本発明は、画像形成装置に備えられる現像ユニット及び画像形成装置に着脱自在なプロセスカートリッジ及びその保護部材に関する。

ここで、画像形成装置とは、電子写真画像形成方式を用いて記録媒体に画像を形成するものである。そして、電子写真画像形成装置の例としては、例えば、電子写真複写機、電子写真プリンタ(レーザービームプリンタ、LEDプリンタ等)、ファクシミリ装置及びワードプロセッサ等が含まれる。

また、プロセスカートリッジとは、画像形成装置本体に着脱可能な少なくとも現像手段を有するユニット、あるいは感光ドラムと現像手段を有するユニットをいう。

また、現像ユニットとは電子写真感光ドラム上に形成された潜像を現像するための現像手段とそれに付随した部材で構成されたものをいう。

【従来の技術】
従来、電子写真方式によって記録媒体に画像を形成する画像形成装置としては、次の構成が知られている。それは、電子写真感光ドラム上に選択的に形成された潜像に対し現像剤を収納した現像ユニットを対向させて前記潜像を可視像化し、記録媒体に転写する。多色画像形成装置においてはさらにこれらの現像及び転写動作を各色について行うことにより、記録媒体に多色画像を得るものである。

また、前記現像方式として、現像ローラを感光ドラムに接触させる接触現像方式や現像ローラと感光ドラムの間に一定の間隔を設けるジャンピング現像方式などが知られている。そして前記現像ユニットを画像形成装置本体に対して着脱可能なプロセスカートリッジ構成として、使用者のメンテナンス作業を軽減するようにしたものも知られている。

また、前記現像ユニットまたはプロセスカートリッジにおいて、製造出荷からユーザが使用を開始するまでの間の品質を保持する手段として様々な補助部材が提案されている。例えば、特許文献1乃至4などでは現像ブレードとDローラの間にシート部材を挟み込む構成が開示されている。

【発明が解決しようとする課題】
従来、非磁性トナー及び弾性現像ローラを感光ドラムに接触させてトナー像を形成する接触現像方式の場合、感光ドラムとの摺擦等による傷や磨耗等を回避するため、現像ローラは弾性体を有するローラを用いることが好ましい。弾性体としては、ソリッドゴム単層やトナーへの帯電付与性を考慮してソリッドゴム層上に樹脂コーティングを施したもの等が用いられる。

また、現像ローラにスポンジローラ等のトナー供給ローラと現像ローラ上のトナー層を規制する現像ブレードを圧接させる構成が知られている。

現像ブレードは、現像ローラに圧接させる事で現像ローラの外周にトナーを薄層形成させ、且つトナーへ電荷を付与(摩擦帯電)するものである。特に、リン青銅やステンレス鋼や炭素鋼などの金属に圧接手段を設けたもの、リン青銅やステンレス鋼や炭素鋼などのばね性を有する金属薄板、または前記金属薄板表面に樹脂をコートしたものが好ましく、いずれも現像ローラへ所定の当接圧を確保すると共に使用時には常時当接される構成である。

上述のように、弾性体を有する現像ローラに現像ブレードを圧接させた構成の場合、使用時には常時当接しているため、当接圧により現像ローラと現像ブレードの接触部において約1mmの幅で現像ローラが変形した状態が維持されることとなる。

そのため、製造出荷時からユーザが使用を開始するまでの間の放置時間、振動、衝撃、温湿度環境等の諸条件の影響により、現像ブレードと現像ローラとの当接部で形成された約1mm幅の変形が復帰しにくくなる場合がある。

この場合、変形が充分に回復されない状態でユーザが使用を開始した場合、前記変形部が現像ブレード当接部を通過する際には、現像ローラが回転しているため、現像ブレードによる当接圧の微小変動などが生じる。その結果、前記変形部のトナーコート厚やトナー帯電特性等が変化し、画像に現像ローラの回転周期に対応する横すじが表れる場合がある。

本発明は上記の従来技術の課題を解決するためになされたもので、その目的とするところは、使用開始時から良好な画像を得ることができる現像ユニット、プロセスカートリッジ及びその保護部材を提供することにある。

【課題を解決するための手段】
上記目的を達成するために本発明に係る保護部材にあっては、
トナーを担持する現像ローラと、該現像ローラに圧接し該現像ローラ上に担持したトナー層を規制する現像ブレードと、の間に取り外し可能に挟持される保護部材であって、
前記現像ローラに対する現像ブレードの加圧力を分散するための圧力分散材を備えることを特徴とする。

