパネル6を有する化粧カバー3における化粧枠本体5とユニット箱体4の取付けに関するものである。図2に示すように化粧カバー3は化粧枠本体5とフロントパネル6とで構成されていて、化粧枠本体5は上部には、化粧枠本体5をユニット箱体4に係合させるための突起19およびのフロントパネル6の回転支軸18を受ける支軸受けが設けられており、中央部にはエアフィルター17を取り付ける装着部および室内空気の吸い込み部があり、そして下部には室内ユニット1の内部で温湿度を調和された室内空気を吹き出す空気吹出し口8が設けられている。

空気吹出し口8が化粧枠本体5の下部のほぼ全幅にわたって設けられているので、化粧枠本体5の最下部に相当する空気吹出し口8の下側の下部枠9は細長い棒状の構造にならざるをえなくなっている。

フロントパネル6は回転支軸18を化粧カバー5の支軸受けに係合させて、図2の位置(a)と位置(b)間を開閉可能な状態で化粧枠本体5に装着されている。通常、空気調和機を運転しているときはフロントパネル6を位置(b)の状態で使用しているが、空気調和機を長い間運転していて、エアフィルター17に空気中から取り除いた塵埃が付着してエアフィルター17の表面に塵埃が多くなった場合には、フロントパネル6を位置(a)に開放することによりエアフィルター17をエアフィルター装着部から容易に取り外すことができ、エアフィルター17を簡単に清掃することができる。フロントパネル6を開放してエアフィルター17を取り外すことにより、エアフィルター17の着脱作業が容易となり、またエアフィルター17の表面に付着した塵埃をエアフィルター17から落とすことなく、エアフィルター17を取り外すことができるようになる。

先に説明したように、塵埃の付着したエアフィルター17を取り外すために化粧カバー3全体を取り外すことは化粧カバー3が大きく面倒であり、化粧枠本体5にエアフィルター取出し用のスリットを設けて、スリットからエアフィルター17を取り出すのでは、エアフィルター17の表面に付着した塵埃をスリットでしごき落とすことになり、落ちた塵埃で化粧カバー3の内部を汚すことになる。

本実施例における化粧カバー3のユニット組品2への組み込み方法は次のようになる。まず化粧枠本体5の上部に設けた突起19をユニット箱体4の係合孔に係合させて引っかけ、フロントパネル6が位置(b)に閉じた場合に外部表面から見えなくなる位置に化粧枠本体5を固定するねじ孔を設けて、ねじ20で化粧枠本体5をユニット組品2に固定している。化粧枠本体5を固定したねじ20の頭部はそのまま化粧枠本体5の表面に露出しているが、フロントパネル6を位置(b)に閉じることにより外部表面から遮蔽されて見えなくなる。これにより従来例で説明したねじの頭部を遮蔽するためのカバー部材がいらなくなり、カバー部材を製作するために化粧枠本体5と別個に成形金型を製作する必要が無くなり、部品点数が減少し、組立て効率も向上することになる。

しかし、化粧カバー5の最下部にある空気吹出し口8の下の下部枠9は、空気吹出し口8が化粧カバー5のほぼ幅全長にわたるため細長い棒状の構造となっており、さらに成形時の反りやうねり等が加わるため、化粧枠本体5をユニット組品2にねじで固定しても、下部枠9とユニット箱体4との間に隙間を作らずに係合させることは困難であった。従来例では先に説明したように、下部枠9のねじ固定部にねじ固定用の凹部を設けてねじを締めつけ後、凹部にねじの頭部を遮蔽するカバー部材を嵌合させている。

下部枠9は先にも説明したように、細長い棒状の構造をしているため成形型の寸法誤差や成形時の温度条件、冷却条件等の影響を受けやすく、成形された化粧枠本体5の下部枠9には微妙な変形等が発生することになる。この微妙な変形により、化粧枠本体5をフロントパネル6で遮蔽される位置に設けたねじ20で固定しても、下部枠9とユニット箱体4の係合部の間に僅かな隙間が発生して、化粧カバー3の外観意匠を損なうとともに、送風路12を流れる冷風を下部枠9の内部に流入させて下部枠9の表面に水滴を凝縮させることになる。

