本発明は、光通信等に使用される光学系を構成する部材である光通信用部品及びその製造方法に関するものである。

【従来の技術】
光通信機器や各種検査装置、及び各種光センサ、レーザ装置等には、光ファイバをフェルール等の固定具にかしめ固定してなる光通信用部品が多数使用されており、その性能は引っ張り強度、気密特性、半田ぬれ性等多岐にわたり、且つ高い性能が要求される。

このような光ファイバをフェルール等の固定具にかしめ固定して使用する光通信用部品の例として、図6(a)〜(d)に示すフェルール付き光ファイバを用いて説明する。

図6(a)の構造については、塑性変形が可能で切削加工等の後加工により形状変更が可能な金属材で、円筒状に成形または加工したフェルール25の内径に、アクリル樹脂及び塩化ビニール樹脂等の合成樹脂材で、1次被覆28aと、2次被覆28bで構成された2層構造の被覆28を予め取り除いて、露出した石英ガラスからなる光ファイバ芯線27を挿通し、上記フェルール25の側面を外側から中心に向けて圧縮力を加えて変形させることにより、光ファイバ芯線27を直接かしめ固定した構造である(特許文献1参照)。

また図6(b)の構造は、使用する光ファイバ26及びフェルール25の形状は上記図6(a)と同様ではあるが、かしめ固定する時にフェルール25の先端をテーパ状の押し治具29で軸方向に押し当てることにより、フェルール25の先端34を変形させて光ファイバ芯線27を直接かしめ固定した構造である(特許文献2参照)。

一方、かしめる側のフェルール25とかしめられる側の光ファイバ芯線27との間に緩衝材を介在させて、かしめ固定する構造も提案されている。
その一例としては図6(c)に示すような構造で、まず光ファイバ26の先端部分の被覆28を除去し、光ファイバ芯線27を露出した状態でフェルール25に挿通する。

フェルール25は、光ファイバ芯線27を挿通する芯線挿通穴30と、1次被覆28aを挿通する被覆挿通穴31を備える段付き形状とし、且つ1次被覆28aをかしめる被覆かしめ部32を備え、被覆かしめ部32を変形させることにより1次被覆28aを介して光ファイバ26を固定するという構造である(特許文献3参照)。

また、上述した図6(b)の光ファイバ芯線27を直接かしめ固定する構造に加えて被覆28を介してかしめ固定する構造とを合わせ持った構造を、図6(d)に示す。
まず、上記同様に光ファイバ芯線27を挿通する芯線挿通穴30と、被覆28を挿通する被覆挿通穴31を備えた段付き形状のフェルール25に、予め被覆28を除去した光ファイバ芯線27を挿通し、フェルール25の先端34及び、被覆28で覆われているフェルール25の後端35をそれぞれ変形させてかしめ固定するという構造である。

【発明が解決しようとする課題】
ところが上記従来例において、図6(a)に示すようなフェルール25と光ファイバ芯線27を直接かしめる構造で、且つ外周側からフェルール25を変形させるような場合には、フェルール25を外周方向からの力で均一に変形させることが実質上非常に困難であり、光ファイバ26を固定出来たとしてもフェルール25と光ファイバ芯線27との間に隙間が出来て気密性が確保出来ないといった欠点があった。逆に、気密性を確保する為にかしめ量を増やした場合には、かしめ時の応力が光ファイバ芯線27に直接伝達されることにより、クラックが生じ易いという欠点があった。

また、図6(b)に示すような構造の場合には、テーパ状の押し治具29で押し当てることにより均等に変形させることが出来るため気密性は確保し易いが、かしめ前のフェルール25の先端34の断面が90°の形状で有るため、テーパ状の押し治具29を押し当ててかしめる時にフェルール25の先端34のみに応力が集中し易い。従って、フェルール25を変形させられる量は極めて微少でしかなく、かしめ量33が0.1mm以下程度しかないためにフェルール25と光ファイバ26の引っ張り強度が非常に低かった。

