本発明は浴室用床材及びその製造方法に係り、更に詳しくは、基材に対する親水性塗料の密着性及び耐久性を高め、且つ、高い親水性を付与することのできる浴室用床材及びその製造方法に関する。

【従来の技術】
浴室用床材としては、入浴後に表面に残った湯水を出来るだけ早く乾燥させる性質(易乾燥性)の高いものが求められる。そこで、樹脂材料で形成されるユニットバス用の床材の場合、所定の親水性塗料(例えば、特許文献1等参照)で基材の表面を塗装すると、当該表面が親水化して易乾燥性が向上することが知られている。このとき、塗装面に対する塗料の密着性や耐久性を高めるため、親水性塗料による塗装工程の前に、前記塗装面にプライマー塗料が塗布若しくは吹き付けられる(特許文献1,2等参照)。

【発明が解決しようとする課題】
しかしながら、前述したように、プライマー塗料を用いた場合には、前記親水性塗料による親水性を十分に発揮できず、良好となる床材の親水性が得られないという不都合がある。これは、親水性塗料中に存在する親水性の添加剤がプライマー塗料内に沈降し、親水性塗料の塗膜表面に発現し難くなるためであると推測される。
ここで、親水性塗料による塗装の前に、プライマー塗料を一旦加熱して硬化させると、前述の場合よりも、床材の親水性が幾分良くなるものの、良好となる易乾燥性を得るには不十分である。しかも、この場合には、プライマー塗料及び親水性塗料を加熱して硬化させる工程を二度行わなければならず、工程の増大による製造コストの高騰化をも招来する。
また、プライマー塗料を用いずに前記親水性塗料による塗装を行えば、床材の親水性が良好となるが、基材に対する親水性塗料の密着性及び耐久性が悪くなるという不都合がある。この不都合は、SMC(シートモールディングコンパウンド)等のFRP(繊維強化プラスチック)で基材を形成したときに、各種離型剤や使用環境等の影響によって特に顕著となる。

【発明の目的】
本発明は、このような不都合に着目して案出されたものであり、その目的は、基材に対する親水性塗料の密着性及び耐久性を高めつつ、親水性塗料による親水性を十分に発揮させることができる浴室用床材及びその製造方法を提供することにある。

【課題を解決するための手段】
前記目的を達成するため、本発明は、所定の基材と、この基材にプライマー塗料を用いて塗装することで形成されたプライマー層と、このプライマー層に親水性塗料を用いて塗装することで形成されたトップコート層とを備えた浴室用床材において、
前記プライマー塗料には、親水性物質が添加される、という構成を採っている。このような構成によれば、プライマー塗料に親水性物質が添加されているため、当該親水性物質により、親水性塗料内の親水性の添加剤がプライマー層内に移動することを抑制できると考えられ、親水性塗料による親水性を十分に発揮させることができる。しかも、プライマー塗料を用いていることから、基材に対する親水性塗料の密着性及び耐久性を高めることができる。

前記親水性物質は、親水性シリカであり、前記プライマー塗料の主剤に対して0.1重量%〜10重量%添加される、という構成を採ることが好ましい。親水性シリカの添加量が0.1重量%未満であると、期待する親水性が床材に付与され難くなる一方、親水性シリカの添加量が10重量%を超えると、プライマー塗料の粘度が高くなり過ぎて、当該プライマー塗料を用いた霧化塗装が行えなくなる。

ここで、前記親水性シリカは、カップリング処理が施されていないことが好ましい。これにより、親水性シリカにカップリングされた撥水成分の影響が低減され、床材の親水性を更に高めることができる。

また、前記親水性シリカは、平均粒径を0.1μm〜20μmに設定することが好ましい。親水性シリカの平均粒径が0.1μm未満であると、プライマー塗料の粘度が高くなり過ぎて、当該プライマー塗料を用いた霧化塗装が行なえなくなる。一方、親水性シリカの平均粒径が20μmを超えると、塗装面に凹凸が生じ易くなり、外観の体裁が良好な平坦な塗装面を形成し難くなる。ここで、更に好ましくは、親水性シリカの平均粒径を2μm〜10μmにするとよい。

【発明の実施の形態】
図1に示されるように、本発明に係る浴室用床材10は、樹脂製の基材11と、この基材11にプライマー塗料を用いて塗装することで形成されたプライマー層12と、このプライマー層12に親水性塗料を用いて塗装することで形成されたトップコート層13とを備えた基本構成となっている。

前記プライマー塗料は、公知のプライマー塗料の成分に、少なくとも親水性物質を加えた成分構成となっている。当該親水性物質は、プライマー塗料の主剤に添加されるものであって、親水性シリカ、アルミナ等の親水性材料、及び、塗装面にSi−OH基等の親水性基を出して親水構造とする親水化剤を意味する。これら親水性材料及び親水化剤は、双方添加されてもよいし、何れか一方添加されてもよい。