【発明の実施の形態】
以下に図面を参照して、この発明の好適な実施の形態を例示的に詳しく説明する。ただし、この実施の形態に記載されている構成部品の寸法、材質、形状、その相対配置などは、特に特定的な記載がない限りは、この発明の範囲をそれらのみに限定する趣旨のものではない。また、以下の説明で一度説明した部材についての材質、形状などは、特に改めて記載しない限り初めの説明と同様のものである。

(カラー画像形成装置の全体構成及び画像形成工程)
まず、カラー画像形成装置の全体構成について、図1を参照して概略説明する。図1は本実施の形態に係るカラー電子写真画像形成装置の一形態で、現像カートリッジとドラムカートリッジ及び中間転写体ユニットを画像形成装置本体に装填したカラーレーザービームプリンターの概略構成を示す縦断面図である。

このカラー画像形成装置本体は、図1に示すように、露光手段3から画像情報に基づいた光像を照射して反時計周りに回転する像担持体(以下「感光ドラム」という)1に静電潜像が形成され、現像カートリッジの現像位置で現像剤像(以下「トナー像」という)を形成する。そして、前記トナー像の形成と同期して記録媒体をピックアップローラ18、搬送ローラ対19、レジストローラ対7等からなる搬送手段によって搬送し、感光ドラム1に形成したトナー像が中間転写体5aに転写される。

多色現像の場合、イエロー、マゼンダ、シアン、ブラックと4回繰り返されることで中間転写体5aに前記4色のトナー像が重ね合わされた状態で形成される。

感光ドラム1は中間転写ベルト5aの回転と同期して図1の矢印方向(反時計回り)に回転する。帯電装置2は、感光ドラム1の表面を均一に帯電する。露光手段3は、帯電された感光ドラム1表面を各色画像情報に基づいた画像光、例えばイエロー画像情報に基づいた画像光、を照射し、感光ドラム1上にイエロー画像に対応した静電潜像を形成する。

露光手段は次の工程を経て行われる。露光手段3は外部装置等から読み込んだ画像情報に基づいて感光ドラム1を光照射するものであり、レーザーダイオード、ポリゴンミラー、スキャナーモーター、結像レンズ及び反射ミラーから概略構成されている。

そして外部機器等から画像信号が与えられると、レーザーダイオードが前記画像信号に応じて発光し、ポリゴンミラーに前記画像光として照射する。このポリゴンミラーはスキャナーモーターによって高速回転し、前記ポリゴンミラーで反射した画像光が結像レンズ及び反射ミラーを介して前記感光ドラム1の表面を選択的に露光し、その結果感光ドラム上に静電潜像を形成する。

この静電潜像形成と同期してイエローの現像カートリッジ(現像ユニット)4Yを現像位置に回転移動し、所定のバイアス電圧を印加し静電潜像にイエロートナーを付着させて現像する。その後、中間転写ベルト5aの押えローラ(1次転写ローラ)5jにトナーと逆極性のバイアス電圧を印加することで、感光ドラム1上のイエローのトナー像が中間転写ベルト5a上に1次転写される。

上述のようにイエロートナー像の一次転写が終了すると、現像装置4の次の現像カートリッジ(4M)が回転移動し、感光ドラム1に対向する位置に位置決めされる。以上のような静電潜像の形成、現像及び一次転写の各工程を、マゼンタ(M)、シアン(C)、ブラック(Bk)の各色についても順次繰り返して行うことによって、中間転写ベルト5a上に4色のトナー像を重ね合わせる。

この間、二次転写ローラ11は、中間転写ベルト5aとは非接触状態の位置にあり、クリーニングユニットとしてのクリーニング帯電ローラ5fも中間転写ベルト5aとは非接触状態の位置にある。

二次転写ローラ11は、中間転写ベルト5a上に4色のトナー像が形成された後に、図1に示すように、中間転写ベルト5aに圧接される。さらに、中間転写ベルト5aの回転と同期して、給送手段であるレジストローラ対7近辺の所定の位置で待機していた記録媒体が中間転写ベルト5aと二次転写ローラ11のニップ部に送り出される。