また、フェルール25の先端34の断面が90°の形状で有るため、テーパ状の押し治具29を押し当てた時に治具との摩擦抵抗(接触抵抗)が大きくなり、光ファイバ芯線27をかしめる方向(フェルールの中心方向)に効率的に力が伝達せず、フェルール25の軸方向に負荷が掛かり、その結果フェルール25の外径が膨らんでしまうといった欠点もあった。ここで、フェルール25の外径が膨らんだ場合の問題としては、光通信機器や検査装置等の各種通信機器に本部品を組み込む際に、相手部品との光軸ズレ等を起こすため、搭載出来ない等といったことが挙げられる。

次に図6(c)に示すような構造の場合、各種通信機器へ組み込む際には、主に半田付けやYAG溶接により相手部品に固定されるため、フェルール25を伝わって被覆28aに高温の熱が負荷され、その結果被覆28aが溶けて光ファイバ26が抜けてしまうといった欠点を有していた。

更に、被覆28aの材質がアクリル樹脂もしくは塩化ビニール樹脂等の合成樹脂であるため、各種通信機器へ組み込んだ際に被覆28aから発生するアウトガスにより、周辺部品への悪影響が起るという問題があった。また、被覆28aは一般に高温高湿条件において水分の吸収による劣化が起り易く、且つ温度変化による膨張収縮が起るため、引っ張り強度の低下等、部品の信頼性にも問題があった。更にまた、被覆28aの肉厚がバラツクことによりかしめ後の保持力が変化し、引っ張り強度が安定しないという欠点があった。

次に図6(d)に示すような構造の場合には、フェルール25の先端34で光ファイバ芯線27を直接かしめることで気密性を確保し、更にフェルール25の後端35で被覆28を介してかしめることで、先端側での引っ張り強度を補う構造にしているが、上述した欠点同様に、各種通信機器へ組み込む際に、半田付けやYAG溶接等による熱で被覆28が溶けてしまい、結局、光ファイバ26の引っ張り強度が確保できないといった欠点があった。

【課題を解決するための手段】
本発明は上述の問題点に鑑み案出されたもので、本発明の光通信用部品は、光ファイバをフェルール等の固定具にかしめ固定してなる光通信用部品において、かしめた部分の固定具と光ファイバの密着長さが0.1mm以上であることを特徴とするものである。

更に、上記固定具のかしめ部は、かしめる前の外径が0.5mm以上で、テーパ角度5〜60°のテーパ形状を有し、且つ内径が0.126〜0.3mmであることを特徴とするものである。

更に、上記固定具の外周部に、かしめる前の外径より0.05mm以上小さい外径で、且つその外径が0.5mm以上の段差部を有していることを特徴とするものである。

また、光ファイバをフェルール等の固定具にかしめ固定してなる光通信用部品の製造方法において、テーパ形状を有する押し治具を用いて上記固定具をかしめ、押し冶具のテーパ角度は上記固定具のテーパ角度に対して0〜20°大きく、且つかしめる時の負荷荷重は50〜300Nで押し治具を回転させながらかしめることを特徴とするものである。

【発明の実施の形態】
以下に、本発明による光通信用部品の実施形態であるフェルール付き光ファイバの実施形態について図1(a)、(b)を用いて説明する。
点線部分はかしめる前のフェルールの形状を描いたものである。

図1(a)は、光ファイバ2をフェルール1に挿通し、テーパ状に形成されたフェルール1の先端16をテーパ状の押し治具で軸方向に押し当て、フェルール1の先端16を中心に向けて変形させることにより光ファイバ芯線4をかしめ固定したものである。

まず使用する光ファイバ2の構成を説明する。ここで用いる光ファイバ2はシングルモード(SM)、マルチモード(MM)に依らず使用でき、また、PMF(POLARIZATION MAINTAINING FIBER)のような偏光の極性を維持した光ファイバでも支障なく使用することができる。

