【発明の属する技術分野】
本発明は、金属材料疵種別判別装置に係り、特に金属材料あるいは金属製品の製造工程現場で金属材料のスパーク発光分析法による疵種別判別を行うことができ、またさらには鋼構造物に対して非破壊で疵検査を行うことができる可動型金属材料疵種別判別装置に関する。

【従来の技術】
鋼板製造工程など金属製品の製造工程で金属表面に発生する疵には、介在物や鋳造用に用いるパウダーの付着、巻き込み、耐火物混入、スケールの巻き込みなどが原因で発生する場合が多い。そこで、製品疵を発見した後に、その形態や成分を調査することで原因を迅速かつ的確に判定して、表面疵の発生原因を除去する必要がある。

そのための疵検査装置の例として、鋼板表面疵判別方法として光学式表面疵検出手段より得た検出信号を過去の学習、判別機能を用いて疵種を特定する方法がある(特開平8−15178号公報)。しかしながら、疵成分の情報が欠如しているため、形態は判明しても、その発生工程を特定することは困難であった。

そのため、疵成分の情報を得るために疵が発生した金属製品からサンプルを切り出し、蛍光X線分析や電子顕微鏡観察などで成分を特定する手法が用いられるが、前処理などに時間がかかっていた。

そこで鋼材表面の疵発生原因判定分析方法として、疵部にパルスレーザーを照射して微粒子を発生させ、簡易かつ迅速に疵成分を得る方法が開示されている(特開平7−159299号公報)。しかし、その装置構成の大きさ、レーザー照射と発光スペクトルを収集する難易度から、どうしても金属製品(コイル)を分割してサンプルを切り出しバッチで測定するため、コイル単体重量が低下し梱包、輸送費用が悪化したり、サンプル切り出しから判定まで時間が長くかかっていた。

【発明が解決しようとする課題】
本発明は、上記のような従来技術の問題点に鑑みて、薄板などの金属製品の疵部をカットすることなく、製品表面疵部/正常部の発光分析を行い、その強度比により抽出される表面疵の発生箇所別に特有の成分からの表面疵の種類を判定して表面疵の発生原因解明に資する、小型可動型の工程管理判定装置を提供することを目的とする。

【課題を解決するための手段】
本発明者は、金属などの導体中に含有される介在物などの不導体物質に電圧を印加すると、金属と不導体の境界領域に分極が生じて、その部分を狙い選択的に放電が起き(介在物への選択的放電現象)、この発光スペクトルを測定、解析することにより、介在物の存在個数、直径、含有量、または平均直径を所定の式に従って求めることができることを特開平4−238250号公報に開示した。

このように、選択放電に係る発光スペクトルを解析することにより、介在物の態様・形態に係る情報を得ることができるが、本発明者は金属製品に現出した介在物に選択的放電を続行すると、介在物が微細拡散、蒸散し、ついには金属表層において介在物が消失することを見出していたので、この知見に基づき発光スペクトルを解析すれば介在物の組成を解析できるのではないかとの発想に至り、発光スペクトルと介在物の組成との関係について調査した。

その結果、本発明者は特願2002−168840号で金属製品の疵検査方法および装置と疵消去方法を提案した。

この金属製品の疵検査方法によれば、介在物の組成をほぼ特定でき、同様に、表面疵の原因となるスケールや、鋳造過程で用いるパウダーの組成についてもほぼ特定できる。また、疵検査装置は、その疵検査方法を実施するための装置であり、放電発光解析装置と、金属製品表層と電極の間に不活性ガス雰囲気を形成する不活性ガス供給装置を備えるものであり、金属製品の疵検査を製造ラインで行うものである。

しかし、上記出願の開示は限定されるわけではないが、具体的に開示した疵検査装置は分光器を集光レンズと一体に設置する構成を採用しているため発光スペクトルの分解に制限があった。これは、鋳造パウダー、介在物、耐火物などの疵原因物質を特定する元素をMg,Al,Ti,Zrなど特定金属に限定することによって高い分解能を必要としない場合を前提として構成されたものであった。