現像装置4は、感光ドラム1上の静電潜像を可視像化するためのものであり、本実施の形態ではイエロー、マゼンタ、シアン、ブラックの各色の現像を可能とする4個の現像カートリッジ4Y,4M,4C,4Bkから構成される。

なお、本実施の形態では画像形成装置に着脱自在なカートリッジ方式の現像ユニットである現像カートリッジについて詳述するが、もちろんこの構成に限られるものではなく、画像形成装置に固定される固定現像ユニットにも本発明は好適に適用できる。

現像カートリッジ4Yは、図2、図3に示す様に画像形成装置本体に挿入されていない状態における現像ローラの保護などを目的として、現像カートリッジ4Yに着脱自在な保護カバー360を有している。

ここで、本実施の形態に係る現像カートリッジは、感光ドラム1と現像ローラ305が接触して現像を行う接触現像方式である。感光ドラム1はステンレスや銅やアルミニウム合金等の金属円筒に感光層を設けたものであり、これに接触する現像ローラ305は金属棒等の軸に弾性体ローラを成形したものである。

この弾性体としては、ソリッドゴム単層やトナーへの帯電付与性を考慮してソリッドゴム層上に樹脂コーティングを施したもの等が用いられる。また、現像ローラ305に圧接させる事で現像ローラ305の外周にトナーを薄層形成させ、且つトナーへ電荷を付与(摩擦帯電)する現像ブレード332は、リン青銅やステンレス材などのばね性を有する金属薄板、または前記金属表面に樹脂をコートしたものであり、現像ローラ305へ所定の圧力を保持した状態で当接する。

【実施例】
本発明の実施例について図4乃至図8を参照して概略説明する。図4及び図5は本実施例の保護部材を挿入した状態の現像カートリッジの断面図、図6は、保護部材を挿入していない状態の現像カートリッジの断面図である。

保護部材333は、図4に示すように、現像ブレード332の現像ローラ305に対する当接圧を分散させる作用を有する圧力分散材333aが当接している。また、圧力分散材333aと一体に接合された補助部材333bの一端は現像ブレード332に接触し、圧力分散材333aと共に現像ローラ305と現像ブレード332との間に挟持されている。また、補助部材333bの他端は保護カバー360に接合層333cの領域において両面テープ等で接合される。

そのため、現像カートリッジの製造時からユーザの使用開始に至るまでの間、現像ブレード332の現像ローラ305への当接圧の分散が可能になり、現像ローラ305の変形を抑制できる。また、前記プロセスカートリッジの初期使用時に保護カバー360を外すことで前記保護部材333も一緒に抜き取られ、前記プロセスカートリッジ使用時の保護部材333の抜き忘れを防止することも可能な構成となる。

次に本発明の具体的な実施例の詳細を説明する。

(圧力分散のメカニズム)
まず圧力分散のメカニズムについて説明する。図7に示す様に現像ブレード332が現像ローラ305に、例えば、線圧約1.96N/m(20gf/cm)で当接させた場合、実験的に現像ローラ305と現像ブレードとの当接幅は約1mmになる、その結果現像ローラ305が受ける面圧としては、約19.6×103N/m2(2gf/mm2)圧力を受けることになる。

そこで、図8に示す如く圧力分散材333aを現像ローラ305と現像ブレード332の間に介在させることで圧力分散材333aが圧縮変形され、実験的に当接幅が約3〜5mmに拡大され、現像ブレード332の現像ローラ305への面圧が実質低下することとなり、現像ローラ305の変形抑制が可能となる。

(圧力分散材)
次に本実施例に好適に用いることができる圧力分散材333aの詳細について説明する。現像ローラ305と現像ブレード332の間に挟む圧力分散材333aとしては、圧力分散作用の他に以下の機能が備えられていることが好ましい。

(1)経時保管において、その他の構成部品にケミカルアタックしないこと。

(2)輸送等の振動によるケバなどの発生がないこと。

(3)操作性に優れること。

等の条件を満たすものであり、実験的に以下に示す2種類の構成が好適に採用することが明らかとなった。

まず、図5に示す様に厚み0.5mm〜2mm程度のウレタンフォームが圧力分散性はもとより、経時のケミカルアタック、ケバの発生、操作性等において、望ましい特性を得られることが分かった。