また、その構造に至っては、光ファイバ芯線4とそれを覆う合成樹脂材の被覆3からなり、フェルール1の内径6に挿通する長さ分だけその被覆3が除去されている。ここで、被覆3の除去方法としては、光ファイバ2を薬液に浸して被覆3を溶解する方法や、機械的に剥ぎ取る方法が一般的にとられており、そのどちらでも構わないが、かしめ後の光ファイバ2の引っ張り強度を安定させるため、光ファイバ芯線4の表面に傷を付けないように注意することが必要である。

被覆3は光ファイバ芯線4に密着する1次被覆3aとその1次被覆の外側に配設される2次被覆3bとからなり、少なくともフェルール1をかしめる部分は1次被覆3a及び2次被覆3bとも除去して使用する。尚、本実施形態では2層に構成されているが1層でもよく、限定されるものではない。

即ち、図1(b)に示すようにフェルール1をかしめる部分以外は、必ずしも被覆3を除去する必要はなく、ハンドリング時の光ファイバ2の曲げ強度を確保するために被覆3をフェルール1の中に挿通して使用する場合もある。この場合、少なくとも光ファイバ芯線4が露出している部分でかしめているため、各種通信機器に組み込む際に受ける熱影響で、被覆3が溶けて光ファイバ2が抜けてしまうといったことはない。また、フェルール1の先端16をかしめることで気密性及び引っ張り強度を確保する構造のため、かしめ部であるフェルール1の先端16より後端側に配設されている被覆3が、各種通信機器への組み込む際の熱影響で仮に溶けたとしても、光ファイバ2の引っ張り強度は変化することなく、またフェルール1の先端16から被覆3のアウトガスが漏れる心配もない。

次に使用されるフェルール1について説明する。
まず、フェルール1の母材質としては、ステンレスやASTM−F15を使用することが望ましいが、それ以外の金属の使用も可能である。例えば、金属では鉄/ニッケル合金、ステンレス以外の鉄/ニッケル/クロム合金、鉄/クロム合金等があり、その他非鉄金属としては、銅、アルミニウム、マグネシウム等がある。

これらの材質が用いられるのは、熱が加わった際にかしめた部分に発生する熱膨張により光ファイバ2との気密性が低下するのを極力防ぐと共に、各種通信機器に組み込む際に、相手方の材質の熱膨張係数に合わせることにより光学機器からの脱落を防ぐ目的が有る。

尚、不図示ではあるが、母材質に金メッキ等の表面処理をした物を使用しても何ら問題ない。これは、上述したように各種光学機器に組み込む際に半田付けする場合には必要で、半田との濡れ性を確保するために施すものであるが、金等の金属の中でも比較的柔らかい材質の場合には、かしめ時の気密性を確保し易くする効果や、かしめ時の光ファイバ2の破断を防ぐ効果もある。

次に形状については、まず外径D1は0.5mm以上で、内径D2は0.126〜0.3mmとし、かしめる部分の先端径D3は0.2〜0.8mmでテーパ角度αが5〜60°のテーパ部8を有し、このテーパ部8に連続するように外径D1より0.05mm以上小さく、外径D1が0.5mm以上の段差部9を備えた形状とする。また、光ファイバ2をかしめた時のフェルールと光ファイバの密着長さ(以下、かしめ量という)Lは0.1mm以上とする。

こうすることにより、かしめる時に加わる軸方向の荷重に耐え得る外径となり、且つフェルール1の先端16にテーパ部8を有することによって、かしめた時に上述したようなフェルール先端の応力集中型のかしめではなく、応力の分散したかしめが可能となり、十分なかしめ量L(0.1mm以上)の確保ができるようになるため、非常に高い光ファイバ2の引っ張り強度を保つことが可能になる。