しかし、金属製品の疵検査装置としては、より高いスペクトル分解能を持つことが望ましい場合がある。従来より知られているスパーク放電発光分析装置のスペクトル分解能は非常に高いものであるが、先に述べたように、装置構成の大きさ等の理由から金属製品からサンプルを切り出す必要があった。

そこで、本発明者は、検査対象とする金属製品を母材から切り離すことなく、製造ライン以外でも、疵発生現場で即座に疵成分を分析し、その結果から自動的に疵の原因を特定することを前提に、なおかつ高いスペクトル分解能を持つことができ、しかも可動型のスパーク放電発光分析装置を開発することを目的として検討を行った。

本発明者は、従来の高性能スパーク放電発光分析装置が据え置き型になる理由は、特に、短波長領域における酸素による光吸収を防ぐために分光部を真空室とする必要があり、さらにスペクトル強度を増倍させるために検出器に光電子増倍管を用いるため、必然的に大型化し、据え置き型となり、固定場所で使用するものであることに着目して検討した結果、疵発生現場で即座に疵成分を分析し自動的に疵の原因を特定することができる小型発光分光分析装置を開発することに成功し、本発明を完成したものである。こうして、上記目的を達成する本発明は下記にある。

【発明の実施の形態】

スパーク放電発光分析法は知られている(例えば、アグネ「最新の鉄鋼状態分析」、1979年、112頁)。スパーク放電発光分析装置で金属試料表面に対向する電極からパルス電圧を印加すると、金属試料中に分散、存在する介在物等や地金部分がスパーク放電を起こし、放電発光の波長と強度及び放電の回数等から介在物等及び可溶性物質を形態別に含有量を求めるものである。

本発明において金属試料とは評価対象の金属材料という意味であり、現場の製造工程にある金属材料の分析を目的としているが、製造工程から評価のために分取された材料であってもよい。金属材料としては、鉄鋼、アルミニウム、銅、チタン、ステンレス鋼など、特に限定されない。

また、金属試料中の介在物等とは、意図せずに不所望に原料あるいは製造過程から混入する非金属介在物、及び金属材料の改質の目的で意図的に析出させられる非金属析出物の両方を含む意味であり、非金属介在物としては精錬工程で添加される金属元素(鉄鋼ではアルミニウム、チタンなど)が酸化して生成する酸化物、非金属析出物としては例えば鉄鋼では窒化アルミニウム、炭化チタン、炭化ニオブなどがある。本明細書ではこれらを総称して単に介在物等とも称するが、このような介在物等は金属母材中に固溶している元素と異なり、極めて微細なものから或る程度の大きさを有する粒子状まで分布をもって存在する。

不活性ガス放出手段2(ガス管12の先端部にある)は、分析装置本体の不活性ガス容器15とガス管12を介して接続されており、放電時には放電箇所を不活性雰囲気にする。不活性ガス雰囲気形成装置は放電箇所に不活性ガスを供給できればよく、このような構成に限定されない。不活性ガス容器に接続されて不活性雰囲気形成手段を構成する不活性ガス放出手段2は、放電用電極3及び集光レンズ4を含んで構成されるプローブ部10の一部として構成されてもよいし、またプローブ部とは別体に構成されてもよい。

プローブ部10は少なくとも放電用電極3と集光レンズ4を含む。放電用電極3は、分析装置本体の発光部20に設けた放電制御装置21と電気的に接続されている。集光レンズ4は、光ファイバ13を介して分光部30の分光器31に接続されている。図1ではガス管12と光ファイバ13は別々に描かれているが、放電制御装置21からの電気配線(破線11)を含めて、実際にはまとめて一本化することが取り扱い上望ましい。

従来のスパーク発光分析装置では放電により発生するスパーク発光を真空室に接続された光電子増倍管を含む分光装置で分析している。本発明では、プローブ部10を設けてそこでスパーク発光を行わせて集光レンズ4で集光しその光を光ファイバ13で導いて、分析装置本体の分光部30に送り、分光部30では好ましくは検出器33にCCD等を用いて小型化した上でスパーク発光を分光分析するようにする。高感度を維持しながら金属材料疵種別判別装置をモバイル(可動式)化するためには、光ファイバ13を用いて分光装置本体と集光部(プローブ部)とを分離することが必要である。それによって、本発明では、金属製品の試料の近傍には、不活性ガス供給手段と、放電用電極及びスパーク発光を集光するレンズその他の光学系を含むプローブ部10を配置するだけでよくなる。このようなプローブ部は軽量であり、かつ可動であり、しかも製造工程にある金属製品を直接検査するのに適合することができる。