同じウレタンフォームでも厚みが2mm以上になると、抜き差し性が著しく悪化し、逆に厚み0.5mm以下の場合、実験的に抜き差し性は向上するが、圧力分散効果が充分に得られないことがわかった。また、毛足1.2mm程度の木綿パイル等の繊維部材は実験的に圧力分散性は確保できるもののケバ問題の解決には至らなかった。

また、実験的に効果がなかったものとしては、紙、ポリエチレンテレフタレートシート等でいずれも圧力分散作用を実質的に有していないものであった。従って、前記圧力分散性を有し、かつ経時保管において他の構成部品にケミカルアタックしないこと、ケバなどの発生がないこと及び操作性に優れる圧力分散材333aとして厚み0.5〜2mmのウレタンフォームが望ましい。

また、前記ウレタンフォームと同等の圧力分散手段を有する構成としては、図6に示す様に、圧力分散材333aを例えばポリエチレンやポリプロピレン等の樹脂による一体成形品とした。

この場合圧力分散材333aの現像ローラ側の断面形状の曲率半径R2は、現像ローラの曲率半径をR1とすると、図6に示すように、わずかにR2>R1である構成が実験的に圧力分散効果を有することを確認できた。

これは前記ウレタンフォームが現像ブレード332の当接により圧縮変形することで現像ローラ305の外径形状に追従し圧力分散効果を得るのに対し、あらかじめ現像ローラ305の略外径形状に成形した例えばポリエチレンやポリプロピレン等の樹脂とすることで同様の圧力分散効果を得るものである。

(補助部材)
実際の組立時の挟み込み作業、及びユーザの抜き取り作業において前記ウレタンフォーム等の発泡剤を使用した圧力分散材333aは、現像ローラ305あるいは現像ブレード332との摩擦抵抗が大きいことと充分な強度を有していない。そのため、圧力分散材333a単体では、差し込みにくい及び引き抜きにくい等、実際の作業性が著しく劣る。

また、成形樹脂の場合は、圧力分散材333aの差し込み時や抜き取り時に現像ローラ305に触ってしまう恐れ、及び抜き忘れの恐れがある。

従って、図4、図5に示す如く補助部材333bを一体的に形成させたものとしている。補助部材333bとしては、現像ブレード332がリン青銅やステンレス材などのばね性を有する金属薄板で表面に樹脂コーティングがされていない場合、実験的に厚み150μm程度のポリエチレンテレフタレートシートが好ましい。

また前記現像ブレード332の表面に樹脂コーティングした場合、実験的に保護部材333の抜き差し時に補助部材333bが現像ブレード332の表面を傷つける場合があることがわかっている。その場合は補助部材333bの現像ブレード332との接触面にテフロン(登録商標)やシリコンコート等の潤滑作用を持たせると良く、実験的に剥離紙が好ましいことがわかった。

また、いずれの場合においても補助部材333bは現像ローラ305側より現像ブレード332側に設定することが抜き差し性において良好なことが実験的に分かった。

(保護カバーとの一体化)
次に、ユーザが前記保護部材333を引き抜く際のユーザビリティ確保を目的に、保護部材333の現像ブレード332と現像ローラ305との挟み込み部とは反対の他端を、保護カバー360と一体にすることで、ユーザに特別な意識を必要とせず保護部材333の確実なとりはずしが可能となる。

(保護部材の構成(各部材の接合))
保護部材333は以上説明した如く、圧力分散材333a及び補助部材333bを基本とし、圧力分散材333aが現像ローラ305に、補助部材333bが現像ブレード332に接する方向で差し込み、且つ他端を保護カバー360に一体化する構成である。

圧力分散材333aと補助部材333b、及び補助部材333bと保護カバー360の接合の手段としては本実施例においては、接合層333cの接合手段として両面テープを使用したがホットメルト、接着材等の手段でも経時に現像ローラや感光ドラム等の構成部品にケミカルアタックせず、かつ充分な接合強度を得られる材質であれば問題ない。また、接合領域については、剥離しないことを条件に特に限定されるものではない。

以上、本発明をなす具体的実施例を示したが、本発明は前述カラー画像形成装置や前述実施例に限定されるものではなく、少なくとも現像ローラ305への現像ブレード332の当接圧の分散作用を有する保護部材333を現像ブレード332と現像ローラ305の間に挟み込む構成に適用できるのはいうまでもない。、シール材としての機能を有していないことは明白である。