また、更に光ファイバの引っ張り強度を上げたい場合には、フェルール1に熱を加えることによって生ずる膨張収縮を利用してかしめを行う方法を併用することで、更に強靱な引っ張り強度を確保することも可能となる。

更に、段差部9を備えることにより、万一必要以上の負荷荷重が加わった際に、外径D1より小さい段差部9の部分が先に変形を起こすことで過負荷分を吸収し、外径D1の変形を防止するため、過負荷によって外径D1が膨らむようなことがなくなり、各種通信機器に組み込む際に軸ズレが発生するようなこともない。 このように、過負荷時の外径D1の変形を防止する目的で設定された段差部9は、上述したようなテーパ部8と連続する形状ではなく、フェルール1の後端17もしくはフェルール1の中心部に配設しても何ら問題ない。

なお、ここでかしめ量Lを0.1mm以上としたのは、実用上問題ないレベルの3.5N以上の引っ張り強度を確保出来るためであり、0.1mm以下の場合には、引っ張り強度が低く実用的ではないと同時に、あまりにもかしめ量10が短いためにフェルール1の内径6がばらついた時等に、気密性が確保できない場合が出るためである。

次に、フェルール1の外径D1は、0.5mm以上が好ましく、フェルール1の外径D1が0.5mm未満の場合には、負荷荷重300N以下の荷重で真直度が変化する。即ち、フェルール1が変形し各種光学機器に組み込むことが不可能になるからである。

さらに、テーパ角度αは5〜60°が好ましいが、テーパ角度αが5°未満の場合には、殆どテーパ8が無い状態であり、図6(b)に示す従来例同様の応力集中型かしめとなり、かしめる段階で光ファイバ26が破断する。逆に、テーパ角度αが60°を超える場合にはテーパ角度αが大きすぎるため、フェルール1の軸方向に力が逃げ、十分なかしめ量を確保することが出来なくなるからである。

さらに、内径D2は0.3mm以下にすることが好ましく、内径D2が0.3mmより大きい場合、光ファイバ芯線4との気密性が確保できない場合があるためである。また、0.126mm未満では、光ファイバ芯線4の外径が0.125mmのため、フェルール1に挿通することが実質上不可能なためである。

次に、段差部9を外径D1より少なくとも0.05mm以上の小さい外径D4で、且つ0.5mm以上の外径D4としているが、これは段差部9があまりにも細いため0.05mm未満では、段差部9の部分でフェルール1が曲がってしまうからである。また、外径D1に対し0.05mm未満の段差しかない場合には、負荷荷重が加わった際に、段差部9の部分で荷重を吸収できずに、外径D1が膨らんでしまうためである。

次に上記フェルール付き光ファイバの製造方法について、図2(a)〜(d)を用いて説明する。

まず、図2(a)に示すように、フェルール1内径に被覆3を除去した光ファイバ芯線4を所望の出寸法になる位置まで挿通し、受け治具11にセットする。次に図2(b)に示すベアリング等のついたステージ12上に上記受け治具11を乗せ、平面方向に可動自在となるようにする。平面方向に自在に動くようにすることで、図2(d)に示す押し治具14と、フェルール1の軸が必ずしも合っていなくても、かしめる過程で押し治具14のテーパ20にフェルール1の軸が倣うようにかしめることが可能になる。ここで使用するステージ12は、ベアリング付きステージに限ったものではなく、平面方向に受け治具が自在に動く構造、例えば図2(c)に示すようなステージ上面にテフロン(R)層13の膜が形成され、滑り性が増すことによって受け治具11が自在に動く等の構造で有れば良い。

次に図2(d)に示すように、テーパ状の押し治具14を回転させながらフェルール1の先端に押しつけてかしめ方向36の負荷でかしめる。このときの押し治具14のテーパ角度βはフェルール1のテーパ角度αより0〜20°大きい角度の物を使用し、負荷荷重はロードセル15等の測定器で測定しながら50〜300Nの荷重を負荷する。