さらに、従来、スパーク発光分析装置は、C,P,Sなど軽元素を感度良く分析するために分光部30を真空引きして酸素による吸収を防止し、またスペクトル感度を効率よく増倍するため検出器33に光電子増倍管(光電管;フォトマル)を用いているため、必然的に装置の大型化、据え置き型になっていた。本発明では金属製品の製造工程にある金属製品を現場で検査することを目的としているので、装置の大型化の原因になっている真空引きを排除して小型化する。真空引きを排除しても、必要であれば、分光部内(分光手段31と受光検出器33の間)の雰囲気を酸素を他の元素(窒素、アルゴン等)と置換すれば、酸素吸収を防止してそれ相応に目的の元素に対する感度を高くできる。さらに、望ましくは、分光部30では分光器31からスペクトル分解されたスペクトル32をCCD(電荷結合素子)などの小型の検出器33で受光するようにする。本発明の金属材料疵種別判別装置をモバイル(可動式)化できる大きな理由は真空引きの排除である。特に装置本体を可動式にできる理由は真空引きの排除である。

なお、放電用電極3及び放電制御装置21は公知の構成でよい。金属試料をもう一方の電極とする工夫は簡単である。

集光レンズ4で集光された光は光ファイバ13で直接に分光部30の回折格子などの分光手段31まで導光すればよい。光ファイバ13で分光部30に導光されたスパーク発光は、回折格子31で分光スペクトル32に分解した後、検出器33で検出する。分光スペクトル32の検出器33としては、従来のように光電子増倍管を用いることも可能であるが、本発明の好ましい態様では、CCD等を検出器として用いる。光電子増倍管は振動に弱い欠点があるが、CCDは振動に強いので、現場でも安定して測定することが可能にされる。またCCDを用いることにより分光装置が小型化できる。またCCDは目的スペクトルのみならず、その近傍波長も同時測定できるため、温度変化の激しい現場で測定するときも基準となる鉄マトリックスのスペクトル線をもとに簡易に波長校正できる特徴を有する。この分光装置の小型化及び振動対応は真空室の排除と併せて本発明の装置全体を小型化する効果があり、前述のプローブ部のみならず、発光部20、分光部30及びデータ処理部40を含むスパーク発光分析装置本体を可動にすることを可能にするものである。またCCDを検出器として用いれば電気信号を用いてデータ処理部40でスパーク発光分析の結果から金属材料の疵の原因の判別を行うことが容易である。本発明の金属材料疵種別判別装置を高感度を維持しながら小型化および可動式化する1つの大きな要因はCCDのような検出器の採用である。

本発明に用いるCCDは、例えば、120〜3000ピクセルのチップ1〜数10チップで、紫外、可視、赤外光領域を測定できるものを用いる。

データ処理部40は検出器33からの情報を測定する測光装置41とそこで得られたデータを演算する演算処理装置42からなる。なお金属材料のスパーク発光分析技術自体は公知であり説明を必要としないが、本発明ではスパーク発光分析装置をモバイル化することにより、金属製品の現場での疵の迅速かつ的確な検査を行い、疵の原因発生箇所を突き止める技術を提供し、そのためにデータ処理部40を利用するが、この点についてはさらに後述する。

典型的な例では、従来の電子増倍管(光電管;フォトマル)を用いたスパーク発光分析装置では、大きさは約1500mm、奥行き約1000mm、高さ1500mm、重量500kg程度であったが、本発明によれば、真空室を排除したCCDを用いた分光方式にすることで、分光部及び解析部を含めても、例えば長さ約500mm、奥行き約450mm、厚さ約200mm、重量25kgのように小型化することができ、簡易なカートで容易に移動できる。