なお、本明細書において、「親水性基」とは、−OH、−O−、−NHCO−、−CONH−、−COOH、−SO−OSOH、−OPO(OH)、−NH、−NH−、−NR等を総称した概念として用いる。

前記親水性塗料は、水との静止接触角が50度以下となる塗膜を形成可能な塗料を意味し、アルカリシリケート類含有無機塗料、金属アルコキシド類含有無機塗料、有機無機複合化塗料、表面親水化塗料等を例示できる。ここで、有機無機複合化塗料は、アクリル、ウレタン、ポリエステル、エポキシ等の有機成分と、ケイ素等を主成分とするシリケート等の無機成分とを、ビニル基、グリシジル基、メタクリロイル基等の末端反応基を有するアルコキシシラン類(シランカップリング剤)等で複合化した塗料である。また、表面親水化塗料は、塗料中に親水性基を有する親水化剤等を添加し、表面にSi−OH基等の親水性基を出して親水構造とする塗料である。

浴室用床材10は、以下の工程を経て製造される。
すなわち、基材11を成型した後、当該基材11の塗装部分となる表面11Aを脱脂して除塵等をする前処理工程が行われる。そして、表面11Aにプライマー塗料を塗布若しくは吹き付ける下塗り工程が行われる。その後、プライマー塗料の上から親水性塗料を塗布若しくは吹き付ける上塗り工程が行われ、これらプライマー塗料及び親水性塗料は、一定時間放置(セッティング)される。そして、前記プライマー塗料及び親水性塗料を加熱して硬化させる硬化工程が行われてから、製品の冷却工程を経て浴室用床材10が完成する。なお、下塗り工程の前に、サンドペーパや研磨剤入ナイロン製不織布等の研磨用部材、若しくは、研磨剤を用いて表面11Aを研磨することで、当該表面11Aに予め凹凸若しくは粗面を形成する研磨工程を行うとよい。

【実施例】
以下に本発明の実施例を比較例とともに説明する。

[実施例1]
先ず、図3に示される割合で各種成分を配合したSMC(シートモールディングコンパウンド)を、表面温度145℃、裏面温度130℃となる成形型を用い、成形圧力15000kN、キープ時間420秒となる条件下でシステムバス用の基材11を形成した。
次に、基材11をイソプロピルアルコールにて脱脂処理した後、エアー静電除塵を行ってから、基材11の表面11Aに対し、プライマー塗料を用いてプライマー層12を設けた。この際、塗膜の厚みを約20μmとした。前記プライマー塗料としては、アクリルポリオールを主成分とする主剤80部、ヘキサメチレンジイソシアネートを主成分とする硬化剤20部、トルエン、キシレン等の混合シンナー60部の割合で配合し、更に各種添加剤が適宜添加された塗料を用いた。前記主剤には、平均粒径が20μmのアクリルビーズと、平均粒径が5μmの親水性シリカ粒子と、シリコン系親水化剤(界面活性剤)とを添加した。ここで、アクリルビーズ及びシリコン系親水化剤の添加割合を、主剤に対してそれぞれ5重量%とし、親水性シリカ粒子の添加割合を、主剤に対して0.1重量%とした。
次いで、プライマー層12の上から、親水性塗料を用いてトップコート層13を設けた。この際、塗膜の厚みを約30μmとした。前記親水性塗料としては、親水性シリカ粒子の平均粒径を2μm〜10μmとし、添加割合を5重量%とした点を除き、前記プライマー塗料と略同一の基本成分のものを用いた。
その後、約30℃にて約10分放置した後、100℃の乾燥炉内に30分間置き、プライマー塗料及び親水性塗料を硬化させた後、冷却して浴室用床材10が得られた。

図4に示されるように、実施例1に対し、プライマー塗料の親水性シリカ粒子の添加割合を変えた。すなわち、実施例2では、親水性シリカ粒子を主剤に対して10重量%の割合で添加し、実施例3では、同様に主剤に対して0.05重量%の割合で添加し、実施例4では、同様に主剤に対して12重量%の割合で添加した。

ここで、親水性に関する実験としては、床材10を水で洗い流した直後の状態における水との静止接触角をパラメータとして、親水性を三段階で評価したものである。すなわち、「◎」は、水との静止接触角が20度未満となる非常に良好な評価を表し、「○」は、水との静止接触角が20度以上40度以下となる良好な評価を表す。また、「×」は、水との静止接触角が40度を超え、期待する親水性が得られないという評価を表す。

また、密着性(耐久性)に関する実験としては、所定時間90℃の温水に浸漬した後、碁盤目試験を行った。「◎」は、300時間以上剥れが生じなかったものを示し、「○」は、50時間以上300時間未満で剥れが生じたものを示し、また、「×」は、50時間未満で剥れが生じたものを示す。尚、この試験において50時間以上剥れが生じなければ浴室用床材としての実用性能上は問題は無いレベルと考えられる。

以上の実験からも明らかなように、本発明によれば、親水性塗料の密着性及び耐久性を高めつつも、親水性塗料による親水性を十分に発揮することが可能になる。