ここで、押し治具14のテーパ角度βが、フェルール1のテーパ角度αより小さい角度の場合、フェルール1をかしめることが出来なくなり、また20°より大きい角度の場合には、十分なかしめ量を確保することが出来なくなるためである。

また、押し治具14を回転させながらかしめることにより、フェルール1と押し治具14との摩擦抵抗が低減出来、テーパ20の奥深くまでフェルール1の先端を食い込ませることが可能になるため、より多いかしめ量を稼ぐことが可能になる。また、負荷荷重については、フェルール1に使用する材質、及びフェルール先端形状や押し治具14のテーパ角度βによって好適な荷重は異なるが、例えばフェルール1の材質がASTM−F15で、外径がφ1.0mm、テーパ角度8aが30°の場合には、100N程度の負荷荷重が望ましい。これは、引っ張り強度が10N以上となり、実用上十分なレベルにあるが故に、光ファイバ芯線4への攻撃性を低減するという意味でも、必要以上の負荷荷重は避けるためである。

【実施例】
ここで、以下に示す方法で各種実験を行った。

まず、本発明の実施例として図1(a)に示す上記光通信部品と、従来例として、図6(b)に示す従来の光通信部品をそれぞれ下記の条件で作製し、各々の光ファイバ引っ張り強度とかしめ量の関係をを測定した。

本発明の実施例、従来例ともにフェルール1の外径D1を1.00mm、内径D4を0.133mmとし、母材にはASTM−F15を用い、金めっきを施した物を使用した。

また、本発明の実施例におけるフェルール1の先端のテーパ角度αは、30°の物を使用した。

次に、光ファイバについては、両サンプル共にシングルモードファイバを用い、更に、フェルール1をかしめる時の押し治具14は、テーパ角度βが40°の物を使用し、本発明の実施例サンプルは押し治具14を回転させ、従来例のサンプルは押し治具14を回転させずにかしめ、更にまた、押し治具14の負荷荷重は45〜305Nまでの各荷重でかしめた物の引っ張り強度を測定した。
測定方法は図3に示す。

光ファイバ53をプッシュプルゲージ51に接続された光ファイバ固定冶具52に固定して、上記光ファイバ53にかしめ固定されているフェルール54をフェルール固定冶具に固定して、引っ張り強度測定器支持台58上に設置された稼動ステージ57を進行方向55にスライドさせた。この際、フェルール54から光ファイバ53が抜けた、もしくは破断したときのプッシュプルゲージ51の値を読み、それを引っ張り強度とした。

以上のサンプルでの評価結果を表1に示す。

表1から明らかなように、本発明の実施例では、かしめ量が0.1mm以上で実用上問題ないレベルの3.5N以上の引っ張り荷重が得られた。更に、押し治具14の負荷荷重が50〜300Nの範囲で十分なかしめ量の確保が可能であることが確認できた。

一方、従来例では前述したように応力集中型のかしめとなっているため、十分なかしめ量を確保する前に光ファイバ26が破断する結果となった。

次に、フェルール1の外径D1の大きさを評価するため、図1(a)に示す形状で外径D4違いの製品を、押し治具14の負荷荷重を変化させてかしめ、フェルール1の変形量44を測定した。
変形量の測定方法を図4に示す。

図4(a)はフェルール41の外径の太い側が変形した場合であり、寸法44を測定する。また、図4(b)はフェルール41の外径の細い側が変形した場合であり、寸法45を測定する。
以上のサンプルでの評価結果を表2に示す。

表2から明らかなように、フェルール1の外径D1が0.5mm未満の場合には、負荷荷重300N以下の荷重で変形量が変化する。即ち、フェルール1が変形し各種光学機器に組み込む際に変形しやすくなるため、フェルール1の外径D1は0.5mm以上であることが好ましい。