このように本発明のスパーク発光分析装置は、不活性ガス供給手段2と放電用電極3及び集光レンズ4を備えたプローブ部10だけを、検査試料である金属製品に近づければよいので、金属製品の製造工程の金属製品からサンプルをカットする必要なしで、金属製品の製造工程の現場で金属製品を直接にスパーク発光分析検査することができる特徴を有する。従って、例えば、鋼板コイルの製造において検査を行うためにコイルを分割しサンプルを採取する必要がないので、コイル単位が所望のサイズであることが可能である。また、複数分割に伴うコイルの梱包、運送の費用の増大も抑制できる利点がある。

また、本発明のスパーク発光分析装置は、プローブ部10だけでなく、特に分光部から真空室を排除することにより分光部を小型化することにより、発光部20、分光部30及びデータ処理部40を含むスパーク発光分析装置本体も可動化されるから、目的の検査箇所に移動して使用することが可能である。例えば、既存に鋼構造物に対して非破壊で疵検査を行うことも可能である。しかも、本発明の可動式スパーク発光分析装置は、発光部を含むプローブ部10と分光部30を含む装置本体の間を光ファイバ13で結んで装置本体で分光することにより、小型化および可動化しながらも、装置本体における高感度分光分析を達成することが可能である特徴を有している。

図2に本発明のスパーク発光分析装置を用いた金属板の検査の様子を示す。各種ローラ51を介して運ばれる金属板52は、最終的にコイラー53でコイルにされるが、途中において、検定台54の上を通過する際に本発明のスパーク発光分析装置55を用いてスパーク発光分析される。金属板52は、放電制御装置21と接続された検定台54あるいはその他の部材を介して電気的に接続又は接触させられてもう一方の放電電極として構成されることができる。

本発明のスパーク発光分析装置は、鋼板の製造工程における鋼板の検査を主たる目的として開発されたものであるが、表面疵の組成および/または形態に基づいて、表面疵の発生箇所を特定できる理由について説明する。

表面疵は、例えば、鋳造工程では、溶鋼中に混入した耐火物、溶鋼表面に浮上した介在物または鋳造パウダーが鋳片表面に付着したり、または鋳片内部に巻き込まれたりして発生する。

耐火物は、MgOを主成分とするものであるから、スペクトル解析の結果、金属表層に残る表面疵の主成分がMgであることが判明すれば、その表面疵は耐火物に起因するものであって、表面疵としての発生箇所は溶鋼の鋳造過程であると特定でき、さらに原因となる耐火物自体の混入は鋳造前の工程であると推定できる。

また溶鋼表面に浮上した介在物はAl,Tiおよび/またはSiの酸化物からなるものであるから、スペクトル解析でこれらの元素でこれらの元素を検出すれば、金属表層に残る介在物は溶鋼の鋳造過程で発生したものであると解明することができる。

また鋳造工程で用いるパウダーにトレーサーとして極微量の特異元素(例えば、Zr等)を混入しておけば、表面疵がパウダーに起因するものか否か、即ち、溶鋼の鋳造過程で発生したものか否かを判別することができる。

表面疵が鋳造後の加工工程でスケールが剥離しないで金属表層に食い込んだものであればスケールの主成分であるFeO起因のスペクトルを検知することにより、表面疵の発生工程が熱間加工工程であることを解明することができる。

本発明の検査装置は、圧延で製造され、表層に介在物、パウダー、スケール等に起因する疵が発生し易い金属薄板、金属厚板、棒鋼、線材等に対し特に有効なものであるが、基本的には電極と介在物、パウダーおよびスケールとの間に選択的放電が生じればその効果が得られるから、本発明にいう金属製品は特定の材質や組成の金属製品や特定の形態の金属製品に限定されない。

しかも、このように疵の原因箇所を迅速かつ的確に突き止めて不良製品の発生を最小限にすることが可能であるが、しかもその分析のために金属製品を分割したりサンプルを切り出す必要がないので、その点でも有利である。

【実施例】
次に本発明の実施例について説明するが、本発明は実施例で用いた諸条件に限定されるものではない。

以下の実施例では図1に示したような可動式スパーク発光分析装置を用いた。検出器33としてはCCD(3000ピクセル×14チップ)を用いた。これを用いた分光器は、回折格子3000/mm、波長範囲185〜420nmで測定し、一次逆線分散は0.9nm/mm、分解能は0.006nmであった。これらの実施例では分光器内の空気を置換する必要はなかったが、図1の装置は空気をアルゴンガスなどに置換できる装置であり、測定対象の金属製品に応じてガスを置換できるものであった。