一般にプラスチック樹脂等の成形品は成形時の冷却速度の違いにより、成形品の形状に微妙な変形を発生させるものである。下部枠9においては、図4に示すように成形時の冷却速度の関係で表面側のa、b面が内部側のc、d面より先に冷却されるため、二点鎖線で示すように概略L字状の角度αが若干広がったα’になる傾向にある。しかしその際、表面b側は化粧枠本体5と一体の形状になっているため、角度の広がりの影響は表面a側に多く現われることになる。本実施例ではこの僅かな角度の広がり補正するため、下部枠9の背面に係合リブ9a、9bを設け、この係合リブ9a、9bに対応するユニット箱体4側には受け溝4a、4bを設けた。概略L字状になっている下部枠9の弾性を利用して、係合リブ9a、9bを受け溝4a、4bに圧入する形で挿入している。そのため下部枠9の係合リブ9a、9bの外側表面とユニット箱体4の受け溝4a、4bの内部表面が密着するので、送風路12を流れる冷風が下部枠9の内部に侵入するのを防ぐとともに、下部枠9を確実にユニット箱体4に固定することができるようになる。

まず熱交換器10をユニット組品2に組み込んだ後、底面に左右風向偏向板15や上下風向偏向板16を組み込んだ露受皿13を熱交換器10の下部に装着する。そして露受皿13の底面から突出させた支柱14の先端に設けた保持部14bをユニット箱体4の段差4cに落としこみ、保持部14bの内側に三角形をした固定リブ4dを抱え込むようにして、支柱14をユニット箱体4側に押しつけてゆく。そしてさらに保持部14bの先の係合部14cを、ユニット箱体4から突出している弾性突起4eをのり越してユニット箱体4側に押しつけることにより、支柱14を確実に固定させることができる。すなわち、支柱14の上下方向の動きは三角形をした固定リブ4dで抑制され、前後方向の動きは弾性突起4eで抑制され、左右方向の動きは保持部14bが納まる段差4cの幅で抑制されているので、支柱14の動きは確実に抑制されることになる。

露受皿13の支柱14を固定した後に、化粧カバー3を取り付けることになる。化粧枠本体5の上部の突起19をユニット箱体4に係合させた後、フロントパネル6の背面に設けたねじ孔を利用して化粧枠本体5をねじ20で固定する。そして化粧枠本体5の概略L字状をした下部枠9の端部から突出している係合リブ9a、9bをユニット箱体4の受け溝4a、4bに嵌合させながら、下部枠9の上面を支柱14の枠押え14aとユニット箱体4で構成される空間に挿入してゆくことになる。

このとき先に説明したように下部枠9の概略L字状をした角度は、成形時の冷却条件等により当初規定の角度αより若干広いα’になっている。したがって下部枠9のそれぞれの端部から突出した係合リブ9a、9bは、ユニット箱体4の受け溝4a、4bの間に角度を補正する形で挿入されることになる。しかし係合リブ9b側は化粧枠本体5の外部表面と同一面を形成しているため、広がった角度の変形は係合リブ9a側に多くあらわれることになるので、係合リブ9b側を基準にして係合リブ9a側を補正する形で挿入することになる。その係合リブ9aの反発力をユニット本体4の受け溝4bと支柱14に設けた枠押え14aで抑制するため、下部枠9とユニット本体4の間に隙間を作ることなく、係合リブ9aは受け溝4bと枠押え14aで構成する空間に固定されることになる。

下部枠9とユニット箱体4との間に隙間ができないので、送風路12を流れる冷風が隙間を通して下部枠9の内部に進入するがない。そしてさらに下部枠9の後部に突出した係合リブ9aが、ユニット箱体4の受け溝4aと押しつけ合う形で当接しているため、仮に下部枠9とユニット箱体4との間に隙間ができても、送風路12を流れる冷風が下部枠9の内部に侵入することがなく、したがって下部枠9の表面に水滴を凝縮させることがない。