更に、フェルール先端16のテーパ角度αを評価するため、図1(a)に示す形状で、テーパ角度αを変化させた製品を、100Nの負荷荷重でかしめ、かしめ量を測定した。

かしめ量は実際にかしめた後のフェルール1を半割りして、フェルール1と光ファイバ芯線4の密着部分の長さを工場顕微鏡で測定した。
その結果を表3に示す。

表3から明らかなように、テーパ角度αが5°未満の場合には、殆どテーパ8が無い状態であり、図6(b)に示す従来例同様の応力集中型かしめとなりやすく、かしめる段階で光ファイバ26が破断し、逆に、テーパ角度αが60°を超える場合には、フェルール1の軸方向に力が逃げ、十分なかしめ量を確保することが難しくなるため、テーパ角度αは5〜60°にすることが好ましい。

更にまた、フェルール1の内径6を評価するため、図1(a)に示す形状で、フェルール1の内径D2を変化させた製品を、100Nの負荷荷重で各5個ずつかしめ、光ファイバ芯線4との気密特性を測定した。
その測定方法は図5に示すように、光ファイバ芯線61とかしめ固定されているフェルール62をホルダ64にセットされたシリコーンゴム63に挿通する。そして真空ポンプ67で排気しながらHeガスノズル69からHeガス68をフェルール62に向けて噴射する。

フェルール62における気密特性が悪い場合、Heガス68はフェルール62からリークして流路65の経路で排気されるが、その際、デイテクタ66でリーク量が測定される。
その結果を表4に示す。

表4から明らかなように、内径D2が0.3mmより大きい場合、内径D2が大きすぎることによって光ファイバ芯線4との気密性が確保できない場合があるため、内径D2は0.3mm以下にすることが好ましい。また、0.126mm以下の製品は評価しなかったが、光ファイバ芯線4の外径が0.125mmのため、0.126mm以下の場合にはフェルール1に挿通することが実質上不可能なためである。

ここで、気密特性の評価基準は、一般的に光通信用部品に要求される1×10E−8atm・cc/sec以下を基準とした。
また更に、図1(a)で示すフェルール1の段差部9を評価するため、図1(a)に示す形状で外径D1が1.0mmとし、外径D4が違う製品を400Nの負荷荷重でかしめ、かしめ後の外径D1及び外径D4を測定した。その結果を表5に示す。

表5から明らかなように、外径D4が0.5mm以下の場合、外径D4があまりにも細いため段差部9の部分でフェルール1が曲がってしまい、逆に外径D1に対し0.05mm以下の段差しかない0.98mmの場合には、負荷荷重が加わった際に、段差部9の部分で荷重を吸収できずに、外径D1が膨らんでしまった。

以上より、外径D1より少なくとも0.05mm以上の小さい外径D4で、且つ0.5mm以上の外径D4である段差部9を備えることにより、過負荷荷重が加わった際でも、段差部9で吸収し、安定したかしめが可能となる。
また、かしめ時の押し治具14のテーパ角度βを評価するため、図1(a)に示す形状で、テーパ角度αが30°のフェルール1を、テーパ角度βが異なる押し治具14でかしめ、かしめ後のかしめ量を測定した。その結果を表6に示す。

表6から明らかなように、押し治具14のテーパ角度βが、フェルール1のテーパ角度α(30°)に対して同等以下のテーパ角度β(29°)の場合には、フェルール1をかしめることが出来ず、逆に、フェルール1のテーパ角度αより20°以上大きいテーパ角度β(52°)の場合には、角度が大きすぎるために十分なかしめ量を確保することが出来ない。従って、十分なかしめ量を確保するには、フェルール1のテーパ角度αに対して0〜20°大きいテーパ角度βの押し治具を使用する必要がある。

【発明の効果】
以上本発明によれば、光ファイバをフェルール等の固定具にかしめ固定してなる光通信用部品において、かしめた部分の固定具と光ファイバの密着長さが0.1mm以上にすることにより、より高い引っ張り強度を確保することが可能になる。