以下の実施例で用いた可動式スパーク発光分析装置は、プローブ部は長さ約3mの光ファイバーと放電部、光学レンズ等で構成され、所望の部分に動かし、分析することができる。また、装置本体は長さ約500mm、奥行き約450mm、厚さ約200mm、重量約25kgの分光部及び解析部とガスボンベを簡易カートに積載して構成されたもので、容易に可動できる小型装置であった。
(実施例1)
図1の装置を用い、図2の如くして、表層に介在物が存在する鋼板を用いて電圧300V、周波数333Hz、スパーク放電、アルゴン雰囲気の条件で、鋼板上に存在する介在物の組成および形態、更に原因物質および発生箇所を特定した。
表1に疵の発光強度を示す。ここで、検出強度として用いる記号は、
比強度=分析箇所元素の発光強度/基準元素の発光強度
を用い、目安として、◎:比強度>3、○:比強度1.5と設定したものである。このとき、基準強度を測定し登録したものを用いる。

この実施例では、表2に示すように、特にZrが特異的に検出されているが、このことから疵は鋳造過程で用いるパウダーに起因するパウダー疵であると特定することができる。

(実施例2)
図1の装置を用い、図2の如くして、表2に示した結果に基づいて原因物質および発生箇所に係る条件を調整して溶鋼を鋳造し圧延した。

解析結果よりこれまで使用していたパウダーAは溶鋼に巻き込まれ易い性質のものであることが判明したので、パウダーAを組成を変更したパウダーBにかえて溶鋼を鋳造した。その結果を表3に示す。

表3から、パウダーAをパウダーBに代えたことによりパウダー起因の疵の発生率を5.5%から3.4%に低減できたことが分かる。

(実施例3)
図1の装置を用い、図2の如くして、表層に疵が存在する鋼板を用いて、電圧300V、周波数333Hz、アルゴン雰囲気下でのスパーク放電の条件で検査を行い、鋼板上に存在する疵の組成および原因物質と発生箇所を特定した。

図3は、疵が認められない正常部のMgスパーク放電発光強度分析の例を示す。2000パルス全体にわたり、Mgは殆ど含有されていないことが分かる。

図4は、疵部のMgスパーク放電発光強度分析の例を示す。放電初期より非常に高いパルス状ピークが出現し、2000パルスまでかなりの大きさでMgが検出されていることが示されている。

図5は、図3および図4で示したように正常部と疵部を個別に分析し、その2000パルスまでの強度比(疵部/正常部)をFe,C,Si,Mn,P,S,Ti,Al,Mg,Ca,Zr,N元素で円グラフとして表示した例を示す。この図より疵部は正常部と比較して、Mgが約12倍、Al,Caが約5倍含まれていることが明確に判別できる。

表1に示すスペクトル解析元素と原因物質推定表によると、この疵部を構成している元素は耐火物の主要構成元素であるMg,Alを含むため、検出された疵の原因物質は耐火物であること、また発生箇所は鋳造工程であることが判明した。

以上の結果を得るまでに要した時間は、分析2ケ所測定で、約1分程度で終了した。従来のレーザー照射分析法などではサンプル切り出しを含めて、約半日かかるのと比較すると、大幅な時間短縮ができ、作業効率の向上、品質向上に大きく役立つことができた。

【発明の効果】
こうして本発明のスパーク発光分析装置によれば下記のような効果が奏される。
(1)可動化効果:金属製品の製造現場でスパーク発光分析を行うことが可能になるので、従来のサンプル切り出し、移動が不要になる。また、問題が発生した場所など必要な場所にスパーク発光分析装置に運搬移動させて、なおかつ正確な分析をすることが可能になる。固定構造物の非破壊検査装置としても利用できる。
(2)迅速化効果:従来のサンプル切り出し、移動、レーザー発光分析などでは、少なくとも数時間かかっていたのを、疵発生箇所で、即座に分析するため、数分以内にまで短縮できる。
