従来から、自動車等の車両用シート材として、例えば特許文献1に示されるように、静電防止機能付きラミネート材が広く使用されている。これは、ファブリックからなる表皮材中に導電繊維を混入しておき、この導電繊維を経路としてシート表面に帯電した電荷を下層にあるカーボンに蓄電後、ある程度貯まったら導電繊維により自然放電(コロナ放電)させることにより、シート表面における静電気の発生を防止するのである。具体的には、図2に示されるように、表皮材21の裏面側に導電性を有するカーボンバッキング層22を形成することが行われている。なお、図中21aは導電繊維、21bは通常繊維、23はウレタン基材である。

しかしながら、従来のものでは前記カーボンバッキング層22が表皮材21を塗り固めてしまうために表皮材21の伸縮性を阻害するという問題点や、カーボンバッキング層22が染み出て表皮材21の風合いを悪くするという問題点があった。そこで、図3に示されるように、カーボンバッキング層22を格子状あるいは点状に形成することにより上記問題点の解決を図ることも検討されたが、導電性繊維21aとの接触率が低下して十分な静電防止効果を得ることができなくなるという問題点があった。

【発明が解決しようとする課題】
本発明は上記のような従来の問題点を解決して、優れた静電防止効果を発揮するとともに、伸縮性および風合いにも優れた静電防止機能付きラミネート材及びその製造方法を提供することを目的として完成されたものである。

【課題を解決するための手段】
上記の課題を解決するためになされた本発明は、導電繊維を混入した表皮材を、カーボンの分散層を介してウレタン基材にラミネートしたことを特徴とする静電防止機能付きラミネート材と、ウレタン基材の表面をフレーム処理して表面にカーボンを付着させた後、該カーボンを溶融ウレタン中に巻き込んでカーボンの分散層を形成し、次いでこのカーボンの分散層を介して導電繊維を混入した表皮材を圧着してラミネート材を成形することを特徴とする静電防止機能付きラミネート材の製造方法である。

【発明の実施の形態】
以下に、図面を参照しつつ本発明の好ましい形態を示す。
図面は、本発明を自動車用シートに適用した場合を示すもので、図中1はファブリック地やニット起毛品等の起毛を有する生地からなる表皮材である。この表皮材1には導電繊維1aが混入されていて、該導電繊維1aを経路としてシート表面に帯電した電荷を下層にあるカーボンに蓄電後、ある程度貯まったら導電繊維により自然放電(コロナ放電)させることにより、シート表面における静電気の発生を防止する点は、基本的には従来のこの種の静電防止機能付きラミネートと同じである。なお、1bは導電性を有しない通常繊維である。

そして本発明では、前記表皮材1を、カーボン4の分散層2を介してウレタン基材3にラミネートした点に特徴的構成を有する。
即ち、従来の表皮材21の裏面側に形成された導電性を有するカーボンバッキング層を介するのと異なり、伸縮性のあるカーボン4の分散層2を介する構造とすることにより、カーボンバッキング層のように表皮材1の伸縮性を阻害することがなく、またバッキング樹脂によるフィルム面の形成もないため風合いを劣化させることもないのである。

なお、前記カーボン4が分散されているウレタン層2は、下記の製造方法で説明するように、ウレタン基材3の表面をフレーム処理した際に表面に付着したカーボンが溶融ウレタン中に巻き込まれて分散したものであり、容易に成形することができる。

次に、上記静電防止機能付きラミネート材の製造方法につき説明する。
先ず、ラミネートすべきウレタン基材3の表面をフレーム処理して表面にカーボン(いわゆる煤)を付着させる。ウレタン基材3としては、密度が0.02〜0.04g/cm3程度のものであり、厚みは製品形状に応じて任意のものを使用する。
フレーム処理のための炎は、通常のフレームラミネート用のものでよいが、カーボンの付着量を多くするために、煤の発生量が多い高分子材料(例えば、ろうそくやガス等)の不完全燃焼炎を当てることが好ましい。
更には、フレーム処理する前にウレタン基材3の表面を水で濡らしておくことも好ましい。これは、ウレタン基材3のフレーム処理面が水で濡れていると、加熱により水が蒸発しきるまでカーボンがウレタン基材表面に付着していくため、多量のカーボンを付着させることが可能になるからである。

その後、フレーム処理を継続するとウレタン基材3の表面が溶融し始め、カーボン4を巻き込みながら溶融ウレタン層が形成されることとなり、この結果、カーボン4を溶融ウレタン中に巻き込んで該カーボン4が均一に分散されているウレタン層2が形成されることとなる。
最後に、このカーボンが分散された溶融状態のウレタン層を介して導電繊維を混入した表皮材1を圧着し、静電防止機能付きラミネート材を成形する。

このようにして製造されたラミネート材は、表皮材1に導電繊維1aが混入されているので、シート表面に帯電した電荷は導電繊維1aを経路として裏面側のカーボン4の均一な分散層2に伝達・蓄電されて、ある程度貯まると導電繊維により自然放電(コロナ放電)されることとなり、この結果、シート表面における静電気の発生は的確に防止されることとなる。しかも、前記カーボン4の均一な分散層2は、従来のカーボンバッキング層と異なり非常に伸縮性に富んだものであるので、表皮材1の伸縮性を阻害することがなく優れた座り心地が得られることとなる。また、表皮材1への樹脂の染み出しもないので、シートとしての風合いが劣化することもなく、優れた外観品質を呈することとなる。
なお、本発明で得られた静電防止機能付きラミネート材の表面抵抗率を測定した結果は108Ωであり、従来のカーボンバッキング層を設けたものと同等レベルの静電防止機能が得られることが確認できた。

以上の説明からも明らかなように、本発明は優れた静電防止効果を発揮するとともに、伸縮性および風合いにも優れた静電防止機能付きラミネート材を効率よく生産することができるものである。
よって、本発明は従来の問題点を一掃した静電防止機能付きラミネート材及びその製造方法として、産業の発展に寄与するところは極めて大である。
